7 Definitions and Warning Information 1 Definitions and Warning Information 1.1 Definitions, warning information Qualified personnel To the effect of this instruction manual and product labels, a "Qualified Person" is someone who is familiar with the installation, mounting, start-up and operation of the equipment and the hazards involved. He or she must have the following qualifications: Trained and authorized to energize, de-energize, clear, ground and tag circuits and equipment in accordance with established safety procedures. Trained in proper care and use of protective equipment in accordance with established safety procedures. Trained in rendering first aid. Safety Guidelines This manual contains notes which should be observed to ensure personal safety, as well, to protect the product and connected equipment. These notices are highlighted in the manual by a warning triangle and are marked as follows to the level of danger. Danger Indicates that no observance of the relevant safety measures will result in death, serious injury and/or substantial material damage. 9 Definitions and Warning Information Country-specific safety guidelines and regulations must be observed carefully Notation of Keys Note refers to keys on the operator panel, refers to pushbuttons on the front door 1.2 Electrostatic sensitive devices (ESD) ESD Guidelines Caution Electronic modules contain electrostatic sensitive devices that can be destroyed easily, if they are handled incorrectly. However, if envisaged manipulation does involve handling of such devices, the following information must be observed: Electronics modules should not be touched unless work has to be carried out on them. If it is essential to touch an electronic module, the body must be electro statically discharged beforehand. Modules may not come into contact with electrically insulating materials such as plastic foil, insulating table tops or clothing made of synthetic fibers. Modules may only be placed on electrically conducting surfaces. Modules and electronic components should always be packed in electrically conducting containers (such as metalized plastic boxes or metal canisters) before being stored or shipped. For easy reference, the protective measures necessary for handling electrostatic sensitive devices are illustrated in the sketches below: 1.3 Special warnings Figure 1 ESD-notes General Aspects Danger This manual should be read carefully before operating the equipment and the instructions contained should be observed. Installation, operation and maintenance should be performed strictly according to this manual, national codes and good practice. Installation or operation not performed in strict accordance with these instructions will void manufacturer's warranty.disconnect all power inputs before servicing the soft-starter and/or the motor. 11 Definitions and Warning Information Warning Internal components and PCBs are at mains potential when the ISA- DS is connected to main voltage. This voltage is extremely dangerous and will cause death or serious injury if contacted. When the ISA-DS is connected to the main voltage - even if control voltage is disconnected and the motors is stopped - full voltage may appear on starter's output and motor's terminals.unit must be grounded to ensure correct operation, safety and to prevent damage. Power factor capacitors must not be connected to the output side of the soft starter. If power factor capacitors are installed, they must be connected upstream the line contractor. Caution This product is designed for compliance with IEC for class A equipment. For further information please refer to the technical specification The manufacturer reserves the right to make any improvements or modifications to its products without prior notice. Standards and approvals The Soft Starter complies to the IEC/EN standard. All IGEL Electric soft starters are developed and manufactured according to the IEC standards, which are part of the International Standard Organisation ISO. The IGEL Electric soft starter ISA-DS complies with IEC standard. For soft starters on board of ships additional certificates as GL (Germanischer Lloyd), LRS (Lloyd s Register of Shipping) or other independent certification organisations are available. 