INSTALLATION AND OWNER S MANUAL Side Illumination Lights Z5150 for use with K 1200 LT Read these instructions carefully and thoroughly before beginning work. Before installing the accessory, carefully consider whether one possesses the necessary technical skills and workshop tools to complete the installation properly. PREPARATION Note: Left and Right are determined from the rider's position. Position the motorcycle securely on its main stand or a work stand. Figure 1 Note: Retain all the fasteners for the body panels, all these fasteners will be reused. Individual bags to hold fasteners into separate groups will be helpful! 1. Remove the upper, left side, handle bar cover. (3mm Hex Wrench) Figure 1. Figure 2 2. Remove the Rocker Panel Moldings, with their covers, from both sides of the motorcycle (black and chrome tip-over guards.) (3mm Hex Wrench) Figure 2. 3. Remove the Center, Left and Right Engine Spoilers (lower front and side panels). (Use the T25 Torx for the 6 front screws and 3mm Hex for the underside screws) Figure 3. 4. Remove the left side Covering with Guide Plate (clear plastic wind flap and its mount). (T25 Torx) Figure 4. Figure 4 A 6. Remove the left side Trim Panel (main body panel on left.) (T25 Torx) Note: To remove the main body panel these items will be removed: A. 1 screw from light lens, pop lens off, remove 2 screws around light. (Phillips Screw Driver, T25 Torx) Figure 5. INSTALLATION OF SWITCH ASSEMBLY 1. From beneath the left side handlebar switch assembly, remove the screws that hold the radio remote control. These 2 screws will not be re-used. (3mmHex) Figure 7. 2. Position the supplied Switch Assembly so the collars insert where the screws from the previous step were located. Figure 7 3. Thread in the M5 x 30 screws and tighten. (4mm Hex) Figure 8. Figure 8 4. Route the Switch wires into the lower handlebar cover with the longer green wire going through the steering area into the inside of the fairing. Figure 9. 5. There are four wire looms inside the handlebar cover. The largest loom must be carefully cut open where the handlebar increases diameter. (Sharp Knife) Figure 10. Long Green Wire routes down through steering area to the inside of fairing. Short Green Wire will attach to White / Yellow Stripe Wire. Step #5. Figure 9 6. Carefully lift out the White / Yellow Stripe Wire. Figure 11. Using the "Scotchlok" connector, attach the SHORT GREEN WIRE from the Switch to the WHITE WITH YELLOW STRIPE wire inside the loom. Attach the Main Power Wire Loom to the Relay. Figure 13. Two BROWN wires connector to spade #85 Green Wire connector that goes to white connector blocks to spade #30 Green Wire that goes to battery ring terminals to spade #87. Power Loom 1. Position the Main Power Wire Loom (the end with two ring terminals) to run from the relay to the battery along the top of the fuel tank. Figure 15. 2. At the front of the fuel tank, run the loom to the center of the motorcycle between the forks and above the fairing support. The two leads with the white connector blocks will hang down from either side of the fairing support. Figure 16. 3. Connect the Power Loom to the battery. The red wire goes to the positive terminal on the battery. The brown wire goes to the negative terminal on the battery. (10mm Wrench) Figure 15 CHECK OPERATION OF LIGHTS 1. Connect the Side Illumination Lights to the connectors on the Power Loom. Secure Relay to Fairing Support 2. Turn the ignition key to on and verify the operation of the side Illumination Lights. If they do not function, examine the installation by following the installation instructions thoroughly. SECURE WIRES, RE-INSTALL PARTS 1. Tuck the Loom between the fuel tank and the top body panels. Secure the Loom along the frame with Tiewraps. Figure 16 2. Secure the Relay, using tie-wraps, to the fairing support so it cannot be touched by the fork when turning. Secure the Loom and the Switch wire, to the fairing support, again, make certain the Loom will not touch the fork when turning. 3. The covers may now be re-assembled to the handlebar. 4. The left side Trim Panel and the Covering with Guide Plate should be re-installed now. Be sure to secure Power Loom and any extra length of wire well. Use cautionary measures to assure that the Power Loom is away from the engine, exhaust, front wheel and forks. Secure any extra length with tie wraps, then secure to fairing support. 2001 National Cycle, Inc. Page 6 of 8 10-117734-000 4/03

A INSTALLATION OF THE SIDE ILLUMINATION LIGHTS 1. Carefully cut the Templates along the indicated lines. (Scissors) 2. Tape the Templates in place on the left and right side Engine Spoiler panels. Make sure to align the Templates at the critical lines. Figure 17. Note: The 3/8 space required at Point A. Figure 17 3. Using the Brad Point Drill (or Center Punch) mark the centers of the holes, as indicated on the Templates. Figure 18. 4. Remove the Templates. Figure 19. 5. Using the 7/16" Brad Point Drill Bit and the Electric Drill, drill three holes into each Spoiler side. Figure 20. 6. Using the Hole Saw and Electric Drill, drill the large holes. 7. Test fit the Side Illumination Light on the Engine Spoiler. From the inside mark where more material needs to be removed. Use the Round File (or grinder) to adjust the holes so the Side Illumination Light fits well. Figure 22. Note: Remove small amounts of material at a time. Re-check fit and adjust. INSTALL FASTENERS TO LIGHT 1. Place a gasket on the outside surface of the Engine Spoiler and position the Light Assembly. 2. On the inside surface of the Engine Spoiler place an O-ring on each screw boss, then a Clamping Washer and a Button Head Screw. Figure 23. The O-ring needs to compress to start screw. 3. Tighten securely. (3mm Hex) Figure 22 CONNECT LIGHTS, RE-INSTALL BODY PANELS 1. Connect the Side Illumination Lights to the connectors on the Power Loom. Make sure the wires are safely positioned inside the fairing and away from the exhaust system. 2. Install left and right sides of the Engine Spoiler. 3. Install the center of the Engine Spoiler. Figure 23 MAINTENANCE The Side Illumination Lights are coated aluminum. Do not use chrome or metal polish. Allow the lights to cool, then wash as you would the rest of the motorcycle. To replace a bulb, remove the affected side of the Engine Spoiler. Unscrew the cap inside the Side Illumination Light casting. This will give access to the bulb. Replace the bulb and re-assemble in reverse order of disassembly. Side Illumination Lamp Assembly Replacement: Part No. 90-901400-000 2003 National Cycle, Inc. Page 8 of 8 10-117734-000 4/03
