4 1 INTRODUCTION TO SUNWIZE POWER & BATTERY POWER READY SYSTEMS Cngratulatins n yur purchase f the SunWize Pwer & Battery Pwer Ready System. This fully integrated system cmbines innvative technlgies t prvide yu with a reliable stand-alne electrical pwer surce. The system is a self-cntained pwer supply using sunlight t generate electricity at 12, 24 r 48 vlts DC. It is preassembled and ready t use. Because the system is pwered by clean, quiet slar energy, yu ll als enjy independence frm the utility electrical grid, as well as the reliability and satisfactin that cmes with wning and perating an envirnmentally friendly renewable pwer surce. The system cnsists f: A phtvltaic (PV) mdule r array n a side-f-ple (SOP) munt, tp-f-ple (TOP), rf-grund munt (RGM), r skid Aluminum enclsure Key lckable, ple munted, with filtered ventilatin OR Pad lckable, ple munted OR Pad lckable, grund munted, chest style Slar charge cntrller Lw vltage lad discnnect Lad distributin blcks DC surge prtectin FIGURE 1: SYSTEM ONE LINE DIAGRAM (TYPICAL) The PV array cnverts the sunlight int electrical current that charges the sealed batteries munted in the enclsure. The enclsure als cntains the charge cntrller, which regulates battery charging by limiting the 3

5 upper vltage level f the battery and limiting the lwer vltage level f the battery by discnnecting the lad. The equipment is prtected by either circuit breakers r fuses. The ple munted aluminum enclsure cmes in tw types: the M-series and the premium F-series (features a tamper-resistant munting system and filtered vents), and. The T-series, pad munted, chest enclsures feature a cntinuus air gap t prevent gas buildup. 1.1 Cmpnent Identificatin Slar Array The slar array is cmprised f the phtvltaic (PV) mdules munted nt the supprting munts. The mdules are pre-wired and factry tested fr crrect utput vltage cnfiguratin. All blts are factry tightened t specificatin where applicable Battery Bank The system battery bank cnsists f sealed VRLA-Pb batteries f either gel electrlyte (GEL) r absrbent glass mat (AGM) cnstructin. Batteries are left separate fr ease f installatin in ple-munted enclsures. Batteries are pre-installed in chest enclsures, but left un-wired fr safe transprtatin DC Cntrller Panel The DC cntrl panel prvides all the system DC charge cntrls t enable seamless peratin between the slar electric array and the DC battery bank. Energy use is cntrlled using the DC LVD. The DC LVD remves the battery frm the DC lad shuld the battery bank becme severely discharged due t lack f sun. All f the main discnnect circuit breakers are hused n the DC cntrl panel Optinal Cmbiner Bx The aluminum cmbiner bxes cntain all f the circuit breakers and bus bars necessary t wire the PV mdules int a full system array. The breakers allw islatin and prtectin t each individual string f mdules. This prevents an entire system failure shuld a prblem with a single mdule r mdule string ccur. Transient prtectin is als hused inside the enclsure. Cmbiner bxes are nly used where 3 r mre strings are required. 4

