2 EDITORIAL CONTENTS Director s Corner In this Issue As we approach the end of another productive and exciting year, we can start to prepare for the various challenges that the New Year will bring. One landmark that we will celebrate in 2018 is the opening of Penso s all new automated composite body assembly plant. The additional facility onsite at Coventry will increase Penso s footprint to approximately 150,000 sq. ft. It will be a world s first and will accommodate our composite manufacturing growth plans for the future. Penso will be investing heavily into additional plant machinery for our new world-class facility and therefore we will be extending our production processes and continuing our lead at the forefront of technology. Growing our industry knowledge and expertise will define Penso s position in the global industry. Penso is the lead partner in the new industry focused project: Flexible Lightweight Architecture for Volume Applications (FLAVA), supported by the Advanced Propulsion Centre. We will be leading the developments of the project from our Coventry facilities. Within the Special Operations business sector, 2017 has witnessed a record breaking number of taxi sales. Our production staff have been exceptionally driven to exceed targets and convert a remarkable number of taxis. Penso is continuing to evolve our collaboration with Mercedes-Benz, recognising gaps in the market and introducing new niche vehicles. The automotive industry is changing now more than ever, and we are very proud at Penso to be a part of that. The demand for lower emissions and the development of autonomous vehicles means that we are expanding our client base and the nature of the enquiries that we are receiving are very unique. It is a very exciting time for Penso as we welcome some interesting new projects and build relationships with some of the most influential brands in the industry. With our ever-changing business and diverse client base it is important that we focus on the unique elements that keep us driving forwards and of course, invest in our employees. We are keen to maintain our one team approach within the business, which could become challenging as we expand. I am very pleased with the contribution of Penso s Staff Consultation Committee, whose mission is to work together to improve and evolve our employee environment. The future is bright for Penso, nevertheless it will be demanding. We are currently experiencing a very intense transformation in the industry, however we are embracing the challenge. Our commitment and efforts are proving successful, and we are certain that we will emerge next year as a stronger, larger and a more efficient company. 3 NEWS NEWS Project CILVA The world has committed to global action on climate change and the automotive sector is currently undertaking the challenge of reducing CO 2 emissions. One of the industry s strategies to decrease vehicle emissions is the delivery of mass savings through the use of lightweight materials. Penso is actively exploring new and advanced materials to reduce the weight of vehicle structures and components while maintaining performance requirements. Penso is collaborating with a global automotive OEM to deliver the Composite Intensive Lightweight Vehicle Architecture project (CILVA). The project will consider the design, manufacture, test and validation of a high performance multi-material vehicle platform for automotive production volumes of up to 5,000 per annum. The project will deliver evidence for validation of vehicle structure crash simulation tools, establish new design assembly strategies for mixed material structures, continue lightweighting technology Simon Barton has 22 years of experience within the automotive and engineering industry. He has been working at Penso since Q: How do you find being based at both the Coventry and Brentwood offices? I enjoy working at both sites for different reasons. Although the commute can be time consuming, I am privileged that I can gather an in depth insight to what is happening across the entire business. My colleagues at both offices are brilliant, which makes my job very enjoyable and rewarding! development and produce composite test components. In addition, the project will evidence the manufacturing capability of a fully vertically integrated, UK based automotive supply chain. Paul Fannon, Penso s Head of Programmes, commented: We are very proud to be a part of this project. CILVA will have a significant impact on the development of lightweight technologies in the UK. CILVA is a 12 month long project funded by Innovate UK. During this project, Penso and partners will deliver new composite solutions that will address the CO 2 reduction targets through the use of lightweighting technologies. CILVA will deliver lightweight solutions for the future Q: Why do you love working in the automotive industry? Since I was young, I have always had a passion for cars and design. My father, also employed by Penso, is the person who introduced me to the industry I have a lot to thank him for. I love the variation, no two days are ever the same and I am lucky enough to have worked on some very exciting projects. Q: Where do you see the industry in 10 years time? I think the automotive industry is difficult to predict, it always catches me by surprise. Penso s input with composite materials is fantastic, and the push for