3 INTRODUCTION This equipment has been designed to meet the requirements of the European Directives applicable to the product concerned, i.e.: - Directive on Electromagnetic compatibility (EMC) No. 2004/108/EC of , - Low Voltage Directive (LVD) No. 2006/95/EC Therefore it has the mark. This equipment is designed to be used in an industrial environment. Electronic boards are sensitive to E.S.D. (electrostatic discharge). When not installed in the equipment, they are delivered in antistatic bags. Before handling a board, the operator must manage to be at the same potential as the equipment to be worked on and take all customary precautions. To use the system properly, the user should first read this manual carefully and understand the information it contains. We will not be responsible for damage due to improper use, neglect, alterations, or use of other than original parts without the manufacturer's written consent. Equipment access areas: - Operator The operator is a user who, after he/she has read this manual, operates the MIP Power equipment with the door closed. - Maintenance personnel These are trained personnel with the qualifications necessary for carrying out maintenance within the hazardous access areas (with the MIP Power unit opened). These personnel should have previously read this manual and are aware of the hazards to which they are exposed. They must take all the necessary steps to protect themselves and others. 4 1. GENERAL DESCRIPTION The MIP Standard three Rectifier Wall Mount System provides a temperature compensated DC voltage to a load while charging external batteries. If the AC mains supply fails then the batteries will supply power to the load. The system is suitable for charging many types of batteries including; vented lead acid, valve regulated lead-acid (VRLA) or nickel-cadmium batteries. It can also be used as a direct power supply without batteries. The system comprises a wall mount unit that is equipped with the following: Up to three rectifiers of type PM24-50, PM48-40 or PM GCAU alarm and control module with event history. Front display and keypad. Common alarm relay (1 Form C Contact Rating 2A, 2A & 0.1A). AC power supply for GCAU controller. Load and battery shunts. Optional Input MCB or Fuse. Optional Battery MCB or Fuse. Optional Load MCB or Fuse. Battery temperature compensation with 10 metre cable. Earth Bar. Commissioning charge switch. The maximum DC current available depends on the installed rectifier type and number of rectifiers; refer to the PM24-50, PM48-40 or PM technical description SAFETY WARNING If the system without any battery protection is selected, the end-user must install a current limiting device in the battery string with a maximum value of 63 Amps. 10 3. RECEIVING THE EQUIPMENT The setting-up of the equipment requires the application of standards and good practice in order to ensure safety to personnel and property. AEG Power Solutions is able to offer services to ensure compliance. For this purpose, contact AEG Power Solutions Services whose details are shown on the first page of this document RECEIVING THE BATTERY Immediately unpack the batteries upon delivery. Inspect the equipment for damage, and check that it corresponds to the required configuration code (check against packing list or delivery note). Take care not to leave any accessory in the package. 11 3.2 - STORING THE BATTERY PENDING INSTALLATION The batteries should be stored in a cool, clean, and dry place only. If the batteries are delivered fully charged the storage time before installation is limited. To maintain recharge ability and avoid shortening the life of the cells, it is advisable not to store the batteries for more than: 6 months at 20 C 4 months at 30 C 2 months at 40 C If these time periods are exceeded the batteries should be recharged. Check your battery data sheet RECEIVING THE MIP POWER RACK Upon receipt of the equipment, visually inspect the equipment for shipping damage. Check the contents of the package against the delivery slip before disposing of package. The rectifier modules may be packed separately. Keep some packages for possible returns. If damage or partial loss is found, the customer must file a claim with the carrier without delay and take any necessary steps to protect his/her rights. If the equipment is not to be installed immediately, store it in a ventilated, dry room, away from rain, splashes of water and chemicals, complying with the environmental requirements defined in paragraph HANDLING Safety instructions The equipment must be handled by qualified personnel who are aware of the specific hazards, and precautions that must to be taken for the safety of everyone. When handling the equipment, it is essential to comply with current regulations and to use safety equipment, such as gloves, safety shoes, goggles, etc., as well as all safety devices required by each operation. For proper handling, read all the instructions shown on the package. Instructions such as weight, top/bottom, fragile, danger, corrosive liquid, electrical hazard, must be taken into account. Failure to comply with these instructions may result in damage to the contents. The battery rack, if delivered, is packed flat in a carton. It includes the trays, posts and fasteners. An assembly manual is also available. The packages can be grouped on a pallet. In this case, observe the handling rules for transporting objects using hand pallet trucks or forklift trucks. 12 4. INSTALLATION The MIP system has been designed for indoor service INSTALLING THE MIP Select an installation site with the following characteristics: Ambient temperature between -5 C and +45 C. Relative humidity between 10 and 95% without condensation. Ambient air free from dust and corrosive gases. Wall sufficiently flat so that the brackets and the rack will not be twisted when installed. Wall capable of carrying the weight of the equipment. Sufficient clearance for the cables and for air circulation. Sufficient clearance at the front so that the modules can be removed. Unobstructed air inlets and outlets INSTALLING THE BATTERIES The batteries must be installed in a clean, dry place. Valve regulated gas-recombination batteries with very low gas release (95% recombination rate) in normal operation can be installed close to any other electrical equipment. Check your battery data sheet. Do not install the battery in a hot place or behind a window exposed to sunlight. Under normal conditions, gas release is very low. Natural cooling is sufficient, and valve regulated gas-recombination batteries can be used in offices and in workshops, close to the equipment to be powered. The batteries must not be in a confined, unventilated area. Install the battery according to the relevant installation manual. NOTE: When connecting battery blocks in series, leave the centre connection of each battery open to avoid short-circuiting. Page 12 of 33

