3 Brief Overview Energy Focus fiber optic lighting systems transmit light from an illuminator through plastic fibers which are encased in a clear or opaque, flexible, U.V. stabilized PVC tubing. The system consists of the following: 601 Illuminator: UL listed for wall and floor mounting in dry or damp locations only. Illuminator is installed on a vertical surface with the optical port pointing to the right only or on a flat, horizontal surface. Illuminator must not be inverted. Each illuminator can hold up to 300 fibers, with optional 400, 450 and 600 (white light, star ceilings) fiber port tips available. Fiber Optic Cable: In side-lit applications, each end of the fiber optic cable must terminate in an illuminator. This may be accomplished by daisy-chaining (series) illuminators or looping back to the same illuminator (refer to diagrams below). The recommended fiber optic cable lengths for optimum brightness are 100 feet or less. For indirect applications, such as glass block or coves, recommended lengths are 50 feet or less. Longer lengths are possible depending on the application and on ambient light levels. The minimum bend radius is 2 inches. The BPAK series is Energy Focus' line of side-lit fiber and is available from 14 to 140 fiber cables. BPAK-150 or BPAK-100 BPAK-75, BPAK-50, SS-50, BPAK-40 BPAK-15 or SS-15 BPAK-150 or BPAK-100 BPAK-75, BPAK-50, SS-50, BPAK-40 BPAK-15 or SS-15 In end-lit applications, each length of fiber optic cable starts at the illuminator and terminates in a fixture. Recommended fiber optic cable lengths for optimum brightness are 50 feet or less. Longer lengths are possible depending on the application and on ambient light levels. The minimum bend radius is 2 inches. The FSPT series is Energy Focus' line of end-lit fiber and is available in 3 to 225 fiber per cable. Track: Used for side-lit system. Can be mounted with screws, back-to-back tape or silicone adhesive. Cat. No. TRK-5/8 for BPAK-150, TRK-U1/2 for BPAK-100 & 75, and TRK-U3/8 for BPAK-50 & BPAK-40. Hot Knife: Used to terminate fibers in the optical port. Gives a clean, flat surface to optimize the coupling of light into the fiber. Cat. No. FS-118, 60W is electric or FS-163 is butane (cordless). 4 Illuminator Placement Requirements TOOLS YOU WILL NEED: Shears, Fiskars or knife Phillips screwdriver #2 Hot knife (Energy Focus #FS-163or FS-118) Drill with #H (0.266 ) drill bit The 601 is UL listed for vertical and horizontal mounting in dry or damp locations only. Have proper voltage at site: 120VAC or 240VAC, 60 Hz. Voltage requirements of illuminators must be specified when ordering. Be sure illuminator is well ventilated. 172 cu. ft. of free air per minute (CFM) is required. Each illuminator should be mounted with 24 inches on both sides of the intake, exhaust or rear openings; and enough space to relamp and extract the fiber port for maintenance. Illuminator must never be inverted. When more than one 601 illuminator is installed in the same space, provide each illuminator with the same minimum clearances and CFM noted above. Proper ventilation is absolutely necessary for the lamp to operate properly. Avoid dusty areas as dust could be drawn up into the illuminator and dim the lamp over time. Dust can also clog the fan preventing it from turning properly which can cause heat build up, early lamp failure, and fiber optic cable melting. Do not place illuminators near each other in such a way, as the exhaust of one illuminator will feed into the air intake of the next one. (If looking at the illuminator from a bird s-eye view with the optical port coming out of the top, the air intake is on the right and exhaust is on the left.). Position illuminator so that the lid can be opened for future lamp replacement. Mount the illuminator using ¼-20 X 1.5 bolts or equivalent. If the wall is not masonry or concrete, it should be bolted to a 1 X 12 X 18 piece of wood with 1 wood screws, and then secured to the wall. Mounting location must be a minimum distance from water based on local, county or state codes. Use a GFCI breaker when installing near water. When wiring voltage, run conduit from illuminator to junction box. Use separate UL listed junction boxes to make the power supply and the color wheel control lead connections. Mount the junction boxes no more than 1 foot away from the illuminator and without blocking its vents. White = Neutral, Green = Ground and Black = Hot. To wire Colorwheel motor pull wires to hook to brown color wheel wires. The brown wires connect to a UL listed SPST switch (by others) and control the internal color wheel motor. With this external switch, the color wheel can be set to continuous rotation or locked to a specific color. If a switch is not used, the two brown wires can be hooked together with a wire connector for continuous color change. If illuminators have been ordered for Synchronization or DMX control, refer to separate installation addendum included with the illuminator. Energy Focus TM 601 US 3?Call (800)
