3 INTRODUCTION The RVS Matrix-LLC control is a cost-effective, total packaged solution for vessel control. The dual colored level bar graph makes it easy to see the level in the vessel from a distance. Settings are simple and easy to understand. Everything is automated in the software, so there are no complicated adjustments that need to be made. 6 I/O DESCRIPTIONS Analog Input #1: Analog Input #1 reads the 4-20 ma signal from the level probe. Analog Output #1: Analog Output #1 is a 4-20 ma output signal that is equivalent to the input level signal. This output is used to interface to PLC plant control systems. Analog Output #1 is an electronically repeated level input signal. It does not have direct interface to the microprocessor and therefore cannot be calibrated. Analog Output #2: Analog Output #2 is a 4-20 ma output that controls motorized liquid feed valve #1. Analog Output #3: Analog Output #3 is a 4-20 ma output that controls motorized liquid feed valve #2. Digital Input #1: Switched input, connected to the high level shutdown float switch or to an electronic level switch. If this input is energized, it is OK to run. If this input is de-energized, a high level shutdown is indicated on the screen and Digital Output #7 is de-energized. Digital Output #1: Alarm output When an alarm condition occurs, the alarm output is turned off. On in normal mode. Digital Output #2: Low level alarm output. When in the recirculator mode, this output is energized on low level alarm. Off in normal mode. Digital Output #3: Liquid feed solenoid #2 when in the following modes: Intercooler. Accumulator. Surge Drum. Recirculator. Vent solenoid when in the transfer system mode. Energized when feeding liquid or venting. Off when not feeding liquid or venting. 6

7 Digital Output #4: Liquid feed solenoid #1 when in the following modes: Intercooler. Accumulator. Surge Drum. Recirculator. Hot gas solenoid when in the transfer system mode. Energized when feeding liquid or hot gas. Off when not feeding liquid or hot gas. Digital Output #5: Liquid transfer solenoid/pump output. Energized when transferring. Off in normal mode. Digital Output #6: High level alarm. Energized when in alarm. Off in normal mode. Digital Output #7: High level shutdown. This output is wired directly to Digital Input #1 and is not controlled by the microprocessor. Therefore if the high level shutdown float switch trips, this output trips immediately. An external timer is required to prevent false trips to the compressors. 7

8 INTERCOOLER, ACCUMULATOR, SURGE DRUM & RECIRCULATOR OPERATION LEVEL CONTROL: The diagram below shows a vessel with liquid in it. A level probe reads the level and transmits the signal to the controller. The controller determines the level in comparison to the desired set-point, and if lower than set-point, energizes the liquid solenoid until the liquid level reaches the set-point. Once set-point is reached, the liquid solenoid is turned off. The signal from the level probe needs to have offset calibration so that the indicated level is the same as the actual level. A calibration screen allows the operator to input a (+/-) variable to correct the level input signal. The level value is then displayed on the operator interface and is also made available on Analog Output #1 as a 4-20mA signal and transmitted through the serial communications port. Level probe Solenoid Liquid The control algorithm is a simple servo feedback loop incorporating Proportional control as shown in the following diagram. 8