14 SAFETY RECOMMENDATIONS: Any operation on the MIP equipment should be carried out by qualified personnel who are aware of the specific electrical hazards and precautions which need to be taken. The installer must comply with the requirements of IEC 364 or NF C This equipment produces leakage currents > 3.5mA. Connection to earth is absolutely necessary. Connect the Earth cable before connecting Live and Neutral cables. Make the connections with all power switched off and the circuit-opening devices in the "open" position, i.e.: Mains input protection device open. Load protection device open. Battery protection device open. Check that the associated batteries are installed and that their cells are correctly connected in series. The connecting cables enter through the bottom of the MIP unit. To make the connections, open the door to gain access to the terminal blocks. View of the terminal blocks for AC and DC connections. 15 5. CONNECTIONS EARTH BAR CONNECTION When delivered, there is no connection between 0V and the earth bar of the MIP and this should be set up according to the system output requirement. That is, the DC output is supplied as floating. Please refer to the system circuit drawing before making any connections. That is, connect to the earth bar of the MIP to the local earth system as required. SAFETY INSTRUCTION: In case of a grounded battery or load the system must be connected to ground by a cable of minimum 16 mm MAINS CONNECTION Connect the mains to the terminal block located within the enclosure. 16 5.4 - BATTERY CONNECTION For each battery string, connect using a suitable cable. The following diameters are recommended Voltage Min Diameter (mm 2 ) Max Diameter (mm 2 ) The "+ BATTERY" connection within the MIP to the battery (+) terminal. The "- BATTERY" connections within the MIP to the battery (-) terminal. Check that all the connections are correct and tight. Then, close the battery circuit by connecting the centre connection of each battery. Page 16 of 33

17 5.5 - BATTERY TEMPERATURE PROBE CONNECTION The equipment is delivered with a battery temperature probe, which needs to connect correctly to the GCAU controller within the MIP System. The cable can be passed through the gland plate together with the battery cables and must be plugged into the Ambient Temperature Probe, connector J3 on the controller. WARNING: FAILURE TO CONNECT USING THE CORRECT CONNECTOR WILL RESULT IN DAMAGE TO THE GCAU CONTROLLER. The temperature probe must be placed near the batteries. For systems that do not have batteries disconnect the temperature probe from connector J3. The GCAU controller recognises that the probe is not present and will automatically disable temperature compensation. When the probe is disconnected the temperature display on the front panel will indicate a temperature of 999 degrees. Page 17 of 33

19 5.7 - LOAD CIRCUIT CONNECTION For the load current connection, a suitable cable must be used The following diameters are recommended: Voltage Min Diameter (mm 2 ) Max Diameter (mm 2 ) Connect the load as follows: The (-) load to the VE DISTRIBUTION output terminal block. The (+) load to the +VE DISTRIBUTION output terminal block. Page 19 of 33

20 6. START-UP IMPORTANT NOTE Any operation on this equipment should be carried out by qualified personnel who have been trained and are aware of specific electrical hazards and precautions PRELIMINARY CHECKS CHECK THAT ALL CIRCUIT OPENING DEVICES ARE IN THE "OPEN" POSITION. - Check that the mains voltage characteristics (voltage, frequency) are compatible with the equipment (see the rating label). - Check that the load and battery connections are correct and tight. - Check that the polarities of the battery cells are correctly connected in series SWITCHING ON - Check that the rectifier modules are in place. - Close any external mains isolator. - Close the mains switch or breaker if fitted. - The "ON" green indicator light on the front panel of each rectifier module should come on, indicating proper operation. The Display and keypad on the door should become active. - Close the load breaker or insert the load fuses. - Check that the load voltage and current shown on the display are reasonable for the system. - Close the battery breaker or insert the battery fuses. - Check that the battery charge current is reasonable for the system. Please consult the GCAU User manual for detailed instructions on how to view the battery charge current. Note: If the batteries are in a discharged state then the DC voltage will decrease to control the charge current. This may result in Low DC and/or Low Battery voltage alarms. As the batteries charge the voltage will recover and these alarms will disappear or they can be acknowledged if they are latching alarms. 6.3 COMMISSIONING CHARGE To start a Commissioning Charge of the batteries it is only necessary to turn the Commissioning Charge switch to the horizontal position. The Commissioning Charge will start automatically after a few seconds. At the end of the Commissioning Charge time the GCAU controller will automatically return the system to Float Charge mode. When the Commissioning Charge is complete the switch must be returned to the vertical position. WARNING: Before starting a Commissioning Charge the load should be disconnected from the charger as high DC voltages are involved. The Commissioning Charge switch sends a signal to the GCAU to start charging and also to the rectifiers to increase their overvoltage threshold. It is essential to Page 20 of 33

