2 The Banks OttoMind Stinger has been designed with two power levels. These levels have been developed to work within the specifications of the stock transmission. The OttoMind Stinger is designed to detect the transmission type (auto or manual) of the vehicle. The OttoMind Stinger will select the power level appropriate for the vehicle s transmission. The OttoMind Stinger will select the highest level when installed on a vehicle with an automatic transmission. When installed on a vehicle with a manual transmission the Stinger will select lower the level to prevent the clutch from slipping while towing heavy loads. If the factory clutch is upgraded to an aftermarket clutch that can handle the increased torque and horsepower of the higher power level of the OttoMind Stinger the 2-pin jumper in the Banks Stinger wire harness shown in the illustration below can be removed to switch to the higher power level. Caution: The 2-Pin Jumper should only be removed after the factory clutch has been upgraded to an aftermarket clutch capable of the increased torque and horsepower. Failure to upgrade the clutch prior to removing the jumper may result in damage to the factory clutch. Banks is NOT responsible for clutch and/or transmission damage. Note: In the event that the factory clutch is reinstalled, the 2-pin jumper can be reinstalled onto the wire harness to return the Stinger module to the original manual transmission power level. 2-Pin Jumper v.7.0

3 General Installation Practices Recommended practices, tools, and supplies for installation 1. For ease of installation of your Banks Stinger system, familiarize yourself with the procedure by reading the entire manual before starting work. This instruction manual contains 16 pages of text, illustrations and parts listing. 2. Throughout this manual, the left side of the vehicle refers to the driver s side, and the right side to the passenger s side. 3. Disconnect the ground cable from the battery before beginning work. if there are two batteries, disconnect both. 4. Route and tie wires and hoses a minimum of 6 inches away from exhaust heat, moving parts and sharp edges. Clearance of 8 inches or more is recommended where possible. 5. When raising the vehicle, support it on properly weight-rated safety stands, ramps or a commercial hoist. Follow the manufacturer s safety precautions. Take care to balance the vehicle to prevent it from slipping or falling. When using ramps, be sure the front wheels are centered squarely on the topsides; put the transmission in park; set the hand brake; and place blocks behind the rear wheels. Caution! Do not use floor jacks to support the vehicle while working under it. Do not raise the vehicle onto concrete blocks, masonry or any other item not intended specifically for this use. 6. During installation, keep your work area and components clean to avoid possible dirt entry into the engine. Notification The Banks Ram-AIr Filter comes pre-oiled and no oiling is necessary for initial installation. Service the Banks Ram-Air Filter as specified in the Filter Maintenence Section of this manual. 6 Section 1 Exhaust Removal 1. As a precaution, disconnect the ground of the battery (if there is more than one battery, disconnect both). 2. Raise the vehicle and support it with properly weight rated safety stands, ramps or a commercial hoist. Follow the manufacturer s safety precautions. Take care to balance the vehicle to prevent it from slipping or falling. When using ramps, be sure the front wheels are centered squarely on the topsides; place the transmission in park; set the parking brake and place blocks behind the rear wheels. CAUTION: DO NOT WORK UNDER ANY VEHICLE SUPPORTED ONLY BY A JACK. SEVERE INJURY MAY RESULT. 3. Removal of the factory exhaust can be simplified by cutting the factory exhaust pipe behind the muffler. This will allow the tailpipe to be removed as a separate piece. 4. Remove the four (4) nuts from the factory exhaust flange located at the back side of the factory head pipe (retain for re-use). 5. Remove the factory tailpipe from the vehicle by disengaging the exhaust system hanger pins from the rubber hangers using a large screwdriver or pry bar. Note: Lubricating the rubber hangers with WD-40 or similar lubricant will ease removal of the hanger pins. 6. Remove the factory muffler from the vehicle by disengaging the hanger pins from the rubber hangers using a large screwdriver or pry bar. NOTE: If system 48682, or is being installed, perform steps 7 thru 10 below. Otherwise continue installation with step Spray penetrating oil such as WD-40 on the T-bolt of the factory V-band clamp to prevent galling. Remove factory V-band clamp and save for re-use. 8. Remove factory head pipe from the vehicle by disengaging the exhaust system hanger pins from the rubber hangers using a large screwdriver or pry bar. 9. Install Banks head pipe in vehicle and insert the hanger pin in the rubber exhaust hanger. NOTE: Be sure to install the hanger pin in the same location as the previously removed factory head pipe. 10. Loosely install V-band clamp on head pipe flange and only tighten the T-bolt on the clamp to the point that the pipe is snug but can still be rotated in the clamp for adjustment/ alignment. NOTE: Do not completely tighten the V-band clamp at this point. CAUTION: The following step involves cutting a stainless steel tube. Safety glasses should be worn during any cutting operation and care should be taken to avoid injury due to sharp edges and burrs. 