electric vehicles is also very exciting. The industry is experiencing such a rapid change and the next big challenge is autonomous vehicles. However, I don t think that people will ever want to completely lose the full driving experience. Q: What would you say you find challenging in your current job role? The most challenging aspect, however much I love it, is the pace at which the automotive industry changes and therefore the speed at which we have to react. However, Penso has an amazing team that adapt to everything we throw at them, which provides me with confidence that we will achieve the best for the industry demands. Q: How do you vision the future for Penso? We are experiencing some really exciting times at Penso at the moment, I would say the future holds great things for us. Over the recent years we have entered new industry sectors, such as rail, however in my opinion Penso s main focus will remain automotive. Q: What is your advice to budding engineers looking to start out in their career? I think if you really want to do well in engineering, then you should start to get some experience at the first opportunity you have; pull cars apart, understand how they really work. The apprenticeships and placements that are offered today are brilliant; they provide hands-on experience and the ability to gain a full understanding of what is involved in a project from start to finish. The skills that you will obtain in a professional environment are invaluable, it is all about experience. Q: What is it that you like about working at Penso? The people; Penso has a really good family feel. The team surprise me every day, the effort they put in to help each other out is really outstanding. They always find a way to go that extra mile. Penso recognised at National Awards The BEEA winners of 2017 Industry Placements at Penso Committed to developing the future generation, Penso offers exciting internship opportunities that allow students to work on real-life projects. Penso has collaborated with local universities for many years and it has become an objective to support young talents and help them find the right path in the world of engineering. We believe it is important that individuals receive tangible experience whilst completing their studies. Each year we accept numerous students for a three month placement and assign them with projects that are currently live within Penso. They are able to explore potential new business opportunities and can see firsthand how their work can be developed from concept to reality. Four postgraduate business students from Coventry University have recently completed their placement with us at Penso. They each worked on an individual research project, supporting Penso s future strategy. An internship at Penso allows an individual to test drive their skills and improve their knowledge whilst working in a professional environment. Gaining experience in the early stages of a career is vital, allowing interns to develop ambition, confidence and character. Catalina Ungureanu, a recent intern at Penso, has just completed her postgraduate degree in International Business Management: The placement highlighted my capabilities and attributes, which I was able to develop throughout. I believe I have improved my time management; planning and organisation of work; practical exposure; and cultural awareness. I adapted to the unfamiliar surroundings very quickly and felt part of the team within no time at all. All four students were able to apply the academic tools and frameworks attained during their studies to their research projects. Regular catch-up meetings and gateway presentations ensured that the students met deadlines, identified new angles and achieved targets. The final management report served as a dissertation for the students and as a business report for Penso. Our interns are able to work with some very talented industry experts, who are ready to share knowledge and support the foundation of their career. The students have the opportunity to gain an insight to a working life at Penso and soon learn what it is like to work in a dynamic environment. Penso recognised Catalina s excellent work and integration into the company and she is now employed full-time as a Graduate Project Coordinator, I felt that Penso really valued my ideas and that I was able to contribute to a real-life solution. Catalina follows a number of successful interns who have secured a position within the business. Many have achieved promotions into senior and management positions since working at Penso. We will continue to support universities and discover many more talented young professionals to join our team. The British Engineering Excellence Awards (BEEAs) promote the quality of engineering design within the UK, focusing on innovation and success. The award ceremony was presented at the Honourable Artillery Company in the City of London, 5th October Hosted by the legendary Johnny Ball, the event was filled with entertainment and excerpts from his new book, Wonders beyond numbers. Penso was awarded Highly Commended Consultancy of the Year and also shortlisted for Materials Application of the Year. We would like to congratulate everyone who achieved a BEEA. 5 CONSULTING Autonomous Driving Multimodal Mobility Angel Trains Lighting Gondola ELECTRIFICATION Connectivity Copyright of Angel Trains Group Ltd The Future of