21 return the switch to the vertical position AFTER the Commissioning Charge has completed to return the overvoltage threshold to normal levels. Do not return the Commissioning Charge switch to the vertical position while the Commissioning Charge is in progress. This could cause the rectifiers to shut down as the Commissioning Charge voltage levels may be above the normal overvoltage threshold. 7 - PRINCIPLE OF OPERATION FUNCTIONAL DESCRIPTION The equipment is supplied from the mains ac power. The rectifiers and batteries are connected in parallel. Each rectifier operates as soon as the AC voltage is applied to the MIP System. The "ON" green indicator light on the front panel of each rectifier module is on when the rectifier module operates correctly. The rectifiers are connected to and controlled by the GCAU module via the interface and backplane board. The interface card converts the control signal (Vctrl) from the GCAU to a voltage suitable for driving the rectifiers. The control signal varies from 2 to 8v. This gives rectifier output voltages as follows: 24V rectifier 48V rectifier 120V rectifier 16.5 to 33 Volts 33 to 66 Volts 83 to 166 Volts In normal operation, the Over Voltage Protection threshold is set follows: 24V rectifier 48V rectifier 120V rectifier 29.8 Volts 59.6 Volts Volts The maximum operating voltage should be limited to the following: 24V rectifier 48V rectifier 120V rectifier 28.8 Volts 57.6 Volts Volts Voltages higher than these limits are only available in commissioning mode. In normal operation, the rectifiers deliver a floating charge voltage to the batteries. This voltage is temperature-controlled via a temperature sensor, which is supplied as standard with the equipment. An AC power failure causes the rectifier modules to shut down immediately and the associated "ON" indicator lights to go out. During the outage the batteries supply the required load. Page 21 of 33

22 A rectifier failure including an AC power failure will be detected by the GCAU and a Rectifier Fail alarm will be displayed. The GCAU controller monitors the battery discharge state. It controls the DC output voltage and regulates the battery charge current. It also communicates with the display module to show system status information to the user. The GCAU is powered from both AC mains and the DC output so will continue to operate during a mains outage GCAU CONTROLLER MODULE The GCAU: - keeps the batteries in a charged condition with temperature-compensation, - is used to perform battery tests at regular intervals and/or manually initiated, - controls and monitors the rectifier modules, - monitors system status and alarms. - Accepts commands from the user and displays the status of the system using the keyboard and display on the front door. Refer to the GCAU User Manual for a detailed description of the GCAU functions. 7.3 RECTIFIER FALLBACK VOLTAGE If for any reason the rectifier voltage control signal (Vctrl) falls outside the range of 2 8 volts, circuitry on the interface PCB adjusts the control signal to force the rectifiers to the Fallback Voltage. The Fallback Voltage is set by means of the 8-way dual inline switch on the Interface PCB. Normally this will be set to the factory default suitable for the type of system you have. The 8-way dual inline switch allows fine adjustment of the Fallback Voltage if required. Appendix A lists all 256 possible settings for Fallback Voltage. To use the tables, scan down the columns 24V, 48V or 120V to find the nearest value to the voltage required. Now read off the Switch Setting value in the column to the left. For each value of 0 set the corresponding switch ON. For each value of 1 set the corresponding switch OFF. The factory default setting is Page 22 of 33

23 7.4 RECTIFIER FAIL ALARM ENABLE Switch SW5 on the Interface PCB can be used to Enable or Disable the Rectifier Fail Alarm for each slot in the rectifier cradle. The rectifier slots are designated 1, 2 and 3 from top to bottom. Switches 1,2 and 3 of SW5 correspond to each of the rectifier slots. Switch 4 is not used. Normally the switches will be set to ON to enable the Rectifier Fail Alarm. If a rectifier fails or is removed from the system a Rectifier Fail alarm will be issued. If more than 1 rectifier fails or are removed from the system a >1 Rectifier Fail Alarm will be issued. For systems where less than 3 rectifiers are normally installed the switch(es) corresponding the unused slot(s) should be set to OFF to inhibit the Rectifier Fail Alarm for that slot. 7.5 PM SERIES RECTIFIER MODULES The PM series rectifier modules are high-frequency switching rectifiers. Refer to the relevant User Guide supplied separately with the system. Page 23 of 33