11. If the system is being installed on an extended-cab long-bed or an extended-cab short-bed vehicle, the flange pipe that is supplied must be trimmed to the appropriate length prior to installation in the vehicle. Once the cut has been performed, debur the cut end with a file or sandpaper. Figure 1 illustrates the location of the required cut, depending on vehicle configuration. 12. Slide the supplied 4-inch band clamp over the Banks flange pipe. 13. Insert the flange pipe tube end into the slip joint on the intermediate pipe. NOTE: Once the pipe has been completely engaged in the slip joint, it should be marked with a marker, scribe or tape for reference when tightening clamps later in the installation. Each slip joint in the system should be marked in this fashion. When the exhaust system is being adjusted to align the hangers, Figure 1 the slip joints can be adjusted so that the reference mark is no more than 1 4 away from its original position. 14. Install the intermediate pipe/flange pipe to the 4-bolt flange using the factory nuts (see note below). Install the supplied gasket between the two flanges. Torque nuts to 30 ft-lbs. NOTE: If system 48682, or is being installed, use supplied 7 16 nuts, bolts and washers on 4-bolt flange and torque to 40 ft-lbs. 15. Slide one (1) of the supplied 4-inch exhaust clamps over the Banks intermediate pipe. Note: On extended-cab long-bed and crew-cab long-bed vehicles, the clamp that is used between the intermediate pipe and muffler is a combination hanger/ clamp. When this hanger clamp is installed the hanger pin should be inserted into the factory rubber hanger and the clamp should be rotated until the hanger pin is parallel with the frame mounted pin before being torqued. 16. Install the muffler onto the end of the intermediate pipe. Be sure that the inlet side of the muffler (see markings on muffler body) is facing toward the front of the vehicle. Verify that the muffler and intermediate pipe are completely engaged. 17. Slide one (1) of the supplied 4 exhaust clamps over the Banks Dynaflow muffler outlet. 18. Install the tailpipe into the outlet of the muffler. Be sure that the two pipes are completely engaged. Insert the front and rear hanger pins into the factory rubber hangers. Rotate the tailpipe until the hanger pins are parallel with the frame mounted pin. NOTE: Minimum distance between v.7.0

7 exhaust tip and body is one (1) inch. 19. Tighten the head pipe V-band clamp to 12 ft-lbs (if previously loosened). 20. Adjust each of the pipes to ensure that all of the hanger pins are parallel with the frame mounted pins and that the rubber hangers are all positioned slightly forward (See Figure 2). The amount of forward angle on the rubber hangers should increase the farther downstream the hanger is positioned. This allows the hangers to be properly positioned once the exhaust system reaches operating temperature. 21. Install the exhaust clamp at each of the three (3) joints. Figure 3 illustrates the proper location of an exhaust clamp on a tubing joint. Torque the nuts on each of the exhaust clamps to 35 ft-lb. Note: If a combination combination hanger/ clamp is utilized, evenly torque nuts to 35 ft-lb. The clamps only need to be tight enough to form a seal and hold the pipes together. Over tightening the clamps may cause the system to leak due to the pipe being crimped. 22. Install exhaust tip by sliding it over the outlet of the tailpipe. The tip should be positioned so that the drain hole is facing downward and the outlet of the exhaust tip is approximately one (1) inch past the outlet of the tailpipe. NOTE: On vehicles with dual rear wheels, the outlet of the tip should be placed approximately 3.5 inches past the outlet of the tailpipe. Torque the band clamp to 35 ft-lb. 23. Remove the protective wrapping from the polished exhaust tip. 24. The Monster exhaust system installation is now complete. -end, section 1- Figure 2 Figure v.7.0 7