5 Mounting the Fiber Optic Cable A. Before Installation of Fiber optic cable: 1. Leave a 3 5 foot service loop of fiber optic cable at the illuminator. 2. Run fiber optic cable in a raceway or conduit of the appropriate size from the illuminator to the application area to protect the fiber optic cable from being accidentally damaged or cut. We suggest using liquid soap on tubing when pulling the fiber optic cable through raceway to prevent stretching. 3. When making radiused turns with raceway, use electrical sweeps or flexible conduit. 4. If a pull string is used to pull fiber optic cable through raceway, do not attach to fibers, only to outer plastic tubing. 5. Use Energy Focus #FS-136 silicone adhesive only. Energy Focus has selected this silicone adhesive for its algaecides and superior bonding ability. Note: Most adhesives and caulking do not have the required strength to hold the track or fiber optic cable in place and do not contain algaecides. B. During Installation of Fiber optic cable: 1. When installing long runs, unroll fiber optic cable. This will relax it and make it easier to work with. Avoid dragging fiber optic cable on ground. 2. Recommended minimum bend radius for all fiber optic cable is 50mm (2 inches) for even light distribution. Tighter radii create a brighter spot at the bend and reduce light transmission. 3. The plastic fiber optic cable may be covered to mask light output in undesired areas (i.e., with electrical tape, plaster or cement, placed inside a raceway, or grouted over). The plastic tubing protects the fibers from whatever masking material is used. Do not use any products containing petroleum by-products or organic solvents as they may damage the fiber optic cable. 6 Mounting the Fiber optic cable (Continued) C. For Straight Applications, use Track (#TRK-5/8, TRK-U1/2, or #TRK-U3/8). 1. Double-sided tape (#FS-131) and/or stainless pan head screws can be used for tacking up the track temporarily before applying the permanent bead of adhesive (#FS-136) along the sides of the track. If you decide against caulking the sides of the track, place screws no more than 4" on center (see diagram below). The clear, polycarbonate U-Channel track is used for BritePak, SupperStars and round Energy Focus fiber tubings. It comes in 6 foot sections and is rigid. Cap is optional (see step #5). 2. Install track as straight as possible because when lit, the fiber optic cable will reveal an uneven installation. 3. Do not twist or stretch fiber optic cable when installing tubing into track. 4. Run a small bead of adhesive in track to help keep the fiber optic cable in place. 5. Only use cap on U-Channel track if fiber optic cable could be physically damaged by environment or people. Cap does block some lateral light, and condensation can collect behind the cap in outdoor applications. D. For Curved Applications, use Adhesive, Track pieces and/or P-Clips. 1. For curved designs, use double-sided tape (#FS-131) and apply adhesive (#FS-136) to both sides of fiber optic cable. Or you can cut 1 pieces of the U-channel track or use P-Clips (interior applications only). Screw or adhere on to wall and run fiber optic cable between each track piece or P-Clip. 2. After design is complete run a thin bead of silicone adhesive (#FS-136) along both sides of fiber optic cable. Energy Focus TM 601 US 5?Call (800)
7 Installing The Fiber Into The Optical Port TOOLS YOU WILL NEED: Shears, Fiskars or knife Phillips screwdriver #2 Hot knife (Energy Focus #FS-118 or FS-163) The illuminator s standard optical port can hold up to 300 fibers with optional 400, 450, and 600 (white light, star ceiling) fiber port tips available. Warning: Do not use tape, adhesive or resin of any kind in this procedure. A. Trim plastic tubing from fibers. 1. For BritePak and SuperStars fiber optic cable (cabled fibers): About 9" from each end, score around the circumference of the tubing so that it cuts the tubing but not the fibers. Take care not to cut or nick the fibers. Pull off tubing, unwrap clear tape and cut off. Uncable exposed fibers by rubbing between palms. 2. For Fiberstars and FiberSpots fiber optic cable (non-cabled fibers): On each end of tubing, position fibers to one side and make a 9" cut down the side of plastic tubing. Take care not to cut or nick the fibers. Pull fibers to one side and cut remaining tubing at a 45 angle. Square off end of plastic tubing by cutting off remaining triangular tips. Note: When cutting and removing outer jacket, use extreme caution not to scratch or cut the individual fibers. These fibers cannot be repaired or spliced. Energy Focus TM 601 US 6?Call (800)
