1 FRONT TIMING BELT CAUTION: DO NOT rotate crankshaft or camshafts with timing belt removed and cylinder heads installed. Removal CAUTION: Camshaft timing belt must be replaced if cylinder head is to be removed or if drive gears, tensioner or coolant pump are to be replaced. Camshaft timing belts must be stored and handled with care. Always store a camshaft timing belt on its edge with a bend radius greater than 2.0" (50 mm). DO NOT use a camshaft timing belt that has been twisted or bent double, as this will damage reinforcing fibers. DO NOT use a camshaft timing belt if debris other than belt dust is found in timing belt covers. DO NOT use a camshaft timing belt if partial engine seizure has occurred. DO NOT reuse a camshaft timing belt if mileage exceeds 45,000 miles. DO NOT use an oil or coolant contaminated timing belt (cause of contamination must be rectified). 1. Disconnect battery ground lead. Remove ancillary drive belt. See ANCILLARY DRIVE BELT. Remove right front road wheel. Remove 3 bolts securing right splash shield to body and remove shield. 2. Remove 3 bolts securing camshaft left rear timing belt cover and remove cover. See Fig On vehicles up to 2003, remove intake manifold chamber to gain access to right rear timing belt cover. See INTAKE MANIFOLD CHAMBER. On all models, remove 2 bolts securing right rear timing belt cover heat shield and remove heat shield. Remove 3 bolts securing right rear timing belt cover and remove cover. See Fig. 7. CAUTION: DO NOT use camshaft gear bolts or timing belt to rotate crankshaft. DO NOT use arrow on oil pump body as a timing reference. 4. Using a socket on crankshaft pulley bolt, rotate crankshaft in a clockwise direction. Align the engine SAFE position notch on crankshaft pulley with the ARROW on front mounting plate and timing marks aligned on the rear camshaft gears. See Fig. 8. CAUTION: Ensure hole immediately adjacent to side of lower crankcase is used. 5. Insert Timing Pin (LRT ) through hole in lower crankcase, ensuring pin is located in hole in drive plate. See Fig. 9. Remove bolt securing Power Assisted Steering (PAS) pipe to engine front mounting plate. Remove 3 Torx screws securing PAS pump pulley and remove pulley. Remove 3 bolts securing PAS pump to front mounting plate, and tie pump aside. 6. Release alternator battery lead terminal cover, loosen terminal nut and disconnect lead from terminal. Disconnect connector from alternator. Remove lower bolt and upper nut and bolt securing alternator to front mounting plate and remove alternator. Page 1
2 7. Remove Torx screw securing idler pulley to front mounting plate, and remove the pulley. See Fig. 6. Loosen bolt securing the lower engine steady to front subframe. See Fig. 10. Remove bolt securing lower engine steady to sump mounting, and release lower engine steady from sump mounting. CAUTION: Ensure crankshaft does not rotate during crankshaft pulley removal. 8. Remove 3 bolts securing camshaft timing belt front covers and remove covers. See Fig. 6. Assemble LRT to LRT and secure with clamp bolt. Insert LRT with LRT into crankshaft pulley, loosen and remove pulley bolt. See Fig. 11. Remove tools LRT and LRT from crankshaft pulley and remove pulley. NOTE: It is not necessary to discharge A/C system. 9. Remove 3 bolts securing camshaft timing belt lower cover to cylinder block and remove cover. Remove 2 bolts securing ancillary drive belt tensioner and remove tensioner. See Fig. 4. Note position of heat shield on A/C compressor and remove 3 bolts securing A/C compressor to front mounting plate and cylinder block. Release A/C compressor and heat shield and position aside. 10. Remove bolt securing dipstick tube to cylinder block. Depress and hold down dipstick tube locking collar, remove dipstick tube from engine sump. Remove rubber blanking plug from around camshaft front timing belt tensioner assembly. See Fig. 12. Remove 3 bolts securing engine front mounting plate and lifting bracket to cylinder block. Remove bolt securing lifting bracket to right cylinder head and remove lifting bracket. 11. Remove 2 bolts securing Intermediate Reduction Drive (IRD) support bracket to engine front mounting plate. Remove 5 bolts and 2 pillar bolts securing engine front mounting plate to cylinder block. See Fig. 6 and Fig. 13. With care, release and remove front mounting plate from engine. NOTE: If holes in body and plunger are not aligned, move tensioner backplate using a suitable broad bladed screwdriver; this will move plunger sufficiently to enable pin to be inserted. 12. Insert a suitable 1.5-mm diameter pin through hole in tensioner body and into hole in plunger. See Fig. 14. CAUTION: Exercise great care when removing bolts, DO NOT apply excessive torque. If bolts appear to be seized, apply suitable anti-seize lubricant prior to removing bolts. DO NOT loosen Allen screw securing tensioner pulley. 13. Remove and discard 2 Patchlok bolts securing tensioner to cylinder block and remove tensioner. See Fig. 14. CAUTION: DO NOT rotate crankshaft or camshafts with timing belt removed and cylinder heads installed.
3 14. If camshaft timing belt is to be reinstalled, mark direction of rotation on timing belt before removal. With care, ease camshaft timing belt from gears using fingers only and remove timing belt. CAUTION: Special tools must be installed when tightening or loosening gear retaining bolts, otherwise damage to camshafts may occur. 15. Remove and discard left and right exhaust camshaft cap seals. See Fig. 15. Position tools LRT to left and right front intake camshaft gears and into end of each exhaust camshaft. See Fig Remove and discard bolts retaining front intake camshaft gears to camshafts. Remove tools LRT from both intake camshaft gears and exhaust camshafts. Remove camshaft drive gears and hub assemblies.

