ABS Models The rider's safety depends upon the correct installation of this kit. Dealer installation is required for vehicles equipped with ABS brakes. Proper installation of this kit requires the use of special tools available only through a Harley-Davidson Dealer. An improperly serviced brake system can adversely affect brake performance, which could result in death or serious injury. (00578b) Tools and Supplies Required Separate purchase of additional parts or accessories is required for proper installation of this Handlebar Kit on your model motorcycle. Please see the P&A Retail Catalog or the Parts and Accessories section of www.harley-davidson.com (English only) for a list of required parts or accessories for your model. Ask a Harley-Davidson dealer about the selection of Genuine Motor Accessory clutch, throttle/idle cables, brake lines and hand grips that are available. For Australia, Brazil, England, Europe and Japan, two special screws (Part Number 2935A) will also be required. Loctite 27 (Red) Threadlocker and Sealant (H-D Part Number 9967-97) is required for the proper installation of this kit. Fresh, uncontaminated brake fluid from a sealed container will also be needed. Refer to the Owner's Manual for the appropriate brake fluid. Replace brake line gaskets. Re-using original gaskets can cause brake failure and loss of vehicle control, which could result in death or serious injury. (0038a) Motorcycles equipped with a glued left hand grip will also require a new grip, sold separately, or replace with accessory hand grips available from your Harley-Davidson dealer. 2008 and Later Touring models require the separate purchase of a Twist Grip Sensor Kit. ROAD KING FAT HANDLEBAR KIT The rider's safety depends upon the correct installation of this kit. Use the appropriate service manual procedures. If the procedure is not within your capabilities or you do not have the correct tools, have a Harley-Davidson dealer perform the installation. Improper installation of this kit could result in death or serious injury. (00333a) This instruction sheet references service manual information. A service manual for your model motorcycle is required for this installation and is available from a Harley-Davidson Dealer. Kit Contents See Table and Figure 6. PREPARATION - ALL MODELS To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a). See the service manual and remove the seat and disconnect battery cables or remove the main fuse. Direct contact of D.O.T. 5 brake fluid with eyes can cause eye irritation, swelling, and redness. Avoid eye contact. In case of eye contact flush with large amounts of water and get medical attention. Swallowing large amounts of D.O.T. 5 brake fluid can cause digestive discomfort. If swallowed, obtain medical attention. Use in well ventilated area. KEEP OUT OF REACH OF CHILDREN. (0044a) Direct contact of D.O.T. 4 brake fluid with eyes can cause irritation. Avoid eye contact. In case of eye contact flush with large amounts of water and get medical attention. Swallowing large amounts of D.O.T. 4 brake fluid can cause digestive discomfort. D.O.T. 4 brake fluid will damage painted and body panel surfaces it comes in contact with. Always use caution and protect surfaces from spills whenever brake work is performed. Failure to comply can result in cosmetic damage. (00239b) is02595 5 8 7 3 2 S Immediately wipe up any brake fluid spills with a clean, dry, soft cloth. Follow up by thoroughly wiping affected area with a clean, damp, soft cloth (small spills) or washing with a large quantity of soapy water (large spills). Cover nearby motorcycle surfaces with a polyethylene protective sheet to help protect against damage to finish caused by spilled D.O.T. 4 brake fluid. 2. See the service manual and drain the brake fluid from the front brake reservoir. ORIGINAL HANDLEBAR REMOVAL Cover the front fender and the fuel tank with clean shop towels to prevent scratching. Damage to the finish could result. Remove brake line components carefully. Damage to seating surfaces can cause leakage. (00320a). Using a T-40 TORX drive head, remove and retain the button head screw on the underside of the fork stem and bracket assembly that holds the brake line manifold tee. 2. Carefully make note of the front brake line routing and the orientation of the banjo fittings. Disconnect the brake line from the front brake calipers and the front brake master cylinder assembly. Save the banjo bolts, but discard the two gaskets found at each banjo fitting. See FRONT BRAKE MASTER CYLINDER in the service manual. 3. Remove the old brake lines from the motorcycle. 4. Using a T27 TORX drive head, remove the front-brake master cylinder and clutch-lever assemblies (refer to CLUTCH CABLE in the service manual) from the stock handlebar. 6. Headlamp 2. Nacelle, Headlamp and Handlebar Cover 5. See Figure. Remove the headlamp assembly () from the headlamp nacelle (4). See HEADLAMP in the service manual. 6. Disconnect the handlebar control wiring from the gray and black main harness connectors inside the headlamp nacelle. Disconnect the electronic cruise-control wiring from the two 4-place connectors if the vehicle is so equipped. 7. Refer to the HANDLEBAR SWITCHES; LEFT HAN- DLEBAR CONTROLS section of the service manual for removal of the left-side switch housing assembly and wire harness. 8. Refer to RIGHT HANDLEBAR CONTROLS for removal of the right-side switch housing assembly and harness. This is necessary to access the throttle cables. 9. Refer to the THROTTLE CONTROL section of the service manual to disconnect the throttle cables from the existing right grip/ throttle sleeve assembly. 0. See Figure. Reaching inside the headlamp nacelle (4), remove the flange nut (6) to release the trim strip (5) at the top of the nacelle.. Carefully pry off the fork-lock label plate (3) from the original equipment (O.E.) handlebar cover (2). Remove the 9 4 -J02375 2 of 8

