DO NOT STORE OR UTILIZE GASOLINE ON BOATS EQUIPPED WITH THESE ENGINES, UNLESS PROVISIONS HAVE BEEN MADE TO EXCLUDE GASOLINE VAPORS FROM ENGINE COMPARTMENT (ref: 33 CFR). Creful periodic inspection of the entire fuel system is mndtory, prticulrly fter storge. All fuel components including fuel tnks, whether plstic, metl or fierglss, fuel lines, primers, fittings, nd fuel filters should e inspected for lekge, softening, hrdening, swelling or corrosion. Any sign of lekge or deteriortion requires replcement efore further engine opertion. WARNING Be creful when chnging fuel system components; diesel fuel is flmmle. Ensure tht the ignition key is OFF. Do NOT smoke or llow sources of open flme in the re while chnging fuel system components. Wipe up ny spilled fuel immeditely. Dispose of rgs ppropritely. Do NOT llow fuel to come into contct with ny hot surfce which my cuse it to ignite. WARNING FIRE HAZARD: Fuel soked items my spontneously ignite nd result in fire hzrd, which could cuse serious odily injury or deth. 8 INJECTION PUMP SERVICE MANUAL NUMBER 34 Fuel Injection Pump Removl WARNING Sfety glsses should e worn while working on the fuel injection system. The fuel injection pump will generte pressures in excess of kp (3900 psi). Use cution when removing the injectors nd injector lines or leeding ir from the injection system. 1. Remove the hex-hed plug in the numer 1 cylinder glow plug hole, or remove numer 1 cylinder glow plug, if equipped Typicl -Hex Hed Plug (Or Glow Plug, If Equipped) -Port Side Of Cylinder Hed 2. Attch Remote Strter Switch to the strter solenoid in ccordnce with mnufcturer s instructions. CAUTION Avoid rething difficulties or injury. Diesel fuel nd diesel fuel vpors my e expelled from cylinder openings cusing rething difficulty or injury. Do NOT crnk the engine using the ignition key switch when estlishing TDC (Top Ded Center) of cylinder ecuse the engine could strt unexpectedly. Use suitle remote strter switch. As n dded sfety mesure, remove the key from the ignition switch to prevent strt up. Pge 5C SEPTEMBER 2002

9 SERVICE MANUAL NUMBER 34 INJECTION PUMP 3. Position piece of thin pper ner the glow plug hole opening of the numer 1 cylinder. NOTE: When cylinder numer 1 egins compression stroke, ir will e expelled from the cylinder through the glow plug hole opening. Wtch for movement of the pper. Stop crnking on compression stroke. 4. Using the remote strter switch, crnk the engine to locte the compression stroke. Stop crnking on cylinder numer 1 compression stroke. 5. Slowly rotte the engine to TDC using suitle hnd tool. NOTE: Attch nd use Crnkshft Tool, if necessry. 6. The TDC notch is on the pulley ft edge of the lrger drive pulleys. Align notch to timing mrks on the ger cover for TDC numer 1 cylinder Typicl -TDC Notch On Pulley -Timing Cover Mrk SEPTEMBER 2002 Pge 5C-9

Using suitle device, remove the threded, round injection pump ger cover y turning the cover COUNTERCLOCKWISE. -Cover Remove the injection pump ger nut nd lockwsher. Do NOT llow the crnkshft to rotte. -Ger -Nut And Lockwsher Pge 5C SEPTEMBER 2002