9 Level probe Liquid make-up Solenoid Analog in Controller Digital out The analog value is read from the level probe and compared to the set-point entered by the operator. If the level is at set-point or higher, the output remains off and the solenoid is closed. If the level drops below the set-point plus dead band, the output is turned on and the solenoid is opened. The output remains open until the level reached the set-point. A small dead-band is placed at set-point (1%) so that the solenoid cannot chatter. An example would be if the operator set the desired level at 40%. The solenoid would close at 40% and open at 39%. If there is a High Level Alarm, the liquid feed solenoid is de-energized. The liquid feed solenoid stays closed after a High Level Alarm until the level drops below the operating level. Once below the operating level, the liquid feed solenoid is re-energized under control of the liquid level control set-point. When the OFF mode is selected, the liquid feed solenoid is closed and remains closed until the ON is selected and the level is below set-point. When there is a Low Level Alarm the liquid feed solenoid continues to operate to get the vessel level back to normal operating level. Dual liquid make-up solenoids can be employed to optimize for full load and part load conditions. The two solenoids can be the same size or one larger than the other. The software would be configured so that the solenoids would be energized in a two-stage configuration. Using the previous example, where the set-point is at 40%, solenoid #1 would open when the level drops to 39%. Solenoid #2 would open when the level dropped to 34%. At this point, both solenoids are open and feeding liquid to the vessel. When the level begins to rise, the #2 solenoid would shut off at 35% and the #1 solenoid would shut off at 40%. If there is a High Level Alarm, the liquid feed solenoids are de-energized. The liquid feed solenoids stay closed after a High Level Alarm until the level drops below the operating level. Once below the operating level, the liquid feed solenoids are re-energized under control of the liquid level control set-point. 9

10 When the OFF mode is selected, the liquid feed solenoids are closed and remains closed until the AUTO mode is selected and the level is below set-point. When there is a Low Level Alarm, the liquid feed solenoids continue to operate to get the vessel level back to normal operating level.. Level probe 2 Solenoids Liquid MOTORIZD LIQUID FEED VALVES A variable motorized valve can be substituted for a liquid make-up solenoid. The variable valve has the advantage of feeding liquid at full flow or part load. Motorized valves eliminate the liquid hammer effect from solenoids. True P-I-D control can be used with the motorized valve where only the proportional part of the P-I-D control can be used with the solenoid. The microprocessor controller outputs a 4-20mA signal to drive the valve. Level probe P-I-D Liquid make-up motorized valve Analog in Controller Analog out 10

11 The analog value is read from the level probe and compared to the set-point entered by the operator. The software is configured so that the valve opens proportional to the difference in level from set-point. An example would be if the operator set the desired level set-point at 40%, the valve closed set-point at 0% difference and fully open set-point at 10% difference. If the level is at set-point or higher, the analog output remains at 4 ma which drives the motorized valve closed. If the level drops below set-point, each 1% drop, opens the valve 10%. When the vessel level drops to 30%, the valve is at 20 ma and is fully open. Level probe Motorized valve Solenoid Liquid A solenoid must be included with the motorized valve. The reason for the solenoid is that it acts as a back-up safety device in case the motorized valve sticks open or fails operate. The controller will close the solenoid when the level reaches the SOL OFF DIFF set-point, regardless of the motorized valve position. In addition, some valves may not close during a power failure, allowing liquid to continue to flow into the vessel, possibly over filling it. The solenoid assures liquid shutoff. The software, under normal operation, would energize the solenoid when the AUTO mode is selected and de-energized when the OFF mode is selected. If there is a high level alarm the solenoid is de-energized. If there is a High Level Alarm, the liquid feed solenoid is de-energized. The liquid feed solenoid stays closed after a High Level Alarm until the level drops below the operating level. Once below the operating level, the liquid feed solenoid is re-energized. The motorized valve then takes over control of the liquid level. When the OFF mode is selected, the liquid feed solenoid is closed and remains closed until the AUTO mode is selected. The motorized valve is also driven closed when the OFF mode is selected and remains closed until the AUTO mode is selected. 11

12 When there is a Low Level Alarm, the liquid feed solenoid and motorized valve continue to operate to get the vessel level back to normal operating level. When the vessel level rises to the Liquid Transfer ON set-point, the transfer pump/solenoid output is energized. When the vessel level drops to the Liquid Transfer OFF set-point, the transfer pump/solenoid output is de-energized. Two motorized valves can be incorporated where they can be set up as a two stage system. Level probe motorized valves Liquid Operation is similar to the previous example, except that valve #1 operates from 0 to 10% deviation from set-point. Valve #2 would operate from 10% to 20% deviation from set-point. 12