8 Section 2 Thermocouple Installation 25. The thermocouple monitors the temperature of the exhaust gases entering the turbocharger at the turbine housing. Installation requires that the exhaust manifold be drilled near the manifold outlet. It is recom-mended that the manifold be removed from the engine to thoroughly clean out all metal chips from drilling. If manifold is not removed from the vehicle, all chips must be removed from the manifold. This may be accomplished by using a magnet to extract the chips after drilling. The tap should be greased before use and the chips again removed with a magnet. All metal shavings must be cleaned from the manifold to avoid turbine damage. 26. To access the exhaust manifold, remove front passenger wheel well by removal of plastic retainers. 27. On the passenger side, remove the hardware retaining the turbine inlet exhaust pipe to the exhaust manifold using a 12mm, 12pt and 1 2 drive socket along with a 12mm, 12pt wrench. Remove the exhaust manifold from vehicle. Pay special attention to the orientation of the turbine inlet gasket. Retain the hardware and Figure 4 gaskets for re-assembly. 28. Center punch and drill through the passenger side exhaust manifold into the rear passage at the location shown (see Figure 4). Use a 7 16 drill, keeping the drill perpendicular to the manifold surface. 29. Tap the drilled hole with a 1 4 NPT pipe tap. Check the thread depth as you tap by periodically removing the tap and screwing the thermocouple insert into the tapped hole. 30. Install the thermocouple insert into the manifold using anti-seize on the threads. Install the probe in the thermocouple insert. 31. Make sure to remove all shavings from inside the exhaust manifold. Reinstall the exhaust manifold. Torque to 28 ft-lb in the sequence shown (see Figure 4). -end, section v.7.0

9 Section 3 Actuator Installation 32. Allow the engine to cool so that coolant pressure is minimal. Remove the plastic engine cover from the top of the engine (see Figure 5). Remove the three (3) mounting bolts of the turbine heatshield to allow access to the actuator bracket bolts. 33. Remove the E-clip from the pin through the wastegate arm. Remove the top turbocharger coolant inlet hose with a #55 torx wrench (see Figure 6). Be sure to retain gaskets and torx bolt for installation. 34. Remove the actuator air hose at the compressor outlet. Pressurize the inlet air hose with a regulated supply of air pressure to relieve tension on the actuator pin. Remove the pin from wastegate arm. Remove the two actuator bracket bolts from the compressor housing with a 12-mm socket and retain for installation. 35. Remove the factory actuator, mounting bracket and air hose from engine. 36. Hold the Banks actuator bracket up against the compressor housing in the factory location. Turn the rod end link on the threaded shaft until the pin can be inserted into the wastegate arm with the wastegate in the closed position and the actuator bracket flush against the back of the compressor housing. Remove the pin and turn the rod end link five (5) turns in to shorten the rod. WARNING: Be certain the end link is adjusted correctly. If the end link is adjusted more than five (5) turns, overspeeding of the turbocharger can result. 37. Insert the rod end link pin into the wastegate arm. Install the locknut and 1 4 AN washer onto the pin and tighten to 25 in-lb (not ft-lb). Be careful not to over tighten and damage the pin. 38. Install the lower actuator bracket mounting bolt and engage the first three (3) threads. 39. Install the supplied 1 4 air hose onto the Banks Big Head actuator. Secure with the supplied 7 16 spring band clamp. Apply PSI of air pressure to the actuator inlet hose. 40. Install the second mounting bolt and tighten both bolts. Be careful not to over tighten. 41. Install the 1 4 air hose onto the compressor outlet fitting. Secure with Figure 5 Figure 6 the supplied 7 16 spring band clamp vehicles only: Remove the rear hinge for the engine cover. Install the supplied 3 8 spacer under the hinge and re-install the hinge bolt. Re-install the engine cover (see Figure 5). -end, section v.7.0 9

10 Section 4 Ottomind Installation 43. From the engine compartment, locate the rubber grommet high on driver side of the vehicle firewall. The grommet is about 3 in diameter. Make a 1 x 1 cross-shaped incision in the grommet (see Figure 7). 44. From the engine compartment, feed the two white 8-pin and the white10-pin connectors through the grommet into the cab. From inside the cab, remove the lower dash panel under steering column to allow access to the wire harness. 45. Locate the two BLACK wire harness connectors between the brake fluid reservoir and the air conditioning compressor. Lift the grey connector lock and disconnect the 38-pin connector pair and the 24-pin connector pair (see Figure 8). 46. Insert the male 38-pin connector on the OttoMind harness into the female 38-pin connector on the factory harness. Insert the female 38-pin connector on the OttoMind Figure 7 Figure v.7.0

11 Figure 9 harness onto the male 38-pin connector of the factory harness. Repeat this process with the 24-pin connectors. 47. Attach the thermocouple to the supplied thermocouple leadwire extension with supplied nuts and bolts. Cover this joint with the supplied heat shrink tubing and heat until the tubing conforms to the joint. Make sure the entire joint is insulated. Route the thermocouple leadwire along the factory harness to the driver s side and through the rubber grommet in the firewall to the OttoMind. For vehicles with manual transmissions proceed to Step 50. The TCC harness will not be used. 48. Locate the Transmission Control Module (TCM) mounted on the left side of the radiator fan shroud behind a black plastic housing. Remove the two (2) 6mm bolts holding the plastic TCM housing to the radiator and remove the housing. Attach a red T-tap to the BROWN wire on pin 29 of the top connector. Attach another red T-Tap to the GREEN wire with a WHITE stripe on pin 32 of the top connector. The GREY connector wire cover is split in the middle and can be separated with a small screw driver to allow access to the back of the connector so the pin numbers are viewable. 