4 1.0 INTRODUCTION BDP600 serves as a secondary power distribution center for -48V or +24V DC power delivered from a battery plant to the load equipment. The configuration is versatile with fuse or circuit breaker options, single or dual (A/B) load bus, and 600A total capacity. The 4RU (7in.) high, 5 deep configuration is versatile with 19 or 23 rack-mounting as well as wall mounting. BDP600 is all front access and can be field upgraded or changed. The unit contains an intelligent meter with an Alarm Card that has an LCD display. The meter provides monitoring capabilities. Each side of the panel can have up to 8 output circuits. Cabling for power and alarms will run into the top of the unit making this suitable for mounting at the top of a rack or cabinet. Access to wiring and breakers is via a fold down front door.. 5 3.0 PRODUCT OPTIONS 3.1 Configurations BDP600 is shipped as standard configured for dual bus operation. It is polarity neutral and has a wide operating voltage range so may be used with both positive and negative ground 24VDC and 48VDC supplies. When installing into a single bus application it is necessary to use the supplied input bus link bar kit to internally connect the A and B input buses. However, it is important to note that for applications providing a distributed output to a total load in excess of 300A the DC source must be connected to both the A and B input bus feeds. 3.2 Circuit Protection Options BDP600 offers the following circuit protection options: Magnetic Hydraulic Circuit Breakers. GMT Fuses. TPS Fuses. All circuit protection devices must be ordered individually as required and are supplied separately for fitting at time of installation Circuit Breakers Breakers are magnetic-hydraulic plug-in type with auxiliary contacts (Normally Open) and mid-trip function. Only the following types may be installed: 2.5A to 100A rating: CBI D-Frame Series single pole, D-2A23XANBSXXXXLXB-XXXXXWDVAX2-X or Carling C-Series Handle single pole, CT1-B2-14-XXX-A11-MJ 125A to 200A rating: CBI D-Frame Series, parallel pole, D-2A23XBNBSXXXXLAM-XXXXXWDVAX3-X or Carling C-Series Handle Parallel pole, CT2-P2-04-XXX-A11-MK Note that 125A to 200A breakers occupy two positions in the panel and are supplied complete with a 2 position adapter kit. 7 4.0 SAFETY & INDUSTRY STANDARDS 4.1 BDP600 distribution panels meet the following safety requirements: STANDARD UL , 2nd Edition CSA22.2 No , 2nd Edition EN , 2nd Edition 4.2 BDP600 distribution panels are CE marked to indicate conformance to the European Union s Low Voltage Directive. 4.3 These distribution panels operate at voltages that could potentially be hazardous. Furthermore, inadvertent short circuiting of the system battery and/or rectifier by misconnection or other error could be harmful. This product should be handled, tested and installed only by qualified technical persons who are trained in the use of power systems and are well aware of the hazards involved. 4.4 When operating this distribution panels the chassis ground terminal must be connected to the system frame ground or other proper safety ground for the protection of personnel. 4.5 All connections to the Distribution Panels should be carefully checked for errors before applying power to them. 4.6 The internal voltages may be at hazardous potentials. The top cover should not be removed. There are no user-serviceable components in these units. Removing the top cover will void the warranty. 5.0 WARRANTY (summary) BDP600 power distribution panels are warranted for two (2) years from date of shipment against defects in material and workmanship. This warranty does not extend to products which have been opened, altered or repaired by persons other than persons authorized by the manufacturer or to products which become defective due to acts of God, negligence or the failure of customer to fully follow instructions with respect to installation, application or maintenance. 8 6.0 DESCRIPTION OF OPERATION 6.1 Power Distribution Circuits A simplified schematic diagram of the distribution panels is shown in Figure 3. The battery input to each load connects to a high-current copper bus bar from which the individual fuses or circuit breakers distribute power to the loads. The return input connects to a similar bus bar to which the individual loads terminate. The A and B loads are totally independent and isolated unless the single feed link bars have been fitted. A SIDE ALARM CIRCUITS B SIDE ALARM CIRCUITS Figure 6-1 Block Diagram 6.2 Alarms & Monitoring BDP600 incorporates an alarm/monitoring module that indicates an alarm condition when any of the following conditions occurs: 1. Tripped circuit breaker or blown fuse. 2. Over current, over temperature or overvoltage. 3. Loss of input power. The module includes an audible alarm with a user configurable on/off feature. There is a form-c relay for each of the three alarms for remote monitoring. All alarms are active when the module has no power. Alarms are asserted when their relay coils are not powered. Page 8