13 Starter Selection 2 Starter Selection 2.1 Starter Selection - Presentation Principle description ISA-DS is a highly sophisticated and reliable starter, designed for use with standard medium voltage three-phase, squirrel cage induction motors or synchronous motors. It provides the best method of reducing current and torque during motor starting. The ISA-DS starts the motor by supplying a slowly increasing voltage to the motor, providing soft start and smooth acceleration, while drawing the minimum current necessary to start the motor. The microprocessor based digital control provides unique features like pump control, accurate motor protection and optional analog output. The optional RS485 communication with MODBUS, PROFIBUS and other (consult factory) protocols enables full control (start, stop, dual adjust, command, etc.) and supervision. Up to 32 starters or other MODBUS slaves can be connected via a twisted shield pair to a host computer. 2.2 Motor current and starting conditions Condition Select the starter according to motor's Full Load Ampere (FLA) - as indicated on its nameplate (even if the motor is not fully loaded). The ISA-DS is designed to operate under following conditions: Max. ambient temp: 50 C Max. starting current: 400 % motor's FLA Max. starting time: 3 0 sec. 14 Starter Selection Max. starts per hour: 4 starts per hour at maximum conditions. 2.3 Storage The soft starter is designed for indoor use and must not be left outdoors. Soft starter should be stored in a warm, dry room and protected against dust and debris. If the soft starter is to be kept in store before use make sure that the ambient conditions are acceptable: Storing temperature: C Relative humidity: <95%, no condensation. 2.4 Temperature Range & Heat Dissipation The ISA-DS is rated to operate within a temperature range of -10 C (14 F) to + 50 C (122 F). Relative non-condensed humidity inside the enclosure must not exceed 95%. Attention Operating the ISA-DS with a surrounding air temperature that is higher than 50ºC will cause derating. Operating the ISA-DS with a surrounding air temperature that is higher than 60ºC may cause damage to the ISA- DS. 18 Installation 3 Installation 3.1 Prior to installation Check Check that motor full load ampere (FLA) is lower than or equal to the starter full load current (FLC) and that the main and control voltages are as indicated on the front panel. 3.2 Mounting Attention The starter must be mounted vertically. Allow sufficient space for suitable airflow above and below the ISA-DS. Verify that minimum clearances specified in the applicable codes/standards are applied. In addition, when glass epoxy of any-type or thickness is utilized within the cabinet assembly, minimum clearances specified in the applicable codes/standards are not lowered. Cabinet internal temperature should not exceed 50 C. The starter should not be mounted close to heat sources. The starter should be protected from dust and corrosive atmosphere. Caution Line and load connections may not be interchanged. Short circuit protection The starter must be protected against short circuit by thyristor protection fuses. 19 Installation When high transients are expected, external protection should be used (consult factory). Danger Power factor correction capacitors - if required - must be installed on the line side of the ISA-DS.Do not connect three phase voltage without starting the ISA-DS after less than 30 seconds! 3.3 Power section connections Connection lines Line to terminals L1, L2, and L3. Connection to mains voltage up to 690V. Thyristor s PIV rating, internal circuitry and insulation defines the following voltage levels: 400V VAC, 50/60Hz, +10% -15% 600V VAC, 50/60Hz, +10% -15% 690V not available at this stage Each ISA-DS is suitable for one of the above levels & for 50/60 Hz. By-pass Under normal conditions the heat dissipated by an electronic soft starter causes heating of the enclosure and energy loss. The heating and losses can be eliminated by the use of an external bypass contactor which will by-pass the ISA-D after completion of the start-up. In this case the voltage protection functions will be maintained, except the current protection, as the current will not flow through the internal current transformers after the bypass closes. 20 Installation Figure 2 Motor to U, V, and W. Connection to motor Power section up to 690V Note: Never connect power factor capacitors to soft starter output. Power Factor capacitors, if required should be connected to the ISA- DS line side (mains). Line contactor should be used.do not connect any devices between the line contactor and the ISA-DS. Power factor capacitors, if required, should be installed on the ISA-DS line side (not on the ISA-DS load side). Mains supply must be applied in the correct phase sequence. Interlock the line contactor - starting relay with the fault relay of the ISA-DS. Ground connection: For proper operation and for safety reasons the ISA-DS Power Section must be properly grounded. Warning When installing into a switch gear!do not perform Hi-Pot test on the switchgear after the soft-starter has been installed in it. 21 Installation 3.4 Fuses Selection For type 2 coordination, use fuses for semiconductor protection to protect the ISA-DS from a short circuit. Fuses for semiconductor protection give excellent results because they have low I²t values and high interruption ratings. Recommended fuse selection procedure: 1. Fuse rated voltage: Choose minimum fuse rated voltage which is above the rated voltage of the mains. 