This increases the speed of discharge of the battery while, on the other hand, the alternator charges the battery. If the trip is short (home-workplace, for example) then the energy supplied by the alternator is not enough to fully recharge the battery, especially if the battery is not a high performance type. In some cases this problem can be overcome by using a high capacity battery. But if this unit is not properly maintained by the user then it inevitably leads to a loss of performance. And even though modern batteries are designed to resist extreme climatic conditions it is inevitable that, during the winter, the battery performance drops. This is caused both by a reduction of the chemical reactions in the battery and by a greater demand for energy from the starter motor. The following chart shows the performance trend as the temperature changes. This is why engine ignition failure is generally a wintertime problem. Power required by the engine Temperature Battery capacity How a traditional electromechanical booster operates Using a starter to start a vehicle becomes necessary every time the storage battery does not have enough energy to power the starter motor. In this case the energy that is required can be taken by connecting the starter to the mains power and setting it to start-up mode. To find which starter is suitable for the needs of our battery we just have to find the values given, on the battery rating plate, at FAST COLD DISCHARGE CURRENT and compare these with the values indicated under the item Starting current 1 Volt/C EN 605-2-29 on the starter. These values must be similar. This is the case when the battery is fully discharged. If the battery is charged in advance then a less powerful starter can be selected. 1-2

CHARGERS AND BOOSTERS Why a battery discharges? 1 2 4 5 Car unused for a prolonged period. Difficult or repeated starting. Use of the car for short trips that do not permit the battery to recharge. Inefficient dynamo or alternator. Leaving lights or other parts of the electrical system on for long periods with the car ignition off. All these causes make it necessary to check the battery in order to avoid difficult start-ups that help cause premature battery wear. It may happen that the battery is no longer able to store energy, usually caused by inadequate maintenance or incorrect use. In this case one or more battery cells have short-circuited: recharging, in this case, is useless and the only thing to do is to replace the battery. Electricity consumption by a car Fans Air conditioning Audio system Car radio Engine heating Mixed heating Alternator cooling Lighting system Catalyst heater Battery insulation Windshield wiper Heated sprayers Heated seats Heated locks Pressure sensors Alarm system Defroster Heated mirrors Satellite navigation system Various monitoring systems Charging a battery Battery charging can be done for different time periods depending on the capacity of the battery, its state of charge and the current we want the appliance to deliver. Slow charges are made with fairly low currents that in any case do not exceed approximately 1/10 th of the capacity of the battery. Fast charges are made with higher currents, approximately 1/5 th of the capacity of the storage battery. During fast charges the charging time is generally controlled by a timer to avoid battery overheating. Slow charges are preferable for a longer battery life, preventing the battery from overheating. Note that the exact state of charge of the battery can only be determined by a hydrometer that can measure the specific density of the electrolyte. Guideline electrolyte density values are: (kg/l at 20 C): 1.28 = battery charged ; 1.21 = battery half charged ; 1.14 = battery discharged. The battery charging time can vary according to: 1 2 Positive plate Lead oxide Delivery of electrical current Negative plate Lead Ambient conditions (Cold/Hot) ; State of the battery (Discharged/Very discharged); Age of the battery (Old/New). LEXICON What is a battery? A battery is a device able to store electrical energy, supplied to it by a direct current generator during charging, in the form of chemical energy. It returns this energy, in the form of direct current electrical energy, during discharging. This energy storage and return process is repeated for the entire life of the battery. The main parameters that define batteries and their performance levels are: Rated voltage Rated capacity Fast discharge current (at -18 C). and are indicated on the rating plate that accompanies every battery: RATE VOLTAGE RATE CAPACITY FAST DISCHARGE CURRENT Rate voltage The voltage difference measured across the poles of the battery with the circuit open and after a minimum 4 hours stabilisation time. Capacity (Ah) The quantity of charge that can be achieved by discharging a storage battery at a specific discharge rate (current) down to a preset voltage. Fast discharge current (A) Indication of the power the battery is able to deliver. This value is measured by discharging a fully charged battery at -18 C at a constant preset current. 1-

