Wally Plumley 928 Specialists Thetoothedcamshaftdrivebelt,morecommonlyreferredtoasthetimingbelt,anditstensioner,makeuponeofthemost criticalofthe928 ssubsystems.thistoothedrubberandfabricbeltisresponsiblefordrivingthecamshafts(twocams, operatingsixteenvalves,upthroughmodelyear("my")1984forus"speccarsandmy1986foreuro"speccars;fourcams, operatingthirty"twovalves,forus"speccarsformy1985andlaterandall928sworldwidefrommy1987),thewaterpumpand theoilpump,andisoneofthelongesttimingbeltseverusedonaproductionautomobile. Whileatimingbeltfailureisseriousonany928,itcanbeadisasteronalatermodel.Atsomepoint,the928enginechanged froma"free"wheeling"toa"interference"or"valve"crash"design,butthereisnotuniversalagreementonexactlywhenthis changeoccurred.thismeansthatonallexcepttheearliesttwo"valvecars,timingbeltfailureorslippagecancausethepistons tohitthevalves,resultinginmajordamagetotheengine.atoothedbelttensionwarningsystem,whichcangiveearlywarning ofabeltproblem,wasaddedinmy1985. Thefactory"recommendedreplacementintervalforthetimingbeltis60,000miles,butmoreconservativeorpessimistic ownersoftenobserveshorterintervals,suchas40,000miles.thereisgeneralagreementthatageshouldalsobeafactor,with replacementsuggestedatnomorethaneveryfouryears,nomatterhowmuchorlittleyou vedriveninthattime.ifyoudon t knowwhenyourbeltwaslastreplaced,youshouldseriouslyconsiderreplacingit,especiallyona32"valveengine.youshould alsooccasionallypulloffanairtubeandvisuallyinspectthebeltatidle(my1986anduponly). Replacingthetimingbeltiswithinthecapabilitiesofacompetent"DIY"(doityourself)owner,butaccesstotheshopmanuals andsomespecialtoolsarerequired.typicalshopcostfortimingbeltandwaterpumpreplacementrunsfrom$500(all amountsinusdollars)to$1000,whilethediycostshouldrunfrom$250to$300.thisarticlemerelygivessomehelpful informationnotfoundinthemanuals,anddoesnotbyitselffurnishsufficientinformationtoperformthereplacement operation.werecommendthatyoudonottrytoreplacethetimingbeltwithoutthemanualsandspecialtool. Therearemanythingsthatyoushouldcheckwhileyouareinthere("WYAIT").Thisisagoodtimetoinspectand,asneeded, replacetheaccessorydrivebelts.onthefour"camengines,takeaverycarefullookatthedistributorcapsandrotors.especially ifyouarepayingashoptoreplacethetimingbelt,giveveryseriousconsiderationtoreplacingthewaterpumpatthesame time.theextralaborchargeshouldbeminor,sinceremovingthebeltfullyexposesthewaterpump,whilereplacingthewater pumpalonerequiresremovalandreinstallationofthetimingbelt.thepumpshouldbeabout$125orsofromanindependent vendor,althoughashopwillusuallychargemore.thissmallinvestmentcouldhelpyouavoidaflatbedchargeandanexpensive repairbilllater. Checkthecrankpulleyseal,thecamshaftseals,andtheoilpumpsealforleakage.Thirty"two"valveengineshavecamsealing plugs(figure5)onthefrontendsofthesecondcams;theseoftenleak,andnowisthebesttimetoreplacethese.similar sealingplugsarealsoontherearendsofallcams,andareoftenresponsibleforoilleaksdownthebackoftheengine.theold" styleo"ringsealsarediscontinued.youcaneithertrytofindasuitableo"ringreplacement,orreplacetheplugsandtheir retainerswiththenewdesign.seeshopmanualpage15"120foranillustrationoftheoldstyle,and15"128aforthenewstyle.
Sinceyouwillbeworkingaround12voltdcconnectionsandremovingthealternator,itisagoodideatodisconnectthebattery groundstrap.keeptrackofthetimingcoverbolts,astheyarenotallthesame. Thetensioner(FIGURE1)deservesspecialmention.Thislittledeviceservestotensionthebelt,adjustingautomaticallyfor temperature,andhydraulicallydampensbeltvibrationsandfluctuations. Onthe32"valveengines,italsotriggersthebelttensionwarninglight(FIGURE2ANDFIGURE12).Thetensionershouldbe rebuilteverytimethatyoureplacethetimingbelt.thisisasimple,inexpensivejobthatcouldpaybigdividends.pages15"20 through15"25intheshopmanualshowthisoperation.oneofthetensionerboltsgoesintothewaterjacket,andcoolantwill drainoutwhenitisremoved,sothreadlockingcompoundisusedonthisboltduringreinstallation.observecarefullyandmake notesorphotosasyoudisassemblethetensionerarm(figure2),especiallythesequenceofspring,switchpieceandbushings onthe32"valveunits"thisisn tshowninthemanual
YouwillneedanO"ring(32"valveonly),arubberboot,abootclamp,andagasket.928Specialistsoffersarebuildkitforthe tensionerthatcontainsallneededparts.therubberboot(figure3)isoneofthemostcriticalparts.itgetsbrittlewithageand heat,andifitcracks,theoilleaksoutandthedampeningactionislost.onearliercars,pourthehousingalmostfullof90" weightgearoilbeforeinstallingtheboot.endnipperpliers(electricalcutterswiththebladesrunningacrosstheend)workwell totightenthebootclamp.becarefultokeepthegasket(figure4)frombendingorslipping"installationcanbealittletricky. Gluingthegaskettothetensionerhousinghelps.