2. Fuse rated current: Select a fuse which is able to carry 7 times the rated ISA-DS current for 30 seconds (this is double the maximum ISA-DS current for the maximum acceleration time). 3. Fuse I²t: Verify that the I²t value of the fuse is less than or equal to the I²t value of the thyristor in the ISA-DS as shown in the table below: ISA-DS Instruction manual_ _rev08_gb_kq 21 / 114

24 Internal Settings 4.2 Control Module Control Module is the brain of the soft starter. It consists of the main CPU PCB, fireboard PCB, power supply, optional PCBs (when ordered) and input/output interface terminals. The Control Module for ISA-DS is identical for D5-D9 size. D1-D4 Size the Display isfix mounted on the Starter. 4.3 Memory system operation Operating sequence 1. When control supply is switched on, the RAM is automatically loaded from the Microprocessor and parameters are displayed on the LCD. 2. Parameters can now be modified via keypad 3. Start parameters can be modified during starting process and will affect the operation immediately. Example: if current limit is set too low and motor does not accelerate to full speed, increasing the current limit setting will immediately affect the start process. This enables selection of the optimal starting characteristics. After completion of the adjustments, parameters should be stored in the Microprocessor. Storing of new parameters is possible at the end of each mode page by pressing <STORE> key after STORE ENA- BLE is displayed on the LCD display. 24 / 114 ISA-DS Instruction manual_ _rev08_gb_kq

The Test LED will turn off and the LCD will display: DATA SAVED OK And after a few seconds the LCD will display: I1 I2 I % Caution: Obtaining DEFAULT PARAMETERS erases all previously modified settings and requires the operator to reprogram all parameters that differ from factory default. Note: It is especially important to reprogram the RATED LINE VOLT- AGE and STARTER FLC (as shown on the label of the ISA-DS) and all other parameters in MAIN & PROTECT mod page. 29 Control Moduls 5 Control Moduls 5.1 Description Figure 5 Operator panel, display, I/O terminals 5.2 Control Modul Plug 1 Control Voltage Terminals A1 A V or V, 50 / 60 Hz (as indicated on nameplate) are required to power the incorporated control and by-pass contacts. This voltage can be from a grounded line, control transformer or a Trenntrafo. Note: It is recommended that terminals A1 A2 be always connected to the control supply. Start/Stop (or momentary start) Input Terminal B1 Input from a maintained contact. Close contact between A2 and B1 to soft start the motor. ISA-DS Instruction manual_ _rev08_gb_kq 29 / 114

30 Control Moduls To stop the motor open the contact. If Deceleration time is set to a value other then 0 seconds the motor will soft stop. If Deceleration time is set to 0 seconds the motor will stop immediately. If Aux Input is set as Start / Stop, then terminal B1 is used as momentary N.O. Start input and input C1 is used as maintained N.C Stop input. For emergency stop of the motor disconnect control voltage from A1, A2 terminals. Aux. Input Terminal C1 Input from a maintained contact, connected between terminals A2 and C1 to operate as programmed input. Aux. Input can be programmed as one of six options: (1) Dual Adjust (2) Generator Function (3) Slow Speed / Reverse (4) External fault (5) Remote reset after fault has been removed. (6) Start / Stop (terminal C1 can be used as a maintained N.C Stop input and terminal B1 as momentary N.O. Start input End of Acceleration Contact Terminals Voltage free, N.O, 8A, 250VAC, 1800VA max. The contact incorporates 0-60 seconds On & Off delays. The auxiliary output relay can be programmed to operate in two modes: 1. IMMEDIATE - Close its contact at start signal (after programmed on delay time has elapsed) and open its contact at the end of deceleration time (if any) (after programmed off delay time has elapsed). 2. END OF ACCEL. - Close its contact at end of soft start (after programmed on delay time has elapsed) and open its contact at the 30 / 114 ISA-DS Instruction manual_ _rev08_gb_kq