8 Installing The Fiber Into The Optical Port (Continued) B. Assemble the Optical Port Warning: do not use tape, adhesive or resin of any kind in this procedure. 1. Insert Port Tip. Align the key projection on the port tip with the slot in the optical port opening. Then insert the port tip until it bottoms out, then twist the port tip a ¼ turn to lock it in place. A wrench may be needed to twist and lock tip into place. Three port tips are included in the kit. Large fibers max, Medium fibers max, and Small = 100 fibers max. Optional 400, 450 & 600 port tips (for white light, star ceilings) are available. 2. Insert Fibers. Push fibers into the plastic strain relief opening through to the large end of optical port until 3 inches of fiber extend beyond the port tip. Do not insert the outer jacket further than the compression fitting. Rotate the optical port while pushing to help feed the fibers. If inserting the maximum number of fibers, insert bunches of fibers into the port and work in the additional fibers. Caution: Do not crimp or break fibers. 3. Secure Fiber. Insert the large tubular rubber spacer at the back of the optical port into compression fitting to take up any free space. With two adjustable wrenches or channel locks, tighten the compression fitting to secure the fiber optic cable into the optical port. Make sure the compression fitting tightens over the fiber jacket only and not on the exposed fiber. C. Stuff Ferrule Tip of the Optical Port 1. Cut Excess Fiber For Stuffing. With excess fiber at port tip, cut off 2 long pieces of fiber for stuffing. 2. Stuff the Port Tip. Stuff the 2 pieces of fiber into the port tip not more than 1 inch in, around the edges, until the port tip is tightly packed. This will help prevent fibers from pulling back from the optical light plane and prevent melting. Note: This step is very important as it prevents the fibers from shifting over time. 9 D. Cut Fibers With Hot Knife Installing The Fiber Into The Port (Continued) 1. Pre-heat Hot Knife. The fibers must be cut flush with the tip of the optical port with a pre-heated electric hot knife (#FS-118) or butane hot knife (FS-163). Hold or prop the knife vertically so it heats with the tip of the blade pointing up. Plug electric hot knife into 120VAC receptacle or start butane hot knife and allow to heat up (approximately 8-10 minutes). Warning: To prevent fiber damage, do not use other devices for cutting fiber. 2. Cut Off Excess Fiber. After the hot knife reaches operating temperature, place the blade at a 2 angle to the port tip. With downward pressure, cut through the excess fiber. As you cut, rotate the optical port slowly. Do not saw back and forth. The cut should take approximately seconds to cut through the fiber bundle. Note: Incorrectly cut, loss of light will occur. Do not touch the cut ends. Oils from skin can cause fiber to melt. The cut should look clean and flat. E. Install Completed Optical Port Into Illuminator 1. Insert Optical Port. Insert the optical port tip completely into the illuminator opening until the flange with the retaining hook is flush against the opening. 2. Secure the Optical Port In Place. Rotate the entire optical port so that the hook slides under the flange on the illuminator. The hook can slide under the left or right side of the flange. 11 Lamp Information Energy Focus #HID-601 (6400 K) Single-ended Metal Halide 250 Watts 1. This lamp is a proprietary Energy Focus design and must be operated in Energy Focus' 601 illuminators. 2. Allow lamp to cool completely to room temperature before attempting to change illuminator position or the lamp. 3. Allow the lamp 3 minutes to strike and warm up. In addition, allow the lamp a minimum of 15 minutes to cool down before restarting the illuminator. 4. Keep the lamp dry at all times. Handle lamp by its outer reflector only, Do not touch the reflector coating or the bulb at any time. Oil from skin may damage bulb. If dirty, clean it by using lens cleaning paper then dust the face plate off. 5. Permissible voltage deviations for short periods of time only are: 5% of the rated voltage; for longer periods of time: +/- 3% of the rated voltage. 6. Warning, in continuous operating systems (24 hours/day,7 days/week), turn lamps (illuminators) off once per week for at least 15 minutes. Failure to comply increases chance of rupture. Metal halide lamps are constructed of an outer bulb with an internal arc tube made of quartz. The arc tube operates under high pressure at very high temperatures. The arc tube and the outer bulb may unexpectedly rupture due to internal causes or external factors. One of these factors is continuous operation. Energy Focus TM 601 US 10?Call (800)
