3 ATTENTION: SUBJECT: Service Managers, Fleet Managers Diesel Particulate Filter (DPF) regeneration enhancements for Cummins ISC/ISL engines Introduction: Autocar has determined that some low speed, high density refuse routes may not induce adequate cleaning cycles, or regeneration of the DPF within certain mph ranges. There have been minimal occurrences of insufficient regeneration which have occurred primarily on early 2007 ISL/C production chassis with a 40 mph active regeneration engagement and a 20 mph disengagement speed. If your vehicle is continually operated below 20 mph, an active regeneration cycle may not be initiated, resulting in insufficient cleaning. This can result in soot plugging or clogging the DPF. Note: If your vehicle regularly reaches 40 mph, sustains speeds above 20 mph during its route, and has been experiencing active regeneration, no enhancement is needed. Background Information: The DPF is cleaned by two methods when installed on the vehicle. Passive Regeneration: A process that uses the high heat generated in the exhaust system in the normal operation of a diesel engine. The exhaust heat removes carbon build-up from the filter, turning the carbon into ash. This is an environmentally-friendly process that uses heat that would normally be wasted when exhausted to the atmosphere. Active Regeneration: A process that injects additional hydrocarbons (diesel) into the exhaust stream, creating a chemical reaction that raises the exhaust gas temperature in the DPF, removing carbon build-up from the filter, turning the carbon into ash. The Solution (see step-by-step instructions in the Repair Procedure set forth below): 1. Install a manual regeneration switch that can be utilized during the body mounting process or any non-identified unusual route situation. Install decal in kit. You must have Cummins Insite 7.0 or higher to recalibrate the engine ECU to detect this switch. 2. Install an exhaust diffuser. FOR CALIFORNIA VEHICLES AND TRUCKS EQUIPPED WITH FRONT END LOADERS, see the special instructions in Step 3 of the repair procedure. NOTE: A diffuser is recommended with a 0-mph disengagement speed setting. 3. Reprogram the disengagement speed of active regeneration to 0 mph, thereby allowing the engine software to initiate an active regeneration at speeds as low as 0 mph when required. You must be an authorized Autocar or Cummins dealer/service center to perform this step, have Cummins Insite 7.0 or higher, and have an OEM password to unlock the speed parameter. Contact Autocar for assistance. 4. Review the regeneration process and warning lights in the vehicle with the owner/drivers for uninterrupted, safe operation. This service will be completed at no charge to the owner. This solution, as with the original programming, does not require driver action to function properly. 4 REPAIR PROCEDURE If the vehicle s VIN is included in the VIN list beginning on page 14, perform this REPAIR PROCEDURE. NOTE: To determine whether a particular vehicle is affected by this service program (or any other service program), consult the Service & Warranty link on Autocar s website:. After logging in to the dealer section of the website, enter the VIN into the VIN Profile; the system will display any outstanding service programs. PARTS Call the Brent Roy, Autocar s Regeneration Program Manager, at to order repair parts. When ordering parts, have the VIN available for reference. Dealer Responsibility Dealers will perform this service program on affected vehicles at no charge to the owner, if requested by the owner, regardless of vehicle mileage or age. If a vehicle affected by this service program is in your vehicle inventory, you must perform this service program before the vehicle is sold. Claim Coding Information Authorization Number: Repair Number: Expiration Date: September 2, 2009 LOCKOUT/TAGOUT PROCEDURES CAUTION Before entering the vehicle or vehicle body, read and follow OSHA regulations concerning entry and working in CONFINED SPACE OSHA and LOCKOUT/TAGOUT OSHA Follow OSHA regulations while performing any work on the vehicle. The vehicle must be disabled by the following steps before performing any work on the vehicle: 1. Place the transmission in PARK. 2. Set the parking brake. 3. Shut the engine OFF. 4. Turn the battery disconnect switch OFF. 5. Lock cab doors, keep the key in your pocket, and block the wheels before entering the body or performing any work on the vehicle. 6. Place magnetic DANGER signs on both cab doors before entering the body or performing any work on the vehicle. 4 of 22
5 WARNING To prevent eye injury, always wear eye protection when performing vehicle maintenance, service, or inspection. STEP 1: Raise the cab Remove or secure all loose articles and close all doors before raising the cab. The area above and ahead of the cab must be clear from obstructions. Place front wheels in a straight ahead position. Remove the pump handle from its storage on the inside wall of the driver or passenger side door. Place the selector lever on the hydraulic pump in the RAISE position. Insert the pump handle into the pump and operate the handle in an up and down motion. The hydraulic cab latches will open, then the hydraulic cylinders will lift the cab until the midpoint (top) is reached. Once the cab has reached its midpoint, the cab will free fall forward to the fully open position. The safety pin in the cab tilt lock device must be installed when the holes line up in the sliding bar. WARNING Due to the danger of sustaining personal injury and/or damage to the vehicle, never attempt to raise the cab outdoors under extremely windy conditions. The strong wind conditions could force the cab beyond the normal limits of its travel. Never rely on the hydraulic pressure to hold the cab in an open position. Always use the safety pin in the cab tilt lock tube to prevent serious personal injury or death. CAUTION Remove the pump handle when not in use. It may stick out and could cause injury to passersby. STEP 2: Install the manual regeneration switch Refer to Assembly Instruction AI for installation of the manual regeneration switch, which can be found following page 22. (The Assembly Instruction is also posted on the Autocar website,. Go to the Service and Warranty link, then click on Service Bulletins at the top. Scroll down the list until you find Assembly Instruction Regen Switch.) Step 3: Install diffuser Remove the existing exhaust stack and install the diffuser. Use the existing muffler clamp to install. See the figure on the following page for orientation. Electrical harnesses, hydraulic lines and air lines should be at least two feet away from the opening of the diffuser. On front end loaders, up to 2¼ of the diffuser tube can be cut off so that the diffuser can point outward and clear the side of the canopy. ON FRONT END LOADERS: If the diffuser install creates clearance problems with the canopy or other components near the canopy: (1) up to 2¼ of the diffuser tube can be cut off so that the diffuser can point outward and clear the side of the canopy; or (2) reinstall the straight exhaust stack. Call the Autocar Service Department or the Program Manager with any questions or issues. ON CALIFORNIA TRUCKS: Diffusers installed on trucks which operate in the State of California cannot point outward, due to a height requirement. On trucks not equipped with a front end loader body, clock the diffuser rearward. If the diffuser 5 of 22
6 creates clearance problems with the canopy or other components near the canopy, reinstall the straight exhaust stack. Call the Autocar Service Department or the Program Manager with any questions or issues. * See special instructions on page 5, Step 3 for in the State of California and trucks equipped with front end loader bodies. 6 of 22
