Please note that your cylinder can only be produced with your correct input of the technical specification. Bosch Rexroth Bosch Rexroth cylinders designs, manufactures and sells hydraulic cylinders up to a bore of 1.500 mm on request. The hydraulic cylinders may have a maximum stroke length of 24.000 mm. Production of these cylinders is concentrated in The Netherlands, China and Brazil. The following main modules are defined and standardized: Cylinder body and piston rod, pressure range, material quality Seals and bearings Mounting style Electronic feedback Manifold interface Three in One: Hydraulic Cylinders from Bosch Rexroth Whether you are integrating standard cylinders, branch cylinders or project cylinders into your overall concept: All standard series are highly configurable to an universal concept, thus enabling you to avoid special costly designs. Bosch Rexroth maintains actually a minimal number of standard series, preferring to concentrate on improving special features of variants instead. These standard cylinders have a bore up to 320 millimeters and a stroke length up to 4 meter. With branch cylinders highly specialized project design engineers work out customer-specific solutions: These cylinders are designed, tested and then, once ready they are series-produced in the required quantity, all in collaboration with the customer. Something special that s our strength: Bosch Rexroth develops and produces project cylinders for project-related individual solutions. We accept virtually every challenge, realizing cylinders with piston diameters up to 1.500 millimeters and stroke lengths up to 24 meters. Of course these cylinders match perfectly with Rexroth power unit, piping and accessories. Coating: The cylinder is working fully submerged. Bosch Rexroth has special coatings to protect the cylinder against under water environment. This applies to the rod (C.E.C.) as well as the shell (underwater coating). Acceptance: Each cylinder is tested to Bosch Rexroth standards. All non ferrous casting cylinders are tested including the accuracy of the anti-rotation device.

Non ferrous casting Mounting style Bosch Rexroth B.V. 5/15 Non ferrous casting The principle For vertical non ferrous casting, it is important to stabilize the table where all casts will be created. This table is lowered by a hydraulic cylinder. The table can have external guiding or internal guiding by the cylinder. Type I: External guiding is done by adding a extra frame, which stabilizes the table to avoid bending and rotation. External guidance makes it difficult to manage a stick-slip free movement and needs more maintenance. Also the guiding can easily damaged or wear which causes down time in the vertical caster. Older systems use cables in stead of a cylinder requiring even more maintenance. Type II: Without the external guidance, the hydraulic cylinder must take over the guiding function to ensure linear movement of the casting table. This hydraulic cylinder can easily manage a stick-slip free movement and the cylinder is easy to maintain. To ensure a high quality billet the cylinder guiding must have extreme accuracy, even in extended position and under eccentric load cases. Virtually no wear in guiding. Cylinders for non ferrous casting Bosch Rexroth translates the field experience into an application based standard which ensures the user a fit for purpose product. In our application based design we take care of the following phenomena continuous operation, underwater use, extreme accurate internal guiding, long stroke, anti stick slip, avoid table rotation, avoid seal damage, position control, hydraulic system integration and controls. Every Bosch Rexroth hydraulic cylinder for non ferrous casting is a special design for the (end) customer and application demands. Bosch Rexroth installs complete hydraulic systems for non ferrous casting in close cooperation with our clients all over the world. Mounting style Type I External guided Type II Internal guided To install the cylinder in the casting pit, the cylinder will be mounted with a front flange. The front flange is perpendicular to the bore and the spigot is concentric. To assemble the cylinder perfectly vertical a reference surface should be created in the pit below the front flange. This surface must create a perfect horizontal plain for the front flange of the cylinder. Secondly this support must be sufficient stiff. This list is generated out of references which are delivered by Bosch Rexroth in the past and are operating in a vertical caster. For the bending in a cylinder the plunger diameter is the most important figure. The cylinder will always be calculated after contact with Bosch Rexroth Boxtel (The Netherlands) and after input of the information required in the inquiry list. Oil connections Full non ferrous vertical casting cylinder with front flange. Stroke: 8.000 mm Bosch Rexroth standard connection is SAE connection code 62 (6.000 psi) according to SAE J518. Compact flange types have an advantage, because they provide the least chance for interference of the connection with the pitch circles for head and bottom. This connection is also one of the most reliable types in your application. The advantage of SAE connections is that the oil channel fits in between the bolts of the connection. This enables it to build the pipes very close to the cylinder using knee blocks. SAE Flange code 62 Rod side: (6.000 PSI) Size 1 (example)

Ceramax Engineered Coating Bosch Rexroth B.V. 7/15 Ceramax Engineered Coating As world market leader in design and manufacturing of customized hydraulic cylinders, Bosch Rexroth is a prominent pioneer in the field of piston rod protection. With the introduction of Ceramax to the market in 1989, Bosch Rexroth set a new global standard for piston rod coatings. With Ceramax an inherent corrosion problem in the application of hydraulic cylinders in different applications was solved. Ceramax has clearly proven its excellence as a universal rod coating. Since the introduction in 1989, over 14.000 hydraulic cylinders with Ceramax rod coatings have been in operation in a wide range of demanding applications. Continuous improvement The urge to create added value for our customers is the basis for a continuous improvement of our products. These improvements range from specific product features to rod coatings and alternative materials. As a result new coating processes were developed which allows to fine-tune the layer to the specific application demands. These varying from general industrial applications to severe