12 Trouble-Shooting TO REDUCE RISK OF FIRE, ELECTRIC SHOCK, EXPOSURE TO EXCESSIVE UV RADIATION OR INJURY TO PERSONS, DISCONNECT THE ILLUMINATOR AND ALLOW LAMP TO COOL TO TOUCH BEFORE CLEANING, TROUBLE-SHOOTING OR REPAIR. Handle lamp by its reflector only. Do not touch the reflector coating or the bulb at any time. Oil from skin may damage the bulb. Do not operate the illuminator with a missing or damaged enclosure, UV filter, or color wheel. Do not look directly at the lighted lamp. Required Tools: #2 Phillips screwdriver A. If the illuminator will not operate (no light, no fan): 1. Note: HID lamps require 1 to 3 minutes to strike. 2. Make sure your power is turned on. Check your circuit breaker. 3. Check that the illuminator is properly connected to appropriate voltage. 4. Make sure the illuminator lid is securely fastened so the line interrupt switch is engaged. 5. If the illuminator still does not work, call your Energy Focus representative. B. If the illuminator is on (fan works) but the lamp does not light up: 1. Note: HID lamps require 1 to 3 minutes to strike. 2. Disconnect power. Remove optical port. Loosen screws and lift cover. 3. Check the lamp connectors to be sure they are secure. Make sure knurl nut is securely tightened on lamp base. 4. If the lamp does not operate, remove and replace with a new lamp. See Maintenance: To Replace the Lamp on page 14. Replace only with a Energy Focus #HID-601 lamp. C. If the lamp operates but not the fan: 1. Turn the system off immediately. 2. Contact your Energy Focus service representative for a Return Goods Authorization (RGA) number. Energy Focus TM 601 US 11?Call (800)
13 D. If the color wheel is not rotating: Trouble-Shooting (Continued) 1. Check the color wheel wires and switch. (No power should be hooked to color wheel or the motor will burn out.) 2. The ferrule may not be fully inserted into the optical port, thus obstructing the rotation of the color wheel. Pull out the port and confirm that the notch in the ferrule tip is aligned with the groove in the port and is fully inserted. 3. Unscrew and lift the cover of the illuminator. Check and see if the color wheel nut is screwed on. If it has fallen off, simply screw it back on and apply Loctite 242 (removable thread-locking compound). 4. If color wheel is still not rotating, contact your Energy Focus representative for further trouble-shooting or for a Returned Goods Authorization (RGA) number. E. Light intensity dims over period of time: 1. Make sure the optical port is still seated all the way in the illuminator. 2. Remove optical port and check If ends of fibers appear damaged, re-install and re-cut fibers into the optical port, following the instructions on pages 6-8 of this manual. 3. Ensure ends of fibers are even with tip of ferrule in optical port. If fibers slip back into the tip, the light will appear dim. Re-install and re-cut fibers into the optical port, following the instructions on pages 6-8 of this manual. 4. Dust may have accumulated on the lamp, color filters or tip of the fibers. Taking care not to touch the bulb and inside of the reflector or color filters, wipe free of dust with a lens paper. 5. If none of the above steps help and lamp may be near the end of life, replace the lamp with a new one. NOTE: Any and all servicing should be done with a great deal of care. This is a high voltage system. Any further trouble-shooting than the above outlined situations should be done by Energy Focus or the warranty will be voided. Energy Focus TM 601 US 12?Call (800)
14 A. In General: Maintenance 1. TO REDUCE RISK OF FIRE, ELECTRIC SHOCK, EXPOSURE TO EXCESSIVE UV RADIATION OR INJURY TO PERSONS, DISCONNECT THE ILLUMINATOR AND ALLOW LAMP TO COOL TO TOUCH before cleaning, trouble-shooting or repair. 2. Use caution, lamp gets hot quickly. Do not look directly at the lighted lamp. This can cause permanent eye damage. 3. Never allow the illuminator to become immersed. 4. Keep the lamp dry at all times. 5. Do not change the position of the illuminator during operation. 6. Handle lamp by its reflector only. Do not touch the reflector coating or the bulb at any time. Oil from skin may damage bulb. 7. Do not operate the illuminator with a missing or damaged enclosure or UV filter, or color wheel. 8. Use only manufacturer approved replacement parts. 9. Keep your hot knife. Over long periods of use, illumination may be improved by re-installing the fibers into the optical port and re-cutting them. Follow procedures on pages 6 8 on this manual. B. Periodic Cleaning: 1. Clean all illuminators at least once every 6 months and upon every lamp replacement. 2. Dust illuminator lid with soft cloth. Make sure all ventilation perforations are clear of debris. 3. To clean lamp or color wheel, use a lens paper. 4. Do not use any chemical cleaners. Use only a damp soft cloth and hair dryer. 5. When cleaning track and fiber tubing, use either dishwashing soap or PVC cleaners. Do not use organic solvents or any products containing petroleum by-products. Energy Focus TM 601 US 13?Call (800)