Autonomous Vehicles Autonomy is one of the most significant changes that the transport sector has experienced in the last century, revolutionising the way in which people, goods and services move around in urban areas. The four disruptive technology driven trends that are currently shaping the industry are: autonomous driving, multimodal mobility, electrification and connectivity. Although there is a consensus that the automotive sector is prone to disruption, there is still no universal perspective on how these trends will shape the industry in 10 to 15 years. The Society of Automotive Engineers (SAE) has defined six levels of autonomy for self-driving vehicles (see Figure 1). The scale ranges from fully human dependent at level 0 to the completely autonomous at level 5. Level 2 of automated driving has already been achieved and it has been predicted by industry experts that it could take another 10 years to achieve the fully automated driving level 5. There are new disruptive entrants to the market who are driving change at a rapid pace. Companies such as Ford and Google have already developed a self-driving car project, known as Waymo, and are already testing Level 5 fully autonomous robo-taxis in which people will only be passengers in the future. Penso is known to be agile to innovation and is preparing for the upcoming challenges. We also have extensive experience with disruptive technologies. Change is something that as a company we embrace and therefore aim to expand our capabilities to remain at the forefront of technology throughout the transition to autonomy. As a composite specialist, we could contribute significantly to the development of autonomous vehicles. Penso s capabilities can act as an enabler through our experience in lightweighting, four-wheel steering capability and modular platform engineering. The UK is one of the lead countries for the development of autonomous vehicles. Located in Coventry, the manufacturing hub of the UK, Penso is in a prominent position to be at the centre of the developments. We have recently supported the progress of the all new Level 0 Level 1 Level 2 Level 3 Level 4 Level 5 No Automation Driver Assistance AUTONOMY LEVELS Partial Automation Conditional Automation High Automation Full Automation National Battery Manufacturing Development Centre by providing a letter of support to the University of Warwick. The centre aims to develop batteries for electric vehicles of the future. It is also intended that the facility will be open to companies to develop projects and manufacturing processes. The introduction of the reduced CO 2 emission targets and correlated penalties have pushed OEMs towards the development of hybrid or fully electric cars. This has resulted in an increase in system weight and costs due to bigger batteries, improved breaking and damping systems. Penso has an extensive range of experience working with electric vehicles in both automotive and rail. We can deploy our lightweight technologies to reduce the impact of additional system costs for electrification and also for CO 2 optimised Internal Combustion Engines (ICE). Autonomous vehicles will require increased manoeuvrability. Penso s four-wheel steering capability, which is used on the London specification vehicle of the Mercedes-Benz Vito taxi, could be highly beneficial due to its increased vehicle mobility and low speed manoeuvrability during parking. The autonomous driving technology is being developed quickly, while the connectivity is already here with available features such as traffic jam assistance, smartphone integration and lane change warning. Penso is looking forward to contributing to this change in industry through our expertise and capabilities, that will support our customers new and exciting projects. Penso collaborated with Angel Trains and Seymourpowell to deliver an all new Pendolino Lighting Gondola prototype. The Pendolino, owned by Angel Trains, is the flagship fleet, which Virgin operates on the West Coast mainline. The aim of this interior project development was to replace the current Pendolino Lighting Gondola, which was considered visually and physically intrusive in the carriage. The tilting capability of the Pendolino requires a more angled vehicle bodyside, so the lighting and centre ceiling area is critical to accentuate the perception of space whilst achieving the greatest effect with minimum investments. Seymourpowell, a renowned industrial design consultant, produced an initial design for the style concept of the indirect lighting scheme for the Pendolino train. Penso joined the consortium as a consultant to engineer, Current Design design and develop the new proposed centre ceiling section from Seymourpowell to replace the current aluminium ceiling panel. The project has considered all aspects of the Pendolino safety, operation, maintenance and reliability. Passenger perception and the travelling experience were key elements. Customer and staff focus groups were utilised to highlight the best areas of the Pendolino as well as areas that can be improved. Penso reviewed the engineering and feasibility of the concept and its suitability to be manufactured from composite materials. In order to reduce weight as much as possible, the design was revised; the composite solution is 50% lighter in weight compared to the conventional aluminium panel. The mechanical and electrical