entire plastic plate; do not remove the adhesive label from the plate. 2. Remove and retain the two Phillips flat head screws (7) underneath the label plate that hold the handlebar cover to the fork lock. 3. Remove the Phillips pan head screw (8), nut (0) and flat washer (9) holding the front of the handlebar cover (2) to the nacelle. Remove and discard the handlebar cover. 4. See Figure 2. Remove and discard the screws () and flat washers (2) that fasten the handlebar upper clamps (3) to the risers (5). Discard the clamps. Remove the handlebar (4) from the motorcycle. 4 2 is02596 2. See Figure 6. Slide one grommet (3) onto each of the switch-wire bundles, positioning the grommet close to the switch end. 3. Apply a light coat of liquid soap, window cleaner, or allpurpose lubricant such as WD-40, to the right-side switch wire bundle. Wiring in the switch housings must be routed exactly as shown. Pinch points in the switch housings can shortcircuit or sever wires, which could cause loss of control resulting in death or serious injury. (0045b) 4. See Figure 3. Route the wire bundle through the switch housing as shown. Gently feed the wire bundle into the oblong switch-wire hole near the right-side end, and toward the center of the handlebar. is02597. If the left-side hand grip is not glued to the handlebar: Remove the hand grip and set it aside for installation to the new handlebar. 6. Remove and discard the O.E. handlebar risers. Save the remaining hardware for later installation. DO NOT remove the wires from the handlebar switch connector pin housings inside the nacelle. 7. Note the wire colors and positions in each cavity of the socket housings leading from the switches. Refer to the wiring diagram and the DEUTSCH (for 2003 through 2006 models) or MOLEX (for 2007 and later models) ELEC- TRICAL CONNECTORS section in the service manual. Remove the wires from the socket housings. 8. Use tape to wrap the wire terminal ends from each switch-wire bundle to make separate leaders. Wrap each leader tight enough to enter the grommet hole and pass easily through the new handlebar. NEW HANDLEBAR WIRING. Remove the plastic wiring retainer clips that secured the wire harnesses to the original handlebar. 3 5 3 5. Upper switch-mounting screw 2. Lower switch-mounting screw 3. Switch-Housing Wire Routing (Right Side Shown) Carefully pull the wires through hole in handlebar to prevent stripping the wires. Stripped wires can cause short circuits and damage vehicle electrical components, which could cause loss of vehicle control resulting in death or serious injury. (0048b) 5. Pull the taped end of the wire bundle through the wire-exit hole at the bottom-center of the handlebar. 2 4 -J02375 3 of 8

Grommets in each of the wiring holes in the handlebar must remain in position after routing the wiring through the handlebar. Operation without the grommets in place can damage wires, causing a short circuit which could result in death or serious injury. (0046d) 6. Insert the switch-wire grommet into place in the switchwire hole in the handlebar. 7. Repeat Steps 3 through 6 for the left-side switch wires. 8. Loosely fasten the brake-lever and clutch-lever clamps to the new handlebar. 9. Loosely fasten the handlebar-switch housings to the new handlebar. 0. See Figure 6. Cut the 4 in. (02 mm) long piece of heatshrink tubing (2) from the kit into two equal pieces. Slide one piece of the tubing over the end of each wire bundle exiting the bottom center of the handlebar ().. Remove the tape from the ends of the wire bundles. 2. Check for electrical continuity between the handlebar and each wire in the wire bundles. Continuity would indicate a short circuit, which would require examination of the wires and routing in the switch housing. 3. Refer to the notes made during the removal steps, and the wiring diagram and DEUTSCH (for 2003 through 2006 models) or MOLEX (for 2007 and later models) ELEC- TRICAL CONNECTORS section in the service manual. Insert each socket terminal from the left-side wire bundle into the correct cavity of the gray socket housing removed earlier. 