2 General Information The hydraulic power unit TZ60 serves to operate hydraulically operated brakes of the Type series BKG S-HA. It complies with the regulations for potentially explosive atmospheres according to Directive 94/9/EC (ATEX) and is suited for work below ground, Device Group I, Category M2. 4 Hydraulic power unit General Information 1 General Information 1.1 Symbol Explanations Danger: This indicates an immediate danger to human beings. The non-observance of the instructions can lead to serious and/or fatal injuries. Maintenance and repair work on hydraulic, electrical and hydraulic equipment may only be carried out by skilled and qualified personnel. Disconnect electric machines from the power supply and de-pressurise pneumatic/hydraulic systems. Attention: The operation and maintenance manual must be read before beginning work and then strictly followed. Protection of the Environment: Observe environmental protection regulations! ATEX-Marking: Marking to prevent explosions according to ATEX 1.2 Warranty and Liability Unless otherwise agreed, our "General Sales and Delivery Conditions apply. 5 Hydraulic power unit General Information 1.3 Intended use The hydraulic power unit TZ60 serves to operate hydraulically operated brakes of the Type series BKG S-HA. The maximum varying oil volume is 6 litres. The varying oil volume is the maximum volume, which may be removed from the hydraulic power unit via the connected consumers and returned again. The use of media incompatible with the material, exceeding limit values of pressure and temperature as well as additional mechanical load is impermissible. The hydraulic power unit may be operated within Group I M2 (94/9/EC). As an operating medium, ensure that only HFC 46 or HFC 68 is used. The maximum operating pressure is 100 bar. 6 Hydraulic power unit Safety 2 Safety This manual is part of the product and must be: kept carefully, available constantly during installation, maintenance and repair work, supplemented with revisions, passed on to the new owner, in case the ownership changes, read and applied by every person performing work on the cabinet unit. The operating and maintenance manual was prepared according to the regulations of Directive 2006/42/EC (Machine Directive) or 94/9/EC (ATEX). It is intended to aid you in safely, correctly and economically using the product. It was prepared with utmost care. Nevertheless, faults and errors cannot be entirely ruled out. The manufacturer does not assume any responsibility for injuries to persons or damage to property that is attributable to faults and errors. We reserve the right to modify the product in the interests of technical progress. Observing the instructions given in this manual will help to increase the reliability and service life of the product, avoid dangers, avoid repairs and down-times. The cabinet unit has been built in accordance with state-of-the-art technology and in compliance with the generally accepted regulations on technical safety. Nevertheless, there still may be possible risks to the life and limb of the user or third persons and/or risks of damage to the machine or other property if the product is used or handled incorrectly. 2.1 General Safety Instructions Please read this operating manual before beginning work and follow the instructions during operation. Use the cabinet only: for its intended use, if it is in perfect technical condition. Please observe the technical data and ambient temperatures. The intended use of the product is described in this documentation under Chapter 1.3 and must be observed. Prerequisite for the safe handling and the trouble-free operation of the product is knowledge of the basic safety instructions and safety regulations. Furthermore, the rules and regulations applicable at the installation location for accident prevention, the erection of electrical and mechanical plants and the suppression of radio interference must be complied with. Whenever performing maintenance and repair work, ensure that the workplace is clean. It is not permitted to eat and drink while performing work on the cabinet. If unauthorised changes are carried out exceeding the intended use of the device, the manufacturer's warranty and liability shall no longer apply. It is of utmost importance to comply with the instructions of the operating manual and to follow the safety instructions provided on the product and in the documentation. 