As engine RPM increases, the balls contained in the z-start Pressure Plate travel up the ball ramps and push against the Top Plate. This action forces the Pressure Plate to engage the clutch pack. Installation Tips In order for the z-start Clutch to perform properly, it must be mounted properly. Measuring and maintaining the Installed Gap is critical. If the Installed Gap is too big the clutch will slip excessively and cause rapid clutch wear. If the Installed Gap is too small, the clutch will drag and cause engine stall. Recognize that the Pressure Plate travels along the tabs of the Lower Assembly as it engages and disengages. Anything preventing this travel will prevent full engagement and cause the clutch to slip excessively. The z-start only applies pressure to the hydraulic clutch system when the engine is running. Pulling the clutch lever repeatedly during the install, or when the motorcycle is off and the z-start is installed can damage your clutch system. Be very careful not to drop any screws, washers or springs into the crankcase opening! It is surprisingly easy to drop a little screw or washer down into your crankcase. It is not always so easy to get it out. Make sure all parts going in and coming out are accounted for before you finish the installation. A strong magnetic probe can often be used to retrieve little parts if you happen to drop something in. 05 Gas Gas 4-stroke customers: You must purchase a Gas Gas 2-stroke center clutch and a set of Gas Gas 2-stroke steel drive plates separately to install the z-start. 3

Bike Preparation and Disassembly 1. Turn the gas petcock to the off position and route the gas cap vent tube into the air. When you lay the bike over on its side, the gas in the bowl will drain out of the overflow tube. Be prepared to catch the gas in a suitable container to prevent a fire hazard. 2. Remove the bolt that attaches the rear brake lever to the frame so you can gain access to the clutch cover. Keep the o-rings off of the stock spacer because they will be re-installed later. 3. Remove the pin that is attaching the brake lever to the plunger of the rear brake master cylinder and set the brake lever aside. 4. Remove the clutch cover bolts with a 5mm allen key and carefully remove the clutch cover. 5. All 2-Strokes and 03-04 4-strokes: Using a 5 mm allen key, remove the bolts holding the stock pressure plate to the inner clutch hub. Lift off the pressure plate and the clutch lifter assembly. On some models, the clutch lifter assembly is secured to the pressure plate with a snap ring. The clutch lifter assembly consists of the Clutch Throw-out, a bearing, and a washer. (Do not remove the Throw-out shaft). Pressure plate, 6 bolts and springs and clutch throw-out assembly are not reinstalled. See following picture. When finished, skip to step 6 under Clutch Pack Configuration. Remove the 6 screws and springs holding the pressure plate and remove it. Note: 05 4-stroke models must remove the stock center clutch assembly and replace with a 04-05 Gas Gas 2-stroke center clutch. See following page for instructions. 4

05 4 Strokes only: Using a 4-mm allen key, remove the 3 bolts and large springs holding the stock pressure plate. Remove the retaining plate and clutch lifter assembly. The clutch lifter assembly consists of the Clutch Throw-out, a bearing, and a washer. Slide the outer portion of the clutch hub out so you can access the clutch pack and inner portion of the hub. Remove the entire clutch pack and the 3 smaller clutch springs. Separate the friction disks from the steel drive plates, steel drive plates will not be re-installed. Next, using a 27mm socket, remove the nut holding the inner portion of the clutch hub and remove it. Be sure to keep the thrust washer between the outer basket and inner hub on top of the clutch basket it may stick to the inner hub when you remove it. See following pictures. Removing the 3 bolts and large springs so the inner retaining plate and outer portion of hub can be removed. Clutch lifter removed Nut holding the inner portion of clutch hub Clutch pack and outer portion of hub removed, next remove the 3 springs, and nut so you can remove the inner portion of the hub. Next, install the 05 2-stroke center clutch (purchased separately). Make sure the thrust washer is in place between the outer basket and replacement center clutch. Re-install nut and torque to 50 ft.-lbs (68 Nm) with a 27mm socket. 5

