REMOVE THE EXISTING EXHAUST: STEP 2 STEP 3 STEP 4 STEP 5 STEP 6 STEP 7 STEP 8 STEP 9 STEP 10 STEP 11 Remove both left and right saddlebags and set them on a soft, sturdy surface. Loosen the bolt from the pinch clamp on the front end of each muffler. Remove the two 5/16 bolts that mount each muffler to the saddlebag supports. Save these parts, they will be re used. Remove the existing mufflers and set them aside. On older models, spread the clamps just enough to remove them. It may be necessary to use a penetrating lubricant to loosen the muffler from the head pipe. On 07 08 models: Find and unplug the O2 sensor wires from the wiring harness and remove cable tie holding front wire to frame. Feed the end of the wires through the frame so they are free from the motorcycle. Pay attention to wire routing for re installation. Remove the right hand floorboard and mounting brackets. Remove both passenger floorboards. Loosen the heat shield clamps on both front and rear exhaust pipes. Loosen the rear head pipe clamp located behind the rear cylinder. Remove the section of head pipe connecting the left side muffler. On 95 06 models: Remove the clamp holding the front head pipe to the transmission housing. On 07 08 models: Remove the nut and carriage bolt holding the front head pipe to the bracket on the transmission housing (save these parts, they will be reused). Remove the two mounting nuts from each head pipe, located at the cylinder head. Carefully remove the head pipes and set them aside. On 95 06 models: Refer to PIC 1. Remove the rear cylinder bracket by removing the two starter mounting bolts. Install new mounting bracket (stamped 728 P), and torque to 13 16 ft lbs (17.63 21.69 Nm).. Make sure the battery ground cable is secure and properly routed. Install mounting post (from OEM system) so the nut is accessible from right side of motorcycle and saddle will support underside of exhaust pipe. Pre 1998 models do not come with this mounting post. It can be ordered from the dealer, H/D P/N 65619 98. PIC 1 MOUNTING POST INSTALL NEW BRACKET 728 P On 07 08 models: Refer to PIC 2. Remove the rear cylinder bracket by removing the two starter mounting bolts. Install new bracket (stamped 422 P) and torque to 13 16 ft lbs (17.63 21.69 Nm). Install mounting post (from OEM system) so the nut is accessible from right side of motorcycle and saddle will support underside of exhaust pipe. Twist the transmission breather hose down towards the left hand side to get it as far away from the pipe as possible. PIC 2 BRACKET 422 P TRANS BREATHER HOSE TWISTED DOWN 2

STEP 12 STEP 13 Refer to PIC 3. On 07 08 models: Replace the bracket on the transmission housing with new bracket (stamped 423 P) and torque to 13 16 ft lbs (17.63 21.69 Nm).. Carefully remove the exhaust port flanges and retaining rings from the stock exhaust system using snap ring pliers. INSTALL THE CRUSHER TRUE DUALS: Replace bent or damaged retaining rings. Check exhaust port gasket condition. Replace the exhaust gaskets with Crusher Cometic P/N 482 for best performance. PIC 3 BRACKET 423 P STEP 1 Refer to PIC 4. Remove head pipes and heat shields from protective packaging. Place each heat shield on a non abrasive surface such as a blanket or carpet. Using a felt tip pen, mark outside edge of each heat shield to show location of mounting clips that hose clamps (supplied) will loop through. PIC 4 T BOLT CLAMP O2 SENSOR OR PLUG STEP 2 On 07 08 models: Refer to PIC 4 and 5. Slide the supplied chrome clamp onto the front head pipe so it sits near its installed position. STEP 3 Refer to PIC 6. On the rear head pipe, slide the barrel bolt clamp up the pipe so it sits on the straight section of pipe closest to the cylinder head. When pipe is installed, clamp nut should hang under head pipe and point towards the engine. PIC 5 NOTE POSITION OF CHROME CLAMP STEP 4 On 95 06 models: Locate the O2 sensor bung plugs and install one in each head pipe. STEP 5 STEP 6 STEP 7 STEP 8 STEP 9 On 07 08 models: Apply a small amount of anti seize compound to the threads of the oxygen sensors and install them into the new head pipes. Be careful not to get anti seize on sensor tip, it may affect sensor function. Refer to PIC 4. Lay the rear head pipe into the heat shield and install each hose clamp by feeding tail end of clamps into heat shield clips. Take note of location of clamp screw head direction (screw head must be accessible when system is installed for adjustment purposes). Install the exhaust port flanges and retaining rings onto head pipes. Check the existing exhaust gaskets to be sure they are in good shape. If you have any doubts as to their condition, replace them. Recommended replacement exhaust port gaskets, Crusher Cometic P/N 482. Install the rear head pipe assembly into exhaust port. Use existing flange nuts, do not tighten at this time. Refer to PIC 6 and 7. Slide barrel bolt clamp into position on pipe mounting post attached to rear cylinder bracket, do not tighten at this time. PIC 6 PIC 7 PIPE MOUNTING POST ATTACHED TO BRACKET 422 P NOTE POSITION AND DIRECTION OF BARREL BOLT CLAMP BARREL BOLT CLAMP 3