compatibility was assessed and analysed by Penso to allow the concept demonstrator to plug Composite Prototype The composite solution is 50% lighter. and play straight into the train without any modifications required to the existing carriage components or electronics. Penso also considered any future testing and validation implications that may be included and required in the engineering development. To develop an LED lighting scheme in keeping with Seymourpowell s initial design, Penso collaborated with a lighting supplier, using pre-trial mock-ups to ensure the design concepts could be delivered in the manufactured trial gondola. Dimming capabilities were incorporated into the design in order to demonstrate the impact different light levels can have on the interior perception. The design utilised rail approved composite materials and required paint systems to promote light reflectivity into the train cabin. Penso also commissioned the prototype tooling for the composite panels that were created for proof of concept. The consortium were able to use one of Virgin West Coast s training vehicles in Crewe, enabling the team to experiment with design, fitment and operation; this has also catered for a much faster project delivery time. Achieving a physical prototype of the lighting gondola panels has demonstrated that the concept can be achieved and become a reality. The project has provided a premanufactured design that the consortium is confident can be delivered to a robust and cost delivery schedule. This is the first application in rail of a composite lighting gondola. The use of composite materials will achieve an overall weight saving, creating flexibility on the rest of the Pendolino fleet. 7 COMPOSITE TECHNOLOGIES Composites for High Volume Applications Copyright of Expert Tooling & Automation Ltd: Extract from VARCITY project years Penso has designed, engineered and prototyped six composite intensive vehicles for three global OEMs. Our knowledge and expertise in lightweighting has resulted in Penso becoming the lead partner of the new industry focused project: Flexible Lightweight Architecture for Volume Applications (FLAVA), supported by the Advanced Propulsion Centre. FLAVA will allow the UK s auto sector to integrate carbon composite multi-material modular solutions within Body-in-White structures. The project will enable the adoption of a flexible platform strategy and develop the UK composite supply chain. Delivered within 25 months, FLAVA will produce benefits such as substantial weight savings, improved flexibility and enhanced design. These benefits will lead to reduced CO 2 emissions and also provide evidence for the integration of significant composite structural content in standard paint and vehicle assembly lines whilst supporting the wider UK composite strategy for growth. Penso is commited to support the industry s demand for composites suitable for high volume applications. We will continue to further expand our capabilities and expertise to perfect our Intellectual Property and further advance our technologies. GLOBAL DEMAND OF CARBON COMPOSITES FROM 2010 TO 2022 (in thousands tonnes) * * 2022* Figure 1 Source: Carbon Composites, Experience Composites 2016 (* estimations) Fibre-reinforced composite materials have been predominantly used in the motorsport and aerospace sectors; they are now becoming increasingly popular for large volume production applications across industries such as automotive. The increased demand has stemmed from the push for new powertrain configurations due to the revised European emissions targets by BMW has successfully demonstrated, with vehicles such as the i Series, that composites are suitable for high volume automotive applications. Composite materials can provide significant benefits, such as a substantial saving in weight and reduce the manufacturing footprint. According to the UK National Composite Centre, composite primary structures can reduce weight by up to 45% compared to aluminium, and 65% compared to steel. Penso achieved this level of weight reduction with a consortium during the research programme: Vehicle Architecture for City Cars (VARCITY). Furthermore, lightweight materials are able to produce very robust components with increased stiffness and can incorporate complex geometric shapes, especially when using carbon fibre reinforced plastics. Composite components are also very durable regarding vibration, weather and corrosion resistance, resulting in lower maintenance needed throughout the lifetime of a vehicle. The global market for carbon composites has more than doubled since 2010 (see figure 1). Leading industry experts and research institutions predict that this demand will continue to rise over the next five years. The material will become increasingly popular across sectors as it is proven to be suitable for a variety of transport modes. Penso recognised that there was a need for a step change in the manufacturing processes for composite materials; as a result of this, in 2011 we completed our first complete composite vehicle programme, Jaguar s hypercar C-X75. We have now successfully developed four key material processing technologies: Hot Compression Moulding High Pressure RTM Cored Press Forming Hollow Press Forming Each technology enables composite components to be manufactured in a matter of minutes and also offer a better cost performance