7 3 MECHANICAL INSTALLATION INSTRUCTIONS DANGER Phtvltaic (PV) mdules generate electricity when expsed t light. Mdules pse a shck hazard and risk f serius injury r death if instructins and safety precautins are nt fllwed carefully. Cver the glass faces f the mdules with paque material while wrking n the system t stp the prductin f electricity. Avid tuching the mdule terminals and islate wire ends until all cnnectins are made. Always bserve prper plarities when making electrical cnnectins t the mdules, batteries, and cntrller. CAUTION The backsides f mdules are susceptible t damage. Avid drpping tls r ther items n them.! NOTE! Each rack is ptimized fr specific ple diameter ranges, fr standard rund SCH40 steel ples. Ensure that the ple used matches the ptimal range and gemetry fr the racking equipment prvided. Failure t d s may cause munts t detach frm the ple. Prir t cmmencing assembly and installatin: Thrughly read and fllw all safety precautins and instructins t insure prper peratin f the system. Gather the items identified in the TOOL LIST in Sectin 2.1 and the PARTS LIST in Sectin PV Array Site Lcatin Fr ptimum perfrmance in the Nrthern Hemisphere, the PV array shuld face true suth (true nrth in the Suthern Hemisphere). Determine true suth by using a magnetic cmpass crrected fr lcal magnetic declinatin (SEE APPENDIX A fr details). The PV array shuld be lcated s that there are n shadws r shading falling upn the face f the array frm 8AM 5PM. Even partial shading culd reduce the array utput t 0%. Determine the desired tilt angle f the array by using an atlas t determine the latitude f the installatin lcatin (SEE APPENDIX A fr details). The mdule tilt angle is measured frm hrizntal, thus a panel that is lying parallel t the earth s surface is said t be at 0 tilt, a panel that is perpendicular t the earth surface is said t be at 90 tilt. 6

8 3.2 Cntrl/Battery Enclsure Installatin (SOP) Side-Of-Ple DANGER The cntrl/battery enclsure may weigh up t 50 lbs. and individual batteries may weigh up t 170 lbs. each. Use cautin t avid injury when lifting and securing the enclsure. D nt remve auxiliary supprt fr the enclsure befre cmpleting installatin f all munting hardware.! NOTE! The enclsure may be munted n a ple, wall, r ther surface adequate t supprt its weight. The preferred lcatin fr installatin f the enclsure is in the shade f the PV array r in anther shaded lcatin. This will help minimize high temperature excursins f the batteries and extend battery life F-series Enclsures F-series enclsures cme with munting brackets that can accmmdate 2 8 U-blts r band clamps. Fr large diameter ples, custm cut pipe banding up t 1 wide in length may be used. Install the upper munting bracket at the desired height f the enclsure using band clamps r by using U- blts (user supplied r available upn request). Fr typical applicatins, place the bracket frm the grund. Install the lwer munting bracket. The bracket spacing shuld be measured frm the upper bracket as fllws: Fr WF2 r WF4 battery enclsure: CL = 23 [584.2] Fr F1 r F2 battery enclsure: CL = 12 7/8 [327] Fr F4 battery enclsure: CL = 24 1/8 [612] Hang the enclsure withut batteries n the upper munting bracket as depicted in FIGURE 2A. Attach the lwer bracket t the enclsure using the 5/16 hardware prvided. Tighten blts using a 1/2 wrench t ft. lbs. trque. Check alignment f all assembled parts and tighten all blted cnnectins. Install the battery(s) per the wiring diagram. D nt wire them at this pint. 7

10 3.2.2 M-series Enclsures M-series enclsures can accmmdate 2 8 U-blts. Hang the enclsure withut batteries at the desired height using U-blts (user supplied r available upn request) as depicted in FIGURE 3. Fr typical applicatins, place the tp f the enclsure frm the grund. Tighten blts using a 1/2 wrench t ft. lbs. trque.. Check alignment f all assembled parts and tighten all blted cnnectins. 11 3.3 Cntrl/Battery Enclsure Installatin (RGM) Rf / Grund DANGER The cntrl/battery enclsure may weigh up t 175 lbs. and individual batteries may weigh up t 170 lbs. each. Use cautin t avid injury when lifting and securing the enclsure. The preferred lcatin fr installatin f the enclsure is in the shade f the PV array r in anther shaded lcatin. This will help minimize high temperature excursins f the batteries and extend battery life. Install the base munting pads at the desired lcatin using apprpriate cncrete fastening hardware. Check alignment f all assembled parts and tighten all blted cnnectins. Install the battery(s) per the wiring diagram. D nt wire them at this pint. 10