MMA - electrode welding A TYPICAL MANUAL METAL ARC ELECTRODE WELDING INSTALLATION mask protective clothing fume extraction MMA electrode workpiece earth clamp power source electrode holder secondary cables Penetration of the weld bead METAL TRANSFER MODE Slag Metal core wire Crater Protective atmosphere Workpiece Weld bead Molten pool Coating Metallic drops in transit in the arc Process principles The filler metal is transferred by an electric arc between the core wire of the coated electrode and the work piece. The heat emitted by the electric arc simultaneously melts the base metal (work piece), the metal core wire and the coating of the electrode, thus creating the weld pool that receives the droplets of melted filler metal and slag transferred into the plasma of the arc. Constituents of the electrode coating are volatilised, thus helping to create the arc atmosphere. The low-density melted coating covers the weld pool and forms the slag that protects the deposited metal during and after solidification. 2-2

Duty cycle Defined by standard EN 60974-1 Working cycle.............................................................. 10 minutes At ambient temperature.......................................................... 40 C Example: 250 A at 60% means that in a temperature-stabilised cycle, the current source can supply 250 A with a cycle of 6 minutes of welding and 4 minutes of stoppage. With a 100% duty cycle, the source of current can continuously supply the corresponding intensity with an ambient temperature of 40 C. T1: Temperature of triggering by the thermal safety system Protection index IP Meaning: IP 2 or 2 1 MMA electrodes MMA electrodes are made up of a metal wire called the core wire and a mineral coating. Role of the coating: Encouraging electrode striking. Protecting the deposited metal from oxidation by the ambient air (formation of slag). Controls the deposited metal mechanical properties. The two most common types of coating: Rutile Basic Electrode Ø (mm) 2 1 means that an object of more than 12.5 mm diameter cannot enter or come into contact with an internal element with a hazardous voltage. means that the current source is protected from all damage during use by water falling at a maximum angle of 60. means that the current source is protected from vertical falling water. Thickness of material (mm) Recommended settings Time Rutile electrodes: These work with all types of power source, using: - Alternating current (AC), if the open-circuit voltage of the machine (Uo) is above 65 V - 70 V. - Direct current (DC), if the electrode is connected to the - pole. Basic electrodes: Applications: Work requiring welding metal that needs to have high mechanical characteristics, particularly toughness, i.e. resistance to impact and fracture at low temperatures. Current (A) Example: construction of bridges, wagons, structures, pressure devices etc., all assemblies subject to high stress. The use of basic coated electrodes may require re-drying the electrodes at 50 C for two hours in order to eliminate as much of the moisture in the coating as possible, which generates the release of hydrogen during use, which can lead to cracking. LEXICON ARC WELDING Hot Start: Makes striking easier with over-intensity upon starting up. It may be automatic or adjustable from the front of the unit. Arc Force: Prevents sticking in the bath during welding. An electronic system detects abnormal closeness between the metal core and the work piece and provides extra energy to return to normal conditions. U0 no-load voltage: That is the voltage between the welding and earth terminals of the power source. It must be greater than the electrode striking voltage (indicated on each electrode pack). Electrode efficiency: The addition of iron powder to the coating makes it possible to increase the efficiency of the deposited metal. Example: Electrode with conventional coating A 100-g core deposits 100 g of bead. Electrode with 120% efficiency A 100-g core deposits 120 g of bead. Recommended settings: Formula for approximating the correct intensity setting depending on the diameter of the electrodes: (Ø - 1) x 50 = Welding intensity. Example: with an electrode with a 2.5-mm diameter (2.5-1) x 50 = 75 A. MMA WELDING EQUIPMENT 2-

MIG/MAG Welding Process A TYPICAL MANUAL MIG/MAG WELDING INSTALLATION mask protective clothing fume extraction pressure regulator/ flowmeter work piece earth clamp gas power source with wire feeder torch harness earth cable Torch METAL TRANSFER MODE Nozzle Contact tip Gaseous protection Electrode wire MIG/MAG Welding Process The MIG/MAG welding processes use an arc under gaseous protection. The electrode is a metallic wire. The electrode, the metal transferred in the arc and the weld bead are protected from the atmosphere by an inert gas for MIG welding and an active gas for MAG welding. Molten weld pool Weld bead The definition explains the names MIG (Metal Inert Gas) and MAG (Metal Active Gas). In manual welding this process is called semi-automatic because the wire is fed automatically as soon as the arc starts. -2