49. Install the male spade connector on the end of the GREY wire of the supplied Torque Converter Clutch (TCC) harness to the red T-Tap installed on the BROWN wire in Step 48. Attach the BLUE wire of the TCC harness to the red T-Tap on the GREEN wire with WHITE tracer. Route the TCC harness through the grommet on the firewall to the OttoMind. Re-install the TCM housing onto the radiator fan shroud. Make sure the tabs on the bottom of the housing are inserted into the slots on the tab of the shroud. 50. From inside the cab, with the lower dash panel removed, route the main 10-pin and 8-pin connectors, TCC harness and thermocouple leadwire on the left side of the support bracket. Connect the coupled 10-pin and 8-pin connectors and thermocouple leadwire into the corresponding OttoMind connections. Connect the single 8-pin connector into the bottom of the OttoMind. For automatic transmission only, connect the 4-pin male connector of the TCC harness (if applicable) into the 4-pin female connector on the OttoMind. 51. Insert the OttoMind on the outside of the left steering column support bracket between the left dash panel. Orient the OttoMind such that the 8-and 10-pin receivers are upright. 52. The OttoMind is to be installed on the outside of the left steering column support bracket (see Figure 9). Make sure the outside of the column support bracket is free of oil, grease and dirt. 53. With the OttoMind positioned under the dash, just outside the left steering column support bracket, peel the protective backing from the hook and loop interlocking fastener attached to the OttoMind. The OttoMind should be oriented such that the pair of 8-pin and 10- pin connectors are upright and the TCC connector and single 8-pin connector are facing downward. With the OttoMind s long outside edge parallel to the support bracket, press the adhesive onto the outside of the support bracket (see Figure 9). Apply light pressure to the OttoMind by hand for 60-seconds to create a strong bond between the bracket and hook & loop interlocking fastener. Using the supplied cable ties, secure the wire harness under the dash away from any pedals or moving components. -end, section v

12 Section 5 Dynafact Instrumentation Installation If the optional gauge cluster is to be installed, follow Steps 1-5 below. 54. Choose a suitable location under the lower edge of the dash for the mounting of the instrument panel provided where the driver can conveniently view it. Note: Molded pillar mount and additional gauges are available through Gale Banks Engineering. 55. Using the panel as a template, drill two 3 16 diameter holes in the dash and mount the panel with the supplied machine screws, nuts and star washers provided. 56. Locate the supplied DynaFact wire harness with the 4-pin connector. Plug the 4-pin connector into the corresponding 4-pin receptacle from the EconoMind wire harness. See General Assembly 57. Install the DynaFact boost and pyrometer gauges in the mounting panel using the clamps and thumbnuts provided. Plug the BLACK wire lead to the male spade terminal on the BLACK wire of each gauge wire harness. Plug the YELLOW wire into the Yellow wire of the boost gauge wire harness and the RED wire into the RED wire of the pyrometer gauge wire harness. The ORANGE wire remains unused. 58. Connect the 4-pin connector of each gauge into the back of its corresponding gauge. a. Crimp the remaining Black and RED wires from each 4-pin connector gauge harness to the butt connectors as shown in Figure 10. b. Strip one end of the RED wire and crimp to one of the butt connectors attached to the gauge harnesses in step a. c. Strip one end of the BLACK wire and crimp to the other butt connector attached to the gauge harnesses in step a. d. Route the RED wire to the fuse box. Locate the appropriate fuse for instrument lighting in the owner s manual. Cut the RED wire as required and strip the end. Crimp the push on connector to the RED wire and connect to the fuse as shown in Figure 10. Alternatively, locate power wire to dimmer switch and install T-tap. Cut the RED wire as Figure 10 required and strip the end. Crimp the push on T-tap connector to the RED wire and connect to T-tap on dimmer power wire. e. Locate a metal surface that will serve as an acceptable chassis ground. Cut the BLACK wire to a sufficient length that will allow it to reach the chassis ground and strip the end. Crimp the ring terminal to the BLACK wire as shown in Figure 10. f. Drill a 1 8 hole, if required, to attach the ring terminal to the chassis ground. Caution: If drilling, check the backside to make sure there are no components that may be damaged by drilling. g. Use the supplied self-tapping screw to secure the ring terminal to the chassis ground. -end, section v.7.0