10 8.0 FRONT PANEL DESCRIPTION The front panel of the BDP600, shown in Figure 4 below, consists of the A and B sides and a center section. The A and B sides can each accommodate up to 8 field installed/replaceabled hydraulic magnetic circuit breakers rated from 2.5A to 200A. 100A, 125A and 200A circuit breakers occupy two positions. Alternatively, GMT fuse modules occupying two positions and providing six outputs rated from ¼A to 15A or TPS fuse modules occupying one position may be fitted. The center section has has the alarm/monitoring module which incorporates an LCD display, Keypad and alarm LED. Operation of this module is described in detail in section 13 of this manual. On the left side when viewed from the front are two ground studs and on the right side a barrier strip terminal block providing connections for the alarm relays and an RS232 port which is reserved for future use. Access for installation / removal of breakers and fuse modules as well as for making power input and load output connections is achieve by undoing two knurled nuts at the top left and right of the hinged front panel which then folds forward. The DC power inputs to the distribution panel are made by means of ⅜-16 threaded studs to two copper bus bars on side A and side B. The upper bus bar is the return connection (whether + or -) and the lower bus bar is the battery connection (whether + or -). Maximum wire size is 350 STR/FLEX with a Panduit LCDXN350-38D-6 lug or 4/0 STR/FLEX with a Panduit LCDXN4/0-38D-X lug. Page 10

There are 8 sets of bus bar terminals for each side, A and B. The lower strip connections are from the battery (FEED) through the breakers or fuses; the upper strip connections are the RETURNS. All connections use 1/4-20 threaded studs and are rated up to 100 amperes. When 125A, 150A or 200A breakers are installed two positions are utilized. Figure 6 below shows detailed spacing of the terminals. Maximum wire size is 350STR. 12 8.3 GMT Module Output Connections When a GMT fuse module is fitted DC load connections are made to the green Phoenix terminal block that is accessible from the front of the module. This terminal block accepts stripped wires with or without a ferule. The range of acceptable wire sizes is 24 to 12AWG. RTN O/P Figure 8-4 GMT Module Output Connection Detail 8.4 Form C Relay Contact Outputs The right side of the chassis has connections to the Form C relay contact outputs for connection to external audible or visual alarm circuits. Normally Closed (NC) and Normally Open (NO) are defined with the distribution panel powered and providing power to all outputs, i.e., no circuit breakers tripped or fuses blown. Page 12

The terminals accept wire sizes in the range 18 to 22 AWG with a suitable ring crimp. 8.5 Chassis Ground Connection. This is located on the left side of the chassis as shown in figure 8-5 below and is a 0.64 (16.3) pair of 1/4-20 bolts. Torque bolts to 62 in-lbs. NOTE: IT IS ESSENTIAL THAT THIS TERMINAL IS CONNECTED TO THE SYSTEM FRAME GROUND TO ENSURE SAFE OPERATION. Page 13