15 4 ELECTRICAL INSTALLATION INSTRUCTIONS DANGER Batteries can explde r severely burn if the terminals are shrted t the ppsite plarity. Exercise extreme care when handling batteries. Use insulated tls when practical. CAUTION Per NEC A.690, a single pint system grund is required. It is recmmended that the battery negative (-) terminal be tied t the equipment chassis at the time f installatin.! NOTE! Refer t the wiring diagram n the inside dr f the cntrl/battery enclsure f yur system fr actual wiring cnfiguratin f the system. 4.1 Grund Wiring Verify all cmpnents are installed per the wiring diagrams in Appendix B. Verify all circuit breakers are set t the OFF (OPEN) psitin. Install the equipment-grunding cnductr (nt prvided) t the cntrl/battery enclsure and AC distributin enclsure grund lug. Use wire rated fr utdr use per lcal cdes and sized per NEC A.690. Verify system neutral bnding is per lcal cde. 4.2 PV Array Wiring Verify all charge cntrl cmpnents are installed per the wiring diagrams prvided with the system. Verify all circuit breakers in the cntrl/battery enclsure are set t the OFF (OPEN) psitin. If prvided, verify all fuses in the cntrl/battery enclsure are remved. Install the equipment-grunding cnductr t the cntrl/battery enclsure grund lug, lcated n the utside f the enclsure. Use wire rated fr utdr use per lcal cdes and sized per NEC A.690. Fr systems with a cmbiner bx, rute the utput cnduit frm the cmbiner t the cntrl/battery enclsure. Secure the cnduit t either the PV panel frame r the munting surface using wire ties r ther restraining hardware (nt prvided) t prevent damage during severe weather cnditins. Install the liquid tight fitting t the rear f the enclsure using the 1/2 knck ut prvided. Inside the cntrl/battery enclsure, mate the PV array PV(+) wire t the cntrller PV(+) terminal blck. Mate the PV array PV(-) wire t the cntrller PV(-) r NEG terminal blck. Mate the PV array GND wire t the cntrl panel GND bus bar. 14

16 Fr system withut a cmbiner bx, rute the utput cnduit frm the PV panel t the cntrl/battery enclsure. Secure the cnduit t either the PV panel frame r the munting surface using wire ties r ther restraining hardware (nt prvided) t prevent damage during severe weather cnditins. Install the liquid tight fitting t the rear f the enclsure using the 1/2 knck ut prvided. Inside the cntrl/battery enclsure, mate the PV array PV(+) FEMALE cnnectr t the cntrller PV(+) MALE cnnectr. Mate the PV array PV(-) FEMALE cnnectr t the cntrller PV(-) MALE cnnectr. Mate the PV array GND wire t the cntrl panel GND bus bar. 4.3 Battery Wiring Inside the cntrl/battery enclsure, cnnect the cntrller RED BAT(+) wire terminal t the battery bank POSITIVE(+) terminal. Cnnect the cntrller BLK BAT(-) wire terminal t the battery bank NEGATIVE(-) terminal. Fr 12V systems: Each 12V battery is in parallel with the next. Ensure the battery parallel jumpers cnnect the RED jumper frm BAT 1 POSITIVE(+) terminal t the BAT 2 POSITIVE(+) terminal and the BLK jumper frm BAT 1 NEGATIVE(-) terminal t the BAT 2 NEGATIVE(-) terminal. This pattern repeats fr each additinal battery added. A system can accmmdate frm ne t fur batteries. Fr 24V systems: Each pair f 12V batteries is in series and frm ne string. Ensure the series jumper cnnect the BLK jumper frm BAT 1 NEGATIVE(-) terminal t the BAT 2 POSITIVE(+) terminal. This pattern repeats fr each additinal series string. Each series string must be cnnected in parallel t cmplete the bank wiring. Ensure the parallel jumpers cnnect the RED jumper frm BAT 1 POSITIVE(+) terminal t the BAT 3 POSITIVE(+) terminal and the BLK jumper frm BAT 2 NEGATIVE(-) terminal t the BAT 4 NEGATIVE(-) terminal. Repeat this pattern fr each additinal parallel pair. A system can accmmdate frm ne t fur battery strings. Fr 48V systems: Each quadruple set f 12V batteries are in series and frm ne string. Ensure the series jumper cnnect the BLK jumper frm BAT 1 NEGATIVE(-) terminal t the BAT 2 POSITIVE(+) terminal, BAT 2 NEGATIVE(-) terminal t the BAT 3 POSITIVE(+) terminal, BAT 3 NEGATIVE(-) terminal t the BAT 4 POSITIVE(+) terminal. This pattern repeats fr each additinal series string. Each series string must be cnnected in parallel t cmplete the bank wiring. Ensure the parallel jumpers cnnect the RED jumper frm BAT 1 POSITIVE(+) terminal t the BAT 5 POSITIVE(+) terminal and the BLK jumper frm BAT 4 NEGATIVE(-) terminal t the BAT 8 NEGATIVE(-) terminal. Repeat this pattern fr each additinal parallel pair. A system can accmmdate frm ne t fur battery strings. 15