31 Control Moduls beginning of soft stop (if any) (after programmed off delay time has elapsed). The relay contact will open also in case of a fault or upon control supply outage. This output is generally used to: (1) Release the brake of a brake motor. (2) Interlocking with other systems. (3) Signalling. Fault Relay Terminals Voltage free 8A, 250V/AC, 2000VA max., selection between functions is made through communication (see I/O Programming). The relay changes its position on fault when internal protection functions or external fault occur. The contact changes its position upon fault and returns to its original position after fault has been removed and starter was reset. When disconnection of Control Supply the contacts will be closed. Fault relay can function as a Fault relay or as a Fail-Safe relay. ISA-DS Instruction manual_ _rev08_gb_kq 31 / 114

33 Control Moduls Thermistor Input Terminals T1-T2 Programmable as PTC or NTC thermistor. Trip value is adjustable between 1 10 kω. Internal delay of 2 sec. Ground Terminal (GND) Terminal GND Electromagnetic shielding for cables (device must be grounded). Terminals (-), (+) Terminal: out (-), out (+) Dip switches allow selection between: 0-10 V/DC 0-20 ma 4-20 ma The analogue output value is related to motor current (starter FLC). It can be programmed to normal oer inverted output (Starting position = Normal). Maximum value (20 ma or 10 V/DC) is related to twice the soft starter current; 2 x IN of ISA-D (Starter FLC). The display starts at 10% of the device s power and is at 0 before. This threshold has been set up, in order to avoid vacillations in the lower range and to make it more precise. Note Refer to section 4.5 for Dip switch settings It is important that the ISA-DS is properly grounded, and control module is tightly fastened to the power section. For the bus connection only twisted shielded wire should be used. For emergency stop a main contactor must be installed. 7.3 Inside Delta connection When installing the ISA-DS INSIDE DELTA. it is highly recommended to use a line Contactor C1) or INSIDE DELTA. contactor (C2) in order to avoid a destruction of the motor in case of a shorted SCR in the ISA- DS. If a contactor is connected Inside the Delta (C2) only, motor terminals are live (full voltage) even when contactor is open. When mains voltage is connected to the ISA-DS, even if control voltage is disconnected, full voltage may appear on the starter load terminals. Therefore, for isolation purposes, it is necessary to connect an isolating device before the starter. Basic information, example Inside Delta requires 6-wire to the motor. 38 Wiring Diagrams When installing the ISA-DS inside delta it is highly recommended to use a contactor in series to the ISA-DS or upstream (after motor protection) in order to avoid a destruction of the motor in case of a shorted SCR in the ISA-DS. For short circuit protection use fuses or short circuit breakers. For an emergency stop a main contactor must be installed. The sinusoidal shape of the current is imperfect (since each phase is separately fired and not influenced by other phase firing). As a result, higher harmonic content is incurred (THD), which can be as high as twice the THD value as in the standard In-Line. Higher motor heating is expected for the same motor size (due to the higher THD). Phase sequence must be correct; otherwise, Phase Sequence fault will trip the starter immediately (without any damage). In some pump applications, this peak may cause high pressure in the pipes. The ISA-DS incorporates 5 different starting curves: Start curve 0 - standard curve (default). The most stable and suitable curve for the motor that prevents extended starting and motor overheating. Pump control Start curves 1, 2, 3- Pump Control - Induction motors produce peak torque of up to 3 times the rated torque towards the end of starting process. In some pump applications, this peak may cause pressure surge in the pipes. During acceleration, before reaching peak torque, the Pump Control Program automatically controls the voltage ramp-up, thus, reducing peak torque. If towards the end of acceleration, the peak torque is too high (pressure is too high), proceed to curve 1 then 2 or 3 if necessary. After this pulse the voltage is ramped down to initial voltage setting before ramping up again to full voltage according to start parameters settings. Pulse start Sets PULSE LEVEL and PULSE START TIME. Intended to break free high friction loads requiring high starting torque for a short time or for