14 9.0 UNPACKING AND INSPECTION 9.1 This distribution panel was carefully tested, inspected and packaged for shipment from our factory. The unit and circuit breakers are shipped separately. Upon receipt of the unit it should be carefully unpacked and inspected for any damage in shipment. 9.2 If there is evidence of damage, do not attempt to test the unit. The freight carrier should be notified immediately and a claim for the cost of the rectifier system should be filed with the carrier for direct reimbursement. Be sure to include the model and serial number of the damaged unit in all correspondence with the freight carrier. Also save the shipping carton and packing material as evidence of damage for the freight carrier s inspection. 9.3 UNIPOWER will cooperate fully in case of any shipping damage investigation. 9.4 Always save the packing materials for later use in shipping the unit. Never ship the unit without proper packing. Page 14

15 10.0 INSTALLATION 10.1 Mounting Rack Mounting Mount the panel from the front of the rack using the correct offsets to align with existing rack-mounted equipment. A minimum air clearance of 1.5 above and below the unit must be maintained after installation in the rack. Care should be taken not to compromise the stability of the rack by the installation of this unit Rack Mounting BDP600 is shipped from the factory configured for 19 rack mounting. To adjust for 23 rack mounting simply remove the two mounting brackets from the rear of the unit and re-fix them in the position for 23 rack mounting. 16 10.2 Connections Connection to Supply Input connections should be made with two-terminal crimp type lugs. Sections 8.1. a) Connect to a reliably grounded 12VDC to 48VDC SELV source. b) The branch circuit over current protection shall be sized appropriate to the input current and shall not exceed 800A. c) Use minimum 350Kmcm copper conductors for max. rated input current. d) A readily accessible disconnect device that is suitably approved and rated is recommended to be incorporated in the field wiring. e) To be installed in a Restricted Access Location. NOTE: When configured for single feed operation and when the maximum total load current is less than 300A it is only necessary to connect the input feed to one side. CAUTION: When configured for single feed operation where the maximum total load current exceeds 300A it is essential that the input supply is connected to both the A and B inputs Connecting to the Loads Output connections are made to individual output bus bars and the common return. See Section 8.2 for outputs fitted with circuit breakers or TPS fuses or section 8.3 for outputs fitted with GMT fuse modules Connecting the the Alarm Relays The Form C relay contact output connections are made to the terminal block on the right side of the panel. See Section Connecting the Chassis Ground The chassis ground connection is made to the 1/4-20 studs on the left side of the unit. See Section 8.5. This safety ground connection should be made before operating the panel Checking Connections Carefully check the polarity of input connections to the panel and output connections to the loads before operating the panel. Reverse connections will not harm the panel which is POLARITY NEUTRAL but may cause serious harm to the loads. Check to make sure that the chassis safety ground connection is made. Make sure that all connections are clean and secure to minimize contact resistance. Page 16

17 11.0 INSTALLING CIRCUIT BREAKERS The BDP600 employs pluggable circuit breakers and fuse modules that can be easily installed, removed or replaced without the need for any tools. This operation is carried out without the need to dismount the unit from it s installation. Installation, removal or replacement of a circuit breaker and connection or disconnection of a load circuit should be carried out only by only by qualified technical persons who are trained in the use of power systems and are well aware of the hazards involved. Although it may be necessary on some occasions to carry out this operation while power remains applied to the panel, it is always preferable to switch off the power if possible before proceeding Opening the cover To open the cover undo the two knurled retaining screws at the left and right side of the unit and rotate forward Removing a breaker, fuse module or blank panel To remove a breaker or fuse module gently pull the body of the breaker or fuse module until it comes free. To remove a blank panel gently lever it out from the front cover at the top or bottom. NOTE: When removing a GMT or TPS fuse module it is necessary first of all remove all fuses. NOTE: When removing a GMT fuse module it is necessary first of all to disconnect the output cables after making a note of the existing connections Removing a GMT fuse To remove a GMT fuse hold it at the top and bottom of its body and pull gently until it comes free Installing a breaker, fuse module or blank panel To insert a breaker or fuse module carefully push the breaker or fuse module firmly into the socket and make sure that it is fully seated. To fit a blank panel position it in the require location and gently push at the top and bottom until it it fully home. NOTE: When installing a breaker ensure that it is in the OFF position. NOTE: When installing a GMT fuse module follow the instructions in section 8.3 to make connections to the loads. Page 17

