4 Introduction These fitting instructions are written in order that a competent auto technician shall be able to install an ignition managment system to the Ford Zetec engine. These instructions should be read through and fully understood before attemping to install the system to prevent mistakes being made. This Performance Ignition Kit has been designed for use with WEBER DCOE carburettors. Both 40 & 45 DCOE carburettors can be used with the calibrations detailed below. The carburettor calibrations and ignition programme are suitable for standard and mild road engine specifications. However it is recommended that the carburettor calibration and ignition programme for all none standard engine specifications are to be checked on a rolling road, by an ALPHA dealer. N.B. Where 45 DCOE carburettors are to be used, modification to the progression stage of the carburettor is required. To have the required modification work carried out the carurettors must be returned to Webcon UK limited, (in a clean condition). The returned units will be inspected and modified, any further remedial work will be advised along with cost. N.B. 5 Replacement Zetec Ignition Parts Ignition coil to suit Ford Zetec Webcon Part Number: WIC 133 H.T. ignition leads set to suit Ford Zetec Webcon Part Number: WIL170 This ECU does not have any fuelling components fitted and cannot be used to control a full Alpha Performance Engine management System. Installation Guide When fitting the components of the system it is important to ensure that they have been fitted in accordance with their individual requirements. ECU (1) It is essential that the management system is supplied with a good source of electrical power at all times. A minimum working voltage should be no less than 10V, this is especially so during cold start cranking. This unit must always be located away from any direct heat source in the engine. It is NOT waterproof and for this reason must be located inside the passenger compartment of the vehicle. The unit is supplied with an ignition map that is fully optimised for a standard specification Ford Zetec 2 litre engine. To get the full benefit of an ignition managment system on a modified Zetec engine, it should be calibrated by an ALPHA dealer. Inlet Air Temperature Sensor (2) The Inlet Air Temperature Sensor (2) should be securely mounted into the air filter base plate, or suitably close to the air intakes to allow accurate measurement of the inlet air temperature. N.B. The sensor is already fitted to the air filter base plate if a K99 series performance kit is being installed. Wiring Harness (3) Air Temperature Sensor (2) Fitted Into The Back Of Air Filter Mounting Plate The cables must not run near any direct heat source. Ensure no cables run closely to any ignition high tension leads, in particular the engine speed sensor lead. If these wires do run too close, the high tension leads can induce a signal in the harness that the ECU can misinterpret causing uneven running, bad starting, and even failure to start. The Cable Ties (4) have been developed to assist in fitting wiring harnesses. The circular hole allows the cable tie to be screwed to a suitable point on the vehicle. The bulkhead grommet on the harness is designed for a 1.75 inch (44 mm) hole. Make any holes in the bulkhead as high up as is practical to avoid any water leaks. Also, ensure the grommet is fitted correctly and securely, as the hole will very quickly cut into the harness if not adequatley protected. 5 OF 10

(Not supplied, ordered seperatly) JJJ Air Temperature Sensor (2) HHHH Ford Zetec ignition coil conector (3 pin) Feed Harness (6) This plugs into connector QQQQ, and supplies the Wiring Harness (3) with power, ground, and takes the tacho and gear shift lamp outputs from the harness. The table below shows how the wires should be connected. Pin No s. Wire Colour Connection 1 White Power +12V Ignition Switched 2 Yellow Tacho Signal 3 Black Power Ground 4 Blue/White Gear Shift Lamp Setting of The Throttle Position Sensor (TPS) 1 First peel the rubber cover back on the connector on the wiring harness so that a voltmeter can be connected to the pins whilst still connected to the TPS. 2 Loosen the 2 screws holding the TPS to the bracket and rotate the potentiometer fully anticlockwise, then re tighten the screws. 3 Start the engine and allow it to reach it s normal operating temperature. Set the carburettor idle speed and balance Connect the voltmeter to the following pins: Negative Pin 2 (Blue Wire) Positive Pin 3 (Red/Green Wire) The reading should be 5V + 0.1V 5 Slacken the 2 screws holding the TPS to the bracket so that it can be moved easily but is not so loose that it will slip out of position. 6 Connect the voltmeter positive to Pin 1 (Purple/Blue Wire) and the negative to Pin 2 (Blue Wire), and with the engine at idle, turn the Potentiometer clockwise until the voltage is 0.75V V. Throttle Position sensor and adjustment screws (arrowed) mounted on the side of a carburettor. 7 Tighten the screws and re-check the voltage. 8 Stop the engine and turn the ignition on, hold the throttle fully open. The voltage should be at least 4V View on end of plug on TPS. 9 When the calibration is complete, disconnect the voltmeter and re-fit the rubber cover onto the plug. 6 OF 10

7 Troubleshooting Should problems occur when trying to start the vehicle for the first time, some simple checks may eliminate the fault. The following list contains checks that can be run if problems are encountered. The following diagnostic routines serve as useful indications in the event of a system failure and help to advise corrective action. If the engine fails to start:- Check that you have fuel and a charged battery. If not, check the following:- Check that the 35-way connector (A) and terminal, refit correctly ensuring good contact between pins and ECU connections. Ensure 35-way connector is firmly pushed into the receptacle and clicked into the metal latch. WARNING :- Ensure the ignition is turned off before removal of 35-way connector. Failure to do so may result in damage to the ECU electronics. Checks that the coil is functioning correctly:- Remove a HT leads from it s spark plug and place a plug a spare spark plug into the end of the lead. Hold the metal chassis of the spark plug against a suitable earth (e.g. cylinder block), and crank the engine. Sparks should be observed at the spark plug. Repeat this process with the remaining HT leads, ensuring that HT leads from cylinders 1 & 4 are sparking at the same time as are the leads from 2 & 3. If not check:- The RPM speed sensor connector (E) on the Wiring Harness (3) and it s terminals. The ignition feed to the centre pin of the coil connector (HHHH) The Feed Harness (6) is securely plugged into the Wiring Harness (3). Other Causes of Poor Performance Connectors and Terminals Inspect all connectors for pins that may have been pushed out into the back of the connector. Also check that the wires have not become separated from the pins. Ensure that all connectors and terminals are securely fitted to their appropriate devices. The Wiring Harness (3) Examine the wiring harness along it s route for signs of chaffing, especially where the harness passes through bulkheads and where it makes contact with components, at corners and other possible sharp edges. 7 OF 10