pedestal start by holding the current at a predefined level for predefined time period. The pulse is defined by its current level and time length (width). After this pulse the voltage is ramped down to INITIAL VOLTAGE setting before ramping up again to full voltage according to the START PARAMETERS settings. For PULSE TIME<1SEC. In pump applications, load torque decreases in square relation to the speed and reducing the voltage will reduce torque so motor will smoothly decelerate to stop.soft STOP initiation opens the End of Acceleration contact and opens the Bypass Contactor. Load will be transferred to the ISA- DS thyristors and voltage begins to ramp down. The ISA-DS incorporates 4 stopping curves that enable you to select the suitable torque curve: The following stop curves can be selected: Stop curve 0 - Standard default curve - voltage is linearly reduced from nominal to zero. The most stable and suitable curve for preventing prolonged stopping and motor overheating. Stop curves 1, 2, 3 - In some pump applications, when pumping to higher elevation a considerable part of the torque is constant and does not decrease with speed. It may happen that during the deceleration process when voltage decreases the motor torque abruptly falls below load torque (instead of smoothly decreasing speed to zero), thus closing the valve and causing water hammer. Curves 2, 3 and 4 eliminate the water hammer phenomenon. In pump application the load torque decreases in square relation to the speed, thus correcting control of voltage to reduce torque adequately and to smooth deceleration to a stop. C1 is used as REMOTE RESET to reset all ISA-DS faults. The RESET command will take affect only if START command is stopped. 86 Commissioning 13 Commissioning 13.1 Startup procedure Note It is necessary to connect a motor to load terminals otherwise Wrong Connection Protection is activated. Other loads such as light bulbs, resistors etc. may also cause Wrong Connection Fault. Setting control voltage on-site ISA-DS 8A-310A Control voltage can be modified on-site for models 8A to 310A. See drawings below for jumper arrangement for 115/230V control voltages. Note: Pictures show ISA-DS 8-44A & ISA-DS 58-72A. 87 Commissioning Start-up Procedure with Start/Stop buttons 1. Connect Control Supply. On- LED will lit. 2. Review all parameters with Mode and Select buttons. Set parameters as required. 3. If necessary, return to factory set parameters. 4. Connect main voltage to starter s line terminals. 5. Set LCD to show Motor FLA (% of motor FLA). 6. Press Start. If motor starts to turn shortly after Start Signal, proceed to point 7. If not increase Initial Voltage setting and start again. When, upon starting, initial inrush current and mechanical shock are too high decrease Initial Voltage settings and proceed to paragraph Motor starts to turn. If speed accelerates smoothly to nominal, proceed to paragraph 8. When current during acceleration is too high, decrease Current Limit setting and proceed to paragraph 8. If motor does not accelerate smoothly to nominal increase Current Limit setting. 8. Press Stop and wait until motor stops. 9. Slightly increase initial voltage and Current Limit to allow for load changes. 10. Press Start and see that motor s acceleration time to full speed is as required. 11. If acceleration time is too short, increase Acceleration Time setting. 12. 89 Trouble Shooting 14 Trouble Shooting O/C or WRONG CON. Trips the soft ISA-DS when connected Inside Delta and Wrong connection or if over current is detected by the ISA-DS. Verify that the motor is not stalled or shorted and check cables and wiring. Verify that motor and ISA-DS are connected exactly as shown in wiring diagram If circuitry is 100% confirmed it is possible to start when WIDER SET- TINGS are ENABLED. If a fault occurs again consult the factory. The operator is advised to try operating one time only. Note that it is useless to try starting in this mode more than once. OVERLOAD Trips the starter when current exceed the OVERLOAD TRIP level and thermal register has filled up. Check FLA, FLC and Overload settings, check motor current, wait 15 minutes to let motor and starter cool down before restarting. UNDER CURRENT Trips the starter when line current drops below the preset level for the preset time. Check UNDER CURRENT TRIP and TIME DELAY settings, check line currents through L1, L2, L3. 