5 The Remanufacturing Process Washing Before the procedure, shoes are checked for the following flaws: Flared roller ends, cam ends, torch damage, bent webs and broken welds. If any of these conditions are present, the shoes are rejected for processing. Shoes suitable for remanufacturing are then placed onto a conveyor system and sent through a 35-foot stainless steel washer where the water temperature is 200 degrees. This ensures all shoes are completely clean before they continue to be processed. De-Lining The spent friction is removed using state of the art de-lining equipment, punching out the rivets four at a time. These machines are calibrated to remove the lining without causing table damage. Upon de-lining, the shoes are then inspected for any severe table damage where the coining process could not correct the damage. (These would be considered rejects.) All good shoes are then placed on conveyors for further processing. Shot Blasting Shoes are automatically transferred by conveyor to one of our 24 cubic foot shot blasters. All rust and slag is removed ensuring a proper foundation for our painting process. Shoes are then transferred to one of our 1,000 ton coining presses. Coining All shoes processed at GB&C Inc. are coined in one of our 1,000 ton coining presses ensuring the shoe table radius is restored to original manufacturing tolerances. This provides a solid foundation for the friction material preventing cracking and uneven lining wear due to bent and out of spec tables. It also eliminates gaps between the shoe table and friction material which helps to prevent water and chemicals from getting behind the friction causing rust jacking. Quality Control All shoes are measured for roller end and anchor end size using a go/no-go gauge to verify if they are within acceptable tolerance limits. All shoes are inspected for stretch using a stretch gauge to determine if the pitch point between the cam end and the anchor end is within acceptable tolerance. All shoes are also inspected for elongated holes using a go/no-go gauge. Shoes are visually inspected for excessive table wear due to rust and rejected when they do not meet our criteria. After this check, the shoe moves on to the Gorilla TUFF COAT - see next page Riveting Shoes are riveted using a branded 1/4 and 10-9 length rivet supplied for consistent quality and proper roll over. Every 50th shoe is torque tested at a minimum 32 inch Ibs per rivet. If any shoe fails the torque test, all shoes since the last successful torque test are quarantined and rechecked or relined before the shoe can be passed as part of our rigorous quality control procedures. Packaging All shoes are packed, counted and tagged with the required part number identification in either bulk or kit form. Shoe kits are packaged in quantities of 45 kits (standard) and bulk shoes are packaged according to the customer s specifications. Remanufacturing Process A-3

6 The GBC Tuff Coat Advantage Many fleets have a severe problem with premature lining failure because of a phenomenon commonly known as Rust Jacking. It s caused by harmful chemical sprays that are used on highways to address ice and slippery conditions. Both of the major chemicals used have been proven to be very corrosive to brake shoes. The rusting on the table of the brake shoe caused by the chemicals Magnesium Chloride and Calcium Chloride, cause the lining to warp or crack due to the expansion or contraction caused by the table s deformation. Don t take a chance letting this happen to any of your trucks. TUFF COAT ADVANTAGE It s the solution. By using Gorilla s remanufactured brake shoes you re making sure that rust jacking isn t a concern. Every shoe we process gets our superior Gorilla Tuff Coat. It s designed specifically to eliminate Rust Jacking and extend the life of your brake shoes. Stop rust jacking in it s tracks! Use the GB&C Inc. Tuff Coat Advantage Extensive lab testing proves that our paint process can save you money. Every shoe is passed through our paint process using Driquik Hydraplex black enamel paint. The shoes are dipped and then baked for more than 20 minutes at 200 F which forces excellent adhesion to the shoe. This durable coating covers the entire shoe and extends the Salt Spray results to between hours. Salt Spray Test Results ASTM B-117 Salt Spray Competition 24Hours Competitor s Shoe after 24 hour salt spray TUFF COAT 456Hours GBC s Tuff Coat after 456 hour salt spray The total amount of time the salt spray takes depends on the mil thickness when applied to the brake shoe. GB&C Inc. rigorously tests the paint viscosity to ensure the paint application never falls below 300 hours which is equivalent to at least 3 years protection. A-4