compared to traditional industry methods. Penso s technologies allow lightweight structures to be produced for the high volume market. Penso has a portfolio of lightweight vehicle designs, and many of these projects incorporate mixed material, composites and metallic body structures. The new plant will support the developments of project FLAVA and other pipeline projects. The completion of the new building will provide Penso with a fully equipped and state-of-the-art composite manufacturing site, it will be one of the largest press facilities in the UK. Penso is excited to be pioneering new engineering processes and manufacturing solutions in order to produce significant weight reductions and contribute to the shaping of the automotive industry in the UK. 9 SPECIAL OPERATIONS Reed 10 Years of successful collaboration with Mercedes-Benz John Reed Product Development Manager Mercedes-Benz Penso is extremely proud to have over a decade of successful collaboration working with Mercedes-Benz. The Vito Euro 4 was launched in the UK taxi market in 2008, meeting M1 European Type Approval. Over the years, both the Vito Euro 5 and 6 have also been developed and retailed across the UK with a London specification available. Penso has engineered everything from the patented Rear Wheel Steer (RWS) system to the new Electronic Control Unit (ECU). The Mercedes-Benz Vito remains the only competing licensed vehicle operating in the London taxi market. We are further developing our collaboration with Mercedes-Benz as we continue to develop new concepts for niche markets. Penso s main liaison at Mercedes-Benz is John Reed, Product Development Manager. John has always been involved in the taxi project and has been solely responsible for the Vito product line since To celebrate our 10 year anniversary of working together, we talked to John to discover his views and gain an insight into what the future holds: What would you say are the highlights of our collaboration over the last 10 years? The first generation of the Vito taxi to successfully enter the London market was ground breaking, providing an alternative to the traditional London black cab. The Euro 6 also marked a significant change, as it was the first product for Mercedes-Benz that was General Contractor approved by Daimler. What do you think was the key factor which enabled Penso to achieve General Contractor status? In my opinion, Penso successfully became a General Contractor to Mercedes-Benz because the manufacturing processes and requirements adhere to the stringent quality standards of Daimler. This includes the company s internal operations control and familiarity with terminology and procedures. Working through a General Contractor process with Penso has enabled us as a manufacturer in the UK to set the benchmark for other suppliers; this is the level of integration and standards that others will have to compete with, it sets the bar high. By invitation only, the attendees are able to get hands-on experience of Mercedes-Benz Vans in extreme situations. The event also features bodybuilding partners of Mercedes-Benz Vans, allowing guests to directly discuss how companies like ourselves can support the transformation of their vehicle. John Reed commented: This has been our 15th Van Experience Live, every year the event gets bigger and better. It is a showcase for not only Mercedes-Benz, but also for our key providers of specialist vehicles. It will continue to be our single biggest investment event. How do you find working with Penso? I like the fact that we can have open conversations; we behave as partners, not as customer and supplier. For me it feels like it is a mutual objective, mutual direction. In comparison, where do you think the Vito is positioned to its competitors? Without a doubt, the Vito taxi has got an enviable reputation for reliability and low running costs. The reason we know this is because a lot of customers use finance packages to fund their vehicle and at the end of their contract they have the option to return it to Mercedes-Benz, but they choose not to. Why? Because the vehicle holds its value so well and there is a significant demand for it. They keep the taxi and continue to operate it or they can sell it themselves into the market. In 2018, new regulations are being introduced for the London taxi market. How will this affect Mercedes-Benz strategy going forward? We believe there will be a pause in availability until we can have a vehicle that will meet Transport for London s requirements. However, we are determined to utilise new technology in the next generation vehicles and launch a suitable product in the near future. Where do you see the collaboration going over the next 10 years? We want to continue to use the flexible, but most importantly reactive approach. Daimler is a large company and therefore processes can be a little more time consuming. The event was incredibly informative, offering an insight into the Chinese market and a great networking opportunity. Composites Europe 2017 Composites Europe is the most innovative trade fair and forum for composites, technologies and applications in the European market. The annual exhibition took place in Stuttgart, Germany, from 19th - 21st September Bringing together international researchers, developers and decision makers with the users of composites, the show received over 10,000 industry experts.
