2 VOLTAGE REGULATORS HOW TO DETECT CAUSE OF TROUBLES ON ALTERNATOR WITH HYBRID IC REGULATOR Please check your alternator in accordance with the chart below in case of the following troubles: 1.While the engine runs, the charging lamp is ON or blinks. 2.The voltage is not regulated in alternator. 3.Electricity is not generated in alternator. CHART OF CHECK POINTS Is there poor contact at connecting point, or any troubles in the wiring, including fuse of IG circuit, such as disconnection, loss or short circuit? YES When the engine is re-started after the defective parts are repaired, is there still the same trouble? NO NO YES When the ignition swich is OFF, is there a short circuit between L and E terminals? YES (Electricity is not generated.) NO NO When the engine runs at 2000rpm and all the loads except battery are OFF, is the voltage of the battery within 14.5±0.6V? NO (Under) When F terminal is earthed and the engine increases revolutions, is the voltage of B terminal over 13V? YES (Over) Is there a short circuit between F and E terminals? When the engine is re-started after the defective parts are repaired or replaced, is there still the same trouble? NO When alternator runs at 5000rpm, is there the standard output, measured by the bench-tester? NO YES NO YES NO YES When the engine is re-started after the defective parts such as disconnection of rotor coil are repaired, is the voltage of B terminal over 13V? When the engine is re-started after the IC regulator is replaced, is the voltage of B terminal over 13V? After the IC regulator is replaced, is the regulated voltage within 14.5±0.6V? After the defective parts such as poor insulation of rotor coil are repaired and the IC regulator is replaced, is the regulatd voltage within 14.5±0.6V? After the defective parts such as poor diode or startor are repaired, is there the standard output? YES YES YES YES YES The repair is finished. 44

3 VOLTAGE REGULATORS CHECKPOINTS OF OVERHAULING ALTERNATORS 1You can easily remove a pulley nut from the body by using a impact wrench. 2You must not use a sandpaper for grinding the surface of Slip Ring because it will probably cause flashing the warning lamp. 3To check the layer-short, connect the 12V battery between slip ring F and L, and using a Ammeter, check continuity between slip rings. 12V car If Ammeter is less than 4 Amp, rotor coil is normal. 24V car If Ammeter is less than 2 Amp, rotor coil is normal. 4Do not force inserting the bearing to the front cover of alternator by striking it. You make sure to use a special tool of steel plate (30mm~50mm thickness) of same diameter as front bearing in order to install the bearing. Apply grease slightly to the position where the bearing is to be installed before inserting. 5Because terminals in the socket of almost all IC regulators incline to inside slightly (both New-Era and Genuine), strech out terminals using a screw driver, then insert the other side of socket equipped with the body of the vehicle so that it can get contact area wider. Apply Baseline slightly to the socket of body side before hand. 45

4 A PROCEDURE CHART FOR CHANGING IVR-510 TYPE Before changing, surely take off battery terminal (earth side) alternator cover How to take off from alternator IVR 1.Take off a nut (5 points) to above arrow and remove a cover of alternator. 2.Take off a screw (5 points) to above arrow and remove IVR. How to install with alternator brush 3.Check a wear of brush (should be longer than 8.4mm), also short circuit and disconnection of rotor coil. 4.Installation: Please do a reverse procedure. Keep a clean E-terminal from any dust like paint and thread waste!! 46

5 A PROCEDURE CHART FOR CHANGING IVR-800 TYPE Before changing, surely take off battery terminal (earth side) 1. Replacement of IVR Regulator Take off mounting bolts and remove Regulator. Install IVR-800 type carefully. Do not give a shock to Regulator as a shock causes a damage of ceramic substrait of IVR. rubber cap Take off rubber cap and solder each terminals of Regulator. Check a wear of Brush. (shloud be longer than 8.0mm) 2. Installation of IVR solder this terminal to Rectifier. Take care of solldering so that these bolts match to holes of alternator cover. Check short circuit and disconnection of rotor coil. 3. Alternator cover attachment pin rotor B-terminal When rotor goes into alternator cover, please be sure that Brush is fixed by this pin. Be sure that insulator bushing is placed between B-terminal and inside of alternator cover. 47

