Directional Drilling Motors Overview As shown in Figure 1, downhole motors are comprised of a top sub, power section, adjustable bend housing, bearing pack assembly and bit box. Internally, the power section rotor is normally supplied with a rotor catch on top, a CV-type flex coupling on the bottom that converts the eccentric rotation of the rotor to pure rotary, a stackable arrangement of radial and thrust bearings to take side loads and on-bottom/off-bottom axial loads, a drive shaft and various seals. Top Sub: The top sub box thread is available in several options for each motor size. These options are listed in the motor performance section. Please specify the top sub connection when ordering. Power Sections: The function of the power section is to convert a portion of the hydraulic energy of the drilling motor (in the form of pressure and flow) into mechanical power in the form of rotation and torque. The power section consists of a fluted rotor and a rubber lined stator where the stator has one more lobe than the rotor. All directional drilling motors are offered in a wide range of rotor/stator lobe configurations and stage lengths allowing matching the motor torque, speed and pressure differential characteristics to the specific drilling application. AXON Downhole Products offers directional motors from 3-3/4 inched to 11-1/4 inches and coiled tubing motors from 1-11/16 to 2-7/8 inches. The coiled tubing motors are included in the last portion of the Motor Specifications section. The upper end of the rotor is fitted with a fishing neck to prevent Figure 1 1

component loss in the event of a failure. Rotors are normally provided solid but can be gunned drilled to accept a bypass nozzle upon request. The lower end of the rotor is threaded onto a CV-type coupling which converts the eccentric motion into pure rotary motor. The Downhole end of the CV-type coupling connects to the drive shaft. Drilling torque is transmitted through a multi-ball and socket arrangement. Adjustable Bend Housing: All GORILLA S directional drilling motors feature a 2-step, 3 degree adjustable bend housing which can be set in the shop or on the rig floor. [Motors can also be provided with fixed bend housings on request.] By setting this housing to various degree settings, it is possible to achieve a wide range of build rates. Build rates for each motor combination can be found in the Motor Specification sheets starting on page 11. The predicted build rates are based on the 3-point arc defined by the drill bit, the bit-to-bend distance and size of the kick pad (or stabilizer size) and the overall motor length as shown below. Realistic bit lengths have been used in these calculations. Figure 2. Actual build rates can vary from the predicted rates. Build rate is dictated by a number of factors including (1) drill bit characteristics especially gauge length and side cutting ability, (2) weight on bit where higher weights generally increase build rates ; (3) overall motor length; (4) bit-to-bend distance; (5) location and outer dimensions of the wear pad and/or stabilizers and (5) formation ansiotrophy. 2

When running slick stabilizers, the build rate for a given motor decreases with increasing hole size. For stabilized motors. The build rate increases with increasing hole size. The build rates in this manual assume the stabilizer is 1/8 inch under-gauge. Care must be shown regarding rotating bent housing motors in the hole. In general, motors set with bends above 1.83 degrees should not be rotated in the hole. RPM should be limited to no more than 6 rpm if possible. Bearing Section: All AXON Directional Drilling Motors (DDM) feature sealed, pressure compensated bearing sections. State of the art rotary seals are employed at each end of the bearing section to prevent drilling mud from entering the bearing housing while sealing in lubricating oil. Upper and lower seals have equivalent sealing diameters. Pressure compensation is achieved through a sealed floating ring located just above the bit box on the pilot diameter of the drive shaft. This piston prevents high differential pressure across the rotary seals as well as compensates for increases in oil volume when high temperatures are encountered. The compensator piston rotates with the drive shaft and bearing shaft transition ring thereby avoiding the need for a rotary seal on the compensator piston. Weep holes located at the lower end of the drive shaft allows bit pressure exposure to one side of the compensator piston providing a positive pressure inside the bearing housing - further discouraging mud invasion into the bearing section. Each bearing section utilizes high capacity roller thrust bearings. For all but the 3-3/4 motors, the thrust bearings are stackable in either a 4:2 or 3:3 on bottom/off bottom arrangements to optimize load capacities to expected drilling conditions. Each thrust bearing is backed with a Belleville style spring washer which serves to evenly distribute the load over multiple bearings and provide shock load cushioning created while drilling. All bearing components are held in compression within the assembly to prevent rotation. Rotating and stationary sleeves are pre-machined to length to provide proper Belleville spring preloading. This stackable bearing arrangement serves to minimize diametric step changes along the shaft length thus reducing stress concentrations produced by shoulders and grooves. Each bearing section utilizes high capacity roller radial bearings. Radial bearing sets are spaced apart with sleeves to provide higher radial load carrying capacities. Bearing sets, top and bottom provide radial support to the drive shaft as well as the rotary seal preventing wear and extending seal life. A drive shaft lock nut is located between the thrust bearing stack and the lower radial bearing. The lock nut ring is threaded (left hand thread) onto the drive shaft, and once installed, serves to compress the inner races of the lower radial bearing and the lower transition ring to prevent rotation relative to the drive shaft. The lower lock nut will not pass through the lower seal sub 6