applications requiring high wear and impact resistance in combinations with exceptional corrosion and chemical resistance. Ceramax Engineered Coating As a logical development to the original introduced applicable Ceramax coating, Bosch Rexroth introduced, on the Hannover fair of April 2001, a full range of coatings; Ceramax Engineered Coatings (CEC). This range of coatings consists of metal-matrix based coatings (CEC 2.x range). To apply these layers the Plasma spraying process, the HVOF (High Velocity Oxygen Fuel) spraying process or a combination of the two is used. The HVOF technology uses a lower temperature range in combination with a high velocity, allowing the application of a metal matrix. This new range of coatings opens the possibility to engineer the coating to the specific application demands. All CEC coatings can be used as a basis for the Bosch Rexroth position measuring system CIMS. Sealing system Protection umbrella Sealing system The Bosch Rexroth sealing system is developed by our inhouse R&D department in close cooperation with world leading sealing companies. For the vertical non ferrous caster the seals will be used under water in a heavy contaminated environment. Secondly low friction properties of the seals are very important to prevent stick slip. Protection umbrella The Bosch Rexroth cylinder has an optional umbrella system as a extra protection against non ferrous particles. Contamination which is floating in the water and can be a potential risk for the function of moving parts like the rod surface. The scraper is designed to manage an extreme tear and wear resistance to resist for example non ferrous particles which are in the water. Above picture shows us the cylinder head with extra umbrella. The umbrella functions: Particles in the water will be directed away from the cylinder by the surface of the umbrella. The umbrella contains a extra scraper which will wipe off all contamination from the piston rod and direct it away from the cylinder by the umbrella. When contamination passes the first scraper it can float away through big pass out holes under the umbrella. Now the normal scraper will wipe of possible remaining contamination. 1 st scraper can be replaced without removing cylinder umbrella Advantages: Above construction ensures a clean environment for the normal scraper and seals which ensures a very long life time and reduce risk of sealing failure caused by non ferrous particles. CIMS Measuring System Bosch Rexroth B.V. 9/15 CIMS Measuring system With the Bosch Rexroth measuring system, the most reliable solution to measure the movement of your hydraulic cylinder is there for you. The CIMS measuring system works in every environmental situation, such as dredging vessels, offshore plants, ship loading and unloading systems, tunneling machines and bridges. There is no environment where the CIMS measuring system does not work. Application of a CEC piston rod coatings is a prerequisite for the functioning of the CIMS unit, another Bosch Rexroth innovation. CIMS measuring system is a highly reliable, failsafe and accurate stroke measuring system for cylinders. The CIMS can easily be implemented in customer controls. The differential counting pulses are extremely protected against and insensitive to electrical noise. The pulses can be accepted by a variety of counters with differential line receivers. CIMS MKIII can be used for: Control of position Read-out of position Safeguarding / limiting of position Triggering of external actions CIMS MKIII offers fully digital signals for direct digital operation without any loss of accuracy and need for calibration. For less demanding applications conversion to analogue current or voltage is possible, but will ad an additional inaccuracy of approx. 0,2% full stroke. The CIMS MKIII sensor and electronics, are integrated in the cylinder head in a solid stainless steel housing outside the high pressure zone and fully protected against all environmental impacts. This construction also ensures easy serviceability and the possibility to offer redundant measurement solutions. A variety of electro-mechanical cable output from a high performance connector up to high pressure protection is available. Flexible MTS for speed control Flexible MTS for speed control Introduction The heart of MTS sensors is the ferromagnetic measuring element, also known as the waveguide, and a movable position magnet that generates a direct-axis magnetic field in the waveguide. When a current or interrogation pulse passes through the waveguide, a second magnetic field is created radially around the waveguide. The interaction between the magnetic field in the waveguide and the magnetic field produced by the position magnet generates a strain pulse which travels at a constant ultrasonic speed from its point of generation, the measurement point, to the end of the waveguide where it is transformed into an electric pulse in the sensor element. The resulting signal is processed by the specialized electronics of the Temposonics sensor. Design enhances reliability The extremely robust sensors are modular in mechanics and electronics design. A profile or rod-shaped sensor housing protects the sensing element which gives rise to the measurement signal. The sensor head accommodates the complete modular electronic interface with active signal conditioning. Double encapsulation ensures high operating safety and optimum EMC protection. The position transmitter, a permanent magnet fixed at the mobile machine part drives over the sensor s stroke contactlessly and starts measuring the housing wall. Mounting of sensor in demanding environments Bosch Rexroth has mounted this sensor in the cylinder between plunger and shell completely protected against the underwater environment. The sensor is mounted in the head of the cylinder for easy service ability. The SS housing with seals ensures protection against the underwater environment. Also the cable can be protected against pressure and external damage by our sealed protection hose. The sensor is mounted in a pipe which gives the possibility to change the sensor without loosing the hydraulic function. This ensures easy serviceability. Attention If position measurement is required without speed control, Bosch Rexroth advises to use the Ceramax Integrated Measuring System (CIMS). The CIMS sensor is less space consuming, which allows Bosch Rexroth to deliver an hydraulic cylinder with a smaller shell diameter. This results in a significant positive effect on the total price of the Bosch Rexroth hydraulic cylinder.

