PLEASE READ THE FOLLOWING BULLETIN BEFORE CONTINUING WITH YOUR TIMING BELT REPLACEMENT Bulletin: Prevent Premature Water Pump Failure! BLAUfergnugen! Inc. recommends that an Audi Vw Factory Trained ASE Certified Technician install your parts to ensure your safety. Always read Robert Bentley factory service manual safety instructions and guidelines. ALWAYS WEAR SAFETY GLASSES AND OTHER SAFETY ITEMS WHEN PERFORMING THE FOLLOWING WORK! Installers Responsibility: Blauparts recommends that installers take the necessary time to thoroughly follow the steps outlined in this bulletin to prevent future labor costs, as well as any inconvenience after the installation of the water pump included in this timing belt kit. It has been noted that due to time constraints, inconvenience, and profit, many individuals and mechanics alike, do not take the extra time needed to thoroughly flush the entire vehicle cooling system prior to the installation of the new water pump. Just draining the cooling system and refilling the system is not enough! Premature water pump failure (water pump seals and bearings) can occur because of failing to take the time to flush the entire cooling system and its related components. Often when problems arise, such as a coolant leak, the new water pump is blamed as the cause when in fact the opposite is true. It is usually because the installer has neglected to follow these steps listed below. Flushing the Cooling System: It is imperative that the cooling system be thoroughly flushed of all accumulated silt and sediment build up, including all aftermarket cooling system additives, or stop leak products that may have been added to the cooling system, past or present. This would entail flushing the radiator, engine block, heater core and hoses etc. Use Only Tap Water to flush the entire cooling system. DO NOT USE Cooling System Flush Products since many contain muriatic and/or other acids. Remnants of such acids left in the cooling system can cause your new water pump to prematurely fail. Water Pump Installation: Take extra time in cleaning the water pump gasket/o-ring mating surfaces. Make sure the surface is free of all old gasket material and corrosion build up before installing your new water pump. It may be necessary to use a light abrasive scuff pad or razor blade. Gasket sealing agents should NOT be used if your water pump includes a paper gasket. If the water pump mounting surface area on the engine block is throughly cleaned, smooth and free from old gasket debris, gasket sealing agents ( Form a Gasket products in gel or spray forms) are not needed. Sealing agents vary in composition and intended usage, and when used in conjunction with paper gaskets may affect the paper gaskets long term ability to compress and/or perform its sealing function. Appropriate gel like gasket sealing agents should only be used in the case of severe pitting of the engine block surface whereby an even and smooth mounting surface for the water pump is not attainable. Double check all water pump mounting bolts for tightness. A loose or missing water pump or thermostat housing bolt can result in a leak and falsely attributing the water pump as defective. Filling the Cooling System: IMPORTANT: Read the Warnings on the antifreeze coolant bottle, improper use is HARMFUL or FATAL. Use only Audi, Vw G-12 antifreeze coolant which was included in your timing belt kit. These bottles contain coolant that is concentrated. You must dilute the coolant. Mix 50% coolant with 50% DEIONIZED WATER. DEIONIZED WATER IS PREFERRED. However, if it is not available use distilled water. DO NOT MIX TAP WATER with new coolant if at all possible. Tap water varies in Ph and mineral content and depending on these factors, can adversely effect your new water pump and other cooling system components. Water Pump Break in Period: All water pumps are inspected and air pressure tested at the factory for any leaks. However, new water pumps do have a break in period. It is not uncommon for a new water pump to have some seepage of coolant from the discharge hole below the water pump pulley shortly after start up. This is because the unique seal material in the new water pump is designed to bed in as the impeller shaft spins. Slight weeping or dampness from or around the discharge hole or cap is allowable for at least 100 miles after installation and should not be attributed as a defective water pump. Maintenance: Mixing other brands of unauthorized antifreeze coolants with the approved G-12 antifreeze coolant included in your new timing belt kit can also cause an adverse chemical reaction to G-12 coolant, causing the coolant to gel and clot. This can damage the new water pump, plug the cooling system, and weaken other plastic cooling system components such as, the radiator and plastic coolant hose connections. Recommends you have a A.S.E Certified Technician install your parts to ensure your safety. >The following information are simply guidelines and are not intended to replace the official factory manual. Always refer to the 1) Position the vehicle in the air on proper automotive jack stands. 