16 In-service Oil Analysis for Machine Condition Monitoring Since the reliable operation of high value, fixed assets is critical to all industrial plants, predictive maintenance programs are implemented to manage machinery uptime. In-service oil analysis is a key machine condition monitoring technique for Condition Based Maintenance (CBM) and Reliability programs. It complements vibration analysis, thermography and other predictive maintenance technologies. In the time it takes external laboratories to return oil sample results, machinery condition can change significantly. On-site oil analysis eliminates this wait and enables immediate decision making. Corrosion and wear cause surface degradation of the lubricated surfaces in machinery and are the root causes of most mechanically-induced equipment downtime. Corrosion is caused by water or other fluids reacting with metal surfaces, while wear is caused by surface abrasion, adhesion and fatigue. Oil analysis provides early indications of equipment wear and identifies the root causes of corrosion. ONSET OF FAILURE The P-F Curve (Potential- Failure Curve) illustrates how in-service oil analysis provides critical information on machine condition in both Proactive and Predictive Maintenance periods. In the Proactive period, oil condition and contamination monitoring help prevent the onset of the root causes of machine failure. In the Predictive period, monitoring the increasing severity of wear particles allows maintenance work orders to be executed for component replacement or repair before catastrophic failure. 20 MiniLab Series Software The MiniLab Series software is based on a Laboratory Information Management System (LIMS) designed for oil analysis. It includes an asset management database, a reference oil database and reports. The software supports multiple databases and is available with single user or optional network configurations. Simple, easy to use GUI Asset management Each asset in a database is structured as an Area/ Equipment/Point/Sample. A Sample has a time stamp and unique Sample ID and is created at the Point asset level. Reference oil database. 40 MICROLAB COMPANION TOOLS The MicroLab is truly an all-in-one solution designed to provide a complete oil analysis with one sample, however, for some specific situations an additional instrument may provide more information as a step two analysis. There are three companion products that fleets might consider depending on their needs. The MicroLab can screen for fuel dilution through a drop in viscosity, however, if a specific fuel dilution amount is needed then the Fuel Dilution Meter can be added to the analysis. The MicroLab detects iron wear particles below 10µm, however, when larger iron wear particles need to be detected such as in transmissions and gearboxes the FerroCheck can be added. The MicroLab can detect contamination from a coolant leak but it cannot be used to test coolants. The CoolCheck 2 provides analysis on coolant condition as well as DEF purity. Results from external devices for fuel dilution, TAN, water and total ferrous can be manually entered to consolidate data into the MicroLab report. FDM 6000 Series AUTOMATED FUEL DILUTION METER Fuel dilution in lubrication oil can cause serious engine damage. In diesel engine crankcases, for example, fuel contamination can be caused by excessive idling, defective injectors or loose connections. 47 PRINCIPLES OF OPERATION Particle count and elemental analysis ASTM D8127 Particle counts are generated using our patented FPQ pore blockage particle counter (ISO ). It captures the particles of interest for severe wear detection onto a unique filtergram. This debris may now be measured on the companion XRF spectrometer for immediate results in ppm for 13 elements. Wear and contamination particles larger than 4 microns deposit on the filtergram, and are tested using an X-Ray Florescence (XRF) spectrometer. The concentration (in ppm) for thirteen different elements is reported. The filtergram coupon can be stored for future analysis, such as microscopic wear debris analysis of particle colors and shapes. Oil Insertion Particles Filtergram Fluid chemistry and contamination ASTM D7889 The IR spectrometer measures the chemistry of the lubricant and contamination in one minute using only one drop of oil; no chemicals or solvents are required. It combines ease of use, ruggedness and laboratory precision in a small package, which is ideal for field use. The oil condition parameters measured by FluidScan include oxidation, nitration, sulfation, anti-wear additive, Total Base Number (TBN), glycol, soot, and water for engine oil; and oxidation, Total Acid Number, and water for rotating machine lubricants such as gear oil, transmission oil and hydraulic oil. PORTABLE OIL ANALYSIS TOOLS Viscosity ASTM D8092 Viscosity is measured using a temperature-controlled kinematic viscometer with a patented split-cell design. A funnel, with a 100 micron gap, is formed in the center of the cell. Optical sensors in the cell detect the flow of oil under the influence of gravity. The time it takes the oil to flow through the cell is proportional to the viscosity of the oil. When open, the cells can be cleaned using a non-abrasive wipe. No solvents are required. 50 Multivariate Calibrations The FluidScan classifies fluids into groups called families based on their chemical makeup, usage and spectral signature. The spectrum of all fluids in each family changes in a similar way with a given amount of degradation or contamination. Family-specific algorithms are assigned that accurately quantify these amounts. These algorithms yield quantitative results for the most critical properties of the most common oil types. Multivariate calibrations are applied so that quantitative readings can be obtained, even with complex, contaminated samples. Innovation in hardware and calibration At the core of the FluidScan is a patented, mid-infrared spectrometer with grating optics and a linear detector array. The spectrometer collects the infrared light transmitted through the fluid in the flip top cell into a waveguide. The waveguide then carries the light to a prism-like diffraction grating that reflects the light into a high-performance array detector which registers the infrared spectrum of the fluid. It provides more than adequate spectral range, resolution and signal-to-noise ratio for the rapid analysis of in-service lubricants. The FluidScan Applications Library includes over 700 oils and growing. Parameters for the oils differ based on oil type so engine oil parameters are different from gear oils. Parameters such as water, TAN or TBN are calibrated according to ASTM methods used in common oil analysis labs with excellent correlation using multivariate calibration methods. Fresh oils not in the library can be matched and added as user fluids, and existing calibration can be applied to the user fluid with custom slope and offset adjustments, if needed. When closed, the center pieces of the split cell form a funnel with a 100 micron gap allowing oil to flow down by gravity. Sensors along the funnel are triggered when oil flows by and flow time between two sensors is measured. The kinematic viscosity is then calculated. When opened, the split cell can be easily cleaned with a non-abrasive cleaning pad and it is ready for the next sample. The split cell is controlled at 40 C throughout the measurement. 