13 Section 6 Banks Ram-Air Filter Installation 59. On the factory air box assembly, remove and retain the four Phillips head screws and remove the air box cover. Remove the original air filter from the air box assembly. 60. Install the Banks Ram-Air filter making sure it seats properly in the filter case and reinstall the top air box cover. Reinstall the four (4) Phillips head screws and verify rubber air tube is installed on air box assembly and throttle body. 61. Affix the Do Not Discard sticker onto the filter case. -end, section 6- Section 7 Filter Maintance Notification The Banks Ram-AIr Filter comes pre-oiled and no oiling is necessary for initial installation. Use Banks Ram-Air FIlter cleaning system (part#90094), available from Gale Banks Engineering to service the Ram-AIr FIlter. Follow the instructions included with the system to clean and re-oil your Banks Ram-Air Filter. 1. Service Banks Ram Air Filter every ,000 miles on street-driven applications. Service more often in off-road or heavy-dust conditions. If an air-filter restriction gauge is installed, then clean the element when the air-filter restriction gauge enters the restrictive red zone. See Figure Use Banks Ram Air Filter cleaning system (part # 90094), available from Gale Banks Engineering to service the Air Filter. Follow the instructions included with the cleaning system to clean and re-oil your Banks Ram Air Filter. No gasoline cleaning, No steam cleaning, No caustic cleaning solutions, No strong detergents, No high pressure car wash, No parts cleaning solvents. Any of these No s can cause harm to the cotton filter media plus SHRINK and HARDEN the rubber end caps. CAUTION! Extremely fine dust from agriculture or off-road use will pull the oil from the element. Frequent re-oiling of the element s clean side might be required. Completely service when practicable. For extra protection use an air-filter sealing grease on rubber ends of the element. 14 Section 8 Checking Engine Performance Go over the entire installation as a precautionary check to ensure that all clamps are tight, wiring and hoses are properly routed, and connections are tight. Observe the operation of the boost and pyrometer gauges while driving under varying conditions. Turbocharger boost pressure will increase as a function of load and engine RPM, thus the engine will produce little boost while cruising at light throttle, with maximum boost while climbing hills heavily loaded during acceleration. Note the boost level seen during hard acceleration with a given load. If performance seems to have deteriorated sometime in the future, the maximum boost figures may be compared to see if boost has dropped off. Lower boost may be caused by turbo ducting leaks, a malfunctioning wastegate or dirty air filter. Typical maximum boost pressure settings for the GM Duramax diesel will vary considerably with stick or automatic transmission options, year model of vehicle and altitude. Use your pyrometer gauge to monitor exhaust gas temperature (EGT) in the engine. At idle, exhaust gas temperature will be very low, perhaps only 300 F. As the engine is accelerated for higher speeds with greater loads, the EGT will rise. The highest EGT will be seen under maximum load at full throttle, such as climbing a steep grade with a heavily laden vehicle. Your pyrometer is color coded to assist in your reading of the gauge. The red zone indicates a dangerous level of temperature. Your engine should not operate in this range for more than a few seconds. The blue zone indicates when it is safe to shut the engine off. To avoid heat damage to various engine components it is recommended that the exhaust gases cool below 400º before the engine is shut down. Your OttoMind is calibrated to maintain a maximum EGT of 1350 F. You may experience brief excursions slightly above 1350 F under acceleration. If you find that EGT remains high for any length of time, check for boost leaks or a dirty air filter. -end, section 8- Section 9 Troubleshooting If you feel that your OttoMind is not functioning properly, some diagnostics can be performed. Remove the lower dash panel and observe the two LED s mounted on the programming port. When the OttoMind is on the green LED will illuminate. If the red LED is on or blinking contact Gale Banks Engineering Tech Support at (888) If the LED s cannot be viewed with the OttoMind installed, remove the OttoMind by separating the hook and loop interlocking fasteners and gently pulling the OttoMind down to view the LED s. Do not disconnect any of the harnesses and be careful to not strain the harnesses by pulling on the OttoMind. If the OttoMind should ever need to be removed from the vehicle, the system includes a by-pass plug that must be connected to the white 8- pin connector (next to the 10-pin connector) in place of the OttoMind. Failure to utilize the by-pass plug will result in a Check Engine light on the dash and a Diagnostic Trouble Code being stored in the factory computer and the engine will not start. -end, section v.7.0