13 TRANSFER SYSTEM OPERATION LEVEL CONTROL: The diagram below shows a transfer vessel with liquid in it. A level probe reads the level and transmits the signal to the controller. The controller determines the level in comparison to the transfer set-points and decides whether to begin liquid transfer, end liquid transfer or wait. The signal from the level probe needs to have offset calibration so that the indicated level is the same as the actual level. A calibration screen allows the operator to input a (+/-) variable to correct the level input signal. The level value is then displayed on the operator interface and is also made available to be transmitted through the serial communications port. Vent Solenoid Level probe Hot Gas Solenoid Transfer Solenoid Liquid When the vessel is not in the transfer mode, the outputs are in the following states: o Vent solenoid = open o Hot Gas solenoid = closed o Transfer pump/solenoid = off/closed When the level in the vessel rises to the Liquid Transfer ON set-point, the following sequence occurs: o Close Vent solenoid o Time delay = 3-5 seconds o Open Hot Gas solenoid o Time delay = 5-10 seconds o Energize transfer pump/solenoid. 13

14 When the level in the vessel drops to the Liquid Transfer OFF set-point, the following sequence occurs: o De-energize transfer pump/solenoid. o Time delay = 5-10 seconds o Close Hot Gas solenoid o Time delay = 3-5 seconds o Open Vent solenoid. When the OFF mode is selected, the vent solenoid remains open and the Hot gas and transfer outputs are turned off. 14

16 KEYPAD Screen navigation is accomplished with seven keys: In the normal operating mode, the PREV and NEXT keys select the category of the information viewed. Pressing the NEXT key steps between: Home Data Setpoint Communications Factory Setup Program Version Info Continuing to press the NEXT key will wrap-around back to the Home screen. Either PREV or NEXT keys will rotate through the screen categories and continue to wrap around as many times as the key is pressed. When in the Factory Setup mode the following screen categories are displayed while pressing the PREV and NEXT keys: Home Data Setpoint Communications Factory Setup Password Change Calibration Program Version Info The LEFT and RIGHT arrow keys step through each of the screen categories sub menus. Pressing the RIGHT arrow key steps down into the sub menus, while the LEFT arrow key steps back out of the sub menus. There is no wrap-around with these keys. The UP and DOWN arrow keys change the setting within the sub menus. Once the setting is changed, the ENTER must be pressed to make the change valid, otherwise, the present value is retained. If an UP or DOWN key is held in, the entry selection will scroll slowly at first, then rapidly change the longer the key is held down. This feature allows for quick access to larger values within the setpoint. DISPLAY SCREENS The display is a 2 line X 20 character, alphanumeric LCD device. 21 Home Screen: LEVEL = 48% Normal operation LEVEL = 48% COMM With communications port active LEVEL = 78% HI LEV ALARM With alarm. HI LEV SHTDN (Shuts off liquid solenoids until the alarm is cleared. If the HI LEV SHDN is still active after clearing, the alarm wull be re-issued and the liquid solenoids will be turned off.) HI LEV ALRM LO LEV ALARM Once the alarm condition is corrected, the operator can press the ENTER key to clear the alarm(s). Alarms can only be cleared on the Home screen. 21

22 Data Screens: DATA LEVEL 48% DATA LEVEL 48% LIQ SOL #1: AUTO ON Liquid Solenoid #1 can be selected as AUTO or MANUAL in the Setpoints screen. In the AUTO mode, Liquid Solenoid #1 is turned on when the level is below LEV 1 SETPOINT, and is turned off when above LEV 1 SETPOINT. In the MANUAL mode, Liquid Solenoid #1 can be set to the OFF position in the setpoint screen LIQ SOL #1 MODE. In this position, the Liquid Solenoid #1 stays off regardless of the vessel level. In the MANUAL mode, Liquid Solenoid #1 can be set to the ON position in the setpoint screen LIQ SOL #1 MODE. In this position, the Liquid Solenoid #1 stays off and only energizes when the UP arrow is pressed while on this screen. When Motorized Valve #1 is enabled, Liquid Solenoid #1reverts to a safety valve mode where the motorized valve controls on LEV 1 SETPOINT, and the solenoid closes only if the level rises above SOL OFF DIFF #1 setpoint. 22