18 11.5 Installing a GMT Fuse To install a GMT fuse position it carefully so that the blades are aligned with the socket and then push the center of the fuse body until it is fully seated in the socket. Repeat the above procedure from 11.2 to 11.5 for all positions and then close the cover Connecting or disconnecting load circuits In cases where a breaker or TPS fuse module has been installed follow the instructions in sections 8.2 to connect the new output wiring. In cases where a GMT fuse moduile has been installed follow the instructions in section 8.3 to connect the new output wiring. In all cases ensure that the breaker is in the OFF position or the fuse has been removed until all connections have been made and thoroughly checked. If any 125A, 150A or 200A breakers have been fitted these will require that the supplied link bar is fitted across the associated output bus bars. NOTE: If power remains applied to the panel during breaker installation the alarm LED will show red and the alarm relay will be activated until the new cables have been connected and the breaker set to the ON position or the fuse(s) inserted. 19 12.0 SETUP AND TESTING 12.1 It is not necessary to have the distribution panel mounted in a rack for initial testing. This can be done on a bench. It is also not necessary to have loads connected to the panel for this testing With the input power source off, connect the input wires to the A side of the distribution panel. Connect ground to the chassis ground terminal. Set all circuit breakers to on and insert all fuses Turn on the input power source. The display should come in and display the input voltage fo the A side. The LED should not come on. If it does one of the circuit breaker is tripped or one of the fuses has blown Use an ohmmeter to check the Form C relay contact outputs. Measure the resistance between pins NO1/C1, NO2/C2 and NO3/C3. This should read open. Measure the resistance between pins C1/NC1, C2/NC2 and C3/NC3. This should read short On the A side trip circuit breaker no. 1. The LED should turn red and the dispay should show an alarm condition. On J4 measure the resistance between pins NO1/ C1, NO2/C2 and NO3/C3. This should read short. Measure the resistance between pins C1/NC1, C2/NC2 and C3/NC3. This should read open. Reset the circuit breaker On the A side check each succeeding breaker by tripping it, and verify that the LED turns red and the display indicates an alarm. It is not necessary to recheck the Form C relay contacts Repeat the same tests of Sections 12.2 through 12.6 on the B side of the distribution panel, use J3 to check the Form-C relay operation The distribution panel may now be connected to its intended application If the distribution panel did not operate properly in the above tests, go back and double check the connections and the polarity of the input source to make sure it is correct. 20 13.0 CONFIGURING AND OPERATING THE DISPLAY MODULE BDP600 incorporates an intelligent monitoring module with an LCD display to show status and alarm conditions, an LED to provide a visual alarm and a keypad for programming and general operation. Figures 13-1 and 13-2 below show the default display conditions with an alarm activated for the dual feed and single feed configurations respectively. To navigate through the screens press or. To return to the default screen press. To set a parameter proceed as follows: 1. Select the desired screen as above. 2. Press to enable setting mode. 3. Press or to scroll through the options or to increase/decrease the value. 4. Press to submit the new setting/value. NOTE: If you decide not to change a setting press before step 4 above. NOTE: If the selected value is not accepted when the original value will be displayed after pressing. Page 20

22 13.1 Active Alarms If the default display screen indicates an ALARM condition it is possible to view any active alarms from this screen, see example figure Figure 13-4 Alarm Screens 13.2 Over voltage ON and OFF These screens display and allow setting of the over voltage alarm thresholds. 24 13.5 Over current Delay The over current alarm has a programmable delay to prevent nuisance alarms due to bus transients. The over current condition must persist continuously for the length of the time delay before an alarm is activated. If the time delay is set to 0 then the alarm operates without significant (<1s) delay. Setting range: 0 to 300s in steps of 1s.