18 5 SYSTEM OPERATION 5.1 System Cmmissining Verify the mechanical installatin is cmplete per the Cmmissining Checklist (Appendix B) Verify grunding cntinuity between all mechanical assemblies t the earth-grunding bnd. All resistive measurements shuld be belw 0.5 hms. Verify the electrical peratin per the Cmmissining Checklist (Appendix B) as fllws: Fr systems with a cmbiner bx, under ptimum verhead sunlight cnditins, verify the PV array pen circuit vltage (Vc) by measuring the vltage frm each individual cmbiner PV(+) breaker t the PV(-) NEG terminal blck inside the cmbiner bx enclsure. Fr systems withut a cmbiner bx, under ptimum verhead sunlight cnditins, verify the PV array pen circuit vltage (Vc) by measuring the vltage frm the PV(+) t the PV(-) terminals inside the cntrl enclsure. This shuld measure appx: 21VDC fr a 12V system 42VDC fr a 24V system 84VDC fr a 48V system Check the nameplate rating n the mdule r the wiring diagram included with the system fr actual values. Verify the battery bank vltage by measuring frm either the BAT(+) terminal blck t the BAT(-) terminal blck r the BANK POSITIVE(+) t the BANK NEGATIVE(-). This shuld measure appx: 12-13V fr a 12V system 24-26V fr a 24V system 48 52V fr a 48V system. Verify that plarity is psitive fr all measurements. If negative, reverse battery wiring t the system and repeat measurement. Fr systems with a cmbiner bx, in the cmbiner bx, set the PV(+) input breaker(s) t the ON (CLOSED) psitin. On the charge cntrl panel, set the PV(+) input breaker(s) t the ON (CLOSED) psitin. On the charge cntrl panel, set the BAT(+) input breaker(s) t the ON (CLOSED) psitin. Verify the cntrller status LEDs illuminate per Charge Cntrller manual. On the charge cntrl panel, verify the lad vltage by measuring frm the LOAD(+) terminals t the LOAD(-) terminal. This shuld measure the same as the battery bank vltage. Cnnect the user lad at this pint. 17