Deflection calculation Bosch Rexroth B.V. 11/15 Deflection calculation Every Bosch Rexroth cylinder is calculated on a wide range of functional aspects. For the non ferrous caster of the most important issue is the deflection and rotation of the piston rod during the vertical casting process. Deflection and rotation will cause bended or twisted products and should be minimized to acceptable limits in order to meet the quality requirements for the end products. Please note that higher quality requirements lead to cylinders which have less deflection and rotation. This cylinder has a bigger plunger and bigger shell and for this reason will be more costly. (a big casting table will need a bigger cylinder to reach same end product quality.) Deflection The two major causes for deflection are clearance in the guidings and the bending moment. Clearance is needed to allow the plunger and piston to move trough the head and the shell of the cylinder. Bosch Rexroth has a special manufacturing procedure for this cylinder to reach the highest accuracy possible. Bending moment is caused by eccentricity in the casting weight. When billets are closed on one side of the casting table it will have a eccentric weight. For this reason it is important to know what the maximum quantity of closed billets can be on one side of the table. With less bending moment we can design a smaller cylinder and reach the same quality. Output of calculation The graph below shows the outcome of the calculation. The X-axis shows the stroke of the cylinder. The example below shows us a cylinder with stroke 8.500 mm. Starting position of the vertical casting process is with plunger almost fully extended which corresponds with stroke 8,5 meter. In this position no billets are on the table so eccentricity / bending moment has value 0. With no bending moment the plunger will not have deflection. Because head piston distance is minimal in this position the tolerances between the parts give maximum movement at the piston rod end (appr. 1.5 mm). During the vertical casting process the bending moment will increase due to the increase of the total weight of the billets, The deflection will first increase due to the increase in bending moment. But when the piston rod becomes shorter and stiffer that has a positive influence on the deflection. Due to the increase of the distance between head and piston and the retracted plunger the clearance is quickly decreasing. Total deflection is sum of these values and is calculated in last column. Picture below shows us the chart in graph. Rotation Maximum rotation of the casting table is limited by the internal key. In order to allow the cylinder to move this key must also have a (very limited) clearance. Secondly the tolerance on the straightness of the key is a important figure for the maximum rotation of the table. For the rotation of the table also a bigger cylinder will cause less rotation than a smaller cylinder which has his key more close to the centre line of the cylinder. Normal values for the maximum rotation of the table are ±4 or ±5 (±4/60 or ±5/60 ) over the complete stroke of the cylinder. Billets in the middle of the casting table will not have any influence of rotation. For example: billets with distance of 1250 mm from the centre of the table and ±4 will have a theoretical maximum influence of appr. ±1,45 mm. Input for calculation On the last pages of this brochure a inquiry list in printed. In this list all necessary questions are presented. Most important questions for the bending and rotation calculations are: 1.) Required quality. This is maximum bending of the end product over the complete stroke and related allowed deflection/rotation. Stroke of product and cylinder are needed. 2.) Maximum bending moment on the plunger. 3.) Weight of casting table with all accessories. With all technical information we will make a input list. 12/15 Bosch Rexroth B.V. Stick slip simulation Stick slip simulation Next to deflection and rotation an important quality item for the end products is preventing stick slip in the cylinder. Without preventing stick slip the very slow moving cylinder will have an inconsistent speed and corrugated end products will be produced. Low friction seals The first measure against anti stick slip are the special Bosch Rexroth low friction seals. These seals are described in this brochure. Stick slip simulation Bosch Rexroth has a in house developed simulation program where we can simulate the vertical casting process with the cylinder, hydraulic system and table & pay load. For this simulation several technical questions are in the 3 rd sheet of the inquiry sheet. This simulation will be done after basic design of the cylinder is ready and all dimensions of the cylinder are fixed. As a input parameter the stick and slip properties of the low friction seal system in combination with the rod coating have been tested and measured by our development group. The simulation outcome is an orifice diameter. This orifice will create a pressure drop over the piston during casting. The orifice serves as the damping function in the mass, spring system. Please note that during ordering the cylinder or shortly after also the hydraulic system must be fixed in order to simulate the cylinder correctly and design the cylinder with the correct size orifices. Δ Orifice Below graph shows speed measuring on the first seconds after casting process is started. After just 1,5 second the cylinder is moving with a constant speed of 3,2 mm/s. When stick slip occurs this horizontal line will immediately visualize this by showing fluctuations.