Afterinstallation,atrigger"typeoilcanandapieceofplastichosehelpsgreatlyinrefillingthetensionerwith90"weightgearoil, usingthefillandbleedscrews(figure1).bepatientandholdpressureontheoiluntilthehousingisfull;theoilisthickand thehousingpassagesarecomplex.earliercarshaveplugsratherthanfill/bleedfittings,buttheirless"complexpassagesare easiertofill.notethatallillustrationsofthetensionerinthisarticleareofthelatertype. Thefollowingprocedureshouldbefollowedonanyenginethathasa45"degreemarkonthecrankpulley,andforcertainon any32"valveengineafterremovingthetoptimingbeltcovers,butbeforeremovingthecrankpulley,turntheengine(always inthenormalclockwisedirection)untilthetopdeadcentermarkonthecrankpulleyisalignedwiththepointer,andthe notchesonthebackofthecamshaftwheelsarealignedwiththedimplesinthebackingplates(figure5).notethatfigure5is atthe45"degreeposition,notthetopdeadcenterpositionthenturnthecrank17/8turns,aligningthe45"degreemarkwith
thepointer(figure6).carefullyaddanew45degreemark(figure5)toeachofthecamshaftpulleys,sothatyoucaninstall thebeltwiththeengineinthe45degreepositionlater. Thefirstspecialtoolsneededarea3/4"drivesocketandpullhandle,andtheflywheelstop(p/n9161toMY1982,p/n9161/1 formy1983andup).theflywheelstopcanberentedfromsomeofthe928vendors,butitissuchaninexpensivetoolthatyou probablywanttobuyit.whileyoumightgetthecrankpulleyboltoffwithoutthesetools,itistorquedto218lb"ft,anditwill takeconsiderablymoretorquetobreakitloose.wehavesnapped1/2"craftsmanpullhandles,extensions,andadapters trying,buta3/4"drivesocketandhandleworkedfine.theboltis27mm,buta11/6"socketalsofits.nopullershouldbe neededtoremovethepulley"justprygentlyandwriggle. Followthemanualandremovethecoversandthebelt.Checkforleaks,thencleanthearea.Remove,rebuild,andreinstallthe tensionerhousingasdetailedearlier.inspectallpulleysandsprocketsforwearordamage.checkthebearingsinthetimingbelt tensionerandidlerpulleys(figure2)verycarefully.thereshouldbenolooseness,grittiness,orroughness.checktheplastic bushingsinthetensionerarm(figure2)verycarefully,andreplacethemifthereareanysignsofwear.checktheboltfor wear(figure2).clean,lube,andpreparethetensionarmassemblyforreinstallation. Withthemarksthatyouadded(FIGURE5),youcaninstallthenewtimingbeltatthe45degreeposition.sincethisistheonly positionthatiscertaintoallowcamshaftmovementwithnodangerofvalvecrashing,andsincethecamswanttomove suddenlyandunexpectedly(duetovalvespringpressure),thisisthesafestpositionatwhichtoinstallthebelt.rememberthat allbeltslackshouldbeatthetensioner.stuffaragunderthecrankpulleytoholdthebeltonthepulleyandmakeinstallation muchlessfrustrating.pullthebelttightlyovertheoilpump,thenthedriver sside(forleft"handdrivecars)camsprocket,and applyaspringclamporclothespintoholditinplace. Goaroundthewaterpump,andpullthebelttightlyoverthepassenger sside(forleft"handdrivecars)camsprocket,applying anotherspringclamptoholditinplace.checkthecamtimingmarks.reinstallthetensionerarmandtensioner,andrunthe tensionerboltuptosnugthebelt.removeallragsandclamps,removetheflywheellock,andtemporarilyinstallthecrank pulley.turntheenginetotopdeadcenterandcheckalltimingmarks.rememberthatthecamtimingmarksareontheback sideofthecamsprockets"thesearetheonesthatyoucanseethroughtheairtubesonthemy1986andupengines.their
positionsareindicatedintheillustration,butyoucan tseethemarksfromthisangle(figure5).turntheenginetwoturns, andcheckalltimingmarks. Calibratethetensiontestertool(p/n9201)(FIGURE7),usingthecalibrationbar(FIGURE7)thatshouldaccompanyarental tool,orthatyoushouldhaveboughtwhenyouboughtthetool.thiswillgiveyouagoodfeelforhowthetoolworks(figure 8).Checktobesurethatthelockingpin(FIGURE9)smoothlyandeasilyentersitsholeintheslidinggaugepin.Thecalibration valueis4,andissetbyturningtheknurledcalibration"adjustingwheelbehindthedial(figure8).