7 Hydraulic power unit Safety Handling of Oils and Greases Attention! Follow the applicable safety instructions when handling oils, greases and other chemical substances. Protection and hygiene measures: Eye contact: Ingestion: Environment: Safety data sheets: Avoid longer, frequent and intense skin contact. Use skin protection products during work, possibly wear oil-resistant protective clothing (e.g. gloves, safety glasses). After contact clean affected part of the body with water and cleaning agents mild and gentle to the skin or with soap. Do not use petroleum, solvents or emulsions. Keep away from food products. Rinse eyes with plenty of water. If eye irritation remains, seek medical advice. Do not induce vomiting. Seek medical aid immediately. The environment can be polluted by operating media. Therefore, they must not get into air, soil or water. These sheets contain details on health, accident and environment protection and can be obtained from the manufacturer of the products. Handling pneumatic devices Attention! Maintenance and repair work at the pneumatic equipment must only be performed by specially trained personnel. Depressurise the pneumatic equipment prior to maintenance and repair work. All service work at the pneumatic equipment must only be performed with the connected machine at standstill. Prior to starting any work on the equipment, make sure that all the drives are secured against unintentional re-start. Threaded connections Attention! Use an appropriate sealing product. Electrical connection Attention! The electrical connection is to be carried out by a skilled electrical specialist. Observe the local installation regulations and the instructions of this operating manual as well as of the electrohydraulic solenoid valves of the EC type certificate. 8 Hydraulic power unit Safety 2.2 Obligations of the Operator It is the operator's duty to ensure that the only individuals allowed to work on the cabinet unit are those who: are familiar with the fundamental regulations concerning occupational health and safety and accident prevention and have been instructed in how to handle the control unit and overall plant. have read and understood the safety information and warnings contained in this operating manual, as well as all other documentation accompanying the product. are checked at regular intervals with respect to working in a safety conscious manner. Servicing, maintenance and repair work must be carried out by a trained specialist. All faults which might impair the safety of the unit must be rectified immediately. 2.3 Obligations of the Personnel The personnel charged with installation/ removal, repair or adjustment operations must be familiar with the operating manual. Every individual being charged to work on the product commits itself to: always follow the fundamental regulations concerning occupational health and safety and accident prevention, read and follow the warnings and safety instructions contained in this operating manual. This manual must: always be available when putting into operation, installation, maintenance and repair work, always be read, understood and used by every person performing work at the devices. 2.4 Observing environmental protection regulations When working on and with the product make sure to comply with the statutory obligations concerning the avoidance of waste and proper recycling / disposal. During installation, repair and maintenance work in particular it is not permitted for substances that are hazardous to water, such as: lubricating greases and operating fluids, solvent-containing cleaning fluids to contaminate the soil or drain into sewers! These substances must be collected, stored, transported and disposed of in suitable containers! Attention! Operating resources, auxiliaries and replaced parts must always be disposed of in a safe and environmentally compatible manner. The relevant regulations must be observed. When handling oils, greases and other chemical substances, the safety instructions and regulations for these products must be complied with. 2.5 Disposal The packaging material and used parts have to be disposed of in accordance with the laws and regulations of the country where the product is installed. 9 Hydraulic power unit Device description 3 Device Description (see also Figures 1-4 in the Annex) The hydraulic power unit TZ60 serves to operate hydraulically operated brakes of the Type series BKG S-HA. The essential components are shown in Figures 1, 2 and 3. The hydraulic diagram is shown in Figure 4. This is the only installation situation, in which the hydraulic pump is constantly under oil. A different installation situation is impermissible. 