23 DATA LEVEL 48% LIQ SOL #2: AUTO ON OPTION: DISPLAYED ONLY WHEN LIQ SOL #2 OR WHEN MOTORIZED VALVE #2 IS ENABLED IN FACTORY SETUP. LIQ SOL #2 is automatically enabled when VALVE #2 is enabled in Factory Setup Liquid Solenoid #2 can be selected as AUTO or MANUAL in the Setpoints screen. In the AUTO mode, Liquid Solenoid #2 is turned on when the level is below LEV 2 SETPOINT, and is turned off when above LEV 2 SETPOINT. In the MANUAL mode, Liquid Solenoid #2 can be set to the OFF position in the setpoint screen LIQ SOL #2 MODE. In this position, the Liquid Solenoid #2 stays off regardless of the vessel level. In the MANUAL mode, Liquid Solenoid #2 can be set to the ON position in the setpoint screen LIQ SOL #2 MODE. In this position, the Liquid Solenoid #2 stays off and only energizes when the UP arrow is pressed while on this screen. When Motorized Valve #2 is enabled, Liquid Solenoid #2 reverts to a safety valve mode where the motorized valve controls on LEV 2 SETPOINT, and the solenoid closes only if the level rises above SOL OFF DIFF #2 setpoint. DATA LEVEL 48% VALVE #1: AUTO 50% OPTION: DISPLAYED ONLY WHEN MOTORIZED VALVE #1 IS ENABLED IN FACTORY SETUP. Liquid Motorized Valve #1 can be selected as AUTO or MANUAL in the Setpoints screen. In the AUTO mode, Liquid Motorized Valve #1 modulates open via. PID loop control when the level is below LEV 1 SETPOINT, and modulates closed when above LEV 1 SETPOINT. Liquid Motorized Valve #1 can be set to the MANUAL position in the setpoint screen VLV #1 MODE. In this position, the Liquid Motorized Valve #1 stays at it s present position and only moves open or closed by pressing the UP or DOWN arrows while on this screen. 23

24 DATA LEVEL 48% VALVE #2: AUTO 100% OPTION: DISPLAYED ONLY WHEN MOTORIZED VALVE #2 IS ENABLED IN FACTORY SETUP. LIQ SOL #2 is automatically enabled when VALVE #2 is enabled in Factory Setup Liquid Motorized Valve #2 can be selected as AUTO or MANUAL in the Setpoints screen. In the AUTO mode, Liquid Motorized Valve #2 modulates open via. PID loop control when the level is below LEV 2 SETPOINT, and modulates closed when above LEV 2 SETPOINT. Liquid Motorized Valve #2 can be set to the MANUAL position in the setpoint screen VLV #2 MODE. In this position, the Liquid Motorized Valve #2 stays at it s present position and only moves open or closed by pressing the UP or DOWN arrows while on this screen. DATA LEVEL 48% LIQ TRANS: AUTO OFF NOT DISPLAYED WHEN SURGE DRUM IS SELECTED. Liquid Transfer can be selected as AUTO or MANUAL in the Setpoints screen. In the AUTO mode, Liquid Transfer output is turned on when the level is at or above the TRANSFER ON setpoint for the time delay, and is turned off when the level is below the TRANSFER OFF setpoint for the time delay. In the MANUAL mode, Liquid Transfer can be set to the OFF position in the setpoint screen LIQ TRANS MODE. In this position, the Liquid Transfer output stays off regardless of the vessel level. In the MANUAL mode, Liquid Transfer can be set to the ON position in the setpoint screen LIQ TRANS MODE. In this position, the Liquid Transfer output stays off and only energizes when the UP arrow is pressed while on this screen. 24