Clutch Pack Configuration 6. All 2-Strokes and 03-04 4-strokes Starting under the top friction disk remove 6 of the stock.059 (1.5mm) drive plates and replace them with 6 Rekluse.045 (1.14mm) drive plates. 05 4-stroke only: Install 3 of the stock.059 (1.5mm) Gas Gas 2-stroke drive plates (purchased separately) and 4 of the Rekluse.045 (1.14mm) drive plates. Warning: Before finishing the install the top-most part of clutch pack must be a friction disk. Installing the Lower Assembly 7. Place the included M6 studs into the bike s center clutch standoffs and place 7 Mounting Shims over each standoff. See picture below. Install M6 studs and be very careful to get exactly 7 Mounting Shims over each stud. 8. Place the z-start Lower Assembly over the M6 Threaded Studs so the Threaded Studs pass through the corresponding set of 6 countersunk holes in the z-start Lower Assembly. There are two sets of 6 countersunk holes, use the inner set. 9. Carefully remove M6 Threaded Studs one at a time and replace them with M6 Flat Head Screws. Apply a small amount of blue Loctite 243 to each screw and torque to 96 inch pounds with a torque wrench. Make sure none of the Mounting Shims fall out from under the z-start Lower Assembly. After the screws are torqued down, check to ensure the top part of the Lower Assembly spins freely. 6

Assembling the Rekluse Throwout, Pressure Plate, and Top Plate 10. Guide the Rekluse Clutch throw-out into the hole in the transmission input shaft. Place the ½ Needle Thrust Bearing on top of the Rekluse Throw-out followed by the ½ Throw-out Thrust Washer. Next, place the belleville spring washer concave side down on top of the flat ½ Throw-out Washer. All 2-Strokes: Place the 2 C200L2 Wave Spring on top of the Lower Assembly. Refer to the Spring Adjustment chart at the end of this manual for setting descriptions and options. The C200L2 Wave Spring is the one that came packaged inside the z-start and it is the taller of the two Wave Springs included with the kit. All 4-Strokes: Place the 2 C200L1 Wave Spring on top of the Lower Assembly. This spring came packaged separately and is the shorter of the 2 springs included with the kit. See following pictures. 11. Place a small amount of oil in each of the Pressure Plates ball grooves. Place 1 Tungsten Carbide ball followed by 5 steel balls. Repeat the pattern until all slots contain a ball. It is very important to have the Tungsten Carbide balls spaced evenly around the pressure plate. 12. Place the Pressure Plate with the 30 Balls in place over the z-start Lower Assembly. Index the outer tabs of the Pressure Plate into the windows of the clutch basket. The outer tabs of the Pressure Plate must rest in the same clutch basket windows that the outer tabs of the friction disks do. Also ensure that the tabs of the Lower Assembly pass through the associated cut-outs in the Pressure Plate. Make sure the top of the Rekluse Throw-out assembly passes through the hole in the center of the z-start Pressure Plate. See following picture. Note: You may have to pull in on your clutch lever once to raise the Rekluse throw-out so it will locate through the hole in the Pressure Plate 13. While holding the Pressure Plate down, place the Top Plate over the Pressure Plate and fasten it to the tabs of the Lower Assembly with three of the M3 screws, through the three marked holes in the Top Plate. Lightly tighten each screw using a ¼ driver and the included Torx T10 driver tip. See following picture. Holding down Pressure Plate until Top Plate is securely fastened. Note: You will have to overcome the z-start Wave Spring and hold the Pressure Plate down until the 3 screws are securely fastened in order to tighten the Top Plate down properly. 8

Determine the installed gap of the Z-Start 14. Measure the installed gap of the z-start. Two sets of feeler gauges are required to measure the Installed Gap. The feeler gauges must be placed between the top most friction disk and the topmost steel drive plate in the clutch pack 180 apart. See following pictures. Note: Insert the 2 sets of feeler gauges directly across from one another (180 apart) to avoid the clutch pack from rocking resulting in an inaccurate measurement. Find the thickest feeler gauge that still slides back and forth with slight resistance. The installed gap must be between.030 (0.76mm) and.042 (1.07mm). If the gap is correct, move on to the next step. If the installed gap measurement is off, then the installed gap needs to be adjusted due to manufacturing variances in the bike s center clutch. If the measurement is greater than.042 replace one Rekluse.045 (1.14mm) drive plate with a stock.059 (1.5mm) drive plate. If the measurement is less than.029 replace one Stock.059 (1.5mm) drive plate with a Rekluse.045 (1.14mm) drive plate. Note: 1 x.055 Drive Plate is included to make finer wear adjustments between stock and Rekluse.045 drive plates. Note: Be sure to review the included Break-in and Maintenance Guide for clutch pack wear adjustments. Final Installation Steps 15. Using a small amount of Blue Loctite 243, install the rest of the M3 torx head screws and torque to 10 inch/pounds. 10 inch-pounds requires a good crank with the included Torx T10 driver tip, but be careful not to bend the head of the T10 driver tip. Remove the three marked M3 screws, add Loctite, and tighten. Note: Use 243 Loctite (Blue, oil resistant) to secure all M3 Torx screws 9