90 Trouble Shooting Check UNDER VOLTAGE TRIP and TIME DELAY settings, check line voltages on L1, L2, L3. When voltage drops to zero, the starter trips immediately with no delay. OVER VOLTAGE Trips the starter when line voltage increases above a preset level for a preset time. Check OVER VOLTAGE TRIP and TIME DELAY settings, check line voltage on L1, L2, L3. PHASE LOSS Trips the starter if 1 or 2 phases are missing. Check voltages are within the required range voltages and frequency is within the range of 45-65Hz. If all previous actions are do not solve the problem and the you are sure that no real phase loss exists, you can set PHASE LOSS Y/N protection to NO.This situation can occur in rare cases when there is no real fault but the ISA-DSrecognizes unusual behaviour like when Total Harmonic Distortion in Voltage (THDV) in the network is high. If this is a true case of PHASE LOSS then after setting PHASE LOSS Y/N protection to NO the motor will single phase and most likely be tripped by the over load protection mechanism. Phase loss might not be detected in motor operating under a light load. PHASE SEQUENCE Trips the starter if line phase sequence is wrong. Check line phase sequence, and if wrong, swap two wires on line side. If motor now rotates in the wrong direction, swap two wires on load side. 90 / 114 ISA-DS Instruction manual_ _rev08_gb_kq

91 Trouble Shooting S. SCR OR WR. CONNECTION Trips the starter when one or more motor phases are not properly connected to starter s load terminals, in case of internal disconnection in motor winding or if any SCR is short-circuited or when motor windings are shorted. Check with an ohmmeter between L1-U, L2-V, L3-W; resistance > 20 KΩ. Check for no voltage on terminals U, V, W (from parallel system or an independent bypass). SCRs may fail due to: High short current not protected by proper fuses High voltage spikes not protected by proper external Varistors. Frequent starting at maximum conditions or fault conditions. If required, may be eliminated by using generator mode (programming AUX. IN PROG INPUT parameters accordingly) Note: Shorted SCR and Wrong Connection faults are not active in Generator mode. OVER TEMPERATURE Heat-sink over-temperature. Trips the starter when heat-sink temp. rises above 85 C. Check that motor starting is not too frequent. EXTERNAL FAULT In MAXIMIZED display Mode Trips the starter when a N.O contact between Aux. input terminals 13, 14 closes for over two seconds. Check contact position and cause of closure. 92 Trouble Shooting Check the settings of MAX SLOW SP TIME. Note: Motor and ISA-DS may be overheated when operating at slow speed for an extended period. WRONG PARAMETERS Parameters not transferred from RAM to EEPROM or vice versa. After replacing the EPROM with a new software version or after power up. Press MODE and simultaneously, than press STORE and MODE simultaneously. By doing that, you are loading factory defaults to the ISA-DS. Now program all parameters into the ISA-DSlike in a first start-up procedure. (If Fault LED is on, press Reset after WRONG PARAMETERS). MODBUS TIME OUT If no valid Modbus communication during MODBUS TIME OUT, the ISA_DS will trip.trip occurs only if the following conditions exist: SER. LINK CONTROL is set to ENABLE SERIAL LINK NO. is not set to OFF For MODBUS TIME OUT settings COMM. PORT FAILED Trips the ISA-DS if, when controlled via Profibus communication link, the communication cable is torn or the communication from the PLC is lost. Note that the occurrence of this fault depends on then Watch Dog function of the Profibus controller. You must reconnect the wiring and/or the communication with the PLC and wait for a start command initiated by the PLC. 92 / 114 ISA-DS Instruction manual_ _rev08_gb_kq

93 Trouble Shooting FREQUENCY Trips the soft starter when mains voltage frequency is not within the limits of 45-65Hz. Check mains frequency. TOO MANY STARTS Trips the starter if number of starts, during START PERIOD exceeds the preset number. Wait until motor and starter cool down according to START INHIBIT setting. LONG START TIME Trips the starter if output voltage does not reach nominal at the present MAX. START TIME. Check FLA, FLC, and MAX START TIME settings. Increase INITIAL VOLTAGE, CURRENT LIMIT & MAX. START TIME or decrease AC- CELERATION TIME as necessary. For more information on FLC & FLA refer to section O/C SHEAR PIN Trips the starter when: Instantaneously when current exceeds 8.5 x Starter FLC. (not programmable) During starting when current exceed 8.5 x Motor FLA. (not programmable) During running when current exceeds %.(programmable value) O/C Shear-Pin has a programmable delay of 0-5 seconds where the starter detects the fault and does not trip before time delay has elapsed (delay is override when current reaches 8.5 x Starter FLC).