7 Gorilla Tuff Coat Gorilla Brake introduces the revolutionary, patent pending paint process, TUFF COAT Fleets can now protect their brake shoes from today s harsh environment caused by the use of magnesium chloride and calcium chloride as road salts. This rust jacking is a major problem in the trucking industry today adding expense and creating safety issues. After being coined, all shoes processed at Gorilla Brake are dipped in a Hydraplex Enamel Alkyd Coating and then scroll through an oven baking them at 200 degrees for 20 minute cycles. This durable coating covers the entire shoe and extends the salt spray certification to between 400 and 500 hours, ten times that of water based, air dried paints. The viscosity is continually checked during each shift to assure the correct coverage of TUFF COAT. This maintains a minimum of 300 hours of salt spray certification or three years protection. The picture here is a sample coated with the patent pending TUFF COAT by Gorilla Brake after 456 hours of salt spray exposure. Our Alkyd Coating/Baking process guarantees excellent adhesion of the paint keeping the brake shoes free from rust for extended service cycles. Specify TUFF COAT to help eliminate rust jacking from your fleet. The picture on the left is a sample of the competitor s paint after 24 hours of salt spray. The picture on the right is the competitor s process after 120 hours of salt spray. STOP RUST BEFORE IT STARTS DON T LET THIS HAPPEN TO YOU Spec TUFF COAT by Gorilla Tuff Coat A-5

33 Part Numbering Identification By keeping a uniform and organized entry system we can help eliminate confusion when putting your orders together. Using better communication will result in better transactions. We use part numbering when dealing with our customers orders. We have also implemented a scanning system in our facility, which uses these part numbers for easy access and tracking. By using our numbers, your orders are more accurate and take less time to enter into our system, allowing us to be more efficient. The example below shows the order number for an exchanged, remanufactured 4709-ES2 (Extended Service 2nd Gen) lined shoe wheel kit with its hardware. 34 Identifying Your Shoes The first step to identification is to determine the size of brake drum. This is measured on the inside diameter of the drum surface. The second step is to measure the width of the shoe s lining surface. This is done with a simple tape measure. The last step is to identify the type of brake shoe design. This particular step has many possibilities and exceptions that must not be overlooked. Other information that could help includes: Axle location, whether it be the steer axle, drive axle, or trailer axle Stamps on the shoe identifying the manufacturer or FMSI Size of the S-cam currently being used MERITOR Q VS. DANA/SPICER MERITOR Q VS. Q PLUS 4515 Q Shoe 1 1 / Q+ Shoe 1 1 / angle 0 0 angle There is NO REASON to send back a shoe having these qualities. This only affects axles that are powered units, and not axles on trailers. Long tables can be used safely when installed on trailer axles. Shoes found to have long tables at GBC are sent to be processed by clipping the excess off. Cam End Shown Early model Dana with long table, showing the area to be clipped. 46 Gorilla Brake and Components is offering heavy duty truck brake drums that are manufactured in a TS16949 foundry using only a high grade steel casting. Our drums are turned on a CNC lathe to guarantee all of the drum s dimensions and that it meets the following SAE standards and is interchangeable with OEM and aftermarket drums in North America. SAE J (Outboard mounted brake drum/disc wheel hub interface dimensions Commercial vehicles). SAE J (Dimension compatibility for Commercial Vehicles fitment of complete wheels) An electric induction furnace is used to melt the iron to guarantee that our drums meet metallurgical requirements outlined in the following SAE and ASTM standards: ASTM A48 Specification for grey iron castings SAE J431 Automotive grey iron castings ASTM A159 Standard specification for automotive grey iron castings GB&C Inc. drums are machine balanced by cutting weight from the brake drum squareband by a computer controlled automatic machine Grey Iron = Longer Drum Life The GB3 is made from OEM specified 3500 grey iron. This dense iron promotes drum life and allows wheels to operate at lower temperatures. Many people think that all brake drums are made from the same iron. This isn t true. Inferior grade iron may cost less to make, but it will cost fleets increased downtime and increased drum wear because those drums will wear faster. Many drums produced today use a 2000 grey iron. This highly porous iron will retain heat during braking and cause the wheel end to run hotter than normal. GB&C Inc. GB3 drum uses 3500 grey iron. Its high density characteristics means your drums will last longer and since they don t retain heat, your brakes will last longer as well. Cooler drums mean better braking performance as shown in the Testing Result chart. GB&C Inc. DRUMS HAVE ALL OF THE MARKINGS IN THE CASTING OF THE DRUM. The following three processes are used to protect GB3 drums: oxide base primer, lead-free black enamel paint and anti-rust oil. FMVSS 121D (TP-121D-01) TESTING RESULT Gorilla Brake is committed to offering an industry leading selection of quality brake products. Quality and reliability are our first priority in the products we represent. PRODUCTS AND SERVICE YOU CAN RELY ON D-2