11 SERVICE MANUAL NUMBER 34 INJECTION PUMP 10. With the centrl olt of the ger puller tool cked out, instll the tool into the timing cover. The puller will hold the ger ginst the timing cover while the pump is removed. NOTE: The ger puller tool screws into the timing cover. c -Timing Cover -Ger Puller Tool c -Centrl Bolt Remove the mnifold pressure compenstor line. 12. Remove the throttle cle nd throttle cle rcket. IMPORTANT: Hollow olts, used to hold fuel inlet nd return lines to the injection pump, re clirted nd MUST remin with the pump in their originl loction. 13. Plug the hose fter removl to prevent fuel lek. -Fuel Return Hose -Connector CAUTION Do NOT end fuel injector lines. Bending my cuse metl to flke off inside lines, cusing the injectors or the injection pump to mlfunction. 15. Remove the injector fuel return pipe from the pump. 13 SERVICE MANUAL NUMBER Unclmp the injector pipes. INJECTION PUMP CAUTION Keep the injectors nd the injector pump fittings clen. Do NOT llow dirt to enter the fittings when removing the lines. Dirt will cuse the injectors or the injection pump to mlfunction. 17. Loosen the injector pipe sleeve nuts. 18. Remove the high pressure fuel lines from the injection pump nd the fuel injectors. c -Clmps -Injector Pipe Sleeve Nuts c -Pump Sleeve Nuts 19. Remove the nuts nd wshers retining the injection pump to the cylinder lock. 20. Slowly turn the centrl olt of the ger puller tool CLOCKWISE until the pump nd ger seprte. IMPORTANT: The injection pump shft nd ger use key to sty in lignment. Be creful not to drop the key into the engine when removing the pump. 21. Crefully remove the pump nd plce it side. IMPORTANT: Put suitle protective covers (shipping plugs or similr) over the injection pump fuel ports to void contmintion. 22. Remove the centrl olt from the puller tool, ut leve the tool instlled. IMPORTANT: Do NOT turn the crnkshft fter the injection pump is removed. Bttery cles should remin disconnected. 23. Attch notice to the ignition switch explining tht the injection pump is disconnected nd the crnkshft should not e turned SEPTEMBER 2002 Pge 5C-13

14 INJECTION PUMP SERVICE MANUAL NUMBER 34 Fuel Injection Pump Repir nd Service The Roert Bosch Corportion hs network of uthorized Bosch Service Delers throughout the world to service their products. Contct the Bosch distriutor nerest you for the loction of n uthorized Bosch Service Center. The pump nd injectors must e sent to n uthorized Bosch Service Center. When shipping n injection pump to service center for djustments or repirs, the fuel return line hollow olt must ccompny the unit. The hollow olt incorportes sized orifice (clirted) for proper pressure, which is mtched to the pump. The pump cnnot e properly djusted without the mtched orifice. Fuel Injection Pump Instlltion Instlltion With Engine Assemled IMPORTANT: If the engine hs een distured, or must e rotted efore instlling the injection pump, tke cre not to wedge the pump ger in the ger housing while turning the crnkshft. 1. Ensure tht cylinder numer 1 piston is t TDC of its compression stroke nd timing mrks re ligned. 2. Rotte the shft to lign the keywy with cylinder numer 1 injector port. NOTE: To rotte the shft, temporrily instll the originl shft nut nd suitle jm nut. Do NOT dmge the pump shft threds with improper nuts or overtightening. Typicl -Shft Keywy -Cylinder Numer 1 Injector Port Remove ny pump cklsh y rotting the shft COUNTERCLOCKWISE (when fcing the pump) until resistnce is felt. Pge 5C SEPTEMBER 2002

15 SERVICE MANUAL NUMBER Ensure tht the keywy is t pproximtely the 11 o clock position. INJECTION PUMP Shft -Keywy At 11 O clock Position 5. Being creful not to distur the shft lignment, remove the nuts temporrily instlled to rotte the shft. 6. Apply selnt to new injection pump gsket. Description Where Used Prt Numer Perfect Sel Injection pump to timing housing gsket Instll new gsket on the pump mounting studs. 8. Ensure tht the pump ger upper keywy is positioned pproximtely s shown. c -Gsket -Pump Mounting Studs c -Pump Ger Upper Keywy Instll the injection pump key in the pump shft keywy. Apply grese to hold the key in position. 10. Ensure tht the key is positioned properly. IMPORTANT: Do NOT drop the key into the engine. If the key is dropped into the engine, it must e removed efore the engine is operted SEPTEMBER 2002 Pge 5C-15

16 INJECTION PUMP SERVICE MANUAL NUMBER Insert the pump shft into the ger, eing creful not to dislodge the key. Do NOT turn the pump shft from the 11 o clock position. Rotte the pump ody in the slotted holes to help lign the key with the ger keywy. 12. Instll the pump to cylinder lock hex nuts with flt wshers nd lockwshers. Temporrily finger-tighten the nuts. 13. Remove the ger puller tool. 14. Using new lockwsher, secure the ger to the shft with the hex nut. Torque the ger nut. Description Nm l-in. l-ft Nut, Injection Pump Ger Using new O-ring in the groove, instll nd tighten the injection pump ger cover on the timing cover. -Cover (Pin Type Or Hex Hed) 16. Rotte the pump to the end of the djustment slot trvel in the direction shown Direction To Rotte IMPORTANT: Timing of the injection pump MUST BE ccomplished. 17. Refer to Fuel Injection Pump Timing for instructions Pge 5C SEPTEMBER 2002