24 8 - MAINTENANCE AEG Power Solutions can provide a global service capability through regional Service Centres. Electronic boards are sensitive to E.S.D. (electrostatic discharges). Before handling a board, the operator must manage to be at the same potential as the equipment to be worked on and take all customary precautions PREVENTIVE MAINTENANCE To keep the power supply system in an optimum operating condition, an annual service inspection is recommended. Please go to for information on your nearest service centre and further details of services provided by AEG Power Solutions. Visual inspection: Check the general condition of the Rack and cabling (such as dents, rust, oxidation etc.). Check for telltale appearance of Batteries (such as distorted trays, seepage etc). Dust: Remove any accumulated dust on or around the system and batteries. Check the integrity of: Power conductors for tightness. Battery connectors for tightness. Electrical checks: Check the output voltages at the load and battery: Check the floating voltage. Check the proper operation of the alarms and protective devices BATTERY SERVICING Refer to the battery manufacturer's manual for battery servicing requirements. Used batteries must be collected or disposed in accordance with European directive No. 91/157/ Page 24 of 33

25 EEC of 18/03/91. Contact the battery manufacturer as instructed in the battery manual. 26 8.4 REPAIRS Replacing a rectifier module The rectifier modules are hot pluggable. When no rectifiers are operational the system will continue to run on batteries. Dangerous voltages may still be present inside the module for several minutes after the rectifier s removal. Therefore the module cover must not be removed for at least 5 minutes. A faulty rectifier must be replaced in the same location. If not, the removed rectifier will be considered as a faulty module and an alarm will be activated. Replacing the rectifier module fans It is advisable to replace the fans every 5 years to prevent failure. When a fan is faulty, AEG Power Solutions recommends that both fans of the rectifier module be replaced. - Remove the rectifier module. Wait 5 minutes and then remove the cover (secured by 4 screws). - Replace the fans. - Reinstall the cover. - Plug the module into its original location. - Check that there is no alarm. Replacing the GCAU module The GCAU should only be replaced by competent and qualified personnel. A PC and special interface equipment which electrically isolates the PC and the GCAU board are required to connect to the GCAU and upload the correct configuration data after replacement. Warning: When a GCAU module is to be replaced it is essential to disconnect the AC mains from the rectifier modules and run the system on batteries. When the replacement GCAU is installed the correct configuration data file for the system must be uploaded to the GCAU before the rectifier modules are restarted. Failure to upload the correct configuration could result in serious malfunction of the system. Alternatively, if the correct configuration data file has been preloaded onto the replacement GCAU then it can be replaced while the rectifiers are still operating. Power down the rectifier modules by disconnecting the AC mains. Unplug the 4 pin RJ11 connector from J3 and the 4 pin RJ11 connector from J5. Page 26 of 33

27 Note: Connectors J3 and J5 look identical and it is important to ensure that they are not replaced in the wrong sockets. Be sure to mark these cables to clearly identify them. Remove the retaining screws from three corners of the board. Compress the retaining pin at the front right to release the board and gently lift it to clear the pin then pull forward to disconnect the board from the interface PCB. Replacement is the reverse process. If the replacement GCAU has not been preloaded with the correct configuration file then connect a PC to J7 using the isolation interface and upload the configuration file. Reconnect the AC mains to power up the rectifiers. Check that the output voltage and current are correct. Replacing the GCAU Interface module The GCAU Interface should only be replaced by competent and qualified personnel. Note: The AC mains will have to be isolated while the GCAU interface is being replaced, therefore the system will continue to run on batteries. Ensure the AC mains is isolated. Remove the GCAU board then disconnect all connectors with flying leads. Remove the five retaining screws and pull the interface PCB forward to disconnect from the backplane. On the replacement PCB set the dual inline switches on SW1 and SW5 to match the board being replaced. Replacement is the reverse process. Replacing an electronic board The spare boards must be retained in their original package. They must be handled with precaution. Never touch the metal parts or components with the fingers. A board found defective must be retained in a package before repair. Replacing a battery protective device Before removing the defective protective device, make sure that the equipment is operating on the mains. Pull out the fuse; push the new fuse fully home. Check the load protective devices If a protective breaker trips reset it, or if a fuse blows replace it. If the fault reappears, check the circuits downstream from the protective device.
