2 Safety Warning: ***Imprtant! Read befre installatin.*** Installing a suspensin lift kit raises the center f gravity f the vehicle. This increases the pssibility f a rllver accident. Avid sudden maneuvers at high speed and avid all situatins where a side rllver may ccur. In additin larger tires decrease braking perfrmance, please drive accrdingly. We recmmend a tire and wheel cmbinatin that makes the vehicle's track width wider (wheels with less backspacing than OEM). This will lwer the center f gravity and add stability. We als recmmend that this system be installed by a qualified prfessinal. Knwledge f suspensin cmpnent functin is necessary fr safe installatin and pst installatin inspectins. Be sure t re-trque all suspensin cmpnents after the first 100 miles f use, and frequently inspect all safety critical suspensin cmpnents. Befre yu begin: Read all safety warnings. Read and understand installatin instructins. Check all steering and suspensin cmpnents fr wear and replace as needed. Cntact Irn Rck Off Rad with any questins befre, during, r after installatin. Ensure that all parts are present and in gd cnditin using the included shipping checklist. Installatin f this suspensin system: Requires cutting, grinding, welding, and fabricating. Requires remval f mst suspensin munts frm the frame. Returning the vehicle t stck will nt be pssible after installatin. Requires an Irn Rck r custm exhaust system. Requires a 4 wheel alignment. Requires a transfer case slip yke eliminatr and custm CV driveshaft after installatin. Super shrt slip yke eliminatr is highly recmmended. Irn Rck OTK steering highly recmmended. 1 mtr munt lift highly recmmended. Trimming f cling fan shrud may be required. Extended axle breather tubes may be required. Be sure yu have the fllwing tls and supplies: Flr jack and a minimum f 7 jack stands (r an autmtive lift) Basic hand tls Multi-purpse grease (all ply bushings shuld be greased befre installatin) Anti-seize cmpund Hand drill & 3/8 drill bit Angle grinder with grinding, sanding, and cut ff wheels Sawzall Welder Brake line bender Duble flaring tl (fr brake lines) Prepare the parts fr installatin: 1. Lcate hardware kit 15 and the rear shcks. 2. Grease and install the barpins int the tp side f the rear shcks (see figure 1). Clamp the barpin vertically in a bench vise and lwer the shck nt the barpin while rtating the shck back and frth. Be sure t grease the barpin and the shck bushing. 3. Lcate the frnt shcks and install the barpins (included in shck bx) using the same prcedure (frm step 2). 4. Lcate the rear sway bar links and Hardware kit 60. Grease the hurglass bushings inside and ut and push them int the sway bar links. Grease the utside f the inner bushing sleeves and push them int the hurglass bushings. Leave remaining hardware in the bag fr later use. 5. Lcate the frnt track bar and hardware kit Install the clamp nt the threaded end f the track bar. Apply anti-seize cmpund t male threads. Thread male end int track bar. Install carriage blt and nut int clamp finger tight. Nut must face frward when installed. 7. Adjust the length per the chart belw as a starting pint. This may need t be adjusted after a shrt test drive. Figure 6 Rear Lwer Cntrl Arms 8. Lubricate track bar bushings and bushing sleeves with multi-purpse grease and install int track bar. The smaller I.D. bushing sleeve is installed at axle end (with adjusting threads), and the larger I.D. sleeve at frame end (withut adjusting thread). 9. Leave the rest f the hardware in the bag fr future use. 3 Rear LCA 37 5/8 (Shrt Side) 10. Lcate all seven cntrl arms, and hardware kit 127&148. Build cntrl arms: Assemble flex ends per attached instructins (last page). Adjust lengths per the chart as a starting pint. Install and tighten clamping blts. Rear lwer arms use angled male ends; all thers use straight male ends. See figures 3-6. Disassembly: 11. Lift frnt and rear f vehicle and supprt with jack stands under the frame near the lwer cntrl arm munts. **Tip: break lug nuts lse befre lifting vehicle. 12. Ensure that vehicle is safely supprted. 13. Remve frnt and rear tires. 14. Place tw jack stands under the frnt axle tubes and ne under the pinin. 15. Remve frnt sway bar links and rtate sway bar up ut f the way. 16. Remve the frnt track bar. 17. Remve the frnt shcks. 