so in case of a failure in the upper area of the drive shaft the lock nut will prevent component loss from the bearing assembly. A drive shaft cap threads to the upper part of the drive shaft and serves to compress all rotating components preventing rotation relative to the drive shaft. It also serves to divert mud flow into the drive shaft bore. Diverter slots are optimized to minimize pressure loss at higher mud flow rates and case hardened to minimize erosion from the mud flow turbulence. The outer diameter of the drive shaft cap is hard chrome plated to provide a hardened and ground running surface for the rotary seal. The bearing section outer housing is upset and threaded to accept replaceable centralizer sleeves of any size. A centralizer blank sleeve is available in cases where centralizers are not used. Drive Shaft The drive shafts are forged for high strength with a 14 KSI MYS. The drive shafts cross-sections have been made as large as possible within available design constraints. The end of the drive shaft has an API regular box connection for connecting the drill bit. Running In Care should always be exercised regarding tripping speeds when running in the hole to prevent striking BOP components, casing shoes, bridges or shelves which may be in the borehole. Tight spots should be addressed by operating the mud pumps and slowly reaming through the restrictions. In addition, the motor should be started by circulating off bottom to prevent possible plugging of the drill bit nozzles. Errors in pipe tallying or cuttings backfill in the bottom of the hole always dictate slow tripping speeds when approaching bottom. It is important to record circulating off-bottom standpipe pressure at a known flow rate. The pressure difference above the off-bottom pressure is a measure of the torque being demanded from the motor while it is drilling. In fact, motor pressure differential is proportional to bit torque. It is not recommended to exceed maximum differential pressure in the motor curves provided in this handbook as this will reduce stator life. 7

Drilling Start the mud pumps and slowly bring up the flow until the desired flow rate has been achieved and is stabilized. Slowly lower the motor to bottom. On bottom will be evidence by an increase in standpipe pressure. Gradually increase weight on bit to achieve optimal rate of penetration. Continue to monitor motor pressure differential, ROP and adjust WOB accordingly. As the bit drills off, WOB and standpipe pressure will decrease until WOB is readjusted. Application of too high of bit weight can cause the mud motor to stall. When stalled, the rotor is no longer turning and fluid is trying to be forced back up the drill pipe. This creates a deadhead type condition which can cause damage to the power section. Therefore stalling should be avoided. The following actions should be taken when the motor is in a stalled condition: 1. Stop drill string rotation 2. Reduce pump strokes 3. Do not pick up off bottom until the lock-up torque of the motor has been dissipated using the rotary table break to minimize the possibility of connection back offs. 4. Pick up off bottom and re-establish drilling parameters. Tripping Out Prior to tripping out, circulate bottoms up. Tripping speeds should be controlled to prevent hole swabbing. Speeds should also be slowed when approaching known tight spots, high build rate intervals and casing points, etc. Extended back-reaming should be avoided as it shortens motor life. At the surface, visually inspect the motor to check for external damage prior to re-run. Drilling Fluid The directional drilling motors can be operated with both water- and oil-based drilling fluids. The aniline point for oil-based muds is the temperature at which the stator s nitrile or HSN rubber swells. The lower the aniline point the greater the swelling. Aniline points should generally be kept above 16 to prevent swelling. 8

Highly saturated brines can shorten rotor life due to corrosion. Chloride content should not exceed 3, ppm when using hard chrome rotors. Motors run in these conditions (> 3, ppm chloride) should be immediately flushed with clean water after pulling out of the hole and serviced as soon as practical to minimize corrosion impacts. It is recommended that sand content not exceed 3% and total solids not exceed 5%. Mud weights in excess of 16 ppg will shorten power section life. If flow rates higher than the maximum recommended flow rate for a given power section are required, the rotor can be gun-drilled and fitted with a bypass nozzle. Please contact your AXON representative to assist you in nozzle sizing. Gun-drilled rotors can be blocked by installing a blanked nozzle. Downhole Temperature Standard fit rotor/stators are normally used when hole temperatures are less than 25 F degrees (12 C). For higher temperatures, standard practice is to reduce the rotor/stator fit to compensate for the rubber swelling. Be aware that reduced fit rotor/stator combinations require the rubber be hot to produce the desired horsepower and will have degraded performance if run in cooler hole sections. Servicing Motors should be disassembled, cleaned and thoroughly inspected upon return from the field. The majority of items can be re-run providing they are still in specification. Please consult your maintenance and assembly manual provided with your purchase. O-rings used in the multi-ball socket arrangement on both ends of the coupling should be replaced each time the motor returns from the field and the joints should be repacked with grease. In addition, the rotary seals located on both ends of the sealed bearing pack should be replaced. 9