53 Spring Brake Air Chamber 3 Year Warranty GB&C Inc. Air Chambers were designed and built for maximized stability and stopping requirements to meet the North American rugged demands. Special attention was taken to the spring design and function by guaranteeing that each spring meets tight tolerances for proper tensions, tensile strength and environmental coating. Broad plate reinforced welding of the attaching bolts creates greater structural integrity of the chamber canister and makes it more resistant to disfigurement and leaking under high torque applications. Dual layer laminated thermoplastic resin (TPR) diaphragms are reinforced with a high strength polyester webbing to resist over one million service cycles of use. The TPR diaphragms are also engineered to withstand the effects of acid washes, road salts, fuels and other road born corrosives. GB&C Inc. air chambers have been tested by Link, which is an independent testing laboratory facility in Detroit and have passed the SAE J1469 Air Brake Actuator Test Procedures, Truck-Tractor, Bus and Trailers on both Cycle Test and Force Output and Stroke. 57 Medium Duty Disc Pads GB&C Inc hydraulic disc pads are the answer to customers looking for the quietest hydraulic medium duty disc pad on the market. Our positive-molded, ceramic-enhanced formulations registered only two readings out of 1,430 stops in an SAE J2521 Noise Test. That makes them statistically noiseless!! GB&C Inc. s dry formulated, positive-molded process, offer other benefits as well. Positive molding means GB&C Inc. brake pads built with the same technology, insures longer life and better torque in our timetested line of heavy duty frictions. High-pressure custom molding of each and every pad means it is formed to denser standards, and delivers optimum braking performance. Each backing plate is also engineered to exacting FMSI specifications, and then electro-deposition coated for superior rust protection. The final assembly of the brake pad is then completed in the molding process. Unlike other pads that are applied to the backing plate after the pad has been pressed and cured, GB&C Inc. s medium duty disc pads are pressure molded into the backing plate as they are being processed and cured in the single-step process. 64 Maintenance Procedure IMPORTANT: All steps in this manual must be performed at least every 3 months 1. Inspect Supports and Mountings. Inspection Cross shaft connection bolts and lock nuts must be secure but allow side to side play in the connecting shaft. Mounting Bolts rusted or loose. Tighten to OEM torque specification or replace as necessary. Inspect the mounting brackets for cracks or other signs of damage. Check and inspect for any broken parts of the landing gear. With legs extended, using a straight edge, inspect for bent lower legs and foot ware damage. Interference with back bushings and trailer mounting surface. Crank handle, nut and bolt assembly. Tighten or replace as necessary. Check for proper high/low shift Possible Causes 1. Connecting Shaft bolts too tight causing binding 2. Incorrect connecting shaft length 1. Bolts not tightened to proper torque 2. Improper coupling procedures 1. Overloading 2. Improper coupling techniques 1. Legs not fully retracted 2. Overloading, other abuse (dynamic impact) 1. Legs not fully retracted while trailer is moving 2. Improper ground clearance 3. Improper coupling, other abuse Holes too small or incorrect location on mounting. Poorly aligned wing plate. Crank bolt too tight, bent or broken clevis. Incorrect clevis position. Gearbox impacted. Important: Landing gear with excessive play should be rebuilt or replaced. 2. Inspect Alignment. Inspection Using a square, check that both legs are perpendicular to the trailer and parallel with each other as shown in Figure 3. Possible Causes 1. Improper installation. 2. Loose bracing bolts. 3. Improper coupling techniques. FIGURE 3. I-6

65 Lubrication The only solution for corrosion problems is maintaining regular lubrication of the legs in the Gearbox (outer cover), head base (upper leg zerk), and riser nut well (lower zerk). See Figure 2. FIGURE 2. Grease fitting locations Following the lubrication instructions will place a fresh coat of grease on all the internal surfaces protecting them from oxidation. A) Lubricate at least every 3 months and more frequently where applications are exposed to excessive moisture, water spray, dust, or if landing gears are not operated for extended periods. B) Lubricate with the trailer securely coupled with the tractor. C) Use a lubricant compatible with the original type of grease used. STANDARD-Lithium base 2-3% Moly based or higher. LOW TEMP-Arctic grade, all weather white grease. Lubrication Instructions Fully retract the landing gear, then using high gear extend 7 turns. Lubricate through the grease fittings as shown. Maintain identified quantity of grease for each zerk. Extend and retract the landing gear to apply grease to the entire length of the screw. I-7