18. Remve frnt cil springs. Save clamps fr later use. 19. Discnnect frnt driveshaft. Wrap tape arund u-jint caps s they dn t fall ff. 20. Remve frnt brake hses and temprarily cap hard lines at frame. 3/16 vacuum line caps wrk well fr this. 21. Remve frnt cntrl arms. Save hardware fr reuse. 22. Discnnect axle breather tube. 23. Set frnt axle assembly aside. 24. Place tw jack stands under rear axle tubes and ne under the pinin (just fr supprt, d nt lift axle). 25. Remve rear shcks. 26. Remve rear track bar. 27. Remve rear sway bar links. Save hardware fr later use. 28. Remve rear driveshaft. 29. Remve rear brake hse and temprarily cap hard line at frame. 30. Discnnect emergency brake cables. 31. Discnnect axle breather tube. 32. Remve rear cil springs. 33. Remve rear cntrl arms. Save hardware fr re-use. 34. Set rear axle assembly aside. Figure 8 Transfer Case Linkage 35. Remve the fur transfer case/ tranny munt nuts in the center f the belly skid. 36. Raise transfer case slightly and supprt with jack stand. 37. Unblt and remve factry belly skid plate. Prep: 38. Cut exhaust 1 behind the 90 degree bend, after the exhaust crsses under the il pan (t the passenger side), leaving apprx. 1 f straight pipe. An Irn Rck r custm exhaust system is required t clear the cntrl arms and skid plate. The factry exhaust will n lnger fit. 39. Remve discnnected exhaust system frm the vehicle. 40. Optinally, yu may chse t remve the rear track bar munt as well. 42. Remve brackets and grind any remaining material until flush and smth. Be very careful nt t cut int the frame itself. 43. Prime and paint the bare metal t prevent rust and leave an attractive finish. 44. Cut ff the frnt heat shield munting blt (abve catalytic cnverter lcatin) flush t the bttm f the nut fr frame bracket clearance. 45. On LJ Unlimited mdels: Cut ff the blt that hangs dwn abve the rear axle, directly abve the rear upper cntrl arms (axle end). Cut the blt flush t the bttm f the nut. Lng Arm Munting Subframe: 46. Remve any rust r ther debris frm bttm f frame (abve the belly skid) t prvide a slid, flat munting surface fr yur new lng arm brackets. Prime and paint any bare metal. 47. Remve mst fuel line retaining clips frm the driver s side frame. Anything between the frnt upper cntrl arm munt and the rear cil spring munt shuld be remved and discarded. 48. Using the insulated clamps and self-drilling screws in hardware kit 126, repsitin fuel and brake lines abve the frame (see figure 10). Leave wiring ut f the clamps and fasten t the steel lines using cable ties. 49. Lcate transfer case linkage u-bracket, munting plate, and hardware kit 119 (figure 8). 50. Install splined carriage blts int flat plate frm the backside int the lwer set f hles. Use a press, bench vice, r hammer t press them in. 51. Discnnect bth transfer case linkage rds frm the pivt arm. Use a pry bar t pp the linkage ut f its bushings. Discnnect all linkage frm the pivt arm and remve pivt arm frm its munting brackets.

4 52. Install the pivt arm int the prvided u-shaped bracket using the new bushing and thread cutting screws. Tighten screws. 53. Remve the 2 nuts that hld the linkage bracket t the transfer case and remve bracket. Install the new flat plate in its place (figure 9). Tighten nuts. 54. Remve factry linkage bracket frm bdy tub. Cut abve the lwer blts (using a sawzall r abrasive wheel) and the bracket will slide ut withut remving the blts. Leave the rubber munts in place. 55. Blt the u-bracket t the flat plate using a washer under each nut. Tighten nuts. 56. Cnnect all linkage rds at this time. Adjust primary linkage rd s that transfer case will reach all psitins withut binding. Be sure there is a little bit f extra travel, r wiggle rm, beynd the frnt and rearmst psitins (2 high and 4 lw). 57. Lcate the lwer cntrl arm munting bracket, gusset plates, and hardware kit 155 (see figure 11). Assemble the cntrl arm munt gusset plates nt the cntrl arm munts using fur 3/8 x 1 flat head cap screws and flange nuts per side. There is a left and right fr each part. Ensure the cuntersinks match up t the blts fr a flush finished prduct. Tighten blts. 58. Install cntrl arm munting brackets t the frame (see figure 11 fr frnt t rear rientatin). Make sure munting surface is flat and free f debris. Use the 1/2-13x1-1/2 flat head blts frm hardware kit 155. Use high strength threadlcker and tighten the blts very tight. 