17 SERVICE MANUAL NUMBER 34 Instlltion During Engine Ressemly INJECTION PUMP 1. Temporrily instll the crnkshft pulley, if removed previously. 2. Attch Crnkshft Tool, if necessry. CAUTION To void severe engine dmge, the engine MUST BE set on cylinder numer 1 COMPRESSION STROKE t TDC efore proceeding. IMPORTANT: If crnkshft position ws distured (rotted) fter ssemly, it my e necessry to slowly rotte the crnkshft numerous revolutions to lign the crnkshft ger, idler ger nd cmshft ger lignment mrks. Refer to SECTION 3A Cmshft nd verify lignment to estlish cylinder numer 1 TDC on compression stroke in the following steps. 3. Ensure tht cylinder numer 1 piston is t TDC of its compression stroke nd timing mrks re ligned. 4. Attch the Grduted Disc to crnkshft with zero positioned. 18 INJECTION PUMP SERVICE MANUAL NUMBER Using suitle guge of wire, mke wire pointer. Attch the pointer to suitle loction on the cylinder lock. Do NOT dmge the mting surfces. 6. Align wire pointer to 0 degrees s shown. -Wire Pointer -0 Degree Mrk Using grese to hold the key in plce, instll the injection pump key in the pump slot. 8. Temporrily instll the ger on the injection pump shft. Do NOT secure the ger t this time. 9. Rotte the shft to lign the keywy with the cylinder numer 1 injector port. 10. Remove ny pump cklsh y rotting the ger COUNTERCLOCKWISE (when fcing pump) until resistnce is felt. Pge 5C SEPTEMBER 2002

20 INJECTION PUMP SERVICE MANUAL NUMBER Instll the pump to the cylinder lock. 16. Instll the hex nuts with flt wshers nd lockwshers. Temporrily finger-tighten the nuts. 17. Rotte the pump to the end of the djustment slot trvel in the direction shown. c Typicl -Gsket -Hex Nuts With Flt Wshers And Lockwshers c -Direction To Rotte 18. Ensure tht the injection pump key is properly positioned. IMPORTANT: Do NOT force the ger on the shft. 19. Instll the ger on the injection pump shft; use whichever key slot on the ger tht llows the ger to e instlled the esiest. 20. Using new lockwsher, secure the ger to the shft with the hex nut. Torque the nut. c Ger -New Lockwsher c -Injection Pump Ger Nut Description Nm l-in. l-ft Nut, Injection Pump Ger Time the injection pump. 21 SERVICE MANUAL NUMBER 34 Fuel Injection Pump Timing INJECTION PUMP Setting Timing On completely ssemled nd/or instlled engines nd when checking fuel injection pump timing, refer to Fuel Injection Pump Removl nd ccomplish the steps in tht section deling with instlltion of the crnkshft tool, the grduted disc, the positioning of the crnkshft nd removl of prts to gin ccess to the rer of the fuel injection pump nd the vent screw. 1. Estlish tht the engine is on TDC of cylinder numer Remove the vent screw nd the seling wsher from the rer of the injection pump. NOTE: Pump shown removed for visul clrity Typicl -Injection Pump -Vent Screw With Seling Wsher 3. Instll the pproprite dptor tool nd dil guge s shown. -Suitle Adptor Tool -Dil Guge SEPTEMBER 2002 Pge 5C-21

22 INJECTION PUMP SERVICE MANUAL NUMBER Wtch the dil indictor needle nd SLOWLY rotte the crnkshft COUNTERCLOCKWISE (viewed from the wter pump end looking towrd the flywheel) until the dil indictor STOPS moving. 5. Zero the dil indictor Suitle Adptor Tool -Dil Indictor 6. SLOWLY rotte the crnkshft CLOCKWISE (viewed from the wter pump end looking towrd the flywheel) until 0 degrees (engine TDC) is indicted on the grduted disc (or until the notch on the crnkshft dmper or power steering pulley, ligns with the timing mrk on the ger housing cover) Pge 5C SEPTEMBER 2002