2) Remove the protective splash pan. factory manual for proper installation and safety guidelines. 2) Remove the lower bumper grilles starting with the center and then the outside grilles. 3) Remove the temp sensor behind the license plate holder and unclip the wire. 4) Remove the two fasteners recessed in the bottom side of the bumper. 5) Unfasten the bumper ends by pushing down then pulling out on the top, then unclip the bottom. Do not pull straight outward as this can damage the bumper mounting clips. 6) Pull the ends of the bumper out to clear the wheel well and pull/remove the bumper. 7) Remove the passengers side upper bumper trim and the center upper bumper trim.(10mm fasteners and phillips screw fasteners) (Image 1) 8) Remove the hood latch release cable from the upper radiator valance. The clips are fragile and can snap off if you are too rough. (Image 2) 9) Remove the upper radiator valance. (8-10mm body fasteners, 2-10mm radiator mounting fasteners at topside, 4-phillips headlight mount screws at the topside.) (Image 3) (Image 1) 10) Remove the passenger side lower headlight trim. Carefully unclip the headlight washer cover. The headlight washer cover has a lock tab on the bottom side of the cover. Remove the phillips screw at the end of the lower headlight trim. Pull the headlight washer forward, and remove the lower headlight trim. If needed remove the passengers side headlight. (Image 4) 11) Remove the air box intake tube that goes to the top of the radiator. (2-phillips screws) 12) Remove the passenger side bumper shock. There are 3-13mm fasteners and the toe hook. 13) Unbolt the passenger side lower rad mount (bottom nut and washer, 13mm fasteners) Install Tool 3251 with bumper shock mount fasteners as pictured. The passenger side of the radiator can be swung forward about 8-10" to give you access to the front side of the engine. NOTE: You may choose to drain the coolant from your radiator and remove the coolant hoses from the radiator to minimize any extra stress on the radiator nipples so they (Image 6) (Image 7) do not stress crack. To drain the radiator remove the coolant reservoir cap. Drain the coolant at the radiator by opening the large phillips drain screw on the bottom passengers side of the radiator. Drain coolant into a suitable container for proper disposal. (Image 6 and 7) 14) Remove the viscous fan using special tool 3212 and tool 3312. The threads on the viscous fan are a reverse thread and will need to be removed in a clockwise direction. You may also choose to unbolted the fan from the viscous clutch. 15) Remove the power steering pump belt guard. Using allen type fastener at driver side of the power steering pump bracket. 16) Remove the tension off the serpentine belt tensioner. With a 17 mm open end wrench rotate the tensioner arm in a clockwise direction and remove the serpentine belt. 17) Remove all (3) serpentine belt tensioner fasteners along with the serpentine belt tensioner. 18) Remove upper timing belt cover. The upper timing belt cover is held in place by several clips. 19) Rotate the engine to TDC. There will be a mark on the cam pulley that will line up with the arrow cast into the valve cover. At the same time there will be a line on the vibration damper that should line up with the dimple in the lower t-belt cover. As there is the "0" or notch mark on the flywheel that should line up in the transmission bell housing window on the driver side of the transmission. This can take some time to find as most flywheels are aged and have much debris on them. (Image 8 and 9) (Image 8) (Image 9) 20) Loosen crankshaft bolt with crank lock tool 3256 and multiplier tool 2079. Install tool 3256 to the crank pulley and bolt to the block. When bolting the tool to the block clean the threaded hole in the engine block of rust and road build up as to not allow damage of tool 3256. To install tool 3256 you re going to have to rotate the engine off of TDC. Once you have loosened the crankshaft bolt rotate the engine back to TDC as outlined in step 19. Do not remove the crankshaft bolt at this time. (Image 10) 21) Remove the lower timing belt cover. This is held in place with two allen type fasteners and should be reassembled with loctite. 22) Remove upper intercooler hose and idle stabilizer hose from the throttle body and the idle stabilizer valve. Leave bottom portion connected to the intercooler and place the hose off to the side. Cover or plug the open ends of the hoses to not allow any debris into the hoses. (Image 10) Page 3 Copyright