59. Attach the crssmember t the transmissin munt using the factry nuts (see figure 12). D nt tighten at this time. Adjust belly height: Figure 11 Cntrl Arm Munt 60. The belly height in this kit is extremely adjustable. Anything frm a flat belly t 3 drp can be achieved using a cmbinatin f spacer plates and spacer brackets (see figure 12, 13 and 14). Flat belly cnfiguratin will require a bdy lift r flr pan mdificatin. Many late mdel transmissins will require a 2 drp bracket (see figure 13). That s still 1.5 higher than stck. Hardware kit 120 cntains the lnger blts needed fr the drp spacers. 61. Blt the crssmember t the frame munts using the 3/8 flat head blts and flange nuts frm hardware kit 118 r 120. Use a cmbinatin f drp spacers r brackets and flr pan massaging t achieve yur desired belly height. 62. Be sure t check the electrical wiring lcated abve the transmissin and transfer case and relcate as needed t avid pinching the wires. 63. Tighten all crssmember and tranny munt blts at this time. Frnt Suspensin: 64. Install new cntrl arms. Re-use hardware fr LCA s. UCAs get new blts, nuts and washers frm hardware kit 118. ***Frnt upper cntrl arm blt (at frame) may require minr clearancing f the flr pan with a pry bar. Yu need at least a 3/8 gap abve the blt.*** 65. Install new cil springs, making sure t align them with the spring buckets n the axle. 66. If pssible reinstall cil spring retainer clamps (this may need t be dne later with the Jeep n the grund). 67. Install new frnt shcks using riginal barpin blts. Tighten upper stud munt nuts just enugh t slightly cmpress the bushings. Over cmpressing these bushings will result in damage t the bushings and premature bushing failure. 68. Install track bar bracket (see figure 16). Use tapered sleeve. Install ½ blt facing up (nut n tp) with an SAE washer under the blt and nut. Ensure the bracket sits flush, grind dwn any high spts as needed. Tighten ½ blt befre drilling the 3/8 hle (see figure 16). Drill the upper hle thrugh the bracket using a 3/8 drill bit. Peck drill and use plenty f il. Install 3/8 blt with nut n the inside (tward engine). Trque ½ blt t 85 ft-lbs. 69. Install new track bar. If necessary, use the steering wheel and/r a flr jack t align the track bar t the blt hles. D nt use washers n the blts. Fr clearance purpses, frame side nut must face rearward and blt head frward. Use M12 x 65mm blt and nylck nut at frame, and 7/16 x 2 ½ blt and nut at axle. 70. Trque track bar t 74 ft/lbs. at axle end and 80 ft/lbs. at bracket. 71. Install JKS sway bar quick discnnect set per the JKS instructins. 72. Irn Rck OTK steering highly recmmended. If nt, remve drag link. Bend drag link dwn and frward t clear sway bar munt n axle. D nt allw bending t ccur at tie rd munting hle. D nt bend mre than needed. Install drag link and trque t spec. Use new ctter pins. 73. Raise vehicle and repsitin jack stands under the frnt axle. 74. Ensure the vehicle is safely supprted. 75. Any remaining lse blts will be trqued after rear suspensin installatin. Rear Suspensin: 76. Remve hard brake lines frm axle and cver caliper hles t keep dirt ut. 77. Cut UCA munts and track bar munt ff f axle. Grind flush. Be careful nt t cut int the axle tubes. 78. Weld upper truss bracket t truss (see figure 17). Be sure hles are aligned and leave 2 5/8 plus wiggle rm fr munting cntrl arms. 79. Assemble UCA munting blts and nuts frm hardware kit 150 nt truss (see figure 17 & 18). Snug blts and weld nuts t truss. 80. 5 81. Tack weld truss t axle with bttm edge f truss is sitting apprx. 1/8 abve the centerline f axle tubes. 82. Fully weld truss t axle. Weld ne sectin in each crner f the truss and cntinue wrking arund the truss t avid excess heat buildup. Be sure t weld the vertical bend reliefs n the frnt and back side f the truss. 83. Clean, prep, and paint truss. Allw t dry. 84. Munt rear brake hse t the frnt side f the truss (see figure 19). 85. Run new hard lines frm brake T-fitting t wheel cylinders (see figure 19). 86. Place axle under the Jeep. 87. Install upper cntrl arms with bend hanging dwn t clear the flr pan (adjustable threaded end at frame). Use M14 x 95 blts, nuts, and washers (frm hardware kit 118) at frame. Use M14 x 100 blts and washers at axle (frm hardware kit 150). 