19 5.2 System Operatin Summary Upn cmpletin f the system, yu can expect the fllwing typical perfrmance: When sunlight is available, the system will begin t charge. The amunt f charging current available is dependent n the time f year and the psitin f the sun in the sky. This equates t lw charging pwer in the mrning, gradually increasing and reaching full ptential during the mid-day, then gradually decreasing until the end f the day. It is typical t see bth an increase in charging current and battery vltage thrughut the day. The regulatin f the charge is perfrmed by the charge cntrller. It will prevent the battery vltage frm climbing t high fr t lng (SEE Charge Cntrller manual fr specific details). In the evening, the lad is run strictly frm battery. Thrughut the evening the battery will discharge but remain at a safe perating level. The system battery is designed t carry the system thrugh 5 cntinuus days (120 hrs) f n-sun availability. This allws the lad t maintain peratin withut interruptin thrugh extended n-sun availability. Shuld the n-sun availability exceed this time perid, the system will discnnect the lad frm the battery t prevent the battery frm being t deeply discharged. This insures a lnger battery life. This happens at abut 80% depth f discharge (DOD) Upn return f sun availability, the system will recharge the battery and autmatically cnnect the lad. This des nt happen immediately as it must first allw the battery t reach a 50% state f charge (SOC) t insure the system des nt cycle n and ff repeatedly in a shrt time frame. This can take ne r mre days depending n the time f year and size f the system. The system vltage will fluctuate thrughut the year depending n utside air temperature. In cld weather the system vltage can rise t 16VDC (12V battery) and in summer it will typically be 13.5VDC (12V battery). The range varies with specific cntrller type and battery cnfiguratin, but is what can be typically expected. The lad utput will track the battery vltage. 18

21 6.3 Trubleshting Prcedure Use the prcedures belw in cnjunctin with the Trubleshting guide t determine if there is a prblem with the system. In the event that yu experience any difficulties with installatin r peratin f yur system, please cntact SunWize Pwer & Battery Custmer Service at Lad/Cntrller Trubleshting The lad vltages can be measured at the designated terminal blcks. If the battery vltage is present at the lad blcks, then the lad fuse and the lad lw vltage discnnect (LVD) can be assumed t be fully functinal If the battery vltage is abve 12.8 / 25.6 / 51.2VDC with the PV array n in sunlight and the lad is attached and active, the cntrller is actively charging. N further trubleshting f the cntrller is required Battery Trubleshting Batteries can be measured fr bth vltage pen circuit (Vc), and vltage under charge (Vuc). The VUC is a simple methd t measure vltage withut disabling the system frm charging r the lad. The VOC is used when the battery end f life is in questin, and a mre accurate means f measurement is required. Batteries shuld be tested fr end f service life whenever a particular system begins t fall in a SOC belw 80% repeatedly r the system begins t LVD n a recurring basis. This may vary depending n lad use, depth f discharge and temperature extremes, but can vary between 3 10 years. T measure fr battery end f life, discnnect the battery frm the system and charge with an apprpriate 3- stage battery charger. After cmpletin, allw battery t settle fr 3 hurs with n charge r lad attached. Belw is a table f Vc and Vuc vs. SOC at 25 C.: SOC Vc Vuc <11.6 <11.81 If an individual battery des nt hld a vltage f at least 12.6VDC pen circuit after a full charge and a 3- hur wait perid under n lad, yu may have a damaged cell and require a battery replacement. If battery vltage climbs very rapidly under charge, then falls rapidly after remving charge, yu may have a damaged cell and require a battery replacement. 20

22 6.3.3 Array Trubleshting If the array is un-bstructed, un-shaded, at the crrect tilt angle and in full light, (between 10am and 3pm), yu can verify the mdule perfrmance per the nameplate ratings fr vltage pen circuit (VOC) and shrt circuit current (ISC). Set the PV(+) breaker t OPEN (OFF) psitin. Using a vlt meter, measure the VOC vltage between the PV(+) and PV(-) terminal blcks. It shuld measure within 5% f the nameplate rating in LOW t HIGH sunlight. Set the PV(+) breaker t CLOSED (ON) psitin. Using an ammeter rated fr a maximum system ISC value, measure the charging current thrugh the PV(+) cnductr. It shuld measure apprx 30% r less f nameplate rating in LOW sunlight, 60% r less f nameplate rating in MED sunlight, 60% r greater in HIGH sunlight. The degree f sunlight is based n clud cver and height n the hrizn fr that time f day in winter. This angular difference varies with lcatin n the glbe and is called the declinatin.