16. All 2-Strokes and 03-04 4-strokes: Re-install your clutch cover with the 2 included gaskets. The gaskets have an extended tab next to the hole that matches up with the bottom-most hole in the case. The tab should extend towards the front of the motorcycle. Hand-tighten each of the clutch cover bolts, then torque to 6 to 8 foot/pounds in 2 steps. See following picture. 05 4-Strokes only: Re-install your clutch cover with 1 of the included gaskets. The gaskets have an extended tab next to the hole that matches up with the bottom most hole on the case. The tab should extend towards the front of the motorcycle. Hand-tighten each of the clutch cover bolts, then torque to 6 to 8 foot/pounds in 2 steps. See following picture. Gasket installed properly with locating tab towards the front of the motorcycle and lined up with the bottom most hole. Note: The gaskets only line up in 1 position. The bolt holes appear to be evenly spaced around the gasket profile, but they are not. Ensure the gaskets are lined up properly, or you will have an oil leak. Installing Brake Lever Spacer 17. Slide the M8 x 35mm bolt through the back hole in the brake lever and secure the bolt to the lever with the M8 Nut. See following picture. M8 x 35mm bolt attached to brake lever with the M8 nut. 10

18. Install the Brake Lever Spacer with one of the stock o-rings placed between the spacer and lever, followed by placing the other o-ring on the outer side of the lever so that it will be between the lever and M8 x 60 mm bolt that will be used to re-attach the lever to the frame. Attach the brake lever to the frame with the M8 x 60mm bolt using the supplied M8 washer behind the head and using the stock nut from the stock brake lever bolt to secure. Line up and guide the exposed shank of the M8 x 35mm bolt (installed in Step 17) through the holes in the clevis that is attached to the plunger on the rear brake master cylinder. See following pictures. O-ring between Spacer and Lever O-ring placed between M8 washer and lever. M8 washer behind head of bolt. 19. Locate and contain the Clevis by installing the M8 nyloc nut. See following picture. M8 nyloc nut attached to M8 x 35mm bolt and centering/locating clevis of master cylinder plunger. Note: The clevis does not need to be pinched between the two nuts, simply thread the nyloc nut on far enough to eliminate excessive slop and contain the clevis between the 2 nuts. 11

WARNING: After a 20 minute break-in period, the clutch plates will seat in and you must re-measure the Installed Gap to guarantee the Installed Gap is within the prescribed range make drive plate adjustments if necessary. See step 14. Clutch break-in re-measurement of the Installed Gap is necessary whenever new clutch plates are installed. WARNING: Refer to the Safety Warnings and Break-in Tuning and Maintenance Guide before operating the z-start clutch. Adjusting the z-start Engagement RPM The engine speed at which the z-start begins to engage the clutch, also called the stall speed, can be adjusted. Included with the z-start are two 2 Wave Springs and two 2 Spring Adjustment Washers to fine tune the z-start stall speed. The Wave Springs and Flat Steel Washers are located inside the z-start between the Pressure Plate and Lower Assembly. To adjust the stall speed, it is necessary to remove the engine side cover and the M3 screws holding the z-start Top Plate to access the Wave Spring and Flat Steel Washers. Refer to the z-start Parts View and the installation instructions for detailed information on how to change the Wave Spring and Flat Steel Washer configuration. Use the following chart as a guideline for setting the stall speed. Remember many factors can affect the stall speed from bike to bike so the following chart is only a guideline. You can also make fine tuning adjustments by adjusting your idle speed. 2-Stroke Chart CS200L1 Wave Spring 1 x Flat Washer Low Stall Speed (typically just above idle) CS200L1 Wave Spring 2 x Flat Washers Medium Stall Speed CS200L2 Wave Spring 0 x Flat Washers Medium Stall Speed (very near previous setup) CS200L2 Wave Spring 1 x Flat Washers High Stall Speed Note: To get clutch engagement at higher RPM s (more Slip) remove the 5 Tungsten Carbide balls and replace them with the 5 extra Steel Balls. 4-Stroke Chart CS200L1 Wave Spring 0 x Flat Washers Very Low Stall Speed CS200L1 Wave Spring 1 x Flat Washer Low Stall Speed (typically just above idle) CS200L1 Wave Spring 2 x Flat Washers Medium Stall Speed CS200L2 Wave Spring 0 x Flat Washers Medium Stall Speed (very near previous setup) CS200L2 Wave Spring 1 x Flat Washers High Stall Speed 12
