1 ENERGY EFFICIENT FANS IN UNDERGROUND AUXILIARY VENTILATION SYSTEMS C.D. PITIS and A. LIVINGSTONE Femco Mining Motors, Brits, Anglo Gold, Johannesburg ABSTRACTS Auxiliary ventilation is vital in mining industry, dilution of dust and gases and removal of heat being some of the primary reason. Poor air control creates unhealthy and unsafe environmental climate on the one hand while increasing ventilation costs in term of increased fan power requirements on the other. FEEI [Rand / ton of ventilated air] is validated by specific measurements performed underground. In normal mining conditions of 1.2kg/m3 air density standard fans are running successfully. With mining operations progressing to ultra deep levels fans nonperformances become a critical factor because of: Key words: Energy efficient, Underground Ventilation - Increase of specific electric energy costs - Very high rate of electric motor failures A new generation of energy efficient fans has to replace 1. INTRODUCTION Inspectors, environmentalist s engineers and clerks are monitoring the ventilation system at different levels. Millions of Rands are annually spent on investments, maintenance and repair and electricity costs for underground auxiliary ventilation. Technical solution proposed in this paper can be further developed assessing ventilation energy efficiency at ultra deep levels, improving company corporate energy policy. The axial fans have two basic components: electric motors with rated power under 100 kw and impellers, both influencing the product efficiency and price. 2. INITIAL INVESTMENT versus ENERGY RUNNING COST FOR ELECTRIC MOTORS This question has been raised when a new energy efficient dedicated electric motor become available. Let s consider two F fans driven by two different 45 kw, 525 V, 2 poles PAD electric motors. the standard existent equipment. The paper presents the main steps in designing, implementation, verification and validation on new energy efficient motors powering FDL axial fans type 45 kw running 8760 hours annually. Absorbed electric apparent power is defined as S [kva] = P [kw] / η [%] x cos ϕ ( 1 ) Where: P [kw] is shaft power (here motor rated power) A standard performance electric motor fitted in a 45 kw fan generates estimated annual of R 10,000 on electricity bill. For a 24 hours process, energy efficient motors pay for themselves in a very short time, after which they will save on electricity bill costs many times their difference in purchase cost. More features of 45 kw energy efficient motors have been revealed after fans being installed and monitored on ultra deep levels. 3. Proposal of a new assessment indicator: Fan Energy Efficient Indicator kw fan performance tests have been conducted on site with same impeller (named 1.2 impeller) at different air densities (shaft levels): 1.2 kg/m3 and 1.4 kg/m3. 2 Guided by Energy Policy Act (USA) [1] new dedicated energy efficient motors with net superior performances have been designed to drive high power impellers at ultra deep levels (where high air density values are present). As reference, F fan 1.2 kg/m3 air density are specified [2]. A normal 1.2 impeller performing 12 m3/second regardless the air density, will overload a standard motor because estimated motor shaft power will increase in direct proportion to air density. Should impellers be de-rated? Typical fan design problems are schematic presented in Fig. No. 1. As an interim solution, in order to prevent standard motors failures at ultra deep levels (where air densities of 1.4 kg/m3 or more has been recorded), a de-rated impeller has been designed and manufactured. So-called 1.4 impeller performs only 10 m3/second volume air 2000 Pascals (static pressure), loading standard motors at their rated shaft power, (corresponding to 1.2 kg/m3 air density) and preventing motor temperature rise to increase beyond motor class insulation conditions. However, electric motor failures still have been recorded! By measurements it was found a large variation of air density at ultra deep levels (sometimes +/- 10 %). This bring motors in a temporary overload condition and winding overheated in a relative adiabatic process determined by large path of material involved in heat transfer process. NOTE: In order to keep same environmental conditions [3] by using 1.4 impeller at least 20 % increase of number of fans is required, resulting in investment, maintenance, logistic and electricity extra-costs. Following the mines trend to expand mining operations deeper it becomes clear that 1.4 impeller will be soon in the same situation as existent normal 1.2 impeller for 1.4 kg/m3 air density! Then, a new de-rated 1.5 impeller should be required, a.s.o