Firstandmostimportantlyyouarereadingtheloosesideofthebelt.Thereareeithersixteenorthirty"twovalvespressingon thecamshaftlobes,witheachapplyingacoupleofhundredpoundsofspringpressureontosmooth,lubricatedinclinedplanes. Thispressuretriestomakethecamsrotate,whichwillchangethetensionreadingsthatyouget.Thismeansthatthefirst requirementforgettingrepeatablereadingsistoturntheengineinthedirectionofnormalrotation(always)untilitison topdeadcenter,firingposition.thatis,themarksonthecrankdamperandthecovershouldshowtopdeadcenter,andthe marksonthebacks(notthe45degreemarksthatyouadded)ofboththecamwheelsshouldbealignedwiththedimpleson theflanges.ifyouareevenalittlebitoff,itwillchangethereading,duetothevalvespringpressuresonthecams.youmust notbacktheengineup,evenatinybittoalignthemarks,asthiswillseriouslychangethetensionread Ifyougettheenginepositionpreciselyright,youwilldiscoverthattheteethonthebeltaretheninthesamepositioneach time.thisallowstheeliminationofanothervariable,thedistanceofabelttoothnotchfromthecampulley.therewillbe eitheroneortwonotcheswhereyoucanplacethetensiongaugeroller,andoneofthemwillbettercentertheslidinggauge pinonthepumpbracket(figure10).becertainthattheendofthegaugeneverhitsthelowerbeltcover,ifitisinstalled.
Pullthelockingpin,andgentlyturnthesmallknobinthecenterofthedialfacecounterclockwisesothatthemaxreadinghand isatoptheindicatorhand.putthetoolinplace,tryingtohitthesametoothvalleywiththeroundrollereachtime.asshownon page15"18cinthemanualandfigure11ofthisarticle,yousupportthedialendofthegaugewithyourleftthumbandindex finger,pressinguponlyenoughtosupporttheweightofthetool,andcarefullykeepingthetool sflatpaddles(slidingshoes) androller(figure8)paralleltothebelt. Pressdownontheslidinggaugepin(right)end(FIGURE9)ofthetoolwithyourrightindexfinger(FIGURE11),beingcarefulto avoidtippingortwistingthetool,untilthelockingpinslipsintoitsholeintheslidinggaugepin.donotpressdownfurtheron thegaugeafterthelockingpinslipsintoitsholereadthevalueonthedial.youcanthenturnthemaxreadinghand counterclockwisewiththecentralknobuntilittouchestheindicatorhand,pullthelockingpin,andcarefullyremovethetoolso thatyoucanmoreeasilyreadthemaxreadingindicator,butthein"placereadingseemsmoretrustworthy.the16"valve modelsshouldbesetto4.5,whilethe32"valvemodelsshouldbesetto5.0"5.3. Rotatetheenginetwoturns(torunallvalvesthroughonefullcycle),andrepeatthemeasurement.Youshouldbeabletoget veryrepeatablereadings,andevensmalladjustmentstothetensionerboltshouldmakeanoticeabledifferenceinthetension. Checkalltimingmarksonemoretime. Reassembletheengine.Checktheelectricalconnections(FIGURE12)onthe32"valveunits,slightlybendingtheconnectorsas necessarytoensuregoodcontact.iftheseconnectionsareloose,youwillgetintermittentfalsebelttensionwarnings.usethe tensioningtooltosetthetensiononthetoothedalternatorbelt(my1982andup)to9.2onanewbeltor8.4to9.2onaused belt(whichwillbemuchtighterthanyouwouldhavethought). Thetimingbeltmustberetensionedafteritisbrokenin.Theshopmanualsaystoretensionafter1000km,butaslipincluded withyourbeltwillprobablygivealongerperiod,suchas2000miles.muchlessdisassemblyisneededtocheckthetension,as onlythetoppassengerside(forleft"handdrivecars)covermustberemoved. Thereisalotofunderstandableconcernoverthedurabilityandreliabilityofthe928timingbeltandtensionersystem.Ifthe systemisproperlyinstalledandmaintained,itisaveryreliable,durablesystem.whilerandommechanicalfailurescananddo