STEP 10 STEP 11 Install front head pipe into exhaust port, using the existing flange nuts. Do not tighten at this time. On 95 06 models: Refer to PIC 8. Install the Large T bolt clamp onto front head pipe looping through OEM support bracket under transmission cover. Do not tighten at this time. PIC 8 STEP 12 STEP 13 STEP 14 STEP 15 STEP 16 STEP 17 STEP 18 STEP 19 STEP 20 STEP 21 STEP 22 On 07 08 models: Refer to FIG 1. Install the chrome clamp to bracket 423 P under the transmission cover while sandwiching one of the 1 x 3/16 washers. Do not tighten at this time. On bikes equipped with hydraulic clutches it may be necessary to FIG 1 loosen the bracket in order to slip the carriage bolt through the clamp and bracket. Install the heat shield onto the front head pipe and loosely tighten the clamps. Install the small T bolt clamp over the front of each muffler so the nut faces inward toward the motorcycle. Slip the muffler over the head pipe and under the heat shield. Mount the muffler to the saddlebag support using the stock 5/16 bolts and tighten. There may be a different muffler for the left and right side of the motorcycle. If so, the dent in each canister should always face in. Tighten the exhaust port flange nuts. Tighten the chrome and T bolt clamps on the head pipes. Adjust the rear cylinder support bracket (if necessary) and tighten the securing nut. Tighten the barrel clamp. This nut is difficult to reach and you may have to determine the mounting post location, remove the pipe and then tighten the nut. Tighten the two muffler clamps. Tighten the hose clamps securing the heat shields. On 07 08 models: Plug O2 sensor wires back into wiring harness and route wires away from hot areas of motorcycle. Use the nylon cable tie to replace removed tie on the front head pipe O2 sensor wire. Reinstall the right hand floorboard using two 1 x 3/16 washers and 1/2 x 1 1/4 socket head cap screws to space the floorboard away from the front head pipe. Reinstall both passenger floorboards. Floorboards can be installed in three positions. Install both floorboards at the same height. Wipe any fingerprints or oil off the exhaust system before starting your motorcycle. Be sure to tighten all hardware before starting your motorcycle. 1 x 3/16 WASHER LARGE T BOLT CLAMP VIEW FROM REAR OF MOTORCYCLE CARRIAGE BOLT PIPE D450 FC BRACKET 423 P NUT CHROME CLAMP KURYAKYN DOES NOT PROVIDE WARRANTY COVERAGE ON DISCOLORED EXHAUST PRODUCTS! Discoloration is not a defect in chrome. All chrome exhaust systems will eventually discolor. Chrome discoloration is a result of heat. The more heat to which the chrome is exposed, the quicker and more severe the discoloration. 4

EXHAUST CARE: 1. Proper tuning is important. Carbureted bikes should be re jetted and fuel injected bikes should be tuned with a TTS MasterTune tuning system (calibrations available at www.kuryakyn.com) by an experienced tuner, on a dyno, with an exhaust gas analyzer. 2007 and up Harley Davidson Twin Cam engines run especially lean combined with retarded ignition timing. Lean conditions and/or retarded ignition timing will cause high exhaust temperatures and discolor chrome exhaust. 2. Avoid long periods of idling as this can cause discoloration. 3. Make sure there are no exhaust leaks at the junction of the exhaust pipes and cylinder heads. We recommend replacing the gaskets with CRUSHER Cometic exhaust gaskets, P/N 482. 4. Make sure there are no intake leaks. Intake leaks will cause a lean condition and engine overheating leading to discoloration. 5. When installing new chrome exhaust, make sure your hands are clean and free of grease and oil. After installation, thoroughly clean pipes with a soft clean cloth and cleaning solvent that will leave no residue (glass cleaner, alcohol, ammonia, etc ) before starting the motorcycle.