14 Fig. 16: Positioning LRT To Left Side Camshafts, Right Side Is Similar Installation NOTE: Following front or rear timing belt installation, it is possible that, after rotating engine and positioning crankshaft pulley to SAFE position, the timing marks on rear timing gears may be misaligned. This misalignment is acceptable provided that the timing belt installation procedure was carried out correctly. CAUTION: If sintered gears have been subjected to prolonged oil contamination, they must be soaked in a solvent bath and then thoroughly washed in clean solvent before refitting. Because of the porous construction of sintered material, oil impregnated in the gears will emerge and contaminate the belt.
15 1. Clean camshaft gears and hubs, crankshaft gear, tensioner and water pump pulleys. Install hubs to camshaft gears and install gears to camshafts. Install NEW bolts and tighten sufficiently to allow gears to rotate without tipping. NOTE: To prevent timing belt from disengaging from crankshaft gear during installation, install a suitable wedge between the belt and oil pump belt guard. 2. Position timing belt to crankshaft gear. Install tool LRT into each exhaust camshaft in turn. See Fig. 17. Using assistance, rotate each exhaust camshaft slightly clockwise and align timing marks on left and right rear camshaft gears. See Fig. 18. Remove tool LRT from exhaust camshaft. Install tools LRT to left and right rear camshaft gears. CAUTION: Timing gears MUST NOT be rotated counterclockwise more than one tooth. 3. Rotate both front intake camshaft gears fully clockwise as viewed from front of engine. Using fingers only, install front timing belt to gears, starting at the crankshaft gear and working in a counterclockwise direction. Keep belt run as tight as possible and turn camshaft gears only a minimum amount counterclockwise to install timing belt. CAUTION: Ensure timing belt tensioner plunger is contacting underside of tensioner backplate. 4. Position an Allen key in tensioner backplate and hold tensioner pulley against timing belt. See Fig. 19. With assistance, position tensioner, install NEW Patchlok bolts and tighten to specification. See TORQUE SPECIFICATIONS. Remove tools LRT from rear timing belt gears. CAUTION: Special tools must be installed when tightening or loosening gear retaining bolts, otherwise damage to camshafts may occur. 5. Install tools LRT to intake camshaft front gears and into end of each exhaust camshaft. See Fig. 16. Tighten front intake camshaft gear bolts in 2 stages to specification. See TORQUE SPECIFICATIONS. 6. Remove tools LRT from both intake camshaft gears and exhaust camshafts. Remove wedge from between drive belt and oil pump belt guard. Remove 1.5-mm diameter pin from tensioner. Install rubber blanking plug around tensioner. Remove timing pin LRT CAUTION: The sealing edge of cap seal and mating face must be clean and dry. 7. Clean exhaust camshaft front cap seal locations and install NEW cap seals. Position engine front mounting plate and maneuver plate into position. Install bolts but DO NOT tighten at this stage. Install bolts securing front mounting plate to cylinder block and Intermediate Reduction Drive (IRD) bracket,
16 but DO NOT tighten at this stage. 8. Tighten bolts in sequence shown and to specification by numbers indicated. See Fig. 20. See TORQUE SPECIFICATIONS. 9. Position engine lifting bracket, install bolts securing lifting bracket and front mounting plate to cylinder block and right cylinder head. Tighten M10 bolts and M8 bolt to specification. See TORQUE SPECIFICATIONS. 10. Clean end of dipstick tube. Position dipstick tube to sump and cylinder block, instal bolt and tighten to specification. See TORQUE SPECIFICATIONS. Position A/C compressor to front mounting plate and cylinder block, align heat shield, install and tighten bolts to specification. 11. Clean lower timing belt cover. Position lower timing belt cover, install and tighten bolts to specification. See TORQUE SPECIFICATIONS. Clean crankshaft pulley. Install crankshaft pulley to crankshaft gear and ensure that indent on pulley locates over lug on crankshaft gear. Install crankshaft pulley bolt and washer. Position LRT with LRT tools into crankshaft pulley bolt and tighten to specification. See Fig Remove tools LRT and LRT from crankshaft pulley bolt. Clean ancillary drive belt tensioner. Position ancillary belt tensioner, install bolts and tighten to specification. See TORQUE SPECIFICATIONS. 13. Clean left and right front timing belt covers. Position left and right front timing belt covers, install and tighten bolts to specification. See TORQUE SPECIFICATIONS. Clean idler pulley, position pulley to engine front mounting plate and tighten Allen bolt to specification. 14. Position alternator to front mounting plate. Install bolts and nut securing alternator to front mounting plate and tighten to specification. See TORQUE SPECIFICATIONS. Connect alternator connector. Connect battery lead to alternator, install and tighten nut to specification and install terminal cover. 15. Position PAS pump to front mounting plate, install and tighten bolts to specification. See TORQUE SPECIFICATIONS. Position PAS pipe to engine front mounting plate, install and tighten bolt to specification. Clean PAS pump pulley mating faces. Position PAS pump pulley, install and tighten Torx screws to specification. 16. Position lower engine steady to sump mounting, install and tighten bolt to specification. See TORQUE SPECIFICATIONS. Tighten bolt securing lower engine steady to subframe to specification. 17. Clean rear timing belt covers. Position rear timing belt covers, install and tighten bolts to specification. Position rear timing belt right cover heat shield, install bolts and tighten M6 bolt and M8 bolt to specifications. 18. Install intake manifold chamber. See INTAKE MANIFOLD CHAMBER. Install right road wheel and tighten nuts to specification. Install ancillary drive belt. See ANCILLARY DRIVE BELT.