59 InfraCal 2 Soot Meter PORTABLE, RUGGED INFRARED ANALYZER Soot, in diesel engines, is made up of nanometer size hard carbon particles and is deposited in the oil as combustion by-products. As soot globules coagulate into larger particles, engine wear will accelerate. At very high levels soot can cause an increase in the oil viscosity. Higher than normal levels can indicate an improper air/ fuel ratio, plugged or defective air intakes or leaking injectors. 70 SpectrOil 100 Series Laboratory Precision At the core of the SpectrOil 100 is a precision Rotating Disk Electrode, Optical Emission Spectrometer (RDE-OES). Measure sub-ppm elemental concentrations with high-purity carbon electrodes. Detect elements in solution or particles as large as 10μm with RDE s precision pulsed-power, high-temperature plasma. Accurately identify elements in a wide variety of substances without sample preparation or dilution. HOW IT WORKS The RDE-OES technology utilizes a high-purity carbon electrode to transmit high-voltage electricity across a small gap to a nearby carbon disk. The rotating disk is partially submerged in a miniature cup of fluid sample and continuously carries the sample into the electrical discharge gap between electrodes. When the electricity arcs across the gap containing the sample, it forms a hightemperature plasma which emits a unique, sample-dependent spectrum of light from the ultraviolet, through the visible, and into the infrared wavelengths. And, unlike conventional light blockage particle counters, there are no flow control valve adjustments needed when testing different sample viscosities. 77 T2FM 500 FERROGRAPHY LABORATORY Predictive maintenance by wear particle analysis In today s modern power generation, manufacturing, refining, transportation, mining and military operations, the cost of equipment maintenance, service, and lubricants are ever increasing. Parts, labor, equipment downtime, lubricant prices and disposal costs are a primary concern in a well run maintenance management program. Machine condition monitoring based on oil analysis has become a prerequisite in comprehensive maintenance programs. The Ferrography Laboratory plays a key role in such programs. It separates and concentrates wear and contaminant particles for microscopic examination. Particle size, surface characteristics and composition are then used to determine wear modes inside a machine so that maintenance recommendations can be made. Particles and contaminants indicate the wear mode inside a machine. A Ferrography Laboratory for fast efficient, low cost separation and interpretation of wear and contaminant particles from used lubrication oils, hydraulic fluids, greases, coolants and fuels. The Thistle Tube Concept T2FM stands for Thistle Tube Ferrogram Maker. The heart of the T2FM is the glass thistle tube. The name comes from its unique shape resembling the thistle plant. The glass thistle tube provides a constant and efficient flow of sample into the substrate. The sample, after dilution, is poured directly into the top of the thistle tube. In seconds, the sample begins flowing across the ferrogram. The diameter and length of the capillary section of the thistle tube controls the flow rate onto the ferrogram. A rinse cycle is initiated as soon as the last of the sample has left the thistle tube. Solvent is dripped onto the lip of the thistle tube as it is slowly rotated, thoroughly rinsing the walls and cleaning it for the next sample. Innovation, Quality and Support The T2FM 500 prepares a ferrogram more quickly than ever before. There is no delay time as sample is pumped through plastic tubing before reaching the ferrogram surface. Furthermore, the rinse may begin as soon as the sample leaves the thistle tube. The T2FM delivers the entire sample and all the particles contained therein onto the ferrogram surface. There is also no distortion of particles since the thistle tube concept eliminates the need for a pump. A crystal clear rinse is obtained without fail for every ferrogram. There are no last minute drips of oil sample onto the ferrogram leaving distracting halos around the particles when viewed under the microscope. Bichromatic Microscope A bichromatic microscope is used to view and examine ferrograms made with the T2FM 500. The bichromatic microscope is equipped with both reflected and transmitted light sources so that the ferrogram may be illuminated from both above and below the microscope stage. A green filter is used in the transmitted light path and a red filter is used in the reflected light path, this is referred to as bichromatic illumination in the practice of ferrography. With bichromatic illumination, metal particles which reflect light appear bright red, whereas nonmetallic particles appear green because light transmits through them. The extracted hydrocarbons absorb infrared energy at a specific wavelength and the amount of energy absorbed is proportional to the concentration of oil and grease in the solvent. Few fuels are so clean after this cycle that that they can be used without treatment. Analysis requirements start with the delivery of the fuel, continue throughout fuel handling, and end only as the fuel is injected into the turbine. Preconditioning of the fuel before it reaches the gas turbine is a prerequisite for installation when contamination may be present. Spectrometric analysis determines the amount of treatment required and the efficiency of that treatment. In particular, sodium and potassium concentrations must be determined to well below one part per million in most fuels.