15 Maintenance (Continued) C. To Replace the Lamp: Required Tools: #2 Phillips Screwdriver 1. Disconnect power. Unscrew and lift the cover of the illuminator. 2. Locate the lamp. Allow lamp to cool to the touch before replacing. 3. Follow instructions on page Lower cover back on illuminator and tighten the screws. Re-attach optical port. Restore power. D. To Replace the Color Wheel: Required Tools: #2 Phillips Screwdriver, 5/16 combination wrench, Loctite 242 threadlocking compound 1. Disconnect power. Unscrew and lift the cover of the illuminator. 2. Remove two screws used for mounting the color wheel motor. Slide motor/color wheel assembly out of slot for easier access. 3. Scrape away Loctite from the color wheel nut. Remove the nut. Take care not to break the motor shaft or strip the color wheel motor (a 1/16 drill bit may be used as a lock to prevent the color wheel spindle from turning while removing the lock nut). Carefully slide the color wheel off the motor shaft. 4. Carefully slide the new color wheel on to the motor shaft. Facing the motor shaft, the color wheel rotates in a counter-clockwise rotation. 5. Apply Loctite 242 on the motor shaft threads and gently hand tighten the nut (too much force may crack the color wheel or strip the motor shaft). 6. Slide the motor/color wheel assembly into the slot and secure it with two screws. 7. Lower the cover back on the illuminator and tighten the screws. Re-attach the optical port. Restore power. 17 Group Re-lamping A group re-lamping program is extremely important to ensure the integrity of fiber optic lighting projects. In an end-emitting application (i.e. downlights) group re-lamping is crucial to ensure consistent light output from all downlights in an area. Lamps must be replaced in all illuminators at the same time. If the lamps are replaced on an as needed basis, some groups of downlights will appear brighter and or a different color than other groups of downlights. The situation is even more noticeable with a side-emitting application (i.e. neon replacement). For example, if you have a lamp failure in one illuminator on a run of fiber that is fed from two illuminators and only the failed lamp is replaced: your fiber run could be noticeably brighter at one end than at the other. To avoid this situation, group re-lamping is the solution. Group re-lamping should take place at 80% of manufacturer s rated lamp life. A percentage of the working lamps replaced should be kept. These lamps would be used for any early failures and should last until the next scheduled re-lamping. If lamps are burned beyond rated life, light output diminishes while energy consumption and risk of rupture increases. Metal halide lamps are constructed of an outer bulb with and internal arc tube made of quartz. The arc tube operates under high pressure at very high temperatures. The arc tube and the outer bulb may unexpectedly rupture due to internal causes or external factors. Continuous operation can lead to unexpected lamp rupture. Since Energy Focus 601 illuminators use metal halide lamps, we recommend that in continuously operation systems (24 hours/day, 7 days/week), turn lamps (illuminators) off once per week for at least 15 minutes. Failure to comply increases the chance of rupture. Without a re-lamping program, projects have a tendency to deteriorate. Low light and/or uneven output will result in complaints, which will lead to customer service calls. Energy Focus highly recommends using a group re-lamping program. A lighting system is defined as a Energy Focus Illuminator coupled with Energy Focus fiber to deliver fiber optic lighting. The use of a Energy Focus component (Illuminator or fiber tubing) with a non-energy Focus component voids all warranties. Energy Focus components are designed to be part of a Energy Focus system. Their use with other components will affect their performance and therefore will not be under warranty. In the event of a defect in material or workmanship during the warranty period, Energy Focus will repair or replace (at its option) the component(s) under the conditions of this Warranty. Energy Focus will do so at its expense for the cost of materials but not for shipping.