6 A PROCEDURE CHART FOR CHANGING IVR-900 TYPE Before changing, surely take off battery terminal (earth side) 1. Make suer solder off connecting plate and Rectifier. Then, take bolts off and remove IVR from alternator. connecting plate soldering part Rectifier IVR 2. When changing IVR, make sure if insulating plate goes into the root terminal and install insulating plate of IVR in alternator. 7 TROUBLE SHOOTING OF IC REGULATORS (SAWAFUJI TYPE) A) STRUCTURE OF ALTERNATOR RECTIFIER REGULATOR EXCITING COIL STATOR RECTIFIER REAR BRACKET B) CIRCUMSTANCE Recently, we have received same complains about our IC regulators Nos. IVR-252, -253, -254 and -255 not working properly. Before judging from the problems of IC regulators, first of all please check at least your alternator etc. as below. C) HOW TO PROCEED aa) Check points of Alternator 1) Remove and check exciting coil by both method as below. a) Take measurement between lead cables of coil by circuit tester (range = Rx1). If resistance value is 5~7 ohm, alternator is normal. b) Take measurement between lead cable of coil and core by mega tester (500V type mega). If insulating resistance value is over 1 M ohm, alternator is normal. (a) (B) 49

8 TROUBLE SHOOTING OF IC REGULATORS (SAWAFUJI TYPE) 2) Separate stator coil from rear bracket and check by both method as below. c) Take measurement between lead cables of coil (U-V, V-W, W-U) by circuit tester (range = Rx1.) If resistance value is 0.36~0.44 ohm, alternator is normal. d) Take measurement between lead cable of coil and core by mega tester (500V type mega). If insulating resistance value is over 1 M ohm, alternator is normal. (C) (d) bb) Surely solder lead cables of coil to IC regulator's terminals. Soldering places: R, L, N and F terminal. cc) Check rectifier (diode) by circuit tester (Range-Rx1) dd) Make sure if IC regulator properly chosen is suitable to alternator on which it should be fitted. 14 FUNCTIONS: DIFFERENCE OF IVR-500 SERIES A. Basic Functions Voltage control, On/Off of charge lamp and Alarm of rotor coil wire breaks. B. Low Voltage Alarm The charge lamp lights up when the battery voltage falls below approximately 10V. C. S-Terminal Off Alarm When the S-terminal gets disconnected, the charge lamp lights up. D. On/Off of L-Terminal Load (Choke) On/Off of load of L-terminal installed on the car body. E. Adjustment Value Change-Over Switch Reads the signal from the ECU (computer) at C-terminal whether it is HI or LOW and in the event it is LOW, it reduces the adjustment value to about 12.5V. When the adjustment value is reduced, the resistance to the engine is reduced. F. Adjustment Value Change-Over Switch When headlights, heater, windscreen defroster and other electrical devices are brought into operation at idling speed, there is a rapid increase of demand on the alternator, which increases load on the engine. This causes a drop in engine idle speed, which can lead to stalling. By gradually increasing the output from the alternator, the load on the engine is reduced and spread over a longer period, this avoiding the drop in engine speed. G. FR Terminal Output A terminal for the ECU (computer) to read the generation On/Off signal is incorporated. 56

17 RECTIFIERS TEST METHOD OF RECTIFIER 1. Please check conduction of all diodes using circuit tester. 2. Please test two times after pole (+ -) bars of tester have being changed. 3. It is normal condition when conduction is either forward or reverse way. 18 STARTER SOLENOIDS 1. Structure of Starter Solenoid Starter solenoid consists of the followings. 1Main terminal (M) 2Connecting terminal (B) 3Main contact plate 4Magnetic core 5Spring 6Return spring 7Pull-in coil 8Holding coil 9Plunger (moving iron core) 10Moving stud 2. Operation of Starter Solenoid (1) When Ignition Key is switched on, Starter Solenoid start to operate i.e. Plunger and Moving Stud are magnetically pulled. Fork Shift Lever is pushed out, then Pinion is geared into Ring Gear. (2) As soon as Pnion is geared into Ring Gear, Engine is started revolving by high output. (3) When Engine is started to revolving, Starter Solenoid is off and Plunger returns by force of Return Spring. 60

MUTUAL RELATIONSHIP BETWEEN CONTACT POINT SET AND CONDENSER The Contact Point set plays an important role in the ignition system, interrupting the current (primary current) flowing to the Ignition Coil by way of the Distributor Cam. However, when interruption occurs it sparks and burns the face of the Contact Point Set, occasionally causing an accidental fire. To absorb such sparks, and to protect the Contact Point Set from burning and eventually preventing a voltage drop, a Condenser is used. We would therefore recommend that when replacing the Contact Point Set, you should always also replace the less efficient Condenser with a new one. A fresh Condenser will guarantee the Contact Point Set. 65

24 CONDENSERS FOR SURGE VOLTAGE Recently, Automobiles are automatically controlled by electronics. In this case, however, electronic automatic control is wrongly worked sometimes by Surge Voltage occured from various Motors, Relays, and Alternators.