66 Troubleshooting Problem Probable Cause Correction Hard to crank landing gear. Shaft turns but legs do not operate. 1. Turning the crank in the wrong direction. 2. Attempting to raise or lower trailer in high gear. 3. Legs are already fully extended or retracted. 4. Connecting shaft bindings. a. Over tightened bolts b. Connecting shaft bent or too long 5. Misaligned landing gear legs. 6. Lack of Grease 7. Damaged elevating screw or rise nut 8. Interference between bushing and trailer mounting surface. 1. Broken shaft or shaft bolt. 2. Broken pinion, bevel gear or gear pins. 1. See figure one for proper crank ROTATION. 2. Shift to lower gears (DO NOT attempt to lift or lower trailer in HIGH gear) 3. Turn crank in the opposite direction to retract or extend. 4. Inspect connecting shaft bolts. Back off bolts to allow side to side movement of the connecting shaft. 5. Legs must be parallel and extend/retract evenly. Remove connecting shaft; adjust landing gear to the same height. 6. Grease landing legs as directed. (maintenance procedure) 7. Check landing gear for signs of impact damage. Disconnect connecting shaft and crank legs individually to determine which leg is damaged. Replace as necessary. 8. Hole in wing plate may need to be enlarged. 1. Replace broken bolt and shaft as needed. 2. Replace broken gear(s) or pin. Shaft does not turn. Crank shaft skips when cranking. 1. Broken gear teeth. 2. Damaged elevating screw or riser nut. 3. Seized elevating screw or riser nut. 4. Bent inner or outer tube. 1. Replace broken gear(s). 2. Replace inner leg or entire landing gear leg. 3. Replace inner leg or entire landing gear leg. 4. Replace bent inner leg, outer leg or entire leg. 1. Broken gear teeth. 1. Replace broken gear(s). 67 New To The time is here Chemical Road Flares Replaced by LED Safety Beacons The recommended changes are based on the following reasons Protection of our environment 2. Absolute improvement of safety for the public and professionals who currently use chemical road flares 3. Long term financial savings that would be realized Lighting J-1

68 Protecting Our Environment Chemical Road Flares Contain potassium perchlorate, trontium nitrate, oil binders and sulphur. None of these compounds are green. Manufacturer s MSDS INFORMATION indicates that unburned or partially burned flares SHOULD NOT be allowed to come into contact with surface and ground water (rain water). Scientific evidence shows that more than 200,000 litres of water can be contaminated by a single flare. Potassium Perchlorate is a highly toxic chemical. It can be witnessed where used; it is the white residue left on the ground after a road flare burns. This toxic chemical is associated with decreased thyroid hormone production needed for normal growth and development of the central nervous system of fetuses and infants. Some communities in North America are now beginning to ban the use of these chemical flares in there region and for very good reasons. The EFLARE Safety Beacons Absolutely no negative environmental impact. TF510R uses 2 x D Cell batteries. TF250R uses 4 x AA Cell batteries. TB10 uses 1 x AA Cell batteries. 2 alkaline D cell batteries provide at least 40 hours of service which is equivalent to 120 chemical flares. The Eflare flashing beacons provide up to 100,000 hours of service which is equal to 300,000 chemical flares. TF510R and TF250R are 2 in 1 beacon Flashing hazard warning & Torch (worklight) function. A Clear Safety Difference Chemical Road Flares Requires special handling procedures. Must be stored in a cool and dry place away from all sources of ignition. Dangerous when contents touch eyes and skin. MSDS data sheets indicate to not allow these situations to occur. MSDS data sheets warn against breathing in noxious fumes. A person igniting the flares can have their clothing or themselves burnt by this dangerous product. Possibility for chemical flares to ignite a forest fire during dry spells in the summer. This product is not used by fire departments. Highly dangerous if used at a highly explosive situation (accident scenes where chemical / oil are present). The EFLARE Safety Beacons All Eflare models are ATEX accredited. This European accreditation is a higher level of safety accreditation then HAZMAT approval. Eflares have the highest safety accreditation in the industry and are intrinsically safe. The light beam profile ensures that drivers are not blinded when coming upon scenes monitored/managed by enforcement officers. Provides a very safe and effective means of setting up a road safety check zone. The development of Eflares was done in co-development with the Victoria Police of Australia. The goal was to replace chemical flares that are expensive, non re-useable and a potential workplace hazard. J-2
