Grab a cup of coffee and take a moment. A little prep now may save you a lot of time later 2

2 PREP YOUR FJ Remove the left rear plastics in the wheel arch to access the fuel filler neck. Loosen the nut which fastens the fill neck to the body using your 1 wrench. C) Get under your vehicle and follow your fill neck. It bolts into the body with a small bracket. Loosen this bolt using your 1 ratchet with an extension. D) Loosen the clamps on the fuel pipe (larger diameter) and the breather pipe (smaller diameter) which connect the fill neck to the existing tank. Remove the fuel pipe and metal filler neck from the vehicle. INSTALLING THE MOUNTING BRACKETS The chassis mounting brackets require no drilling. Set aside the M10 bolts (item 7), 2 x normal and large M10 washers(item 11 & item 14), the M10 nylock nuts, four M8 bolts, four M8 washers (item 12) and the spring nuts (item 5)....CONT'D

...CONTINUED Start on the right hand side of the vehicle. Insert the spring nut into the rectangular cutout towards the back of the chassis. There is a 5mm diameter hole, just forward of its position. Position the bracket on the chassis, and fasten the bracket into the spring nut using an M8 bolt and washer. Maneuver the bracket so the bottom flange lines up with the tapped hole and fasten with an M8 bolt, washer, and spring washer. Insert the M10 bolt with a washer through the brackets front hole, and fasten it on the other side of the chassis with the large M10 washer and nylock nut. NB! Ensure not to over tighten the M10 bolt as it will deform the chassis! M10 fasteners spring nut M8 fastener into tapped hole Repeat step "A" on the opposite side of the vehicle using item 27. C) Grab two M8 bolts, and two large M8 washers and drop them through the bracket slots (so they hang vertically) in the chassis mounting brackets (item 26 and 27). These will be used later when securing the tank. 4 LIFTING AND FASTENING THE TANK INTO POSITION The tank can now be lifted into position. Make sure you have a M8 bolt, washer, and spring washer handy for fastening the front bracket and a M8 nyloc nut and M8 fender washer. With a friends help lift the tank into position and hand tighten the bolts with an M8 nylock nut and a large M8 washer. The bracket welded to the front of the tank will line up with a tapped hole. Use your M8 bolt, washer and spring washer to mount the front tank bracket, into the existing tapped stand off bracket, on the vehicles cross member. Once in position tighten all the bolts. 4

5 MODIFYING THE FILL-NECK, AND CONNECTING THE PIPES Six cuts are required. Start with the breather pipe at the top side of the fill neck. Position your fill neck as shown in the image and using your marker, mark 25mm to the right of the support bracket on the breather pipe only. Make your second marking on the breather just after the second bend where the pipe straightens. Fasten the fill neck in a vice, and cut the breather pipe on these markings with a hand saw. mark 1 mark 2 Support bracket 25mm The breather pipe and main filler needs to be marked and cut 40mm below the support bracket. C) You now need to make the last two cuts on the bottom portion of the fill neck. Make a mark 40mm to the left of the support bracket on the breather pipe (as shown), and 420 mm from the support bracket on the main pipe. 420mm 40mm 40mm D) Beside is an image of how the plumbing connects to the top end of the fill neck. Use your 7mm socket to fasten the applicable item numbers to the fill neck. Orient your clamps so they will be easy to access once installed. 17 2 x 22 19 2...CONT'D 5

E) The fuel hoses now need to be secured to the lower half of the fill neck. Refer to the items on page 2 and fasten 19 the clamps with your 7mm socket. 2 2 F) The short 5 mm fuel hoses (Item 19) are already on the bottom and top piece of the fill neck, they are in the image below for clarity only. Fasten the bottom half to the top half of the filler neck using item 24, as indicated below. to top half of filler to bottom half of filler 19 2 2 19 24 1 18 to auxiliary tank G) Insert and fasten the modified fill neck back into the vehicle. From under the vehicle, clamp the 1.5" fuel hose (item 18) onto the inlet of the new auxiliary tank, and fasten it with a clamp (item 1) using your 10 mm socket and ratchet extension. Connect the 0.5" fuel hose (item 2) onto the breather port (next to the fuel inlet) and fasten a clamp (item ) using your 7 mm socket. Clamp both of these pipes to the open ports on the fill neck. 5...CONT'D H) The original fuel hose you removed which was clamped to the original tank needs to be modified. Using your craft knife, cut the pipe in the middle of the bend on the tank side of the pipe. I) Insert the tank side filler pipe (item 20) into the original fuel hose and clamp it using the 1.5" fuel clamps (item 2). The 8mm bent pipe needs to be rotated so that when the pipe is clamped to the original tank the 8mm pipe sits on the underside. Clamp the 5/16" fuel hose (item 25) to the junction coming out of the tank side filler pipe 7 J) Use the original clamps to fasten the original fuel hose and breather pipe, onto the tank and breather port on the fill neck respectively, so that the 8mm pipe protruding from the original fuel tank pipe is pointed towards the bottom of the tank. K) Route the 5/16" fuel hose over the diff and clamp it onto the banjo bolt, on the outlet port of the auxiliary tank using (item 4). Ensure the pipe has sufficient clearance for articulation, and cable tie the pipe into position. Make sure you do not kink the pipe. 6 FINISHING THE JOB There is a piece of pinch weld supplied in the kit (item ). Your 5mm hose from the fill neck to the tank chaffs against the body. Slide this pinch weld onto the body to prevent the pipe rubbing through. Fasten the mudguards you removed into there original positions. Ensure that all the bolts and nuts are tight. 7
