REGULATED BATTERY CHARGING KITS P/N 505 & 505 INSTALLATION INSTRUCTIONS Used for installation of Regulated Battery Charging Kits P/N s 505 and 505 on 00 and newer Stroke 9.9 & 5 HP, Manual & Electric Start Outboards For safety reasons, this kit must be installed by an authorized Evinrude /Johnson dealer. These installation instructions contain information that can help prevent personal injury and damage to equipment. DESCRIPTION Regulated battery charging is achieved with the addition of a rectifier regulator and 0 watt battery charging coil to increase the battery charging coil capacity to 0 watts. Timing coil leads. Charge coil leads. All Models Note position of cable before removal. Loosen neutral start lockout cable anchor nut to allow inner cable removal from clutch lever bracket.. Ignition module harness and connector. Timing coil leads. Charge coil leads 0059. Neutral start lockout cable 005 of 6

Remove four flywheel cover screws and remove cover.. Screws 005 Using flywheel holding tool, remove flywheel nut, washer and key. Do not thread puller screws more than 0.9 in. (0 mm) into flywheel. Damage will occur to coils under flywheel if screws contact coils. Remove the flywheel using Universal Puller, P/N 780 with Bolt Kit P/N 505.. Flywheel nut. Washer. Flywheel key. Flywheel Remove coils from stator plate. Remove three stator base screws and remove base. 00 Coils removed for clarity. Screws 00A Electric Start Models Disconnect rectifier leads and remove rectifier.. Flywheel holding tool (See service manual) 0055. Rectifier 0057 of 6

All Models Install rectifier/regulator assembly using two screws, P/N 500000. Apply Nut Lock to screws and fasten securely.. Wire routing 009. Rectifier regulator 009 Fasten the following to the stator plate: Charge coil. Battery coil. Timing coil. Apply Nut Lock to original screws and fasten securely. Connect leads: Timing coil Charge coil Connect battery charge coil leads (yellow to yellow; red to red). Connect battery charge coil leads to rectifier/ regulator leads (yellow to yellow; red to red). One yellow female bullet terminal will remain disconnected (open). Install additional battery charging coil, P/N 506, to stator plate. Using two screws, P/N 5000, apply Nut Lock and fasten securely. Position coil leads under stator plate as shown. Fasten stator plate assembly to cylinder crankcase. Apply Nut Lock to original screws and fasten securely.. Additional battery charging coil (Outline shown) 007A Check all wiring; leads must avoid any contact with moving parts. 0060 Secure all leads to avoid damage from moving parts. of 6

Electric Start Models Connect rectifier/regulator white and black leads to the mating engine harness terminals previously used for rectifier. Refer to electrical schematic below for detailed electrical connection information. Fuse case wire (W/R) must be connected to the battery cable side of the relay. Connect fuse lead assembly, P/N 50059, to battery harness white lead using terminal connector, P/N 5006. Complete fuse lead connection to rectifier regulator white lead. Connect battery harness black lead to terminal adapter, P/N 5006. Complete connection of terminal adapter to ground at existing main ground connection on PORT side of cylinder crankcase. Refer to electrical schematic below for detailed electrical connection information. 5 Electrical schematic. Fuse case wire assembly (W/R) P/N 50059. Ground lead assembly P/N 5006 006 Manual Start Models Install receptacle grommet, P/N 50067, in lower engine cover. Route battery lead plug assembly, P/N 5059, bullet terminal end of harness through grommet. Connect rectifier regulator black lead to engine harness bullet terminal connected at existing main ground connection on PORT side of cylinder crankcase.. Engine harness ground lead. Main ground connection 006. Receptacle grommet. Battery lead plug assembly 006 5 of 6

Clean flywheel and crankshaft mating surfaces with cleaning solvent. Install: Flywheel key Flywheel Flywheel washer and nut Clean mating surfaces and torque flywheel nut to 50.5 ft. lbs. (70 N m) Attach inner cable end to clutch lever bracket. Fasten neutral start lockout cable to anchor, adjust to position noted during removal, secure with jam nut.. Neutral start lockout cable 005. Flywheel nut. Washer. Flywheel key. Flywheel 00 Use feeler gauge to set gap of 0.08 in. (0.7 mm) between timing coil and flywheel. Check all wiring; leads must avoid any contact with moving parts. WARNING Test operation of neutral start lockout. Manual starter should not engage flywheel if outboard is in FORWARD or REVERSE gear.. Feeler gauge. Timing coil 0065 Install flywheel cover with four screws. Apply Nut Lock to screws and fasten securely. Attach ignition harness to flywheel cover and connect to ignition module. 6 of 6