4. Insert each socket terminal from the right-side wire bundle into the correct cavity of the black socket housing removed earlier. Wires exiting the bottom center of the handlebar must be protected from wear with heat-shrink tubing at the wireexit hole on the handlebar. Failure to protect wires with shrink tubing can cause short-circuits or severed wires, which could cause loss of vehcle control resulting in death or serious injury. (00432b) The heat-shrink tubing on the wire bundles exiting the bottom center of the handlebar must be installed to protect the wires from damage and short circuits at the wire-exit hole on the handlebar. Be sure to follow manufacturer's instructions when using the UltraTorch UT-00 or any other radiant heating device. Failure to follow manufacturer's instructions can cause a fire, which could result in death or serious injury. (00335a) Avoid directing heat toward any fuel system component. Extreme heat can cause fuel ignition/explosion resulting in death or serious injury. Avoid directing heat toward any electrical system component other than the connectors on which heat shrink work is being performed. Always keep hands away from tool tip area and heat shrink attachment. 5. Use a heat gun or suitable radiant-heating device to shrink the heat-shrink tubing to the wire bundles. NEW HANDLEBAR INSTALLATION. See Figure 6. Install the new handlebar risers (9) from the handlebar riser kit (5, purchased separately) using the saved hardware. Tighten the riser bolts to 25-30 ft-lbs (34-4 Nm). 2. Center the new handlebar on the risers. To make sure that the handlebar is centered, verify that the knurled areas on the outboard side of each riser are equal. 3. Position the new upper handlebar clamps (8) and install with new cap screws (6) and flat washers (7) from the handlebar riser kit. Snug the upper screws, but do not fully tighten. Improperly aligned handlebars can contact the fuel tank when turned to the left or right. Contact with the fuel tank can cause cosmetic damage. (00372a) 4. Slowly turn the front wheel to the full right fork stop and then the full left fork stop to be sure that neither the handlebar nor the throttle or idle cables contact the fuel tank. If contact occurs and the handlebars are properly centered, raise the handlebar angle as necessary until proper clearance is obtained. 5. Tighten the upper handlebar-clamp screws as follows: a. Tighten the front screws until the upper handlebar clamps make contact with the handlebar riser. b. Tighten the rear screws to 2-6 ft-lbs (6.3-2.7 Nm). c. Tighten the front screws to 2-6 ft-lbs (6.3-2.7 Nm). There will be a slight gap between the upper clamps and the risers toward the rear of the handlebars after tightening. 6. Refer to RIGHT HANDLEBAR SWITCH: INSTALLATION in the service manual, and follow the instructions given to install the throttle control cables and a new (purchased separately) or original right grip/ throttle sleeve assembly. 7. Adjust the position of the switch housing and the brake lever assembly on the handlebar for rider comfort and -J02375 4 of 8

posture. The brake master cylinder must be horizontally level. Tighten the top brake lever clamp screw before tightening the bottom screw. 8. Use a T27 TORX drive head to tighten first the top, then the bottom brake-lever clamp screws to 7-80 in-lbs (8.0-9.0 Nm). Tighten the lower switch housing screw before tightening the upper screw. This will leave any gap in the switch housing at the front for best appearance. 9. Use a T25 TORX drive head to tighten first the lower, then the upper switch housing screws to 35-45 in-lbs (4.0-5. Nm). 0. Verify that the right grip/ throttle sleeve rotates and returns freely and does not bind on the handlebar or switch housing. If the handlebar grips are patterned, align the pattern on the left grip with the pattern on the right grip while the throttle is in the fully closed position.. Install a new (purchased separately) or original handlebar grip on the left end of the new handlebar according to the handlebar grip instruction sheet or LEFT HAND GRIP, INSTALLATION instructions in the service manual. 2. Adjust the positions of the switch housing and the clutch lever assembly on the handlebar for rider comfort and posture. 3. Use a T27 TORX drive head to tighten first the top, then the bottom clutch-lever clamp screws to 7-80 in-lbs (8.0-9.0 Nm). 4. Use a T25 TORX drive head to tighten first the lower, then the upper switch housing screws to 35-45 in-lbs (4.0-5. Nm). FINAL ASSEMBLY. For 2007 models: Connect the gray 8-place Molex pin housing inside the nacelle to the gray left-hand switch control socket housing coming from the bottom-center of the handlebar, and the black 6-place Molex pin housing to the black right-hand switch control socket housing. Connect the gray and black electronic cruise-control pin housings inside the nacelle to the gray and black cruisecontrol socket housings coming from the bottom-center of the handlebar if the vehicle is so equipped. Proceed to Step 3. For 2003 through 2006 models: See Figure 6. Obtain the correct Switch-Wire Extension Kit (3 or 6, sold separately). Connect the gray 6-place Deutsch pin housing on the switch-wire extension to the gray left-hand switch control socket housing coming from the bottom-center of the handlebar, and the black 6-place Deutsch pin housing to the black right-hand switch control socket housing. Connect the gray and black electronic cruise-control pin housings on the switch-wire extension to the gray and black cruise-control socket housings coming from the bottom-center of the handlebar if the vehicle is so equipped. 