LEXICON SELF positions: SEMI- AUTOMATIC WELDING SELF role: - used in short-circuit mode, - limits the short-circuit current, - the higher the SELF, the colder, the weld bead. Ω Small SELF Used for bigger sections ΩΩ Big SELF Used for medium sections ARC is smooth Lower welding speed ΩΩΩ Total SELF ARC is very smooth Possible to use CO2 gas MIG (Metal Inert Gas): Arc welding process with a consumable wire. This wire is transferred in the arc and the molten metal is deposited in the molten pool, protected by an inert gas. MAG (Metal Active Gas): Same description as MIG but the gas protection is active (CO2 or argon + CO2 mixture). MIG pulse: The current varies during welding, the power supplies a very precise shape wave. Pulse is primarily used for stainless steel and light alloys. Synergic MIG: The welding parameters are programmed in the power source set for a common evolution according to a predefined law. One single setting is needed which facilitates the use of those machines and improves the welding quality. 2 Times mode: Welding starts by pulling the torch s trigger. It stops by releasing the trigger. Spot mode: The power source starts to weld when the trigger is pulled, but welding stops automatically after a pre-set delay. Intermittent mode: This is a point mode which is repeatable. If the pressure on the trigger is maintained, welding will be re-started after another delay which is also regulated. TIG welding A TYPICAL MANUAL TIG WELDING INSTALLATION helmet protective clothing fume extraction TIG rod torch workpiece earth clamp pressure regulator / flowmeter gas cylinder power source torch harness earth cable METAL TRANSFER MODE Tungsten electrode (non consumable) Nozzle Inert atmosphere Arc TIG rod Molten pool TIG Welding Process An electric arc is created between a non consumable tungsten electrode and the piece to be welded. The electrode, the filler metal, the molten pool and the neighbouring zones are protected against atmospheric oxygen and nitrogen by an inert gas shield, generally argon. Usually, this process is called Tungsten Inert Gas or TIG. It is also known as Gas Tungsten Arc Welding or GTAW. 4-2

Welding selection table TIG stainless steel TIG rod diameter Thickness to weld (mm) Flow of argon ( /min) Welding selection table TIG aluminium TIG rod diameter Thickness to weld (mm) Flow of argon ( /min) LEXICON TIG WELDING Pre-gas: Torch and harness are purged before striking. Up slope function: Allows a progressive increase of the welding current. Down slope function: Prevents a crater at the end of the welding cycle and prevents the risk of cracking particularly light alloys. Tungsten electrode diameter (mm) Intensity Tungsten electrode diameter (mm) Intensity Post-gas: Protection of the work piece and the electrode after welding is completed. Example on Fig. 1 Thickness to weld: 4 mm TIG rod diameter: mm Electrode diameter: 2.4 mm Welding current: 160 A Flow of argon: 6 l/min Example on Fig. 2 Thickness to weld: 9 mm TIG rod diameter: 5 mm Electrode diameter: 4 mm Welding current: 280 A Flow of argon: 10 l/min Balance: Improves, the penetration during AC welding or the cleaning phase. Pulsed Welding: Makes positional welding and welding of thin plate easier, and prevents the collapse of the molten pool. Allows a regular deposit of filler metal and improves the penetration. TIG WELDING EQUIPMENT Tacking: Allows quick tacking of the joint before welding. 4-

In this process, compressed air is blown at high speed out of a nozzle; at the same time an electrical arc is formed through the gas from the nozzle to the surface being cut, turning some of that gas to plasma. The striking of the cutting arc is obtained by means of a low energy auxiliary arc. Groove Electric arc 5-2

LEXICON Duty cycle It is defined in the standard. It is the duration of continuous use of an equipment for a time of 10 minutes at an ambient temperature of 40 C. A duty cycle of 100 A at 60% means that in 10 minutes, the equipment can cut for 6 minutes at 100 A continuously, followed by 4 minutes of cooling. A duty cycle of 100 A at 100% means that the equipment is designed to produce 100 A continuously. Protection index IP The first figure indicates the maximum diameter of an object which can penetrate into the equipment and be in contact with a live component. The second figure indicates the level of protection against falling water. Example: IP 2 2 Means that an object of more than 12.5 mm in diameter cannot be introduced into the equipment. Means that the power source is protected against water falling in raindrops at a maximum angle of 60. PLASMA CUTTING Cutting at distance: With short nozzles and skirts, it is specifically designed for linear cutting using a guiding device. Cutting in contact: With a long and fine nozzle, it allows precise work following a drawn plan and accurate cutting at an angle without risk of arc extinction.