25 Setpoint Screens: SETPOINTS LEV 1 SETPOINT 48% Setpoint for Level #1. If solenoid control, the solenoid closes when the vessel level is above this setpoint and opens when the vessel level is below this setpoint. If motorized valve control, the valve modulates open when the vessel level is below this setpoint and modulates closed when the vessel level is above this setpoint. SETPOINTS LIQ SOL #1 MODE: AUTO Selects the Liquid Solenoid #1 control mode. Off The liquid solenoid #1 output remains off regardless of the vessel level. On The Liquid Solenoid #1 remains off regardless of the vessel level. When on the Data Screen at LIQ SOL #1: MAN OFF, the operator can press the UP arrow to energize the Liquid #1 solenoid output. Releasing the UP arrow de-energizes the output. Auto The Liquid Solenoid #1 output energized when the level is below the LEV 1 SETPOINT and is below the DEAD BAND #1 setpoint. The Liquid Solenoid #1 output de-energized when the level is above the LEV 1 SETPOINT and is above the DEAD BAND #1 setpoint. 25

26 SETPOINTS DEAD BAND #1 2% Percent dead band above and below LEV 1 SETPOINT. This is the area where no action is taken until the level deviates beyond the dead band from setpoint. SETPOINTS VLV #1 MODE: AUTO OPTION: DISPLAYED ONLY WHEN MOTORIZED VALVE #1 IS ENABLED IN FACTORY SETUP. Selects the motorized valve #1 control mode. The liquid solenoid will close when the vessel level reaches the SOL OFF DIFF #1 setpoint which protects the vessel from overfilling. If the level drops to the LO LEV ALARM setpoint, and after the LO LEV ALARM time delay, the low level alarm output will be energized and an alarm issued on the Home screen. SETPOINTS LO LEV ALARM 2 SEC DISPLAYED ONLY WHEN RECIRCULATOR IS SELECTED. Once the level reaches the LO LEV ALARM setpoint, this timer must time out before the low level alarm output is energized. SETPOINTS HI LVL SD DLY 60 S If the level reaches the HI LEV SHDN float switch or electronic high level switch, and after the HI LEV SHDN time delay, a high level shutdown will be displayed on the Home screen. This delay works only for the alarm message to the home screen and the communications port. Since the HI level shutdown float switch input is tied directly to the HI level shutdown output, the output relay does not have a time delay. If a time delay is required, a separate electronic timer must be installed in line with the timer output. 33

Once the desired password number is reached, press the ENTER KEY. Factory Setup will remain enabled for 15 minutes. Once this time has elapsed, you will have to re-enter the password. Calibration Screens: A quality digital voltmeter is required in order to properly calibrate the Matrix LLC analog inputs and outputs. There is one analog input and three analog outputs. Analog Input #1 Level input from vessel level probe. The incoming signal is 4-20Ma Analog Output #1 Level output. This output is used to feed the vessel level signal to other systems such as plant supervisory systems. This analog output is a repeater of the analog input and has no calibration. CALIBRATE LEVEL 48% INPUT HIGH CAL 2 With the digital meter in line with the level probe signal, verify that the level is at its highest position which is 20 ma. Press the UP or DOWN arrow keys until the display shows 100%. Press ENTER. An offset is now entered into the unit for the high end of the level probe. CALIBRATE VLV#1 0% VALVE LOW CAL 0 To calibrate the Motorized Valve #1 put the valve in the Manual On mode in the setpoint screen. On the data screen, press the DOWN arrow until the valve is at its minimum position. With the digital meter in line with the motorized valve signal, verify that the level is at its lowest position which is 4 ma. Press the UP or DOWN arrow keys until the display shows 0%. Press ENTER. 57 INTRODUCTION The RVS Matrix LLC Microprocessor Control utilizes a communications format, based on Modbus protocol, to interface to supervisory control systems. The physical interface is RS-485 which utilizes Modbus RTU protocol The following pages will describe the communications functionality and the code sets related to the data and set-points within the Matrix LLC Micro. 3