23 SERVICE MANUAL NUMBER 34 INJECTION PUMP NOTE: The dil indictor follows this rottionl movement of the crnkshft nd STOPS when the cylinder numer 1 piston is t TDC, when the crnkshft is not turned further. 7. AT THAT MOMENT, the dil indictor should show the specified timing setting. If not, loosen the injection pump mounting nuts nd rotte the pump slightly in the pproprite direction to otin the correct specifictions. -Direction To Rotte -Dil Guge Indiction Description Timing Setting At 0 degrees Numer 1 cylinder on TDC compression stroke D4.2L LD 1.7 mm (0.067 in.) CAUTION The dil guge indiction MUST NOT e llowed to chnge when the mounting nuts re tightened. Filure to mintin the setting will result in engine dmge. 8. Torque the injection pump mounting nuts. Description Nm l-in. l-ft Nut, Injection Pump Mounting Remove the dil guge nd the dptor. Reinstll the fuel injection pump vent screw using new seling wsher. Tighten the screw securely SEPTEMBER 2002 Pge 5C-23

24 INJECTION PUMP SERVICE MANUAL NUMBER 34 CAUTION Keep the injectors nd the injection pump fittings clen. Do NOT llow dirt to enter the fittings when instlling the lines. Dirt will cuse the injectors or the injection pump to mlfunction. CAUTION Do NOT end fuel injector lines. Bending my cuse metl to flke off inside lines, cusing the injectors or the injection pump to mlfunction. 10. During Engine Ressemly: Continue engine ressemly. Refer to the following instructions fter ll other necessry engine ressemly steps re complete. 11. With Engine Assemled or After Checking Timing: Instll the fuel injector pipes on the injection pump nd the injectors. Hnd-tighten ll sleeve nuts evenly. IMPORTANT: Use new seling wshers on fuel line hollow olts to prevent leks. 12. Instll the fuel supply line etween the pump nd filter flnge. -Fuel Supply Line Unplug nd instll the fuel return hose to the connector. 14. Instll the injector fuel return pipe to the pump. c Typicl -Return Hose -Connector c -Return Pipe (Injectors To Pump) 15. Connect the mnifold pressure compenstor line SEPTEMBER 2002 Pge 5C-25

26 INJECTION PUMP SERVICE MANUAL NUMBER Instll the throttle cle rcket. 17. Instll nd djust the throttle cle or cles. Refer to SECTION 2A. Typicl -Throttle Cle Brcket -Throttle Cle Remove the grduted disc, dptor ring, crnkshft tool, nd wire pointer from the front of the engine. 19. Instll the 3 crnkshft lncer olts if previously removed. Torque the olts. Description Nm l-in. l-ft Bolt, Crnkshft Blncer Instll the lterntor elt, power steering elt nd optionl elts, if equipped. 21. Tension the power steering nd optionl elts, if equipped. 22. Tension the lterntor elts. Pge 5C SEPTEMBER 2002

27 SERVICE MANUAL NUMBER 34 INJECTION PUMP Strting Engine After Fuel Injection Pump Instlltion And Timing WARNING Avoid injury or deth nd power pckge dmge from n electricl shock, fire or explosion. Alwys disconnect oth ttery cles from the ttery efore servicing the power pckge. After instlling the fuel injection pump, checking the timing, or setting the timing, it will e necessry to fill the fuel injection system. NOTE: Plce suitle continer under the fuel filter to ctch contminted fuel nd/or wter. 1. Loosen the leed screw on the fuel filter rcket Bleed Screw 2. Move the plunger kno on the pump or primer up nd down repetedly, until n ir-free strem of fuel flows from the leed screw. The filter is full when this occurs Plunger Kno -Bleed Screw 3. Securely tighten the leed screw SEPTEMBER 2002 Pge 5C-27

28 INJECTION PUMP SERVICE MANUAL NUMBER Loosen the vent screw on the ck of the fuel injection pump. 5. Move the fuel pump lever UP nd DOWN repetedly until n ir-free strem of fuel flows from the vent screw Pump or Primer Lever -Vent Screw Tighten the vent screw. CAUTION When instlling the ttery, connect the POSITIVE (+) ttery cle to the POSITIVE (+) ttery terminl FIRST, nd the NEGATIVE ( ) ttery cle to the NEGATIVE ( ) ttery terminl LAST. If the ttery cles re reversed, or connection order is reversed, electricl system dmge will result. 7. Instll fully chrged ttery. Clen the ttery cle clmps nd terminls nd reconnect the cles. Secure ech cle clmp when connecting. WARNING Sfety glsses should e worn while working on the fuel injection system. The fuel injection pump will generte pressures in excess of kp (3900 psi). Use cution when removing injectors, injector lines, or leeding ir from injection system. WARNING Do NOT use your fingers to feel for fuel leks t fittings. Fuel pressure is high enough to penetrte the skin. 8. Attempt to strt the engine. IF ENGINE STARTS: Operte the engine t idle. Check ll fuel connections for fuel leks.