10 Hydraulic power unit Device description 3.1 Operation Principle The hydraulic power unit generates pressure required for the operation of the brakes. Via a coupling (Item 1), the electric motor (Item 24) flanged to the housing, drives the gear pump (Item 8) providing a constant discharge rate. Simultaneously, the housing (Item 20) serves as a completely enclosed stable oil reservoir. The gear pump carries the hydraulic medium against a pressure via a one-way flow control valve (Item 30) and to pressure connection P1. Via connection P1 the consumers are connected to the unit. A medium returning from the consumer is returned to the tank via tank connection T1. A one-way flow control valve (Item 31) prevents the medium from exiting via connection T1. Pressure setting The pressure of the hydraulic power unit is set gradually via the pressure relief valve (Item 29). The permissible maximum pressure must not exceed 100 bar. At the time of the delivery, the pressure relief valve is set to 95 bar. The operating pressure can be read at the pressure gauge (Item 28). Pressure switch The pressure value set must be monitored via a pressure switch (Item 26). Operating and connection instructions see data sheet. Temperature and level controll The temperature of the hydraulic oil is monitored via two independent temperature switches (Item 23 and Item 16). The maximum permissible temperature value of the hydraulic medium is 60 C. Simultaneously, the temperature switch Item 23 serves as the level controller. For the delivery, the level controller is provided with a default setting. For the oil filling, the oil level control as well as the temperature control of the medium and shut-down of the pump motor see Chapter 4.2 Instructions on Explosion Protection e /Electrical Connection and Chapter 4.3 Putting into Operation and Operation For operating and connection instructions of the temperature and level switch see data sheets. Hand-operated pump The hydraulic power unit can be operated without a motor via a hand-operated pump (Item 15) connected to the housing by pipes. The hand-operated pump delivers 30 cm³ per stroke. 11 Hydraulic power unit Installation 4. Installation / putting into operation The hydraulic power unit is designed according to state of technology and the recognised rules on safety. Nevertheless, there still may be possible risks to the life and limb of the user or third persons and/or risks of damage to the machine or other property if the product is used or handled incorrectly. 4.1 Prerequisite for the Use of the Product Always observe the warnings and instructions included in the operating manual. The product may only be used as intended. Familiarise yourself with the operation principle of the cabinet unit. (see Chapter Device Description) Remove all transport packaging such as protective film, caps, cardboard articles, etc. Never expose the product to severe impacts or vibrations. Observe the specified limit values such as pressures, forces and temperatures! The specified limit values (temperature, air humidity, air pressure, etc.) must not be exceeded. Observe the regulations of the professional associations, the Technical Control Board TÜV or the respective national provisions (BetrSichV - Ordinance on Industrial Safety and Health) Use the product in its original state only. Do not carry out any changes or modifications to the product. 4.2 Note on EX-Protection The hydraulic power unit may be used within Device Group I, Category M2. The following electrical components are preinstalled mechanically and comply with the ignition protection class required for the intended use. Motor (BARTEC, Type dam 90 LS 4 AX, DMT 01 ATEX E 131, IM2, EEx d I) Pressure switch (GEDI, Type DWS 1 /VA, DMT 02 ATEX E 019, IM2, EEx ia) Temperature switch (TIEFENBACH, Type ita 395, BVS 03 ATEX E 404, EEx ia I) Temperature switch/level controller (TIEFENBACH, Type itna 16, BVS 03 ATEX E 312, EEx ia I) During the electrical installation, the conditions of the attached EC type examination certificates must be met for these operating materials. For the intended use the limit temperatures of the medium (60 C) must be safely monitored via both temperature switches. the limit temperatures (level) in the vessel (this is the only way the liquid encapsulation is ensured for a varying oil volume up to 6 litres or in case of a leak) must be safely monitored. The safety-oriented electric circuits - monitoring the limiting parameters and turning off the motor - must comply with Category 3 according to EN or PLr "d according to EN Verification must be furnished by the erector accordingly. 12 Hydraulic power unit Installation The erector is responsible for the selection of the additional electrical parts (fuses, motor protecting switch, branching boxes, terminals, lines, associated operating materials for intrinsically safe circuits, switchgear with positive-action contacts, safety modules) as well as for the verification of the intrinsic safety. The electric installation must be carried out by a qualified electrician according to the provisions applicable at the time of the installation. The specification in the respective Installation and Operating Manual as well as the data sheets must be observed. In addition, for the intrinsically safe circuits overvoltage protection measures may be required. 