Core Support Measurements: 959-60 Chevrolet Full-Size/El Camino This kit was developed based on the measurements below, which were taken from a 959 Chevrolet core support. 24 ⅞ 6 3/6 4 90324 REV A 06/3/4, PG 4 OF 2

Engine Compartment Disassembly NOTE: Before starting the installation, check the function of the vehicle (horn,lights,etc.) for proper operation, and study the instructions, illustrations, & diagrams. Perform the Following:. Remove battery and battery tray (retain). 2. Drain radiator. 3. Remove OEM fan and fan shroud (retain). 4. Remove hood latch assembly (retain). 5. Remove radiator (retain). 6. Remove passenger side horn (retain). 7. Optional step: Remove grille (retain). NOTE: With the grille removed, it will be easier to access the core support for drilling and hardline passage. Core Support Modification. Using the measurements below, drill a pilot hole, and then a ¼ hole in the core support below the battery box. Deburr the hole and paint the bare metal. NOTE: On some factory air-equipped vehicles, a 2 ½ hole will already exist in this location. In this case, the hardlines will pass through the existing hole, and it will not be necessary to drill a new hole. ¼ Hole 5 ½ Radiator Opening 5 ⅞ Flat Area Engine Side, Core Support, Passenger Side View 5 90324 REV A 06/3/4, PG 5 OF 2

Passenger Side Horn Relocation. Relocate the passenger side horn. A. Mark and drill a 5/6 hole approximately 2 ½ toward the passenger side from the center of the OEM threaded horn bracket hole, and 3/4 forward from the back edge of the upper grille support (See Figure, below). B. Mark and drill a 3/6 locating hole, /2 toward the driver side from the center of the newly drilled 5/6 hole (See Figure, below). C. Using a 5/6 x 3/4 hex bolt and 5/6 hex nut, secure the horn bracket to the grille support through the newly drilled 5/6 hole. Make sure the locating pin on the bracket is seated in the 3/6 locating hole, allowing the horn bracket to sit flush against the grille support (See photos below). D. Thread the OEM bolt into the OEM threaded horn bracket hole. Mounting Bracket Installation. Install condenser mounting brackets onto condenser using (8) 0-24 x 3/8 pan head screws and (8) 0-24 nuts with star washers as shown in Figure 2, below. NOTE: Driver side condenser bracket mounts on the st and 3rd holes from the left. Passenger side condenser bracket mounts on the st and 3rd holes from the right as shown in Figure 2, below. Condenser Installation. Install condenser from behind core support as shown in Figure 4, below. 2. Condenser is placed between core support and radiator, and secured with OEM radiator bolts through radiator mounting holes. NOTE: Only (4) OEM bolts will be reused. O-ring Installs Over Male Insert to Swaged Lip Hold With This Wrench Twist With This Wrench. 2. 3. 4. 5. Hardline Installation Lubricate a #6 and a #8 O-ring as shown in Figure 5, above. Install the #6 condenser/drier hardline and the #8 condenser/compressor hardline onto the condenser as shown in Figure 6, below. Tighten fittings as shown in Figure 5, above. For vehicles with a newly drilled ¼ hole in the core support, install a 2-hole grommet around the hardlines, and insert the grommet into the ¼ hole (See Figure 6, below). Skip to Step 5, below. For factory-air vehicles with an existing 2 ½ hole in the core support, install the hardline cover over the hardlines from the engine side, and place the cover flush against the core support (See top photo, Page 0). Center the hardline cover around the hardlines. Using the cover as a template, scribe and drill (2) 3/64 holes through the core support (See top photo, Page 0). With (2) 0-32 x /2 pan head screws and (2) 0-32 nuts with star washers, secure the hardline cover to the core support. Install a 2-hole grommet around the hardlines, and insert the grommet into the ¼ hole in the hardline cover. On the engine side of the core support, install a #2 Adel clamp on the #6 hardline, and a #4 Adel clamp on the #8 hardline. To keep the hardlines rigid and separated, locate the #4 Adel clamp close to the tubing nut on the #8 hardline. Drier & Binary Switch Installation. Install the drier clamp onto the drier. 2. Lubricate a #6 O-ring as shown in Figure 5, Page 9. Connect the #6 condenser/drier hardline to the inlet side of the drier as shown in bottom photo, Page 0. Tighten fitting as shown in Figure 5, Page 9. Place drier/clamp assembly against inner fender skirt. Mark and drill a /4 hole. With the mounting hole on the inlet side of the drier, attach drier/clamp assembly to fender skirt using a /4-20 x hex bolt, a /4 flat washer and a /4-20 hex nut with star washer as shown in bottom photo, Page 0. NOTE: Refrigerant flow through drier is IN from condenser, OUT to evaporator. 3.
