REMOVE EXISTING EXHAUST STEP 1 Read and understand all STEPS in the instructions before starting the installation. Park the motorcycle on a hard, level surface and turn IGN OFF. Allow the engine and exhaust system to cool. INSTALLATION REQUIRES CONTACT WITH THE EXHAUST SYSTEM. ENSURE THAT THE EXHAUST SYSTEM HAS FULLY COOLED BEFORE BEGINNING TO PREVENT INJURY. STEP 2 Locate the front O2 sensor connector. Unplug sensor and feed the end of the wire through the frame freeing it from the motorcycle. NOTE: For 2007 to 2011 models, the connector is located under the oil tank, on the right side. For 2012 and later models, the connector is located under the seat, remove both the seat and battery for access. Pay attention to wire routing for re installation. STEP 3 Locate the rear O2 sensor connector. Unplug sensor and feed the end of the wire through the frame freeing it from the motorcycle NOTE: For 2007 to 2011 Models, open the plastic cover above the rectifier to gain access to the sensor plug, cut the cable ties holding the sensor wire to frame. For 2012 and later models, the connector is located under the frame at the front of the motorcycle. STEP 4 On Floor board models, loosen the right hand floor board mounting bolts to gain clearance for exhaust removal and installation. On FLSTF FLSTN and FXS models; remove the right side footpeg to gain access to the 3rd existing muffler bracket bolt. STEP 5 Loosen the heat shield clamps on both front and rear exhaust pipes. STEP 6 Remove the two mounting nuts from each headpipe, located at the cylinder head. STEP 7 If equipped, unbolt the carriage bolt and clamp attached to the bracket under the right side transmission cover. STEP 8 Remove the nuts attaching the exhaust mount bracket to the frame. STEP 9 Remove the entire exhaust system and set it aside. STEP 10 Remove the existing mounting bars, brackets and/or studs (Figure 1 on PAGE 3). 2

STEP 11 PRE 2000 Models: Remove the lower mounting bar. Remove the right side 1/4 FIG 1 bolt which holds the lower fender in place to allow removal of the right passenger foot peg. Place the motorcycle on its side stand and loosen the swing arm pivot bolt nut. Position a floor jack under the right hand frame tube just below the swing arm pivot bolt. Using assistance, carefully raise the jack just enough to take the weight off the swing arm bolt and remove the swing arm pivot bolt and the existing upper mounting bar. Replace the swing arm pivot bolt and torque to 135 FT/LB. Re install the right passenger foot peg using the 1/2 x 3 capscrew with the 1 5/8 spacer and 1/4 bolt to secure fender. STUDS STEP 12 2000 and Later Models: Using a T50 Torx driver, remove the three mounting bolts and mounting bar. Two of the T50 bolts are visible, the third also attaches the right hand passenger peg and is accessed by removing the foot peg. Re install the foot peg using the 3/8 x 2 1/2 capscrew with the 3/4 spacer. STEP 13 Carefully remove the O2 sensors from the existing headpipes and save for re use with the new system. STEP 14 Carefully remove exhaust port flanges and circlips from the existing exhaust system using snap ring pliers. STEP 15 Replace OE gaskets with supplied gaskets. CRUSHER EXHAUST INSTALLATION: STEP 16 Attach mounting bracket 424 P to the frame (Figure 1) using the supplied 3/8 x 3/4 flange bolts. Leave them loose at this time. STEP 17 Remove header assemblies from their protective packaging. Place each of the head assemblies on a non abrasive surface such as a blanket or carpet. STEP 18 Apply a small amount of anti seize compound to the threads of the O2 sensors and install them into the new head pipes. NOTE: Be careful not to get anti seize on sensor tip, it may affect sensor function. 3