3 Should high power 1.2 impeller be used for ultra deep levels keeping fans as per standard? Such high power impeller used in ultra deep level conditions has to be driven by electric motors having salient features as: - Rated power in a range of kw (in order to withstand to overload conditions); - Same frame size as original 45 kw frame (in order to keep same size of the fan casing and impeller); - Improved class of insulation (H class able to withstand to 125 ºC temperature rise conditions); - Improved performances (energy efficient in a range of 75 % 105 % of the load). These motors are available on the market [4], being able to sustain the overload conditions generated by using high efficiency 1.2 impeller at any shaft level. Based on fan performances specified in Chapter no. 3, quantity of ventilated air annually delivered can be estimated. ENERGY COSTS OF VENTILATED AIR Using absorbed apparent power [kva] data from Table no. 3, the annual energy 1.4-kg/m3 air density is: - For a standard motor = R 89,904 - For a energy efficient motor = R 70,775 Considering electricity costs and air quantities annually delivered, a useful fan efficiency estimator is proposed, i.e. Fan Energy Efficiency Indicator - FEEI [Rand / ton of ventilated air]: S [kva] x electricity price [Rand / kvahour] FEEI = (2) Q x ρ x 3.6 Where: Q = volume air flow on site [cubic meters / sec] ρ = air density on site [kg / m3]

Impeller design has been improved to a certain limit, when mining activity still required higher efficiencies Energy efficient motors offer a boost and a global solution for auxiliary ventilation systems (high efficiency and reliability at any level of mining shaft) with power increase without motor or ventilation system frames alteration FEEI estimator is a useful indicator in assessing fans efficiency. It can evaluate efficiency of every type of fan; FEEI value is inverse proportional to fan efficiency Auxiliary fans fitted with energy efficient electric motors driving high power 1.2 impellers produce low and approximately constant FEEI values regardless the environmental working conditions 6.5. In order to save the old investment (existent standard motors), an interim solution has been adopted: de-rated 1.4 impeller driven by standard motors. This interim solution generates an increase of % of FEEI. To comply with required environmental conditions [2], FEEI will further increase to %. 6.6 Validation: courtesy of Gold mines, measurements on FDL type fans in ultra deep level shafts have been done (average air density = 1.40 kg/m3), results being presented in Table no. 6. Energy efficient motors ensure very good technical and economical fan performances. These electric motors are able to perform at ultra deep level mining conditions where air density can reach values of kg/m3 (including transient variations of air density). 2. In spite of relative cheap energy cost/ton of air (R 0.14/ton), technically the standard-modified fan is under-performing (air volume is m3/sec only), extra fans being necessary to be installed in order to keep unchanged the environmental conditions; this action will further increase the total cost of electric energy spent on specific shaft, equivalent to FEEI increase at R / ton of ventilated air. 3. The standard fan with de-rated 1.4 impeller is 54 % more expensive energy cost solution. 4. FEEI estimations are confirmed by direct measurements. 5. A FEEI estimator per shaft (for a specific mine level) can be produced as a global efficiency indicator, part of company corporate energy policy. 8. ADVANTAGES OF USING ENERGY EFFICIENT ELECTRIC MOTORS AT ULTRA DEEP LEVELS Based on year 2003 energy cost indicators it was calculated that only 3 (THREE) cents increase of FEEI value is equivalent to R 15,000 annually per FDL fan. In one shaft being average of 10 (ten) FDL type fans, 45 kw installed. Using energy efficient electric motors in conjunction with high power impellers an estimated annually savings per mine shaft of R 100,000 R 150,000 (excluding maintenance, repair and logistic costs) can be obtained. Energy efficient motors run cooler being able to drive high power impellers at ultra deep levels (high air density values) where increased and large variation of required shaft power is inducing standard motors failures. Regardless the shaft level, high performance fans (impellers and motors) pay for themselves in a very short time (pay-back period for energy efficient motor is years) after which they will continue to pile up savings worth many times their purchase cost as long as they remain in service, having a higher reliability. General impacts on South African economy by using energy efficient equipments: - Technical and economical performances improvement and competitiveness of South Africans companies to international standards; - Defusing incipient energy crisis in the sector; - Improving environmental conditions (less emanations of carbon dioxide at the power plants); - Creating new jobs opportunities in the mining sector.
