19 How To Determine The Correct Clutch Brake For Medium & Heavy- Duty Vehicles When installing a cast-iron pressure plate assembly onto a resurfaced flywheel, a thicker clutch brake may be needed in order to maximize the adjustment capacity of the clutch. That s because resurfacing a flywheel will move the installed clutch further away from the transmission. Once the flywheel thickness is determined, it is possible to determine the appropriate clutch brake thickness. Note: All Class 7-8 vehicles using a cast-iron pressure plate assembly have been designed with an OEM dimension of 2.50 from the engine housing flange (where the transmission is bolted) to the friction surface of a new flywheel. Measurement Procedure: 1. With the flywheel mounted to the engine. Place a straight edge or machinist ruler across the engine housing flange. Pot-type flywheels may extend past the engine flange (See Figure 1). If so, proceed to step 2b. 2a. Flat Flywheels: Using a dial caliper, measure the distance from the flywheel friction surface to the straight-edge (don t include the straight-edge thickness). Record the distance. 2b. Pot Flywheels: Place a straight-edge on the pot type flywheel. Using a dial caliper, measure from the flywheel friction surface to the straight-edge. Record the distance. Again, using the dial caliper, measure from the engine housing flange to the straight-edge. Subtract this distance from the previously recorded distance. 3. This distance is referred to as Dimension A, and it should be 2.50 or greater. If Dimension A is 2.50, the flywheel meets the OEM thickness. If Dimension A is greater than 2.50, the flywheel has been resurfaced. If Dimension A is greater than 2.73, the flywheel should be replaced. 4. Refer to the chart to determine the appropriate clutch brake style and thickness. In order to properly match the bearing to the vehicle s driveline components and operating conditions, AMS offers Nitrile sealed, Viton sealed or steel shielded. Nitrile and Viton rubber sealed bearings provide excellent resistance to petroleum products and external contamination. 21 Medium & Heavy-Duty Vehicle Clutch Brakes AMS Heavy Duty offers three styles of clutch brakes, engineered to eliminate damage to non-synchronized transmissions and minimize the effort required when shifting from neutral into first or reverse. The following details will aid in determining which style is better suited to the vehicle s specific operating conditions and repair requirements. 1-Piece Clutch Brake: The AMS 1-piece style provides a long service life due to its thicker-than-stock steel carrier plate and beefier tangs. It is a cost-effective and easy-to-install option when the transmission has already been removed. This 1-piece style has been discontinued in OEM applications and can only be removed with the transmission removed or by cutting it off of the input shaft. 2-Piece Hinged Clutch Brake: This unique hinged style features a locking system that is superior to competitive designs, because it ensures a stable and positive joint that will not fail under the heaviest torque loads. It is suited for service applications, can be easily installed without removing the transmission and is available in three thicknesses. Torque Limiting Clutch Brake: This is the current OEM style unit that is recommended for all severe duty applications. It features a hub, and self-contained Belleville washers that are designed to slip after approximately 12 lb. ft. of torque. This provides smoother engagement, and protects the brake from overloading or tang breakage resulting from driver abuse. It is a 1-piece design that can only be installed with the transmission removed. It is available in several thicknesses. Note: Resurfacing a flywheel moves the installed clutch further away from the transmission. Therefore, a thicker clutch brake is required in order to maximize the full adjustment capacity of the clutch. To determine if a thicker clutch brake is needed, place a straight-edge across the engine housing flange and measure to the flywheel friction surface (*Dimension A) (don t include the straight-edge thickness). After all, the cost to remove/reinstall the transmission after the clutch and flywheel have already been installed is far greater than the cost of an installation kit. 23 Heavy-Duty Vehicle Replacement Components In addition to the industry s most wide-ranging line up of alignment tools, pilot bearings, release bearings, clutch brakes, new no-core flywheels and bell housing inspection cover kits, AMS Heavy Duty also offers a variety of additional individually-packaged wear components, many of which are contained in our heavy-duty installation kits. These wear components should be replaced during each clutch/flywheel replacement for the following reasons: Clutch Fork: Worn release fingers shorten release bearing travel and create wear on the cross shaft and cross shaft bushing wears, resulting in excessive clutch pedal effort from linkage and clutch binding during engagement. Cross Shaft and Bushings: Excessive wear at the pivot points can cause side loading on the cross shaft bushings, producing sporadic changes in the amount of free play in the cab, erratic clutch engagement, and binding of the linkage system. Front Bearing Cover: Front bearing covers with a worn clutch brake surface will result in poor clutch brake performance and premature clutch brake service life. Replacing the front cover eliminates oil leaks produced from warped or pitted front bearing cover gasket surfaces. Input Shaft: Even the slightest input shaft spline wear can prevent the driven discs from sliding freely, causing poor clutch release or clutch drag. Input Shaft Support Bearing: Damage to this bearing increases rotational friction resulting in excessive noise and a seized support bearing. 24 Medium & Heavy-Duty Vehicle Bell Housing Inspection Cover Kits / Lube Tubes AMS Heavy Duty bell housing inspection cover kits are designed to assist in the lubrication of the release bearing and prevent contaminants from entering the bell housing (which can cause clutch components to stick or corrode). Each kit includes a 6.75 x 4.75 powder-coated stamped steel inspection cover, rubber plug, (2) mounting bolts, (2) lock washers and a lube tube (in varying lengths of 6, 7, 8, 9 or 12 ). The rubber plug allows passage of the lube tube thru the inspection cover, while sealing the bell housing. If present, remove the existing inspection cover, and then remove the existing zerk fitting or lube tube from the threaded boss on the release bearing housing. 2. Install the new lube tube into the threaded boss on the release bearing housing. 3. Apply grease via the lube tube (using only a hand operated grease gun) until grease purges from the rear of the release bearing housing onto the transmission input shaft. 4. Apply a small amount of grease onto both sides of the clutch brake (the clutch brake s stopping ability is not impacted because it is designed to operate with grease). 5. Apply grease to the cross shaft bushings and to the clutch fork fingers (where they contact the release bearing housing). 6. Slide the lube tube thru the rubber plug and mount the inspection cover onto the bell housing using the two mounting bolts and lock washers. Note: 1. The lube tube is designed only as a lubrication delivery mechanism and is NOT intended to eliminate removal of the inspection cover during the lubrication procedure (visual inspection is required to ensure proper lubrication). 2. Use only extreme pressure NLGI grade 2 or 3 lithium soap-based grease with a temperature performance range of (-35 F to +350 F). 3. Improper lubrication procedures or use of non-compatible grease (resulting in lube break-down) will cause bearing failure and excessive wear to the bushing, fork fingers and clutch brake friction material. 25 Medium & Heavy-Duty Vehicle Alignment Tools The use of a clutch alignment tool during clutch installation and removal is helpful in order to properly align the clutch components, and to prevent damage to the related components. Because the weight of some heavy-duty clutches approaches 150 lbs., it s important to only use a sturdy high-quality alignment tool. Each AMS Heavy Duty alignment tool is manufactured in the U.S.A of premium grade polypropylene material. Our thicker-walled design is produced using an injection molding process that yields increased structural rigidity and higher weight capacity over other designs. Furthermore, because the polypropylene material is resistant to degradation by oil and grease, an AMS alignment tool may be used repeatedly.