88. Install lwer cntrl arms. Adjustable threaded end at frame. ***Angled male ends t be angled twards the utside f the vehicle when installed.*** Bends are angled upward fr grund clearance and inward t clear the frame. Re-use factry hardware. 89. Install 3 bump stp spacers (hardware kit 128) between bump stp cup and frame munt. 90. Install new cil springs, rtate them until they sit as straight as pssible (lw spt f spring aligned t high side f spring pad). 91. Install shck relcatin brackets (hardware kit 125). Use existing blts thrugh the bracket and new blts thrugh the shck. 92. Install new shcks. 93. Lcate rear sway bar links and hardware kit 60. Install sway bar links using new blts with a washer n the utside f each bushing. Trque all fur blts t 50 ft punds. 94. Recnnect emergency brake cables. 95. Install slip yke eliminatr kit (except Rubicn mdels) and custm rear driveshaft (sld separately). 96. Raise vehicle and repsitin jack stands under the rear axle. Ensure the vehicle is safely supprted. 97. Bleed brakes at all 4 crners. 98. Adjust suspensin alignment, axle psitin frnt t rear, pinin angle, caster angle, axle centering, etc by adjusting cntrl arm lengths as needed. 99. Trque all M14 cntrl arm nuts t 120 ft punds. Trque frnt upper cntrl arm nut at axle t 70 ft punds (new blt and nut, factry spec. is lwer) Trque any remaining lse blts t spec If nt already dne, install frnt cil spring retainers Install belly skid plate using 3/8 flat head cap screws and flange nuts frm hardware kit 118 and/r 120, and spacer plates as needed (see figure 14) Tighten belly skid blts Install tires Lwer vehicle Trque lug nuts t spec. ( ft punds depending n yur wheels) Adjustments and Final Inspectin: 109. Check all cmpnents fr clearance fr suspensin t fully cycle up and dwn and wheels t turn lck t lck. Pay special attentin t brake lines, axle vent hses, and ABS wires. Repsitin as needed by bending the brackets, relcating, r extending hses and wiring. * A prfessinal fur wheel alignment is required after installatin. We recmmend the fllwing alignment settings: Caster angle: t degrees (+4.5 is preferred if pssible) Te-in (frnt): +1/16 t +1/ Install custm exhaust system r Irn Rck exhaust system (sld separately), r bring t an exhaust shp f yur chice. Final Safety Warning: * Re-trque all fasteners after 100 miles, and frequently inspect all safety critical suspensin cmpnents. It is the respnsibility f the installer t be sure all fasteners are prperly tightened after installatin and t ensure the wner knws his/her nging respnsibility. It is the respnsibility f the wner f the vehicle t be sure all safety critical cmpnents are inspected frequently, especially after ff rad r ther demanding use. Parts Checklist: Outer husing, weld n (may already be attached t yur existing cntrl arm) # /8 6 Blt IRO Flex End Hardware Inner race (2) Thrust washer (2) Ball (1) x 1-1/4 Scket Head Cap Screw (6) Nylck Nut (6) 90 Degree ¼ -28 Grease Zerk Fitting (1) Befre yu begin: Read and understand installatin instructins. Cntact Irn Rck Off Rad with any questins befre, during, r after installatin. Ensure that all parts are present and in gd cnditin per attached shipping checklist! Have these tls handy: 5/32 allen head scket 3/8 pen end wrench Inch-lb. trque wrench Assembly: 1. Insert tw scket head cap screws int ne thrust washer and ne plastic race. Spherical bre f race facing away frm thrust washer. 2. Install this small assembly int the flex end husing. The races are a light press fit, use a wide punch and hammer t assist yu if needed. 3. Apply a thin cating f multi-purpse grease t the mating surfaces f the ball and bth races. 4. Place the ball in the race (inside the flex end). The ball shuld perfectly fit the cntur f the race. 5. Insert the ther race nt the ball s that the spherical bre is cntacting the ball. Once again, the races are a light press fit, use a hammer and wide punch if needed. (The tw screws shuld be thrugh ne washer and bth races at this pint) 6. Insert the secnd thrust washer n tp f the flex end husing, sliding the blts thrugh the hles. 7. Start Nylck nuts n the tw blts that are in the flex end assembly. Hld the nut and turn the blt. 8. Insert the remaining fur cap screws thrugh the remaining hles and install nuts. 9.