OE 12mm O2 sensors install the 18 12mm O2 adapter (supplied) in the O2 sensor port. Then install the 12mm O2 Sensor. (Grey connector into front head pipe, Black connector into rear head pipe). 18mm O2 sensors install O2 sensor directly into the O2 port. All models not using oxygen sensors install 18mm plug with copper crush washer (supplied). STEP 19 Install exhaust port flanges and circlips (from existing system) onto headpipes. STEP 20 STEP 21 Install the Front Header assembly into the front exhaust port first. Use existing flange nuts, do not tighten at this time. Using the (supplied) 5/16 18 x 5/8 flange bolts and nut plate, bolt the header to the muffler bracket. Leave them loose at this time. Install the Rear Header assembly into exhaust port. Use existing flange nut, do not tighten at this time. Using the (supplied) 5/16 18 x 5/8 flange bolts and nut plate, bolt the header to the muffler bracket. Leave them loose at this time. STEP 22 Tighten exhaust port flange nuts, bracket bolts and bolts mounting pipes to bracket while making sure pipes are parallel. STEP 23 Route O2 sensor wires away from hot areas of the motorcycle. Plug the O2 sensor wires back into the wiring harness: For 2012 & Later, feed wire for the rear O2 sensor (Black) around the frame and under the seat. Re install battery, plug the sensor into the existing wiring connector. Feed connector for the front oxygen sensor (Gray) around the frame and into the holder on the frame behind rectifier. Plug the sensor into the existing wiring connector. For 2007 to 2011 models, feed wire for the front oxygen sensor around and into the plastic holder on the frame. Plug the sensor into the existing wiring connector. Snap the plastic holder closed to hold the connector in place. Install a new nylon cable tie to hold the wires onto the frame in the original location. Feed connector for the rear oxygen sensor around the frame under the oil tank on the right hand side. Plug the sensor into the existing wiring connector. STEP 24 On floor board models, tighten the floor board mounting bolts. STEP 25 Be sure to tighten all hardware before starting your motorcycle. It is the end user s responsibility to ensure that all fasteners (including pre assembled) are tightened before operation of the motorcycle. Kuryakyn will not provide warranty coverage on products or components lost or damaged due to improper installation or lack of maintenance. Periodic inspection and maintenance are required on all fasteners. 4

EXHAUST CARE: 1. Proper tuning is important. Carbureted bikes should be re jetted and fuel injected bikes should be tuned with a TTS MasterTune or Vance & Hines Fuelpak FP3 tuning system (calibrations available at www.kuryakyn.com) by an experienced tuner, on a dyno, with an exhaust gas analyzer. 2007 and up Harley Davidson Twin Cam engines run especially lean combined with retarded ignition timing. Lean conditions and/or retarded ignition timing will cause high exhaust temperatures and discolor chrome exhaust. 2. Avoid long periods of idling as this can cause discoloration. 3. Make sure there are no exhaust leaks at the junction of the exhaust pipes and cylinder heads. We recommend replacing the gaskets with CRUSHER Cometic exhaust gaskets, P/N 482. 4. Make sure there are no intake leaks. Intake leaks will cause a lean condition and engine overheating leading to discoloration. 5. When installing new chrome exhaust, make sure your hands are clean and free of grease and oil. After installation, thoroughly clean pipes with a soft clean cloth and cleaning solvent that will leave no residue (glass cleaner, alcohol, ammonia, etc ) before starting the motorcycle. LIMITED WARRANTY Küryakyn warrants that any Crusher products sold hereunder, shall be free of defects in materials & workmanship for a period of one (1) year from the date of purchase by the consumer excepting the following provisions: 1. Küryakyn shall have no obligation in the event the customer is unable to provide a receipt showing the date the customer purchased the product/s. 2. The product must be properly installed, maintained & operated under normal conditions. 3. Küryakyn shall not be liable for any consequential & incidental damages, including labor & paint, resulting from failure of a Küryakyn product, failure to deliver, delay in delivery, delivery in nonconforming condition, or for any breech of contract or duty between Küryakyn & a customer. 4. Crusher products are often intended for use in specific applications. Küryakyn makes no warranty if a Küryakyn product is used in applications other than intended. 5. Crusher electrical products are warranted for one (1) year from the date of purchase by the consumer. L.E.D. s contained in components of Küryakyn products will be warranted for defects in materials & workmanship for 3 years from the date of purchase where as all other components shall be warranted for one (1) year. 6. Exhaust systems are warranted for manufacturing defects only. There is no warranty on exhaust pipes & mufflers with regard to any discoloration. Discoloration or bluing is caused by tuning characteristics, exhaust timing, carburetor jetting, overheating, etc. & is not caused by defective manufacturing. 7. Küryakyn makes no warranty of any kind in regard to other manufacturer s products distributed by Küryakyn. Küryakyn will pass on all warranties made by the manufacturer & where possible, will expedite the claim on behalf of the customer, but ultimately, responsibility for disposition of the warranty claim lies with the manufacturer. 8. Merchandise purchased directly from Internet auction sites or any other third party seller is considered sold as is & shall not carry a Küryakyn warranty. All warranty claims must be directed to the original seller. If unsure please contact the seller to verify they are an authorized Küryakyn retailer. RETURN POLICY Merchandise determined to be defective may be returned up to one year from the date of purchase. Returns must be processed through original seller. Returned merchandise for any other reason other than warranty claims must be in like new condition & subject to a 20% restocking fee. All returns are subject to inspection for determination of full or partial credit. Any returned part that shows evidence of being used or installed contrary to manufacturer s instructions, &/or subjected to improper handling, packaging or return shipping by the customer, will not be eligible for exchange, refund or warranty consideration. All returned electrical items will be inspected & tested. If electrical item is deemed functional, no credit will be issued & item will be returned.