4.3 Putting into Operation Filling of the hydraulic power unit Type of oil: HFC 68 Oil quantity: 26 l (The type plate shows the quantity and type of oil required.) Position the hydraulic power unit horizontally on the foot mounting (if necessary support appropriately and secure in a horizontal position). Pressure pipe P1 as well as return pipe T1 is connected to the brake via the associated valve control cabinet; all tank openings are closed. Only the tank filling neck (Item 10, 11) may be open! Fill in the hydraulic medium until the liquid begins to rise in the filling neck without overflowing. The optimal liquid level is 5cm below the upper edge of the filling neck. The maximum oil quantity is 26 litres! Do not overfill. Due to the position of the filling neck, during filling a required air reservoir of at least 10% of the filling quantity remains to prevent an impermissible pressure increase when heating occurs! Always fill with clean oil! Use filling filter of the filter mesh size MIC10 (10μm). Ensure cleanliness! MBA tz Hydraulic power unit TZ60; Status: 03/01/11 Index: a Page 11

13 Hydraulic power unit Installation Permissible installation situation: horizontal installation, +-5 maximum. This is the only installation situation, in which the hydraulic pump is constantly under oil and thus outside an explosive atmosphere. Connect electrical components (motor, pressure switch, temperature- and level controller). Observe data sheets. Check supply voltages. Check the motor s direction of rotation: For this, start the motor briefly and adjust the direction of rotation according to the data sheet / direction of the arrow on the motor. An extended operation of the motor with an incorrect direction of rotation will damage the pump. Start the motor. Now the hydraulic pump carries oil against pressure. Factory setting = 95 bar Use the pressure gauge (Item 28) to check the pressure. The pressure is adjusted via the pressure relief valve (Item 29). Attention! Do not exceed the maximum operating pressure of 100 bar. Connect consumers (valve control cabinet and brake). Connect the consumers to pressure pipe P1 and tank pipe T1. Threaded connection P1: 12 l Threaded connection T1: 12 l During installation, ensure utmost cleanliness. Pipelines and hoselines must be cleaned and rinsed in advanced. After the filling and ventilation, refill the hydraulic medium until the filling level in the filling neck starts to rise. The optimal level is 5cm below the upper edge of the filling neck. (see Refilling). Do not overfill! Close the screw plug afterwards. The system is ready for operation. Alternatively, the hydraulic power unit can also be operated via the installed handoperated pump. For this purpose, attach the hand lever of the hand-operated pump, which is included in the delivery. The hand-operated pump is double-acting carrying with the forward as well as with the return stroke of the hand lever. The hand-operated pump delivers 30 cm³ per stroke When delivering via motor/pump, the simultaneous use of the hand-operated pump is impermissible. 14 Hydraulic power unit Operation 5. Operation, Maintenance and Servicing The safety and accident prevention regulations apply to the operation of the hydraulic system. Modifications, attachments and conversions may affect the safety and must always be approved by the manufacturer. Maintenance and repair work must only be performed at a depressurised system and with the motor/pump turned off. There is danger of death when components under pressure are opened. Depressurising the system The system can be depressurised via the pressure relief valve (Item 29). For this purpose, unscrew the valve until pressure is no longer indicated by the pressure gauge. 5.1 Putting into Operation Again When putting it into operation again, the valve must be turned in opposite direction until a pressure of 95 bar is shown. 5.2 Maintenance It is recommended to create a Maintenance Book documenting the following tests. Directly after the start / putting into operation, the oil pressure must be checked at the pressure gauge. Visual inspection of the hydraulic system for noticeable damages and leaks (monthly) Maintenance of system liquid Recommended maintenance intervals: Oil change after 18 months. Clean tank and pipes at that occasion. Check pressure setting Enter pressure corrections in the maintenance log. Frequent pressure adjustments indicate wear and leaks. (monthly check) Visual inspection of all components (Motor, electrical components, pressure gauge) If required, clean, repair or replace (monthly check) Check all types of screwed connections / mounting devices. Watch out for leaks (monthly check) Observe Instructions on putting into operation again after an extended shutdown or repairs. Electrical components are subject to the regulations according to EN 94/9/EC. A modification by installation/ disassembly/ repair of the construction site is impermissible. Use only manufacturer s spare parts. Dangers may arise when wrong or unsuitable components are used or components are improperly installed. A resulting warranty is not provided.