2. Connect the gray 6-place Deutsch pin housing inside the nacelle to the gray 6-place Deutsch socket housing on the switch-wire extension, and the 6-place Deutsch pin housing to the black socket housing on the extension. Connect the gray and black electronic cruise-control connectors if the vehicle is so equipped. Replace brake line gaskets. Re-using original gaskets can cause brake failure and loss of vehicle control, which could result in death or serious injury. (0038a) Avoid leakage. Be sure gaskets, banjo bolt(s), brake line and caliper bore are clean and undamaged before assembly. (0032a) TOURING MODELS The rider's safety depends upon the correct installation of this kit. Dealer installation is required for vehicles equipped with ABS brakes. Proper installation of this kit requires the use of special tools available only through a Harley-Davidson Dealer. An improperly serviced brake system can adversely affect brake performance, which could result in death or serious injury. (00578b). To avoid possible damage to the brake hose, verify that the trim strips remain installed on the inside edges of the headlamp nacelle. 2. Models with wind deflectors: a. See Figure 6. Obtain the new handlebar clamp cover (4, sold separately), and the wind deflector and three hex head serrated flange screws saved earlier. Fasten the cover to the wind deflector with the screws and alternately tighten to 2-8 ft-lbs (6.3-24.4 Nm). b. Position the deflector and cover assembly onto the flange at the top of the headlamp nacelle. c. Loosely assemble the pan head screw, flange nut and flat washer removed earlier. d. See Figure 4. Holding the screw assembly, reach inside the headlamp nacelle and insert just the screw head up through the opening to engage the slot in the tab at the front of the wind deflector. The nut and flat washer should remain inside the nacelle. Tighten the screw to 0-20 in-lbs (.-2.3 Nm). Reach inside the nacelle and install the nut and flat washer onto the screw threads. Tighten the screw to 0-20 in-lbs (.-2.3 Nm). 8. Obtain the nacelle trim strip and serrated flange nut removed earlier. Insert the hook on the trim strip into the slot on the handlebar cover. Insert the weld stud on the trim strip into the hole at the top of the headlamp nacelle, and reach inside the nacelle to install the flange nut. Tighten the nut to 5-20 in-lbs (.7-2.3 Nm). 9. Install the headlight into the nacelle. See the service manual. 0. See Figure 5. Tighten the two acorn nuts securing the left half of the nacelle to 72-08 in-lbs (8.-2.2 Nm). Repeat for the right half of the nacelle. SAFETY CHECK 3. Models without wind deflectors: See Figure 5. Loosen the two acorn nuts securing the left half of the nacelle (see arrows). For North America: Obtain a new handlebar cover (2, sold separately), and the two flat head Phillips screws (7, saved earlier). For Australia, Brazil, England, Europe and Japan: Obtain a new handlebar cover (2, sold separately), and two new screws (B, part number 2935A, purchased separately). 5. See Figure 6. Position the cover onto the flange at the top of the headlamp nacelle. Install the two screws (B) to secure the handlebar clamp cover to the fork lock mechanism. For North America: Tighten the flat head Phillips screws to 0-20 in-lbs (.-2.3 Nm). For Australia, Brazil, England, Europe and Japan: Tighten the special T-27 TORX screws until the breakaway heads snap off. 6. Press the original fork-lock label plate (A) into position on the handlebar cover. 7. Obtain the pan head Phillips screw, nut and flat washer removed earlier. Insert the screw (C) through the hole at the front of the handlebar cover and the top of the headlamp nacelle. Be sure that steering is smooth and free without interference. Interference with steering could result in loss of vehicle control and death or serious injury. (0037a) Be sure wires, clutch cables, throttle/ idle cables and brake lines do not pull tight when handlebars are turned fully to left or right fork stops. Connect positive (+) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00068a). Verify that the ignition/light key switch is turned to the OFF position. See the service manual and connect the battery cables or install the main fuse. Be sure that all lights and switches operate properly before operating motorcycle. Low visibility of rider can result in death or serious injury. (0036a) 2. Turn the Ignition/Light Key Switch to IGNITION and test each handlebar switch for proper operation. 3. Turn the handlebar to the left and right steering stops, testing the handlebar control functions at each stop. 4. Apply the front brake hand lever to test operation of the brake lamp. 5. Verify that the throttle operates properly. 6. Refer to the service manual, and follow instructions to install the seat. After installing seat, pull upward on seat to be sure it is locked in position. While riding, a loose seat can shift causing loss of control, which could result in death or serious injury. Before starting engine, be sure throttle control will snap back to idle position when released. A throttle control that prevents engine from automatically returning to idle can lead to loss of control, which could result in death or serious injury.