23) Move the power steering pump out of the way leaving the hoses connected. To accomplish this unbolt the power steering pump from the engine mounting bracket. There will be two bolts on the front side of the pump and one on the lower backside of the pump. All being 13mm fasteners. 24) Remove the alternator fasteners and swing the alternator off to the side. There will be a 6mm allen fastners and a 13mm fastener on the top side as well as 15mm fasteners on the bottom side. 25) Remove the power steering pump/alternator mounting bracket. The reason for the removal of this bracket is because it is overlapping the water pump and will allow more access to the water pump and thermostat area. The power steering pump/alternator mounting bracket is held in place by 6mm allen fasteners. (Image 11) 26) Remove the thermostat housing along with the thermostat noting the thermostats orientation. Drain coolant into a suitable container for proper disposal. It is best to use care with the thermostat housing due to it being plastic. When the thermostat is removed thoroughly clean the mounting areas to allow proper seal of your new thermostat and o-ring. Install new thermostat and o-ring in original orientation. Thermostat support bar should be strait up and down. (10mm fasteners 7 ft lbs.) 27) Remove the 10mm timing-belt tensioner fasteners along with the tensioner arm. 28) Remove the timing belt from the water pump and camshaft pulley. 29) Loosen the crankshaft pulley/vibration damper and remove it along with the old timing belt. 30) Remove the old water pump. (13mm fastners) Drain coolant into a suitable container for (Image 11) proper disposal. IMPORTANT: Thoroughly clean the water pump mounting/sealing surface on the engine block. If this is not cleaned thoroughly this can cause premature coolant leaks. If the water pump engine mounting/sealing area is badly pitted, you may need to lightly coat the water pump o-ring with some silicone type sealant. 31) Install the water pump and o-ring and torque two fasteners to 15 ft lbs. (Image 12) 32) Remove the old tensioner roller from the tensioner arm.(13mm fastener) Install the new tensioner roller and Loctite the bolt and torque to 15 ft lbs. 33) Install tensioner arm with new tensioner leaving fasteners hand tight at this time. 34) Install the power steering pump/alternator mounting bracket as well as the third water pump bolt. (Smaller power steering pump/alternator mounting bracket fasteners - 15 ft lbs.) (Large power steering pump/alternator mounting bracket fasteners - 33 ft lbs.) (Image 12) (Water pump bolt to 15 ft lbs.) 35) With the timing belt installed around the timing belt gear line up the key way on the timing belt gear and the crankshaft, slide the timing belt gear with the timing belt onto the crank pulley. 36) Install crankshaft bolt hand tight at this time. 37) Install the lower timing belt cover and torque fasteners with loctite to 7 ft lbs. (Assure the cranks timing mark lines up properly) 38) Continue to install the timing belt upward around the water pump, tensioner and lastly the camshaft sprocket. Make sure the TDC marks are properly lined up. 39) Rotate the tensioner arm and tensioner clockwise to set the timing belt tension. The proper tension should allow the timing belt to just rotate 90 degrees between the camshaft sprocket and the water pump. Then torque the three tensioner fasteners to 7 ft lbs. 40) Double check your timing marks as outlined in step 21. Rotate the engine two full revolutions and then double check your timing marks as well as the timing belt tension. If adjustment is needed please do so at this time. 41) Install Crank Locking tool 3256 and with tool 2079 torque the crank bolt to 258 ft lbs. Wrap Up: 42) Bring # 1 cylinder of engine to top dead center and verify all timing marks align properly as outlined earlier in step 21. 43) Locate any components removed not specifically addressed in this guideline and reinstall. 44) Review each step found in this set of guidelines to ensure each component has been addressed properly and has been re-fastened to specification. Cooling System Filling: 45) Make sure the radiator drain screw is tight. 46) Install all radiator coolant hoses. 47) Fill the coolant expansion tank slowly to the max line with a 50/50 mix of coolant/antifreeze and water. Wait in between your fills to allow the air to escape. 48) Install your coolant expansion tank cap, start your engine set heater controls to high and allow the engine to warm until the thermostat has opened or engine has reached operating temperature. You can safely bring the engine up to around 2000 RPM to quickly develop heat in the engine in order for the thermostat to open. *If the coolant expansion tank fluid level goes down while you are running the engine, turn off the vehicle and carefully remove the coolant expansion tank cap. Re-fill with coolant to the max line install coolant tanks cap and re-start the engine, let warm again until the car has reached operating temperature which is 80*c. 49) When the engine has cooled re-check the coolant and add as needed.
