Disconnect the negative battery cable for safety. 2. Drain the cooling system and the engine crankcase oil. 3. Remove the air inlet tube. 4. Remove the fan shroud attaching bolts and position the shroud over the fan. 5. Remove the fan and clutch assembly from the water pump shaft, then remove the clutch, fan and shroud from the vehicle. For 5.0L engine front cover removal, detach any brackets from the water pump or front cover
2 Page 2 of 6 In this case, a bracket had to be removed in order to reach another bracket Disconnect any wiring that would interfere with front cover removal 6. Remove the accessory drive belt, then remove the water pump pulley. 7. Remove all accessory brackets that attach to the water pump. 8. Disconnect the lower radiator hose, heater hose and water pump bypass hose from the water pump.
3 Page 3 of 6 9. Remove the crankshaft pulley from the crankshaft vibration damper. Remove the damper attaching bolt and washer, then remove the damper using a suitable threaded (NOT JAWED) puller. 10. Remove the oil pan-to-front cover attaching bolts. Use a thin-bladed knife to cut the oil pan gasket flush with the cylinder block face prior to separating the cover from the cylinder block. Before removing the cover, verify that no other brackets or wires are attached. 11. Remove the cylinder front cover and water pump as an assembly. Cover the front oil pan opening while the cover assembly is off to prevent foreign material from entering the pan. Once ALL cover bolts (including at the oil pan) are removed, gently pry to break the gasket seal
4 Page 4 of 6 Remove the cover being careful to keep debris out of the oil pan Clean the gasket mating surfaces (again keeping debris OUT OF the oil pan)
5 Page 5 of 6 A front cover alignment tool helps to align the bolt holes without having to move the cover so much that the gasket and sealant become dislodged To install: 12. If a new front cover is to be installed, remove the water pump from the old front cover and install it on the new front cover. Ford recommends the installation of a new front cover seal whenever the cover has been removed. This is likely a precautionary measure to prevent you from having to disassemble the engine sufficiently to get at the seal, should it become worn or damaged. You will have to decide for yourself if the condition of your seal requires replacement. 13. Clean all gasket mating surfaces. If necessary, pry the old oil seal from the front cover and install a new one, using a seal installer. 14. Coat the gasket surface of the oil pan with sealer, cut and position the required sections of a new gasket on the oil pan and apply silicone sealer at the corners. Apply sealer to a new front cover gasket, then install it on the block. 15. Position the front cover on the cylinder block. Use care to avoid seal damage or gasket dislocation. It may be necessary to force the cover downward to compress the pan gasket slightly. Use front cover aligner tool T61P-6019-B, or equivalent, to assist the operation. 16. Coat the threads of the front cover attaching screws with an oil resistant Teflon pipe sealant and install. While pushing in on the alignment tool, tighten the oil pan-to-cover attaching screws to ft. lbs. (16-24 Nm). 17. Tighten the front cover-to-cylinder block attaching bolts to ft. lbs. (16-24 Nm). Remove the alignment tool. 18. Apply multi-purpose grease to the sealing surface of the vibration damper. Then apply a small amount of silicone sealant to the keyway. Align the crankshaft damper keyway with the crankshaft key, then install the damper to the crankshaft. Do NOT hammer the damper on, carefully push the damper into position and, if difficulty is encountered, use the retaining bolt and washer to draw the damper into the fully seated position.
6 Page 6 of Tighten the damper retaining bolt to ft. lbs. ( Nm). 20. Install the crankshaft pulley. 21. Before you go any further, REFILL THE ENGINE CRANKCASE with fresh, clean engine oil. DO IT NOW, DO NOT risk forgetting it later. 22. Connect the hoses and accessory brackets to the water pump. 23. Install the pulley on the water pump shaft. 24. Install the shroud along with the clutch and fan assembly. 25. Route and install the accessory drive belt. 26. Connect the negative battery cable and refill the cooling system. 27. Run the engine and check for leaks.
